Abstract:The atmospheric corrosion of metallic materials causes great economic loss every year worldwide. Thus, it is meaningful to predict the corrosion loss in different field environments. Generally, the corrosion prediction method includes three parts of work: the modelling of the corrosive environment, the calibration of the corrosion effects, and the establishment of the corrosion kinetics. This paper gives an overview of the existing methods as well as promising tools and technologies which can be used in corrosion prediction. The basic corrosion kinetic model is the power function model and it is accurate for short-term corrosion process. As for the long-term corrosion process, the general linear models are more appropriate as they consider the protective effect of the corrosion products. Most corrosion effect models correlate the environmental variables, which are characterized by the annual average value in most cases, with corrosion parameters by linear equations which is known as the dose-response function. Apart from these conventional methods, some mathematical and numerical methods are also appropriate for corrosion prediction. The corrosive environment can be described by statistical distributions, time-varying functions and even geographic information system (GIS), while the corrosion effect can be captured via response surface models and statistical learning methods.

Abstract:It is of great significance for corrosion prediction to avoid sudden accident, reduce casualties and environmental damage. This paper introduces the basic methods of corrosion prediction for the materials in natural environment. Firstly, statistical methods of corrosion prediction, including the linear extrapolation prediction method based on the function model and the extrapolation prediction method based on the related model, are showed. Then, some modern and mathematic methods for the corrosion prediction, such as grey forecasting method, prediction method of neural network, prediction method of pattern recognition, have been expounded. Finally, the typical applications in natural environment of those methods have been summarized.

Abstract:The corrosion mechanism and characteristics of steel in typical atmospheric environments directly affect the rationality of corrosion protection methods. This study investigates the corrosion evolution law of Q235 steel that has been exposed to the urban industrial atmosphere for seven years. The mass loss is used for corrosion dynamics analysis. The rust layers have been characterized by SEM, EDS, and XRD. Finally, the corrosion mechanism was analyzed through a combination of electrochemical methods, corrosion kinetics, and rust layer characteristics. The mass loss results indicate that a two-stage corrosion power function law can still effectively describe the corrosion rate of a seven-year exposure that complies with the power function law. The short-term corrosion results fail to fully reflect the corrosion performance of Q235 steel. The typical morphological structures of γ-FeOOH and α-FeOOH are identified, and the rust layers change from a loose and flat form to a granular and, finally, compact into a smooth surface. The crystalline phases of the rust layers include α-FeOOH, γ-FeOOH, Fe3O4/γ-Fe2O3 and α-Fe2O3. Corrosion products in the initial period are mainly γ-FeOOH, followed by α-FeOOH, and a small amount of Fe3O4/γ-Fe2O3. With the increase in exposure time, α-FeOOH and Fe3O4/γ-Fe2O3 in the rust layer increase. SO2 and Fe3O4/γ-Fe2O3 are the primary factors accelerating steel corrosion. During the first three years of atmospheric corrosion, the primary corrosion mechanism was governed by the acid cycle reaction mechanism. However, from the fifth year of atmospheric corrosion, oxygen-absorbing corrosion began to gradually dominate, specifically oxygen-absorbing corrosion.

Abstract:Corrosion brings serious losses to the economy annually. Therefore, various corrosion protection and detection techniques are widely used in the daily maintenance of large metal engineering structures. The emergence of image recognition technology has brought a more convenient and faster way for nondestructive testing. Existing image recognition technology can be divided into two categories according to the algorithm: traditional image recognition technology and image recognition technology based on deep learning. These two types of technologies have been widely used in the three fields of metal, coating, and electrochemical data images. A large amount of work has been carried out to identify defects in metals and coatings, and deep learning-based methods also show potential for identifying electrochemical data images. Matching electrochemical images with the detection of defect morphology will bring a deeper understanding of image recognition techniques for metals and coatings. A database of accumulated morphology and electrochemical parameters will make it possible to predict the life of steel and coatings using image recognition techniques.

Abstract:<p>The atmospheric corrosion of carbon steel was monitored by a Fe/Cu type galvanic corrosion sensor for 34 days. Using a random forest (RF)-based machine learning approach, the impacts of relative humidity, temperature and rainfall were identified to be higher than those of airborne particles, sulfur dioxide, nitrogen dioxide, carbon monoxide and ozone on the initial atmospheric corrosion. The RF model demonstrated higher accuracy than artificial neural network (ANN) and support vector regression (SVR) models in predicting instantaneous atmospheric corrosion. The model accuracy can be further improved after taking into consideration of the significant effect of rust formation on the sensor.</p>

Abstract:To reduce the losses caused by the atmospheric corrosion of carbon steels, it is important to establish a prediction model to determine the corrosion rate of carbon steels in natural environments. In this study, a prediction model of atmospheric corrosion of Q235 carbon steel (PMACC-Q235) in China was established by coupling the mean impact value algorithm and back propagation artificial neural network. Tempo-spatial patterns of corrosion rates in five long-exposure time categories across China were analyzed. Ten main factors affecting the atmospheric corrosion of Q235 were identified. The corrosion rates in a single year were similar (approximately 30 μm/a) and larger than those for 2 (25.30 μm/a) and 3 years (21.66 μm/a). The spatial corrosion rates in the northwestern areas were primarily lower than those in southeastern coastal areas. This could be influenced by climatic factors, such as temperature, humidity, and precipitation. All corrosion rates reached the C2 level (>1.3 μm/a), and there was some possibility that they reached higher corrosion levels. The largest probability for the C3 level in all periods was an average of 0.91, and that for the C4 level was 0.83. Spatially, higher probabilities were mainly located in the southern area, especially in Hainan, located in the south and surrounded by sea. Corrosion rates largely varied among climatic zones, and mean corrosion rates in the tropical monsoon climate zone were the largest (average of three periods 33.39 μm/a). SO2 and soluble-dust fall had the largest impact on the variations in the corrosion rates among different climatic zones.

Abstract:This study investigates an environment-centered, state-driven corrosion prognosis framework to predict the long-term atmospheric corrosion loss of metal materials, and this paper takes carbon steel as an example to show the establishment process of the framework. Unlike traditional power-linear prediction models that seldomly consider environmental impacts, the proposed model quantitatively establishes the correlations between corrosion loss and dynamic atmospheric environmental factors. A comprehensive power-linear function model integrating multiple atmospheric environmental factors is constructed, following the corrosion kinetics robustness. Under the proposed framework, the steady-state start time is evaluated, followed by the long-term corrosion loss prediction under different corrosivity categories and test sites. The applicability is justified via a case study of long-term field exposure tests of metal materials in China, as well as the experimental results of the ISO CORRAG program. By comparing with the traditional power model and ISO model, the experimental results demonstrate the capability and effectiveness of the proposed prognosis methodology in acquiring accurate corrosion state information and corrosion loss prediction results with less input corrosion information.

Abstract:Abstract In this work, the atmospheric corrosion of carbon steels was monitored at six different sites (and hence, atmospheric conditions) using Fe/Cu-type atmospheric corrosion monitoring technology over a period of 12 months. After analyzing over 3 million data points, the sensor data were interpretable as the instantaneous corrosion rate, and the atmospheric “corrosivity” for each exposure environment showed highly dynamic changes from the C1 to CX level (according to the ISO 9223 standard). A random forest model was developed to predict the corrosion rate and investigate the impacts of ten “corrosive factors” in dynamic atmospheres. The results reveal rust layer, wind speed, rainfall rate, RH, and chloride concentration, played a significant role in the corrosion process.

Abstract:This paper deals with the prediction of long-term atmospheric corrosion in different field environments using the power-linear function. A method for the calculation of exponent n and stationary corrosion rate a in the power-linear function is proposed based on the 1- and 8-y corrosion loss results (C-1 and C-8 ) of the ISO CORRAG program. The response surface method and the artificial neural network methodology are used to obtain the accurate estimation of C-1 and C-8 in different locations using environmental variables. Considering the uncertainty of the model and the experimental data, the confidence intervals of n and a are also calculated. It is shown that the long-term predictions obtained by the proposed method coincide with the actual corrosion loss within +/- 30% relative error. The estimations for the range of the long-term corrosion loss are also reliable. The proposed method is helpful in extrapolating the knowledge of corrosion management to different field environments where corrosion data are not available.

Abstract:The durability and safety of steel structures during their life cycle are affected by steel corrosion. Limited test conditions and time hinder the reproduction of actual atmospheric steel corrosion. Most test studies have focused on the effect of pitting or uniform corrosion of steel structures, leading to the development of vague engineering methods that make it difficult to design steel structures with excellent corrosion resistance. In this study, a method involving three-dimensional cellular automata and a genetic algorithm was developed for predicting the corrosion behavior of structural steel. The calculation efficiency of three-dimensional cellular automata was improved by small iterative steps and adaptive activation for potential corrosion. Furthermore, the proposed method was tested with published tests, and the results showed that the method can simulate atmospheric corrosion with excellent accuracy and efficiency. The simulation results were used to calculate the structural steel cross-sectional performance with greater accuracy than that of the method of assuming uniform corrosion. Meanwhile, with accurate material parameters, the proposed method can also simulate the atmospheric corrosion of high-performance steel of different strengths and properties.

Abstract:A dynamic atmospheric corrosion test was carried out with a dedicated test vehicle operating in Harbin, China. Through corrosion kinetic analysis and corrosion product composition analysis, together with electrochemical tests, the corrosion damage behavior of carbon steel after specific periods of exposure was investigated. The corrosion rate of carbon steel showed a gradual decrease with the increase of corrosion time; the rust layer resistance R f and charge transfer resistance R ct gradually increased due to the hindering effect of the dense rust layer and deposition of SiO 2 . Moreover, three hybrid machine learning models, including ABC-SVR, GA-SVR, and PSO-SVR, were constructed to predict the dynamic atmospheric corrosion rate. The results showed that the PSO-SVR algorithm outperforms the GA-SVR and ABC-SVR algorithms, with MAPE = 6.13%, RMSE = 1.11 μm/year, and R 2 = 0.9810.

Abstract:Galvanised steel atmospheric corrosion is a complex multifactorial phenomenon that globally affects many structures, equipment, and sectors. Moreover, the International Organization of Standardization (ISO) standards require specific pollutant depositions values for any atmosphere classification or corrosion loss prediction result. The aim of this research is to develop predictive models to estimate corrosion loss based on easily worldwide available parameters. Experimental data from internationally validated studies were used for the data mining process, basing their characterisation on seven globally accessible qualitative and quantitative variables. Self-Organising Maps including both supervised and unsupervised layers were used to predict first-year corrosion loss, its corrosivity categories, and an uncertainty range. Additionally, a formula optimised with Newton's method has been proposed for extrapolating these results to long-term results. The predictions obtained were compared with real values using Euclidean distances to know its similarity degree, offering high prediction performance. Specifically, evaluation results showed an average saving of up to 16% in coatings using these predictions. Therefore, using the proposed models reduces the uncertainty of the final structures state by predicting their material loss, avoiding initial over-dimensioning of structures, and meeting the principles of efficiency and sustainability, thus reducing costs.

Abstract:Predicting the corrosion loss over time in different environments is challenging because the corrosion process develops over time and is influenced by multiple environmental factors simultaneously. Conventional regression analysis is not applicable because it has several limitations in dealing with multilevel structured data. In this paper, the hierarchical linear modelling method is employed instead. A two-level linear growth model is built to analyse the individual corrosion growth and the corrosion effects of the environment on carbon steel, zinc, and copper. Environmental factors that have important impact on the corrosion process are distinguished. By including the corrosion time and environmental factors as predictor variables, the model predictions are in good agreement with the experiments. The uncertainty of the corrosion data is quantitatively described and the confidence intervals are obtained. Then the long-term corrosion loss is predicted with power-linear corrosion kinetic model and corrosion-induced damage risks are analysed.

Abstract:An electrical resistance sensor-based atmospheric corrosion monitor was employed to study the carbon steel corrosion in outdoor atmospheric environments by recording dynamic corrosion data in real-time. Data mining of collected data contributes to uncovering the underlying mechanism of atmospheric corrosion. In this study, it was found that most statistical correlation coefficients do not adapt to outdoor coupled corrosion data. In order to deal with online coupled data, a new machine learning model is proposed from the viewpoint of information fusion. It aims to quantify the contribution of different environmental factors to atmospheric corrosion in different exposure periods. Compared to the commonly used machine learning models of artificial neural networks and support vector machines in the corrosion research field, the experimental results demonstrated the efficiency and superiority of the proposed model on online corrosion data in terms of measuring the importance of atmospheric factors and corrosion prediction accuracy.

An Improved Atmospheric Corrosion Prediction Model Considering Various Environmental Factors

Abstract:There are obvious differences in the corrosion process of materials in different climatic regions, and it is of great significance to establish the corrosion process model considering the effects of environmental factors to improve environmental adaptability. However, many existing models do not take comprehensive environmental factors into account, and the selection of environmental factors in these corrosion models is not sufficiently investigated. Meanwhile, the comparison of models is also based on goodness-of-fit. In order to improve the atmospheric corrosion prediction model and use an improved method to judge the suitable model instead of traditional goodness-of-fit, this paper first studies the effects of various atmospheric environment factors on corrosion loss. Then a corrosion prediction model considering the influence of various atmospheric environment factors is proposed, and the fitting effect is compared with the previous model with experimental data. Considering that the best fitting cannot guarantee the best prediction, a new criterion of model selection is also proposed for corrosion model confirmation. Corrosion prediction results reveal that the proposed model is more effective than the existing models. Finally, the influence of the environmental factors on the model output is discussed by sensitivity analysis.
Effective Utilization for Data of Natural Environment Corrosion of Materials

Abstract:An analysis architecture is built to make full use of natural environment corrosion of materials data. All environmental factors, such as average temperature, average relative humidity, rainfall hours, sunshine duration, chloride ion settlement, etc., in nine atmospheric test stations, including Beijing, Wuhan, Jiangjin, and Wanning, and seawater temperature, salinity, dissolved oxygen, pH values, etc. in four marine test stations, including Qingdao, Zhoushan, Xiamen, and Yulin, are modelled monthly using a statistical analysis technique. Normal distribution, logarithmic normal distribution, Weibull distribution, and uniform distribution of the samples are checked by the Shapiro-Wilk and Kolmogorov-Smirnov methods. Subsequently, the probability distribution function, the expected population value and variance, and the confidence interval are estimated. Corrosion data for twenty-two kinds of carbon steels, low alloy steels, and stainless steels, including A3, 3C, 16Mn, 10CrMoAl, 1Cr18Ni9Ti, in atmospheric and marine test stations are analyzed. The main environmental factors for atmospheric and marine corrosion of each type of steel are determined by grey relational analysis. Subsequently, a predictive model incorporating the main corrosion environmental factors, exposure time, and corrosion rate is built by the BP artificial neural network. After the evolution of corrosion pit depth is predicted by the artificial neural network, a fracture mechanics calculation is used to evaluate the residual life of a structure with corrosion pit defects.

Abstract:To reduce the losses caused by the marine corrosion of steel, it is important to establish a prediction model to determine the corrosion rate of steel in depth-varying aggressive marine environments. The use of statistical feature extraction methods and machine learning modeling for marine steel corrosion prediction and zoning in the seas around China is investigated. In this study, 856 samples were collected. Mean and standard deviation were selected as environmental characteristics and corrosion loss time-varying relationships were log-transformed. Subsequently, four main supervised machine learning (ML) algorithms including Decision Tree (DT), Random Forest (RF), Gradient Boosting (GB), and XGBoost were explored for predicting corrosion loss in different depth-varying marine exposure zones. The GB model showed the best prediction accuracy and generalization ability with MSE, RMSE, MAE, and R2 values of 0.08, 0.43, 0.19, and 0.92, respectively. The spatial and temporal distribution of corrosion loss and zoning map in the seas around China were obtained. According to the corrosion zoning map of the splash zone, the South China Sea has a higher degree of corrosion, particularly in its northwestern region.

Abstract:Purpose This paper aims to investigate the corrosion behavior of zinc in a typical hot and dry atmosphere. It proposes the dynamic corrosion for different exposure periods. Results can provide the basic data and corrosion mechanism of zinc in such environment. Design/methodology/approach In this paper, the authors investigated the corrosion behavior of pure zinc exposed in the typical hot and dry environment in Turpan for one-four years, which has never been studied. Scanning electron microscopy, laser scanning confocal microscopy, electron probe micro-analyzer (EPMA), X-ray photoelectron spectroscopy (XPS) and X-ray diffraction (XRD) were conducted to measure the corrosion morphology and products of zinc. Finally, combining electrochemical impedance spectroscopy and scanning Kelvin probe techniques, the corrosion mechanism of zinc in Turpan was examined. Findings The thickness loss of the zinc followed an exponential law with respect to exposure time: D = 3.17 t0.61, and both of the rust layer resistance and the charge transfer resistance increased with exposure time. The corrosion products mainly comprised ZnO, Zn(OH)2, Zn5(CO3)2(OH)6, Zn4SO4(OH)6·5H2O and Zn12(SO4)3Cl3(OH)15·5H2O. The Kelvin potentials shifted toward the positive direction from −0.380 to −0.262 V (vs saturated calomel electrode [SCE]) when the exposure time extended from one to four years and the distribution of the corrosion products became more and more uniform. Originality/value The corrosion behavior of pure zinc in the typical hot and dry environment in Turpan has not been studied. The dynamic corrosion for different exposure periods was obtained. The corrosion products were systemically investigated via energy-dispersive X-ray spectroscopy, EPMA, XPS and XRD.
