Abstract:Optimal scheduling of steelmaking production contributes to boosting productivity, reducing costs and achieving sustainable manufacturing for an integrated steel company. However, the optimal schedule is always difficult to implement in the real-world production system, because its optimality and feasibility are affected by various uncertain factors. In this paper, we study an uncertain scheduling problem arising from the steelmaking-continuous casting (SCC) production process which considers the cost and penalty objectives. To solve this problem, we propose a prediction-based online soft scheduling (OLSS) algorithm which belongs to predictive-reactive approach. In the proposed algorithm, a surrogate model named Gaussian process regression (GPR) is used to predict the characteristic index, slack ratio, which is able to trade off the objectives between the cost and the penalty of cast-breaks. When new batches are released to the shop floor, the soft schedule including critical decisions and characteristic indexes is determined by a dynamic optimization algorithm based on the predicted value. In the reactive phase, a heuristic method is presented to determine other non-critical decisions. Finally, the computational results show that the OLSS outperforms other algorithms in penalty objective, and obtains approximate effects in cost objective. (C) 2016 Elsevier B.V. All rights reserved.
Multi-objective Mathematic Programming Model and Algorithm for Production Planning in Steel and Iron Enterprise

Abstract:As iron and steel products demand becomes increasingly diversified and batch reduced, make-to-order production has gradually satisfied the demand of modern iron and steel enterprises. It is significant for optimization of the make-to-order production planning to guarantee punctual delivery considering inventory, production capacity, processes and product specification. A multi-objective mixed integer nonlinear programming (MINLP) model is formulated to optimize the production, and a hybrid particle swarm optimization algorithm is developed to solve the model. A case study based on the order data of a steel and iron enterprise is presented. Compared with the optimization strategy upon particle swarm optimization and manual scheduling, the proposed optimization model and strategy effectively reduce losses caused by back order, inventory storage and unbalanced production capacity, and provide a reference and guidance for the operation.

Abstract:Strong uncertainties is a key challenge for the application of scheduling algorithms in real-world production environments, since the optimized schedule at a time often turns to be deteriorated or even infeasible during its execution due to a large majority of unexpected events. This paper studies the uncertain scheduling problem arising from the steelmaking-continuous casting (SCC) process and develops a soft-decision based two-layered approach (SDA) to cope with the challenge. In our approach, traditional scheduling decisions, i.e. the beginning time and assigned machine for each job at each stage, are replaced with soft scheduling decisions in order to provide more flexibility towards unexpected events. Furthermore, all unexpected events are classified into two categories in terms of the impact degree on scheduling: critical events and non-critical events. In the two-layered solution framework, the upper layer is the offline optimization layer for handling critical events, in which a particle swarm optimization algorithm is proposed for generating soft scheduling decisions; while the lower layer is the online dispatching layer for handling non-critical events, where a dispatching heuristic is designed to decide in real time which charge and when to process after a machine becomes available, with the guidance of the soft schedule given by the upper layer. Computational experiments on randomly generated SCC scheduling instances and practical production data demonstrate that the proposed soft-decision based approach can obtain significantly better solutions compared to other methods under strongly uncertain SCC production environments. Abstract:In this paper, a planning method of cast for steelmaking continuous casting production scheduling in integrated production process is studied. The integrated cast plan model is established. A modified genetic algorithm with adaptive operator is proposed to solve the optimum integrated cast plan problem. Simulations have been carried out with practical data in steel and iron plant and the results show that the model and the solving method are very effective.

Abstract:The steelmaking-continuous casting (SCC) manufacturing system is usually regarded as a cornerstone as well as a bottleneck in a modern integrated steel company. In this study, we consider an uncertain scheduling problem that arises from the SCC manufacturing system where the processing times and arrival times are in intervals. To solve this problem, we propose a multi-stage dynamic soft scheduling( MDSS) algorithm based on an improved differential evolution. In the proposed algorithm, the uncertain SCC scheduling problem is decomposed into global and local scheduling problems. The global scheduling problem comprising cast units is solved by a dynamic multi-objective differential evolutionary algorithm based on decomposition where each solution is evaluated in the worst-case scenario. The local scheduling problem comprising charge units is solved by the knowledge-based differential evolutionary algorithm where all the solutions are sorted by the interval TOPSIS method. A modified critical ratio-based rule is also developed for real-time dispatching. Finally, computational results demonstrate that the MDSS algorithm outperforms previously described algorithms. Abstract:In this paper, an uncertain scheduling problem arising from the steelmaking-continuous casting (SCC) production system is investigated. For the practical SCC production system, it is difficult to obtain a schedule with better performance using traditional deterministic scheduling methods since there exists uncertainty in processing times. According to the analysis on characteristics of the uncertain SCC scheduling problem (SCCSP), we construct a soft-form schedule which includes slack ratios as characteristic indexes and the job sequence at the casting stage as key decision variables to cope with the uncertainty in processing times, and propose a two-phase soft optimization method to solve the uncertain SCCSP with the just-in-time and the waiting time objectives under the break probability. In the first phase, the continuous estimation distribution algorithm (EDA) with the ordinal optimization policy is proposed to optimize slack ratios under the chance constraint, in which the optimal computing budget allocation with constrained optimization is applied to reduce the computational burden. In the second phase, based on the above optimized characteristic indexes, the discrete EDA with a local search procedure is proposed to optimize the job sequence at the casting stage. Finally, computational experiments with various scales and noise levels are performed to validate the effectiveness of the proposed algorithm.

Abstract:Uncertainty is the most challenging problem for implementing scheduling algorithms under practical environments, since the schedule released into a shop floor with optimal objectives often deteriorates or even suffers infeasibility during its execution period. This paper focuses on the uncertain scheduling problem arising from the steelmaking-continuous casting (SCC) manufacturing system and proposes a multi-objective soft scheduling (MOSS) to overcome this challenge. In this study, a soft-form schedule including critical decisions and characteristic indicators is introduced to provide more flexibility against random disturbances. In the MOSS algorithm, we propose a preference-inspired chemical reaction optimization (PICRO) algorithm to solve the uncertain SCC scheduling problem with soft-form solutions, in which the objectives of waiting time, cast-break and over-waiting are tackled by the preference-inspired method. In the PICRO, a simulation-based T-test method is used to evaluate solutions, and a knowledge-based local search (KLS) is embedded to enhance the convergence of PICRO. Following this, a clean-up procedure is proposed for ranking and selecting the best solutions in the final population output by the PICRO. Computational experiments on the synthetic and real-world SCC scheduling instances demonstrate that the proposed MOSS algorithm can result in significantly better solutions compared to other algorithms under practical environments.

Abstract:In the process of steelmaking-continuous casting production, the processing time which is affected by various disturbance factors, is uncertain. To improve the feasibility of the initial scheduling scheme, the robust optimization method was adopted. A robust optimization scheduling model was built with the objective of minimizing the total waiting time by introducing a bounded uncertain set of processing time. Based on this model, a hybrid encoding genetic algorithm was proposed to solve it, and two crossover and mutation operators were designed. The simulation experiment was designed based on actual production data of the steel plant, and the results showed the effectiveness of the proposed model and algorithm.

Abstract:Steelmaking-continuous casting (SCC) is one of the most critical building blocks in the modern steel industry. Many random events occur in the real-world SCC production system. In this paper, we propose a two-stage online scheduling policy that protects the baseline schedule by the slacks provided by intra-flow times and casting speeds. The main task of the two-stage online scheduling model is: (1) to make “here-and-now” decisions for minimizing economic costs and penalties caused by constraint violations; (2) make “wait-and-see” decisions for online scheduling. Afterward, we propose a decomposition-based optimization algorithm that divides the online scheduling problem into a master problem (MP) to seek partial solutions at the last processing stage and a slave problem (SP) to check optimal solutions for upstream processing stages. Then, we employ the IBM ILOG CPLEX to solve MP and use the constraint programming (CP) optimizer to solve SP. Sensitivity analyses and algorithm comparisons are conducted on a set of well-synthetic and realistic instances to validate the proposed model and algorithm. The results show that the proposed online scheduling model and algorithm can solve realistic industrial case studies. Finally, we also develop a scheduling system integrating the proposed model and algorithm.

Abstract:Steelmaking-continuous casting (SCC) problem is the most important problem in steelmaking industry, which directly determines the quality and delivery time of products. Due to the complex production process with loopback in some operations, the production scheduling is very difficult. Manual scheduling method is inefficient and prones to long waiting time. In this paper, a mathematical model is proposed to describe the problem of SCC with reentrant operations. And an evolutionary algorithm with improved search strategy is designed to make the solution escape from the local optimum and enhance the search quality. The heuristic decoding method can make the solutions meet the constraints and balance the objectives of waiting time and makespan. Finally, the effectiveness of the optimization model and the algorithm is testified by computational experiments and comparing with the heuristic algorithm in simulated problem instances of different scales.

Abstract:Various data driven soft sensor models have been established for online prediction of the silicon content in blast furnace ironmaking processes. However, two main disadvantages still remain in these empirical models. First, most of traditional outlier detection methods for preprocessing the data samples assume that they (approximately) follow a Gaussian distribution and thus may be invalid for some situations. To address this problem, a support vector clustering (SVC) based efficient outlier detection method is proposed whereby the process nonlinearity and non-Gaussianity can be better handled. Second, only using a single global model is insufficient to capture all the process characteristics, especially for those complicated regions. In this paper, a reliable just-in-time modelling method is proposed. The SVC outlier detection is integrated into the just-in-time-based local modelling method to enhance the reliability of quality prediction. A healthier relevant data set is constructed to build a more reliable local prediction model. Moreover, the historical data set is updated repetitively in a reasonable way. The superiority of the proposed method is demonstrated and compared with other soft sensors in terms of online prediction of the silicon content in an industrial blast furnace in China.

Abstract:The uncertainty of processing time directly affects the rhythm of steelmaking-continuous casting production, disturbs the dynamic balance between logistics and time, and reduces the flexible matching of product structure and production capacity. How to formulate efficient steelmaking-continuous casting production scheduling optimisation plan with uncertain processing time, which is the key to improve the large steel plant equipment production efficiency, shorten the waiting time of the process, reduce the material consumption and energy consumption. In this paper, aiming at the analysis and description of the processing time uncertainty in the steelmaking-continuous casting production scheduling, an effective Markov chain transfer matrix is established to accurately simulate the uncertain processing time probability, aiming at the inefficiency of traditional Lagrange relaxation algorithm in solving steelmaking-continuous casting production scheduling due to the exact solution of each iteration, an efficiency improved Lagrangian relaxation algorithm is proposed based on gradient direction controllable iterative optimisation strategy without predicting the optimal value. Finally, the method proposed in this paper is verified based on the background of the actual steelmaking and continuous casting schedule in domestic steelmaking plant. The optimisation results guarantee the solution quality and speed of the steelmaking-continuous casting production scheduling optimisation problem with uncertain processing time.

Abstract:With the rapid development of market-oriented demand of iron and steel enterprises towards multi variety, small batch and on-time delivery, the functional requirements of steelmaking-continuous casting (SCC) production process with multi different refining routes for the dynamic balance of logistics, resources and time increase sharply. An effective scheduling of SCC process is important significance for improving the efficiency of steelmaking production and reducing the material and energy consumption. This paper develops an improved Lagrangian relaxation (LR) approach to address this problem based on time-indexed formulation while considering SCC scheduling performance indexes: sojourn time and tardiness of each job in the last stage. A direction controllable target estimation level adjustment strategy with tighter lower bound is addressed to overcome the premature convergence and weaken the oscillation in LR iteration. Computational experiment is verified based on the actual steelmaking plant in China. The computational results show that the approach improves the schedule strategy for the actual SCC process, and promotes the development of the schedule theory with the separate structure characteristics.

Abstract:Steelmaking-Continuous Casting (SCC) is a bottleneck in the steel production process and its scheduling has become more challenging over time. In this paper, we provide an extensive literature review that highlights challenges in the SCC scheduling and compares existing solution methods. From the literature review, we collect the essential features of an SCC process, such as unrelated parallel machine environments, stage skipping, and maximum waiting time limits in between successive stages. We consider an SCC scheduling problem with as objective the minimisation of the weighted sum of cast break penalties, total waiting time, total earliness, and total tardiness. We formulate the problem as a mixed-integer linear programming model and develop an iterated greedy matheuristic that solves its subproblems to find a near-optimal solution. Through numerical experiments, we show that our algorithm outperforms two types of genetic algorithms when applied to test instances.

A hybrid differential evolution algorithm for steelmaking and continuous casting

Abstract:The scheduling for steelmaking and continuous casting (SCC) is a crucially important task in steel production enterprises because it guarantees the minimization of energy consumption and the maximization of the facilities' utilization rate. However, due to the existing strong constraints in continuous casting and the large scale of the scheduling problem, traditional methods are incapable of producing high-quality schedules. In this paper, we propose a hybrid differential evolution (DE) algorithm for solving the SCC scheduling problem with the objective of minimizing the waiting time and the average completion time of continuous caster. Meanwhile, an iterative decomposition algorithm based on feasibility prediction and dynamic time window (IFD) is proposed to decode and evaluate the solutions in DE. Noticeably, IFD is specifically designed to conduct an efficient local search which is complementary to the global search of DE. Numerical simulations verify the efficacy and efficiency of the proposed algorithm.

Abstract:This article presents a new model to handle the cast break problem caused by small daily disruptions in the processing time of the steelmaking and continuous casting (SCC) production process. In this model, the exact distribution of the uncertain parameters is unknown, and support set, mean, and covariance information is used to describe the uncertain processing time. The problem aims to determine the assignments, sequences, and time points of the charges to be processed on corresponding machines. The main goal is to minimize the expected value of the production objective while reducing the number of cast break occurrences. The problem is solved in two steps. First, a subproblem is developed by fixing the sequences and the assignments of the charges. This subproblem is formulated as a distributionally robust chance-constrained (DRCC) model, in which the constraints are established with certain probabilities even when the uncertain processing times are in their worst cases. A dual approximation method is proposed to convert the model into a semidefinite programming problem so that it can be solved by standard solvers. Additionally, a linear programming approximation method is used to accelerate the solving procedure. A Tabu search algorithm incorporated with a speed-up strategy is also designed to determine the assignments and sequences of the charges. Both simulated data generated from different distributions and actual production data are used to test the efficacy of our model. Results of the numerical experiments show that the schedule obtained from the DRCC model is more robust, i.e., it causes fewer cast breaks than the nominal schedule obtained from a deterministic model.
Proactive and reactive scheduling of the steelmaking and continuous casting process through adaptive robust optimization

Abstract:The schedule of a steelmaking and continuous casting (SCC) process defines the unit assignments of casts and ladles, and the processing sequence and timing in each unit. These decisions have to meet strict production requirements such as limited storage duration and continuous operation under various disruptions. Uncertain processing time is a common factor that may invalidate the initial schedule. Traditional deterministic reactive scheduling implements corrective measures for every disruption event by either repairing the deterministic schedule or rescheduling from scratch. In this work, we present the novel adaptive robust optimization method for SCC scheduling under uncertainty. Compared to the deterministic scheduling method, adaptive robust proactive scheduling generates an initial schedule immune to most major disruptions eliminating the need for most changes. Adaptive robust hybrid scheduling presents an attractive trade-off between solution conservatism and excessive scheduling modifications.

Abstract:In the process of steel smelting, there are restrictions such as different refining processes and variable equipment transportation time. The existing steelmaking-continuous casting production scheduling methods are mainly for the simple production modeling and analysis, which are difficult to effectively solve the practical problems. In this paper, an optimal scheduling mathematical model is constructed for the problems of different refining stage paths and equipment transportation time between adjacent charges in a large domestic steelmaking plant. On the basis of this model, a composite method is proposed for the problems of different refining stages, charge transportation waiting time and the continuous casting process without waiting time. Comparing with simulated annealing (SA), particle swarm optimization (PSO) and the proposed composite method, experiments show that the composite Forward-Reverse method can avoid waiting time, ensure no overlap in the process, and obtain the minimized legal scheduling results in the case of stage skipping.

Abstract:As a large-scale industrial consumer, the efficient and stable operation of iron and steel industry has an important impact on the development of national economy. In this paper, the modeling and solving algorithm of steelmaking continuous casting production scheduling process are studied in detail. First of all, considering the stability of the system operation and the timely completion of the production plan, the two objective functions are to minimize the advance/delay time of all casts and the makespan, respectively. Secondly, based on the analysis of steelmaking continuous casting process, a variety of process constraints are proposed. Combining with the two objective functions, the steelmaking continuous casting production scheduling problem model is constructed. Then, aiming at the shortcomings of the traditional particle swarm optimization (PSO) algorithm and genetic algorithm (GA), the improved particle swarm optimization (IPSO) and improved genetic algorithm (IGA) are proposed, and IGA-IPSO algorithm is proposed by combining them. Finally, five different algorithms are used to solve the proposed model, and the results show the superiority of IGA-IPSO algorithm in solving the proposed model.

In this paper, we first develop a discrete-time mixed-integer linear programming (MILP) formulation for a new SCC scheduling problem where different processing routes are used to produce diversified and personalized slab products. To solve the proposed MILP formulation efficiently, we then propose a novel efficient solution algorithm using Augmented Lagrange multiplier method (e-ALM) through relaxation of the coupling constraints and incorporation of penalty components. A heuristic-based list scheduling approach as well as adjacent pairwise swap operations is used to construct a high-quality feasible schedule. A fine-adjusting strategy based on the subgradient direction is proposed to update Lagrangian multipliers dynamically to speed up the convergence. It is shown that the proposed e-ALM is able to generate optimal or near-optimal solutions with 5% optimality for 150 industrial-scale instances and outperform the commercial solver GAMS/CPLEX and the existing Lagrangian relaxation algorithms with better feasible solutions and smaller duality gap within the specified computational time.
