Abstract:Principal component analysis (PCA) can be effectively used to eliminate system noise and correlation between process variables but to reserve enough original data information. Based on principal component model, performance monitoring and analysis was carried out on control system with multivariate statistical index, such as Q residuals, Hotelling T2 and principal scores. This method with multivariable statistical technologies gives explicit knowledge about control system: whether the system is in-control or out-control, how disturbance and system variables influence the performance and how the control strategy work. Control system then could be evaluated with these knowledges. Application to two typical chemical processes shows the example of the method practical function

Abstract:Chemical process variables are always driven by random noise and disturbances. The closed-loop control yields process measurements that are auto and cross correlated. The influence of auto and cross correlations on statistical process control (SPC) is investigated in detail by Monte Carlo experiments. It is revealed that in the sense of average performance, the false alarms rates (FAR) of principal component analysis (PCA), dynamic PCA are not affected by the time-series structures of process variables. Nevertheless, non-independent identical distribution will cause the actual FAR to deviate from its theoretic value apparently and result in unexpected consecutive false alarms for normal operating process. Dynamic PCA and ARMA-PCA are demonstrated to be inefficient to remove the influences of auto and cross correlations. Subspace identification-based PCA (SI-PCA) is proposed to improve the monitoring of dynamic processes. Through state space modeling, SI-PCA can remove the auto and cross correlations efficiently and avoid consecutive false alarms. Synthetic Monte Carlo experiments and the application in Tennessee Eastman challenge process illustrate the advantages of the proposed approach.

Abstract:Data-driven tools, such as principal component analysis (PCA) and independent component analysis (ICA) have been applied to different benchmarks as process monitoring methods. The difference between the two methods is that the components of PCA are still dependent while ICA has no orthogonality constraint and its latent variables are independent. Process monitoring with PCA often supposes that process data or principal components is Gaussian distribution. However, this kind of constraint cannot be satisfied by several practical processes. To extend the use of PCA, a nonparametric method is added to PCA to overcome the difficulty, and kernel density estimation (KDE) is rather a good choice. Though ICA is based on non-Gaussian distribution information, KDE can help in the close monitoring of the data. Methods, such as PCA, ICA, PCA with KDE (KPCA), and ICA with KDE (KICA), are demonstrated and compared by applying them to a practical industrial Spheripol craft polypropylene catalyzer reactor instead of a laboratory emulator.

Abstract:An adaptive nonlinear model predictive control (ANMPC) algorithm was proposed for a class of multivariable nonlinear systems in chemical processes. By on-line identifying the parameters of the predictive model with recursive least-squares algorithm, a BP (back propagation) neural network steady-state model was developed to represent the static nonlinearity of the systems, and the parameters of the ARX predictive model were also modulated according to the dynamic gain calculated from the steady-state model. The design procedure of ANMPC controller was elaborated. The simulation results in a multivariable pH neutralization process demonstrated the feasibility and effectiveness of the ANMPC.

A new approach using the process variable trajectories to monitoring batch process was proposed. It overcomes the need of estimating or filling in the unknown part of the process variable trajectory deviations from the current time until the end. The approach is based on a multi-way PCA method that processes the data in a sequential and adaptive manner. The adaptive rate is easily controlled through a parameter that controls the weight of past data in a summation manner. This algorithm was evaluated with industrial fermentation process data and was compared with the traditional MPCA. The method has significant benefit especially in monitoring multi-stage batch process where the latent vector structure can change at several points during the batch.

Abstract:Multivariate statistical process monitoring and control (MSPMC) methods for chemical process monitoring with statistical projection techniques such as principal component analysis (PCA) and partial least squares (PLS) are surveyed in this paper. The four-step procedure of performing MSPMC for chemical process, modeling of processes, detecting abnormal events or faults, identifying the variable(s) responsible for the faults and diagnosing the source cause for the abnormal behavior, is analyzed. Several main research directions of MSPMC reported in the literature are discussed, such as multi-way principal component analysis (MPCA) for batch process, statistical monitoring and control for nonlinear process, dynamic PCA and dynamic PLS, and on-line quality control by inferential models. Industrial applications of MSPMC to several typical chemical processes, such as chemical reactor, distillation column, polymerization process, petroleum refinery units, are summarized. Finally, some concluding remarks and future considerations are made.

Abstract:Dynamic principal component analysis(DPCA) is an extension of conventional principal component analysis (PCA) for dealing with multivariate dynamic data. We adopted DPCA to enhance chunk monitoring of an industrial fluidized-bed reactor, overcoming the shortcomings of conventional monitoring schemes. The appropriate methods for application of DPCA were proposed, such as combining parallel analysis and Akaike information criterion (AIC) or Bayesian information criterion @IC) to determine the number of lagged variables, using empirical reference distribution (Em) based non-parametric control limits for the statistics which do not follow theoretical distribution, and adopting data smoothing to reduce the idluence of the noises. A DPCA model for chunk monitoring is constructed using the industrial data and its effectiveness is verified.

Abstract:Batch process is one of the most important processes in chemical industry, and how to monitor the performance of batch processes has always been one of the most active research areas in process control. An integrated framework for batch process monitoring is presented in this paper, which combines neural network (NN) for nonlinear mapping and multiscale principal component analysis (MSPCA) for features extraction at all scales. MSPCA combines PCA and wavelet transformation, and is employed to generate monitoring charts at all scales based on the multivariable residuals derived from the differences between the process outputs and the NN prediction. The advantage of proposed method over the traditional MPCA is demonstrated on the industrial streptomycin fermentation process.

Abstract:In this paper, a new subspace identification approach based on principal component analysis (PCA) and noise estimation is developed for multivariable dynamic process modeling. In contrast to typical subspace identification methods based on standard PCA with instrumental variables, the noise term is first estimated and naturally eliminated in the proposed approach, and then a PCA procedure is used to determine system observability subspace and extract system matrices A, B, C, and D from the estimated observability subspace. For comparison with other typical subspace identification methods based on PCA, numerical simulation and activated sludge process benchmark modeling are included to demonstrate the superiority of the proposed approach and reveal the probable reason for unsatisfied B and D estimations derived by some subspace identification methods based on PCA.

Abstract:Multivariate statistical process control (MSPC) has been successfully applied to performance monitoring and fault diagnosis for chemical processes. However, traditional MSPC are based upon the assumption that the separated latent variables must be subject to normal probability distribution, which sometimes can not be satisfied. A novel method combining principal component analysis (PCA) and independent component analysis (ICA) is proposed to model non-Gaussian data from industry and improve the monitoring performance of process. In order to deal with the uncertainty of probability distribution within the independent component, a kind of classifier referred to as support vector classifier is used for classifying the abnormal modes. Simulation result for a nonisothermal continuous stirred-tank reactor (CSTR) by the presented method verifies the effectiveness of ICA-based algorithm.

Abstract:In the operation and control of chemical process, automatic data logging systems produce large volumes of data. It is important for supervising daily operation that how to exploit the valuable information about normal and abnormal operation, significant disturbance and changes in operational and control strategies. In this paper, principal component analysis (PCA) is clarified its essence from the view of space, and every different subspace represents different operational mode and process performance. Based on that, distance between two subspaces is calculated to evaluate the difference between them. The method is illustrated by a case study of a fluid catalytic cracking unit (FCCU) reactor-regenerator system.

However, traditional MPCA is based on the assumption that the separated latent variables must be subject to Gaussian distribution, which sometimes cannot be satisfied. In the present work, a new method combined Independent Component Analysis (ICA) and Multi-way Principal component (MPCA) approach is proposed without assuming that the latent variables subject to Gaussian distribution. The approach is based on ICA method that finds independent variables as linear combination of MPCA latent variables. Combined ICA and MPCA method is capable of describing non- Gaussian distributed data precisely. This algorithm is evaluated on the penicillin fermentation benchmark process and is compared to the traditional MPCA. The method has significant benefit when the data does not subject to normal distribution.

Abstract:An approach combining hidden Markov model (HMM) with principal component analysis (PCA) for on-line fault diagnosis is introduced. As a tool for feature extraction, PCA is used to reduce the large number of correlated variables to a small number of principal components in an optimal way. HMM is applied to classify various process operating conditions, which is based on pattern recognition principles and consists of two phases, training and testing. The moving window for tracking dynamic data is used. The impact of the window length is studied by simulation. The sampling rate used in training data and in test data is different for correct and quick fault diagnosis. Case studies from the Tennessee Eastman plant illustrate that the proposed method is effective.

Abstract:On‐line modeling of multivariate nonlinear system based on multivariate statistical methods has been studied extensively due to its industrial requirements. In order to further improve the modeling efficiency, a fast Block Adaptive Kernel Principal Component Analysis algorithm is proposed. Comparing with the existing work, the proposed algorithm (1) does not rely on iterative computation in the calculating process, (2) combines the up‐ and downdating operations to become a single one (3) and describes the adaptation of the Gram matrix as a series of rank‐1 modification. In addition, (4) the updation of the eigenvalues and eigenvectors is of and high‐precision. The computational complexity analysis and the numerical study show that the derived strategy possesses better ability to model the time‐varying nonlinear variable interrelationships in process monitoring. © 2016 American Institute of Chemical Engineers AIChE J, 62: 4334–4345, 2016
A Multivariable Statistical Process Monitoring Method Based On Multiscale Analysis And Principal Curves

Abstract:This study aims to develop an algorithm by integrating multi-resolution analysis (MRA) and principal curves (PC) for monitoring multivariate processes. This may pave the way for handling nonlinear data by means of principal curves in process monitoring area. We succeed in utilizing PC technique for monitoring without the assistance of neural networks, a traditional tool to deal with nonlinear model in papers, and get ideal results. The methodology proposed is tested with a mathematical example and a simulated benchmark process: the continuous stirred tank reactor (CSTR). The results demonstrate that, compared with traditional principal component analysis (PCA), PC, nonlinear PCA and multiscale PCA, the proposed approach can extract the nonlinearity and decorrelate the autocorrelated measurements effectively and is, hence, suitable for multivariate process monitoring.

Abstract:Based on Kumar molecular kinetic model used in Naphtha Pyrolysis process, the effect of Naphtha properties and operating conditions on computing initial selectivities has been investigated. In this article, these factors are transformed to a few less-related indices with Principal Component Analysis (PCA) , which are called principal components. The case study show, it is more ease and more accurate to estimate initial selectivities in this application, also making the accuracy of Naphtha Pyrolysis simulation higher.

Abstract:The hypertoxic materials in fluorochemical engineering process make it very critical to public safety. Unfortunately, the complicated and time-varying characteristics of it badly hinder the wide applications of advanced process monitoring strategies, especially the big data techniques, in its monitoring system. Therefore, a recursively updated Map-Reduce based principle component analysis, RMPCA, was proposed. A variable-width bin histogram was proposed to speed up the corresponding mutual information (MI) calculating procedure, which was used to informatively split variables into smaller pieces for running on the Map-Reduce framework. Afterwards, a forgetting factor strategy was proposed to recursively update the distributed PCA model, Bayesian decision fusion and hierarchical fault diagnosis scheme with new data for further monitoring. Applications on a practical R-22, a common propellant and refrigerant, producing process and on the Tennessee Eastman process strongly confirmed the superiority of RMPCA in both fault detection and diagnosis for time-varying processes with big data.
