Abstract:Vehicle lightweight design becomes an increasingly critical issue for energy saving and environment protection nowadays. Optimum design of B-pillar is proposed by using tailor-welded blank (TWB) structure to minimize the weight under the constraints of vehicle roof crush and side impact, in which support vector regression (SVR) is used for metamodeling. It shows that prediction results fit well with simulation results at the optimal solution without compromising the crashworthiness performance, and the weight reduction of B-pillar reaches 27.64%. It also demonstrates that SVR is available for function approximation of highly nonlinear crash problems.

Abstract:Due to the continuous tightening of various regulations for conserving energy and protecting the environment, the weight reduction of and automobile body becomes an increasingly important issue. In order to reduce the weight of an automobile, we have brought forward a method of replacing the simple structure with the tailor-welded blank (TWB), in which a design process is appropriately defined for a front side rail. Focusing on the thickness determination of TWB, we have deduced the constraint inequalities of strength, bending stiffness, and torsion stiffness to prevent the thickness from decreasing unboundedly due to the lightweight requirement, thus reducing the weight of the front side rail satisfying the design demands of these three factors. The full-width frontal impact simulation of the whole car after redesign in the front side rails has been performed to verify vital performances such as deformation mode, energy absorption, and acceleration.

Abstract:Abstract Truss structure is widely used in aircraft design. In this paper, the lightweight design of a certain type of aircraft truss structure is carried out through topology analysis and size optimization to improve the performance of the aircraft. The original truss model is established based on ABAQUS, and its static strength is checked and analyzed. According to the design domain of the original model, a topology optimization method is used to obtain a new material distribution. Then the section size of each truss member is taken as the optimization variable, the maximum deformation of the structure is taken as the constraint, and the overall model volume is the minimum as the optimization goal, the genetic algorithm is used to obtain the new structure size. The results show that the truss members after the second optimization can meet the requirements of use and have a 75.15% reduction in mass compared to the original structure, which verifies that the method is feasible and provides a new idea for the lightweight design of truss structures.
Optimal design of automotive body B-pillar using simplified finite element model of body-in-prime combined with an optimization procedure

Abstract:Optimization of an automotive body structure faces the difficulty of having too many design variables and a too large design search space. A simplified model of body-in-prime (BIP) can solve this difficulty by reducing the number of design variables. In this study, to achieve lighter weight and higher stiffness, the simplified model of BIP was developed and combined with an optimization procedure; consequently, optimal designs of automotive body B-pillar were produced. B-pillar was divided into four quarters and each quarter was modelled by one simplified beam. In the optimization procedure, depth, width, and thickness of the simplified beams were considered as the design variables. Weight, bending and torsional stiffness were also considered as objective functions. The optimization procedure is composed of six stages: designing the experiments, calculating grey relational grade, calculating signal-to noise ratio, finding an optimum design using Taguchi grey relational analysis, performing sensitivity analysis using analysis of variance (ANOVA) and performing non-dominated sorting and multi-criteria decision making. The results show that the width of lower B-pillar has the highest effect (about 55%) and the obtained optimum design point could reduce the weight of B-pillar by about 40% without reducing the BIP stiffness by more than 1.47%.

Research on the lightweight design and multilevel optimization method of B‐pillar of hybrid material based on side‐impact safety and multicriteria decision‐making

Abstract:Regularized ply block shape. This paper designs and optimizes a new structure hybrid material B‐pillar assembly. Establish a finite element analysis model for the side impact test of an electric vehicle to verify the model's accuracy. Construct a finite element model of the hybrid material B‐pillar assembly. Combined with the static performance analysis of the B‐pillar, the laminate design of the carbon fiber composite B‐pillar reinforcement plate and optimization. For the outer and inner panels of the B‐pillar, the surrogate model method and the multiobjective optimization method are combined to set 11 design variables and 13 responses. The optimal Latin hypercube design method was used to randomly sample each design variable and fit the radial basis function (RBF) approximate model. The modified second‐generation non‐dominated sorting genetic algorithm (MNSGA‐II) was used to carry out multiobjective optimization of the mixed material B‐pillar assembly, and the multicriteria decision‐making method was used to obtain the optimal solution for the Pareto solution set. A drop weight impact test was performed on the hybrid material B‐pillar assembly. The results showed that the peak collision force of the hybrid material B‐pillar was reduced by 43.7% compared with the original steel B‐pillar, the specific energy absorption was increased by 17.5%, and the side impact safety performance was better. After optimization, the weight of the mixed material B‐column was reduced by 26.44%. The improvement rates of the intrusion amount at P2 and the intrusion speed at P1 were 23.99% and 0.63%, respectively, and the lightweight effect and side impact safety were significantly improved. Highlights The finite element analysis parameters of carbon fiber composite materials were constructed through experiments, and the basis for simulation analysis under various working conditions of the B‐pillar based on performance‐driven optimization was established. A hybrid material B‐pillar design method is proposed, which consists of a variable‐thickness high‐strength steel B‐pillar outer plate, a variable‐thickness high‐strength steel B‐pillar inner plate, and a carbon fiber composite B‐pillar reinforcement plate. The super layer of the carbon fiber composite B‐pillar reinforcement plate was optimized and the laying plan of the carbon fiber composite B‐pillar reinforcement plate was determined. Performance‐driven optimization is adopted to realize the collaboration of multilevel design and optimization methods such as B‐pillar conceptual design, detailed design, and multiobjective optimization. A modified NSGA‐II algorithm was proposed and combined with the multicriteria decision‐making method and the entropy‐weighted gray relation analysis method to determine the Pareto optimal solution and the optimal design scheme for the mixed material B‐pillar.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part D: Journal of Automobile Engineering, Ahead of Print. The bending stiffness, torsional stiffness, and low-order modal frequencies of the body-in-white (BIW) are crucial factors in structural lightweight design. This paper introduces a BIW optimization approach for electric vehicles (BEVs) that integrates comprehensive sensitivity analysis and multi-parameter similarity models. The aim is to efficiently balance the BIW's stiffness performance with minimal weight, while also managing potential manufacturing cost increases from design modifications. Firstly, the validity of the computational model is demonstrated by the BIW bending and torsion stiffness test and modal test. On this basis, the integrated sensitivity evaluation indexes of the structural member thickness parameters to the stiffness, weight and low-order modal frequency response of the BIW were calculated. The sheet metal thickness parameters of 17 structural members were preferred as design variables, and a multi-parameter similarity prediction model for BIW weight reduction design was constructed. Minimum weight, maximum stiffness and higher modal frequency of the BIW are defined as the optimization objectives. The optimal solution was finally solved using a multi-objective optimization algorithm. The results indicate a 1.582% reduction in weight of the BIW compared to the pre-optimization BIW. This paper delves into the intricate interplay between the parameters of the BIW's structural components using simulation optimization techniques alongside experimental validation. This study not only proposes a new idea for the problem of how to efficiently and accurately determine the best optimization object from a large number of structural components in the development of vehicle structural safety, but also provides a research basis for automobile manufacturers to implement further weight reduction and optimization work on the BIW at the later stage of BEV development.

Abstract:A method of redesigning the front rail using tailor-welded blanks was studied,in order to reduce the weight of front rail and enhance its crashworthiness on conditions of satisfying strength and stiffness requirements.By CAE analysis of stress distribution in the rail in the case of self-weight, the number of parent sheets and weld line distribution were determined.By establishing the constraint inequalities of strength,bending stiffness and torsion stiffness,the thickness determination was performed.The full-width frontal impact simulation of the whole car after redesign in the front side rails shows that the front rail of tailor-welded blanks has a better crashworthiness in comparison of original design,while it has a lightweight effect of 17.7%.

Abstract:Lightweight and crashworthiness design have been two main challenges in the vehicle industry. These two performances often conflict with each other. To not sacrifice vehicle crashworthiness performance when performing vehicle lightweight design, a novel inner part of front longitudinal beam (FLB-inner) structure with a tailor rolled blank (TRB) concept is proposed in this work, and the corresponding design method is also proposed to minimize the weight of FLB-inner. Firstly, a full-scale vehicle finite element model is adopted and experimentally verified. Secondly, the conventional uniform thickness FLB-inner panel is replaced with a TRB structure, herein, the FLB-inner is divided into four segments with different thickness according to the crashworthiness requirements of frontal impact. Then the material constitutive model and finite element modeling for TRB is established. Thirdly, the optimal Latin hypercube sampling (OLHS) technique is used to generate sampling points and the objective and constraints function values are calculated using commercial software LS-DYNA. Based on the simulation results, the ε-SVR surrogate models are constructed. Finally, the artificial bee colony (ABC) algorithm is applied to obtain the optimal thickness distribution of FLB-inner. The results indicated that the weight of the FLB-inner is reduced by 15.21 %, while the crashworthiness is mproved in comparison with the baseline design.

Abstract:This article introduces a novel constraining approach for structural optimization that aims to support the conceptual engineer during the early embodiment phase for structural lightweight design. It reduces the time spent on structural engineering studies by enabling optimization algorithms to detect geometric intersections by analysing the mesh information. This article reviews approaches from the literature focusing on computer aided design environments, sampling methods, data analytics and optimization techniques for design and sizing optimization with finite-element models. The evaluated approaches are integrated into a Python-based optimization environment. Accordingly, the introduced methodology enables the environment to handle geometrically infeasible designs. The presentation of the first results focuses on the feasibility of structural assemblies and the results demonstrate the viability of NSGA-II for optimization tasks. The example considers the design of a generic b-pillar structure under crash-safety requirements. Using this approach, the NSGA-II algorithm avoids geometrically infeasible areas and increases comparative structural performance.

Abstract:Aiming at reducing the weight of automobile,a study was performed to redesign the inner door panel of an existing automobile using tailor-welded blank(TWB)structure.The lightweight governing equations of strength,dent resistance and crashworthiness were established to assist in the lightweight design as the constraints.The design reduced the weight of the automotive inner door panel by about 11.9%.Simulation results of side impact showed that the inner door panel with TWB structure performed better than that of the original design in crashworthiness,which confirmed the feasibility of this lightweight design.

Abstract:Two design methods about spare wheel fixed structure in rear floor of a vehicle are analyzed, the advantages and disadvantages of double carlings limited spare wheel fixed structure and single crossbeam limited bracket fixed structure are contrasted and simultaneously the structure design effect is validated by CAE to achieve the body lightweight design. In addition, it also can consult this design method to search better lightweight design method and improve design efficiency, reduce cost for later body parts structure design.

Abstract:Both conventional automobiles and new energy cars require urgently lightweight design to realize energy economy and environmental protection in a long run. The weight reduction of the body structure plays a rather important role in decreasing the weight of the full vehicle. In real engineering problems, the variation in sheet gauge, geometrical size, and material parameters caused by environmental factors and other uncertainties may affect the structural performances of body components. Therefore, a lightweight design without considering this kind of tolerance may result in the loss of feasibility and reliability in engineering application. From the viewpoint of crashworthiness performance, this paper presents a study on the lightweight design of the automotive front-body structure based on robust optimization, considering the variation in design variables including sheet gauge and yield limit of materials. Coupled with the design and analysis of a computer experiment, four metamodelling techniques, namely support vector regression, kriging, radial basis functions, and artificial neural networks, are employed to build the metamodels of structural crashworthiness performance indicators for comparison of approximation accuracy. An adaptive deterministic optimization process is used to upgrade further the approximation accuracy of metamodels for the following robust optimization. A double-loop strategy is chosen when solving the robust optimization formulation and the basic Monte Carlo simulation method is applied to perform a reliability analysis. A genetic algorithm solver is used to obtain both the deterministic and the robust optimum results for comparison. The reduced weight obtained by using robust optimization is 7.8003kgf (19.45 per cent) and the result achieved from robust optimization is more conservative than that obtained through deterministic optimization as expected. However, the robust optimum design is ensured to be feasible and reliable when the variation in design variables works in a real engineering application.
Study on Lightweight of Vehicle Body Structure Based on Implicit Parametric Model

Abstract:In the early development phase of a passenger car, the implicit parametric model of the lower body of BIW was built by SFE CONCEPT and combined with the finite element model of other parts of BIW to compose the parametric BIW model. On an Optimus workflow including BIW stiffness and vibration mode, design variables and their effective range were defined based on engineering experiences and vehicle features. A Response Surface Model (RSM) was created through Design of Experiments (DOE), and effects of key parameters of BIW structure on the stiffness and vibration mode were analyzed. Finally global optimization was conducted, and the lightweight vehicle body structure in compliance with performance requirements of modal and stiffness purposes was obtained, which saved 11.35 kg (154.55 → 143.20 kg) and lightweight effect was 7.34 %.

Abstract:By concurrently considering both bending stiffness and side crashworthiness,a study on the lightweight design of a specific car is conducted.For enhancing computing efficiency,support vector regression technique is used to construct metamodels for performance indicators,thus avoiding the defects of huge computation efforts and slow convergence in the optimization of complete vehicle crash.Then by optimization combined with adaptive process,the thickness and material property parameters of auto panels are optimized on the promise of meeting the requirements of both stiffness and side crashworthiness,and hence the lightweighting of car body structure is realized with a 9.1kg reduction in body mass achieved,corresponding to 5.44% of lightweighting effect.

Abstract:This paper proposes a lightweight design strategy for automobile shock tower made of three-dimensional woven composites (3DWOC). The presented design strategy consists of an analytical model for predicting the mechanical behaviors of composites and an optimization method. Volume averaging method and iso-strain assumption are adopted in the analytical model to calculate the elastic properties and strength characteristics of 3DWOC. The predicted properties are in good agreement with the available experimental data. An optimization method integrating particle swarm optimization algorithm and surrogate modeling technique is employed to solve the optimization problem with mixed discrete-continuous design variables from material and structure. The optimized automobile shock tower meets all requirements on structural stiffness and strength when reaching a 30.27% weight reduction.
Lightweight Design of Patch Plate on Car-body B-pillar based on Side Impact Safety

Abstract:The B-pillar of automobile needs to meet the requirements of vehicle strength and rigidity, and also consider the fuel economy of vehicle. Therefore, the design and development of B-pillar is a difficult point in the field of car body design and manufacturing. Based on the side impact regulations, the safety model ling and simulation analysis of the B-pillar of the vehicle was carried out to obtain the change law of the intrusion amount and the intrusion speed of the five key points in the whole process. According to the analysis results of side impact of B-pillar, a scheme to reduce the material thickness of B-pillar body and increase patch plate for lightweight design was proposed, and a comparative analysis of the safety of side impact was made. In view of the problem that the intrusion of B-pillar of a real vehicle model did not conform to the regulations, the design scheme of adding patch plate was proposed to improve the safety of side impact. According to the actual collision results, the simulation model was modified, and the design scheme was simulated and optimized. The reliability of the design scheme was verified by the real vehicle collision analysis. The results show that: in the side collision of B-pillar, the intrusion of D2 position measurement point is the largest, the intrusion velocity of D3 position measurement point is the largest, and the intrusion amount and intrusion speed of D5 position measurement point are the smallest. Patch plates are added to the inner side of adjacent area of D2 position measurement point. The welding point is welded with B-pillar structure, and other areas of B-pillar keep the same structure, so as to realize lightweight and effective improvement of safety. Under the condition of maintaining the original material and thickness of B-pillar, two patches with thickness of 2 mm and material of B340LA are added in the middle of B-pillar to improve the structural strength. The defect area is set at the wrinkle position of the original B-pillar to guide the deformation mode of the B-pillar. The relative deviation between simulation calculation and test intrusion is less than 20 %, and the car crash simulation model with improved B-pillar structure is more accurate. For this type of car, the optimization and improvement effect of B-pillar structure is ideal, which improves the passenger safety protection ability in side impact.

Abstract:B-pillar and rocker are the key force transmission sub-systems of the side impact of battery electric vehicle (BEV), and scholars have studied the side crashworthiness of these sub-systems and vehicle body a lot. However, these works are insufficient on the analysis of benchmarking vehicle models, the simulation and experiment of the B-pillar and rocker sub-systems, and the optimization of these sub-systems. To make up these shortcomings, this work aims to design the B-pillar and the rocker and improve the side crashworthiness of BEV. It presents a systematic method on the side crashworthiness of BEV. The dynamic bending performance of the B-pillar and the rocker are studied in simulation analyses and experiments. The materials, structures, and crashworthiness of these two sub-systems of eleven benchmark models are studied. Minimizing structural mass and cost as well as maximizing mean crushing force are performed based on multi-objective artificial tree algorithm to optimize the B-pillar and the rocker. The optimized sub-systems are applied to the body of a BEV. As a result, the performance of the B-pillar and the rocker is significantly improved, and their optimal solution templates are provided. The performance of the BEV is also improved under the advanced European mobile deformable barrier side impact and the oblique pole side impact. Some interesting conclusions for BEV are presented. In summary, this work has obvious reference value for automotive engineers and scholars to further study the crashworthiness and lightweight of BEV.

Carbody structural lightweighting based on implicit parameterized model

Abstract:Most of recent research on carbody lightweighting has focused on substitute material and new processing technologies rather than structures. However, new materials and processing techniques inevitably lead to higher costs. Also, material substitution and processing lightweighting have to be realized through body structural profiles and locations. In the huge conventional workload of lightweight optimization, model modifications involve heavy manual work, and it always leads to a large number of iteration calculations. As a new technique in carbody lightweighting, the implicit parameterization is used to optimize the carbody structure to improve the materials utilization rate in this paper. The implicit parameterized structural modeling enables the use of automatic modification and rapid multidisciplinary design optimization (MDO) in carbody structure, which is impossible in the traditional structure finite element method (FEM) without parameterization. The structural SFE parameterized model is built in accordance with the car structural FE model in concept development stage, and it is validated by some structural performance data. The validated SFE structural parameterized model can be used to generate rapidly and automatically FE model and evaluate different design variables group in the integrated MDO loop. The lightweighting result of body-in-white (BIW) after the optimization rounds reveals that the implicit parameterized model makes automatic MDO feasible and can significantly improve the computational efficiency of carbody structural lightweighting. This paper proposes the integrated method of implicit parameterized model and MDO, which has the obvious practical advantage and industrial significance in the carbody structural lightweighting design.

Abstract:Proceedings of the Institution of Mechanical Engineers, Part D: Journal of Automobile Engineering, Ahead of Print. Multi-material automotive structures enable precise material selection in each structure, leading to enhanced product performance at a reduced cost and achieving lightweight design objectives. This paper introduces an innovative method for material selection in the context of designing multi-material lightweight automotive bodies. The proposed approach integrates topology optimization, Entropy Weight (EW), and the Technique for Order Preference by Similarity to Ideal Solution (TOPSIS) to apply optimal materials in specific locations strategically. The investigation centers on the body of a compact electric vehicle, leveraging topology optimization to ascertain load transfer paths and material distribution within the structure. The EW-TOPSIS method introduces a comprehensive mechanical property ranking method for materials, organizing scoring criteria across various materials. By combining this information with element density via topology optimization, a matching criterion and a corresponding relationship between vehicle body performance and material characteristics are established. Subsequently, the SFE-CONCEPT software is employed to generate an implicit parametric model of the body structure based on material distribution characteristics. The steps of the vehicle body structure reliability optimization design involve establishing a multi-objective optimization model, defining and screening design variables, analyzing the approximate model and errors, and conducting reliability optimization based on a second-generation genetic algorithm. After optimization, the body structure is reconstructed, resulting in a 3.49% reduction in mass, a 38.8% increase in bending stiffness, a 6.47% increase in torsional stiffness, and significantly enhanced collision safety performance.

Abstract:This paper proposes a multi-scale modeling and optimization strategy for the lightweight design of automobile fenders made of three dimensional (3D) woven composite. A Multi-scale modeling approach is developed to predict the mechanical behaviors of the 3D woven composite fender with various design parameters from material and structure. In order to alleviate the computational cost, Kriging modeling technique is adopted to generate the surrogate models of structural responses under multiple load cases. An optimization method integrating modified particle swarm optimization algorithm and Kriging surrogate model is employed to find the optimal combination of continuous and discrete design variables from different scales. The optimized automobile fender achieves a 20.65% weight reduction when satisfying all requirements on structural stiffness under multiple load cases.
