Warm Hydroforming of Aluminum Alloy Part by Axially Different Heating Zones

Abstract:An effective warm hydroforming process by axial different heating zones is proposed to increase tube expansion ratio through avoiding the severe thickening at the ends of a tube. The effect of temperature difference along axial direction of tubular part was investigated by coupled thermo-mechanical FE simulation. One special tool consisting of two heating segments was manufactured for warm hydroforming experiment. It is indicated by simulation and experiment that there is an optimal temperature difference between the forming zone and the feeding zone for the certain shape and material of the part to be formed. If the temperature difference is larger, there is severe thinning in the forming zone and the tube can not fully contact the die cavity surface; if the temperature difference is lower, the folding defect occurs in the center of tube in calibration stage. For the aluminum alloy 5A02 tubular part formed in this study, the optimal temperature difference is 70 degrees .A sound part with large expansion ratio up to 70% was successfully formed with relatively even thickness distribution.
