Abstract:Fluid catalytic cracking unit (FCCU) reactor–regenerator is a complex multivariable system and suitable model is useful to understand and design FCCU reaction–regeneration processes. Inspired by the concepts of P systems (membrane computing) and quantum computing, a P systems based hybrid optimization algorithm (PHOA) is proposed to estimate the parameters of FCCU reactor–regenerator model. The expansion of the search space makes the novel algorithm realize exploration and the dynamic contraction of the search space makes it realize exploitation. The quantum update rules and adaptive mutation rule in combination with the new membrane structure contribute to the improvement of global searching performance. Studies on some benchmark functions indicate that the PHOA outperforms DNA based genetic algorithm (DNA-GA) and genetic algorithm (GA) both in search efficiency and accuracy. With the parameters obtained by PHOA, the transfer function matrix model of FCCU reactor–regenerator in an oil refinery is established. Experimental results reveal that model curves gained by this proposed method are in good agreement with the measured data with smaller sum of squared error. The effectiveness of the model is also validated by experiments.

Abstract:For the combustion process of industrial circulating fluidized bed boiler (CFBB) with nonlinearity, time-variation, strong delay and multivariable coupling, considering how to satisfy the economic target with decreasing power consumption, an two level multivariable predictive control (MPC) method was proposed. The method based on the constrained control of main steam pressure, bed temperature and flue gas oxygen content is constructed to optimize the economic target. The industrial application result demonstrates that the proposed method can decrease the coal consumption of unit steam while assuring the steady of the main process parameters of the boiler combustion and bring high economical profit.

Abstract:The fuzzy-PID-neuron control method is proposed for the FCCU Reactor-Regnnerator Feed Preheating plant.The model of the FCCU Reactor-Regenerator Feed Preheating plant is described.After discussing the neuron model-free control method and a formu- lation fuzzy control system,the fuzzy rules of the fuzzy-PID controller is tuned on-line by the neuron.Considering the plant with big un- certainties and grave delay time,the fuzzy-PID-neuron control system is set up and the model-free controller is designed.The simula- tion tests of the FCCU Reactor-Regenerator Feed Preheating plant are made under the conditions when the plant characteristics change a lot.The results demonstrate that the proposed controller has strong robustness and adaptability and is effective in controlling the plant with grave delay time and uncertainties.

Abstract:Batch chemical reactors are good candidates for the applicationof advanced process control because they involve kinetic parameters that are highly uncertain and slowly time varying. In this paper, an advanced methodology combining the predictive functional control (PFC) and PID control is proposed. The control strategy composed of four methods has been designed for temperature tracking control of batch chemical reactors. On the basis of SUPCON JX-300 distributed control system, a software package for batch reactor temperature tracking advanced control has been developed. The industrial application of the software package has achieved good results.

Abstract:An advanced control strategy as the combination of predictive functional control and PID control is studied. With an industrial application background of temperature control in chemical reactor, predictive functional controller and transparent control scheme are designed. Simulation results show that the transparent control system obtains good tracking control performance, enough disturbance rejection and good robustness. At the same time, the advanced control strategy has been implemented in the SUPCON JX-300 distributed control systems and has provided good results.

Abstract:The FCCU main fractionator dynamic model is built. Based on this model the multivariable constrained generalized predictive control strategy is carried out to maintain the product quality at desirable specifications. The cascade control structure is adopted to ensure the operation security. Finally, the closed loop control simulation shows it is effective, which gives a promising introduction to its future on line implementation.

Abstract:Partially Internal Thermally Coupled Air Separation Column (P-ITCASC) is a highly energy-efficient and cost-effective technology. However, its complex dynamics resulting from thermal coupling pose a challenge to the operating stability of this technology. This article, therefore, proposes an adaptive model predictive control (AMPC) scheme for the P-ITCASC process. The controller incorporates an auto-regressive and exogenous inputs (ARX) model, a linear time-varying Kalman filter, and a recursive polynomial model estimator (RPME) algorithm. Within RPME, ARX polynomial models are identified and utilized to estimate the time-varying parameters and update the prediction model of the process. The process states are observed through the Kalman filter, and the constrained receding horizon optimization problem is solved using quadratic programming. This control scheme ensures the closed-loop system's feasibility and stability in the presence of output/input constraints. An adaptive generic model control, model predictive control, and adaptive internal model control schemes were also designed for benchmarking study. Numerical simulations show that AMPC is more efficient in handling nonlinear dynamics and maintaining product concentration to desired set points compared to other control schemes.

Abstract:A distributed model predictive control (DMPC) algorithm with the gap metric output feedback decoupling is proposed. For large-scale systems including strongly coupled subsystems and inaccessible states, we initially address the gap metric output feedback decoupling to weakly decouple the subsystems. The gap metric is used to analyze the similarity between the original subsystems and the decoupled ones so that subsystems’ interactions are decreased while their dynamic characteristics are unchanged. With the decoupling, reducing the communication between controllers will not limit control performance. Then a new transmission strategy is developed to improve computational efficiency of DMPC. At each sampling time, controllers communicate with each other only once and solve local control laws based on the previous optimal solutions. Furthermore, the output feedback is weighted as an input compensation to reduce the influence of model mismatch. Case studies on a reactor separator process demonstrate the effectiveness of the proposed method.

Abstract:In this paper, a predictive control method based on DMC is developed for multirate multivariable systems. The intersample behavior is considered and the optimization is performed as soon as there is a new measured output. By using the technique of FIACS1 (Flexible Advanced Control Software), the effect of “thin” system met in this method can be eliminated. Simulation results indicate that the method is effective with zero steady-state error and the intersample behavior is not degraded. The closed-loop stability criteria are also derived in the Appendix.

Abstract:Model predictive control technology has brought huge benefit in the refining/petrochemical industry and starts to attract attention of other process industries. However, sustainability is a big challenge in MPC applications due to its technical difficulties and high cost in human resources. In order to considerably reduce the difficulties and costs of MPC deployment and maintenance, we introduce an adaptive MPC controller. The adaptive MPC consists of three modules: an MPC control module, an online identification module and a control monitor module. The three modules work together coherently in real-time. During MPC commissioning, the online identification module and the MPC control module work together and perform various steps in MPC implementation automatically. When the MPC controller is online, the control monitor module continuously monitors the MPC performance and model quality. When control performance degradation and considerable model error are detected, monitor module will start the maintenance by activating the online identification module. The identification module will re-identify the model and replace the old model. Most of the steps can be done automatically under the supervision of the operator. The scarce control expert is only needed in controller design. A prototype of the adaptive MPC controller has applied successfully to two PTA units and the results will be reported.

Abstract:Most MPC (Model Predictive Control) algorithms used in industries and studied in the control academia use a two-term QP (quadratic programming), where the first term is the weighted norm of the output errors, and the second term is that of the input increments. In this work, a DMC (Dynamic Matrix Control) algorithm that uses three-term QP is developed and studied, where the third term is the weighted norm of the output increments. A relationship between the three-term DMC and the two-term DMC is established; and based on that, ideal closed-loop response curves are derived. These results are useful for the tuning of the three-term DMC. Then, a method for comparing two control methods is proposed and it is shown that the three-term DMC outperforms the two-term DMC. The findings are verified using simulation studies. Finally, the three-term DMC is successfully applied to a 1030 MW ultra-supercritical coal-fired power plant. According to simulation study using the identified model, in comparison to traditional two-term DMC, there is a roughly 10% reduction in the standard deviation of load tracking error for similar control efforts. In real-life tests on the power plant, the performance of the three-term DMC is compared to that of the existing PID controller. The load rate of change increased from 0.8%/min to 1.5%/min while the standard deviation of steam pressure decreased 38%; the standard deviations of the main steam temperature and reheat steam temperature decreased more than 40% with their mean values increased by more than 2 ∘C and 4 ∘C respectively.

Abstract:Organic Rankine Cycle (ORC) system stands out in low-grade waste heat recovery for its outstanding performance. Considering the fluctuating nature of the heat source, model predictive control (MPC) is used to control the ORC systems and has achieved good performance. However, with the increase of the number of variables and the expansion of the control/prediction horizon, MPC will take longer calculation time. This may bring about the incapacity to obtain optimization problem solutions in one sampling instant and finally, lead to the failure of the setpoint tracking. To address this problem, in this article, a dual-mode fast dynamic matrix control (FDMC) algorithm grounded on singular value decomposition (SVD) and dynamic matrix control (DMC) is proposed. The presented algorithm features in its calculation speed improvement on the premise of ensuring tracking performance. Two simulations on disturbance rejection and setpoint tracking are performed to verify the effectiveness and rapidity of the proposed algorithm in comparison with the traditional DMC approach.

Abstract:This article investigates a data-driven-based predictive current control (DD-PCC) approach for a modular multilevel converter (MMC) to circumvent the sensitiveness to parameter variation and unmodeled dynamics of a finite control-set model predictive control (FCS-MPC) method. By integrating a model-free adaptive control (MFAC)-based data-driven solution into the FCS-MPC framework, the performance deterioration caused by model uncertainties is suppressed. The design of the suggested controller is only based on input-output measurement data, where neither the parameter information nor the knowledge of detailed MMC models is required, leading to improved robustness against parameter drifts and model uncertainness. Moreover, a simplified cost function formula that takes into account output current tracking and circulating current regulation is constructed to efficiently determine the optimal insertion index of each arm. Finally, simulation and experimental results are obtained to verify the steady-state, dynamics, and robustness performance of the proposed approach.

Abstract:As a practical approach, the dynamic matrix control (DMC) algorithm has been widely used in the control of chemical processes for decades. Nevertheless, there is no strong relationship between the tuning parameters of DMC and the closed-loop dynamics. In this article, a pseudo feedforward dynamic matrix control (PFFDMC) algorithm for realizing desired closed-loop performance in industrial systems is proposed. Building on insights from cascade control, a pseudo feedforward compensator is added in front of the process to precondition the overall system offline for expected characteristics achievement. Then, the actual manipulated variables can be obtained first by solving a modified objective function and then through matrix transformation. The proposed algorithm provides a quantitative relation between the pseudo feedforward sequence and the final setpoint tracking results rather than a qualitative way. Numerical simulations on SISO and MIMO systems are performed to verify the effectiveness of the proposed algorithm on performance criteria achievement.

Abstract:This paper presents a modified multi model predictive control algorithm for the control of riser outlet temperature and regenerator temperature for the fluid catalytic cracking unit (FCCU). The models of the fluid catalytic cracking unit are estimated using subspace identification (N4SID) algorithm. The PRBS signal is applied as an input signal to estimate the FCCU models. Since the estimated model does not give 100% fit; especially for nonlinear systems having more than one operating conditions, multi-model approach is proposed. In multi model, more than one model of FCCU used in MPC design. The main advantages of proposed method are that it can handle hard input and output constraints and it can be used for multi input multi output processes (MIMO) without increasing the complexity in control design. MATLAB/Simulink is used to estimate the models of FCCU and simulate the results for the controller. The simulation results show that the proposed algorithm provides better result for both reference tracking and disturbance rejection.
On applying advanced process control for FCCU in a petroleum refinery

Abstract:Fluid catalytic cracking unit (FCCU) is difficult for modeling and control due to the large process scale, complicated hydro-dynamics and complex kinetics of both cracking and coke burning reactions, highly heat and material interactions in its reactor-regenerator, main fractionator and absorber-stripper-stabilizer sections, and frequently changes of feed rate and feed composition. Since FCCU is capable of converting large quantities of heavy feed into valuable lighter products, any improvement in design, operation and control can result in substantial economics benefits. A commercial advanced process control (APC) suite was developed and implemented in a 1.8 million tons per year FCCU at Zhenhai Refinery of SINOPEC to help improve process operation and achieve process economics. In this paper the key points of APC technique and its FCCU Applications are highlighted with emphasis on discussion of FCCU control strategy design. Commercial results from the industrial implementation are also shown.

Abstract:Abstract The 3D virtual full-loop CFD simulation method with two-fluid model (TFM) was developed to model an industrial two-stage FCC reaction–regeneration system. The virtual connections (mass, species, and energy) between riser reactors, disengager, stripper, and regenerator were realized by defining user-defined functions (UDFs) for boundary conditions according to the reality. Five correction factors were used to correct the reaction rates in the 14-lump FCC reaction kinetics, and two correction factors were used to correct the FCC reaction heat in the first and second riser reactors. As a result, the whole FCC reaction–regeneration system was successfully modeled in one single CFD case. A thorough and comprehensive view of the performance of reaction–regeneration system was obtained by the 3D virtual full-loop CFD simulation, which is helpful for the operating and optimization of FCC unit. The major predicted results were in a good agreement with the industrial data. The effects of operating conditions were also investigated by changing regenerated temperature, catalyst to oil (CTO) ratio, and process capacity.
