Abstract:As a new structural and functional material,porous metal is being paid much more attention in the world and found application in many industrial field.There are many ways to produce the porous metal,such as foundry,powder metallurgy and deposition technique.According to the original state of raw metal material used in manufacturing,the manufacturing process can be classified as: melt-based process,powder-based process and deposition technology.The paper described the manufacturing method in detail related to foundry process.A brief introduction was given to other fabrication processes.The merits and demerits of each process were also pointed out in the paper.

Abstract:Methods for manufacturing metal foams and other porous metallic structures are reviewed. Liquid metal can he foamed directly by injecting gas or gas-releasing blowing agents,or by solid-gas eutectic solidification. Investment casting, infiltration under pressure or vacuum, spray forming, and melting of powder compacts which contain a blowing agent could also be used for making metal foams. The sintering method,and metal powder slurry foaming can make metal foams even in the solid state. And electro-deposition and metal vapour deposition could also be applied to create highly porous metallic structures. Finally ,various applications of metal foams are discussed.

Abstract:This paper reviews the recent development of porous metals with directional pores, from the aspects of the solidification principle, fabrication method, properties and applications. This kind of porous metals is fabricated by a directional solidification process in pressurized gas atmosphere, utilizing a metal/gas eutectic reaction (Gasar). By controlling solidification direction, not only lotus-type porous structure but also radial-type porous structure can be produced. The coupled growth of solid/gas phases is discussed by applying a solution procedure similar to that in the classical Jackson-Hunt eutectic growth model. The working window considering hydrogen escape and the formation of directional solidification porous structure has been given. Three fabrication techniques including mold casting, continuous casting techniques and Bridgman-type directional solidification method are introduced. Two new progresses about the fabrication of directionally solidified porous structure are described in details: porous alloy with uniform directional pores and high-porosity directionally solidified porous aluminum. Since directionally solidified porous metals exhibit peculiar physical and mechanical properties such as light-weight, air and water permeability, and anisotropy of thermal and mechanical properties, they are suitable for applications in heat sinks, filters, biomaterials and so on.

Abstract:Porous Ti-6Al-4V alloys have been widely applied in industry, serving as structural or functional materials. However, the conventional method of producing porous Ti-6Al-4V by metal injection molding (MIM) with a space holder has several drawbacks, such as long debinding time, sintering furnace contamination, uncontrolled porosity and pore size, poor mechanical properties and process instability. This study presents a novel method of fabricating porous Ti-6Al-4V by MIM without space holder that can overcome these challenges. The porosity, average pore size, tensile strength, and compressive strength were studied by scanning electron microscope characterization, optical micrograph analysis, and mechanical testing. Flexible changes in porosity (17 %-74 %), pore size (14 mu m-84 mu m), and tensile strength (15 MPa-457 MPa) could be achieved by adjusting the powder size and sintering temperature. A higher porosity can be achieved as compared to the previous studies. The relationships among particle size, sintering temperature, porosity, and tensile strength are investigated by multiple regression models, which facilitate the tailored design of porous Ti-6Al-4V alloys for industrial applications and enhance the combination of experimental and theoretical methods in the design of porous alloys using MIM.

Abstract:Porous carbon materials are of interest in many applications because of their high surface area and physicochemical properties. Conventional syntheses can only produce randomly porous materials, with little control over the pore-size distributions, let alone mesostructures. Recent breakthroughs in the preparation of other porous materials have resulted in the development of methods for the preparation of mesoporous carbon materials with extremely high surface areas and ordered mesostructures, with potential applications as catalysts, separation media, and advanced electronic materials in many scientific disciplines. Current syntheses can be categorized as either hard-template or soft-template methods. Both are examined in this Review along with procedures for surface functionalization of the carbon materials obtained.

Abstract:This chapter describes the processing and properties of metals containing significant fractions of porosity, processed using powders. The basic concepts used in porous materials research are introduced and the different types of processing techniques that have been explored are surveyed. The reported property data for different foams are collated and used to illustrate the range of properties that have been achieved and methods to predict the properties of porous metals from elementary knowledge about their structure are discussed. Finally, the outlook for porous metals research and some likely future directions of fruitful enquiry are suggested.

Abstract:Metal oxides with high porosity usually exhibit better performance in many applications, as compared with the corresponding bulk materials. Template-assisted method is generally employed to prepare porous metal oxides. However, the template-assisted method is commonly operated in wet conditions, which requires solvents, soluble metal oxide precursors, and a long time for drying. To overwhelm those drawbacks of the wet procedure, a mechanochemical nano casting method is developed in the current work. Inspired by solid-state synthesis, this strategy proceeds without solvents, and the ball milling process can enable pores replicated in a shorter time (60 min). By this method, a series of highly porous metal oxides were obtained, with several cases approaching the corresponding surface area records (e.g., ZrO2, 293 m(2) g(-1); Fe2O3, 163 m(2) g(-1); CeO2, 211 m(2) g(-1); CuOx-CeOy catalyst, 237 m(2) g(-1); CuOx-CoOy-CeOz catalyst, 203 m(2) g(-1)). Abundant nanopores with clear lattice fringes in metal oxide products were witnessed by scanning transmission electron microscopy (STEM) in high angle annular dark field (HAADF). By combination of mechanochemical synthesis and nanocasting, current technology provides a general and simple pathway to porous metal oxides.

Abstract:Macroporous ceramics with tailored pore size and shape could be used for well-established and emerging applications, such as molten metal filtration, biomaterial, catalysis, thermal insulation, hot gas filtration and diesel particulate filters. In these applications, unique properties of porous materials were required which could be achieved through the incorporation of macro-pores into ceramics. In this article, we reviewed the main processing techniques which can be used for the fabrication of macroporous ceramics with tailored microstructure. Partial sintering, replica templates, sacrificial fugutives, and direct foaming techniques was described here and compared in terms of microstructures and mechanical properties that could be achieved. The main focus was given to the direct foaming technique which was simple and versatile approach that allowed the fabrication of macro-porous ceramics with tailored features and properties.

Abstract:Free-standing three-dimensional nanoporous metals (3D-NPM), a new type of advanced functional materials, are widely used in the fields of catalysis, sensing, energy storage, and conversion due to their large specific surface area, high conductivity, and unique catalytic performance. The efficient and large-scale preparation of 3D-NPM has always been a key issue in this field. There are two traditional fabrication methods for 3D-NPM: the dealloying and the template method. However, to meet the rapidly growing demand for 3D-NPM, many modification strategies to traditional methods and various novel fabrication approaches have been proposed, such as vacuum dealloying, molten metal dealloying, direct reduction, and redox process. In this work, we mainly systematically summarize the principles, advantages and disadvantages, and key influence factors of these fabrication methods, especially for the recently proposed novel fabrication methods. Furthermore, a prospect for the future development and main bottlenecks of 3D-NPM have also been proposed.

Abstract:Porous metallic structures are regularly used in electrochemical energy storage (EES) devices as supports, current collectors, or active electrode materials. Bulk metal porosification, dealloying, welding, or chemical synthesis routes involving crystal growth or self-assembly, for example, can sometimes provide limited control of porous length scale, ordering, periodicity, reproducibility, porosity, and surface area. Additive manufacturing has shown the potential to revolutionize the fabrication of architected metals, allowing complex geometries not usually possible by traditional methods, by enabling complete design freedom of a porous metal based on the required physical or chemical property to be exploited. We discuss properties of porous metal structures in EES devices and provide some opinions on how architected metals may alleviate issues with electrochemically active porous metal current collectors, and provide opportunities for optimum design based on electrochemical characteristics required by batteries, supercapacitors or other electrochemical devices.

Abstract:Porous metals have gained interest in many fields such as biomedicine, electronics, and energy. Despite the many benefits that these structures may offer, one of the major challenges in utilizing porous metals is to incorporate active compounds, either small molecules or macromolecules, on these surfaces. Coatings that contain active molecules have previously been used for biomedical applications to enable the slow release of drugs, e.g., with drug-eluting cardiovascular stents. However, direct deposition of organic materials on metals by coatings is very difficult due to the challenge of obtaining uniform coatings, as well as issues related to layer adherence and mechanical stability. Our study describes an optimization of a production process of different porous metals, aluminum, gold, and titanium, using wet-etching. Pertinent physicochemical measurements were carried out to characterize the porous surfaces. Following the production of porous metal surface, a new methodology for incorporating active materials onto the metals by using mechanical entrapment of polymeric nanoparticles in metal pores was developed. To demonstrate our concept of active material incorporation, we produced an odor-releasing metal object with embedded particles loaded with thymol, an odoriferous molecule. Polymer particles were placed inside nanopores in a 3D-printed titanium ring. Chemical analysis, followed by smell tests, indicated that the smell intensity lasts significantly longer in the porous material containing the nanoparticles, compared with the free thymol.
