Abstract:The main roles of fault detection and diagnosis (FDD) for industrial processes are to make an effective indicator which can identify faulty status of a process and then to take a proper action against a future failure or unfavorable accidents. In order to enhance many process performances (e.g., quality and throughput), FDD has attracted great attention from various industrial sectors. Many traditional FDD techniques have been developed for checking the existence of a trend or pattern in the process or whether a certain process variable behaves normally or not. However, they might fail to produce several hidden characteristics of the process or fail to discover the faults in processes due to underlying process dynamics. In this paper, we present current research and developments of FDD approaches for process monitoring as well as a broad literature review of many useful FDD approaches.

Abstract:As timely incipient fault diagnosis is the key to guarantee operation safety and suppress fault deterioration, this paper gives a review of data driven-based researches for incipient faults, which have low amplitude and may be covered by system disturbance and noise easily. Data driven-based incipient fault diagnosis can be divided into three parts, i.e., statistical analysis-based technology, signal processing-based technology, artificial intelligence-based technology. Their basic ideas, research progresses, application and limitations are discussed in detail. Furthermore, this paper not only points out the existing problems about complex systems, but also looks forward to the advance of this area by means of adding new information, mining unused implied information, using new mathematical tools. Finally, four thoughts worth exploring are proposed: diagnosis based on correlation analysis, multi-source information fusion, machine learning and time-frequency transform.

Abstract:Most data-driven process monitoring approaches consider the fault detection as a binary classification issue: normal or abnormal. All deviations from the nominal operating condition can trigger the same alarms. They fail to distinguish different fluctuation patterns and locate the positions of anomalies, such as the normal deviations in operating conditions, sensors faults, actuator faults, and process faults. A new process monitoring strategy based on orthogonal decomposition (OD) is proposed for the concurrent detection and location of different deviation patterns. OD is performed to discriminate the dynamics of data driven by measured disturbances and unmeasured disturbances in the same control system. This way, the original variable space is decomposed into the deterministic subspace and stochastic subspace. A dynamic principal component analysis-based subspace identification technique is used to construct the monitoring indices in the deterministic and stochastic subspaces, respectively. Two case studies show the validity of the OD-based process monitoring approach. Note to Practitioners—Fault diagnosis based on process data models always focused on analyzing variables’ contributions to the anomaly in the past practice. But it is frequently difficult to decide the root causes just using the variables’ contributions because different faults may induce a similar variation of the same variable. This paper provides a new scheme to locate the faulty components, including the sensor faults, actuator faults, process faults, and disturbance variations. It is more pertinent to learn about the fault locations than variables’ contributions. Moreover, by locating faults first and then figuring out variables’ contributions to a specific location, more detailed and precise diagnosis conclusions can be drawn when being compared with the results of using the variables’ contributions in a global system. This new method is purely data driven and it has no demand for complex process knowledge.

Abstract:In this paper, we review the major achievements on the research of fault diagnosis in control systems (FDCS) from three aspects which including fault detection, fault isolation and hybrid intelligent fault diagnosis. Fault detection and isolation (FDI) are two important stages in the diagnosis process while hybrid intelligent fault diagnosis is the hot issue in current research field. The particular feature of FDCS is using the closed-loop monitoring information in control system to establish the quantitative and qualitative process model, detecting and then isolating the main failures in sensors, actuators, and the controlled process; the main challenge of FDCS is reducing the false alarm rate and missing alarm rate, improving the sensitivity and rapidity. The robust fault detection in the transition process, the knowledge acquisition for quantitative and qualitative diagnosis based on process history data, and hybrid intelligent fault diagnosis system architecture are worthy of a deeper research.

Abstract:Fault detection and isolation (FDI) has become a critical issue for increasing availability, reliability, and production safety in industrial process monitoring. While model-based FDI methods rely on the mathematical model and input-output data of a process to perform detection, the local approach is a new model-based FDI method that aims to detect slight changes of parametric properties of a system. Robustness with respect to model uncertainties is an important issue for the local approach. To reduce false alarms caused by the estimation error of process parameters, a new algorithm is proposed to recalculate the threshold based on the original threshold and covariance matrix of the estimated parameters. A similar algorithm is also provided to recalculate the threshold to reduce false alarms due to regular parameter fluctuations. The effectiveness of the proposed algorithms is shown by simulation studies on a papermaking cross-direction control system.

Abstract:Safety and reliability are absolutely important for modern sophisticated systems and technologies. Therefore, malfunction monitoring capabilities are instilled in the system for detection of the incipient faults and anticipation of their impact on the future behavior of the system using fault diagnosis techniques. In particular, state-of-the-art applications rely on the quick and efficient treatment of malfunctions within the equipment/system, resulting in increased production and reduced downtimes. This paper presents developments within Fault Detection and Diagnosis (FDD) methods and reviews of research work in this area. The review presents both traditional model-based and relatively new signal processing-based FDD approaches, with a special consideration paid to artificial intelligence-based FDD methods. Typical steps involved in the design and development of automatic FDD system, including system knowledge representation, data-acquisition and signal processing, fault classification, and maintenance related decision actions, are systematically presented to outline the present status of FDD. Future research trends, challenges and prospective solutions are also highlighted.

Abstract:Abstract Information delay problem connected with the nature of flowing information in process industry is studied. An information synchronization technique is proposed using time-delayed mutual information, to determine the information's directionality and time delays between process variables. Signed Digraph model is derived to represent the information's directionality and lags. A principle component analysis (PCA) based fault prognosis method is finally proposed to achieve early detection of plant-wide process abnormalities. The proposed method was applied to an air separation unit and achieved satisfying results in predicting the frequently occurred nitrogen-block faults.

Abstract:Most processes can be divided into two classes: batch processes and continuous processes. In general, batch processes, which run intermittently, are best suited to low-volume and high-value products. Due to the high value of products, much more requirements are proposed for the control performance of batch processes. Hence, the plants become more and more complicated to achieve the high requirements. Consequently, the process complication exposes the possibility of system faults. Therefore, there is a trade-off between high performance and reliability. Fault-tolerant control (FTC) should be a good choice to handle this trade-off. Unfortunately, the reported work on FTC for batch processes is scarce. Trying our best, only four papers in the subject area were found by the authors. Therefore, both great challenges and opportunities exist in this field. Compared to continuous processes, batch processes have mainly three features: repetitive nature, finite duration, and nonlinear property. Generally, faults can be divided into three classes based on their location; FTC methods include two classes according to whether fault detection and diagnosis (FDD) is used; in addition, the proposed scheme could be linear or nonlinear. By means of these criteria, the existing papers are categorized. Thanks to these categorizations, some promising directions will be presented in this paper.

Abstract:Some results in analyzing the features of real-time fault detection and diagnosis (FDD) of complex dynamic systems are obtained. First, the generally used assumption that an element's current mode is unchanged in a diagnosis process is not applicable; instead we make a more practical assumption that it can transfer from normal to fault at any time. On the basis of this assumption, it is pointed out that the diagnosis methods based on systems' normal model should be used as a general FDD tool and those based on system's fault model an additional one. Second, FDD process control is an important problem which was not considered sufficiently previously. On the basis of above consideration, an integrated FDD strategy (IFDDS) is proposed. IFDDS includes both FDD method and FDD process control. The fundamental FDD method is based on that the FDD theory in artificial intelligence and FDD algorithms in information processing can be embedded in as inference machines. Simulation results of some flight control system show effectiveness of IFDDS.

Abstract:Fault-finding diagnostics is a model-driven approach that identifies a system's malfunctioning portion. It uses residual generators to identify faults, and various methods like isolation techniques and structural analysis are used. However, diagnostic equipment doesn't measure the remaining signal-to-noise ratio. Residual selection identifies fault-detecting generators. Fault detective diagnostic (FDD) approaches have been investigated and implemented for various industrial processes. However, industrial operations make it difficult to implement FDD techniques. To bridge the gap between theoretical methodologies and implementations, hybrid approaches and intelligent procedures are needed. Future research should focus on improving fault prognosis, allowing for accurate prediction of process failures and avoiding safety hazards. Real-time and comprehensive FDD strategies should be implemented in the age of big data.

Abstract:<p>Fault diagnosis plays a vital role in ensuring safe and efficient operation of modern process plants. Despite the encouraging progress in its research, developing a reliable and interpretable diagnostic system remains a challenge. There is a consensus among many researchers that an appropriate modelling, representation and use of fundamental process knowledge might be the key to addressing this problem. Over the past four decades, different techniques have been proposed for this purpose. They use process knowledge from different sources, in different forms and on different details, and are also named model-based methods in some literature. This paper first briefly introduces the problem of fault detection and diagnosis, its research status and challenges. It then gives a review of widely used model- and knowledge-based diagnostic methods, including their general ideas, properties, and important developments. Afterwards, it summarises studies that evaluate their performance in real processes in process industry, including the process types, scales, considered faults, and performance. Finally, perspectives on challenges and potential opportunities are highlighted for future work.</p>

Abstract:An incipient fault tends to be buried by either the process trend or the measurement noise. Fault–trend ratio (FTR) and fault–noise ratio (FNR) are two main factors that impact the detection performance. An incipient fault detection approach is proposed in this paper based on the detrending and denoising techniques. There are three main phases in this approach. First, to increase FTR, a detrending algorithm is implemented. The fault detection rate can be significantly enhanced, when the normal trend is eliminated from the testing residual. Second, to increase FNR, a denoising algorithm is realized. The residual obtained from this algorithm can avoid the incipient fault being buried by the widely oscillating noise. Therefore the fault detection performance can be further improved. Third, the new detection statistic is composed based on the two algorithms. The approach is applied to a simulated process, a satellite attitude control system process, and the Tennessee Eastman process. The comparison results show that the proposed method outperforms the traditional Hotelling method in detecting incipient faults.

Abstract:In the past decades, with the rapid development of modern technologies, a special kind of fault, the intermittent fault (IF) has become a serious threat to system securities. Although fruitful research results have been obtained for fault diagnosis, most of them are concerned with permanent faults. Furthermore, up to now, there has been no overview on the diagnosis techniques for IFs in dynamic systems. In fact, IFs are common in a variety of fields, whereas their research is far from mature and many open issues still remain to be solved. Therefore, in this overview, our main objective is to attract direct attentions from more researchers and engineers into the fascinating area of IF diagnosis. In this paper, the concept, research background, challenges and research motivations of IFs are introduced. Then, current research into diagnostics of IFs is reviewed, along with discussions on their strengths, limitations, and future directions.
