Toolpath strategy study for improving geometric accuracy of large-size open-edge flanged parts in robot-assisted incremental flanging

Abstract:Incremental flanging (IF) has emerged as a flexible and low-cost alternative to conventional stamping processes suitable for rapidly producing multi-variety and small-batch flanged parts. However, due to the material hardening as well as large and unevenly distributed springback, it is still challenging to manufacture and control the forming quality of large-size open-edge flanged parts with a length of more than 1.0 m, a width of more than 100 mm and a flange height of more than 30 mm. In the present work, combining the advantages of robotic motion and incremental flanging, Robot-assisted incremental flanging (RAIF) technology was proposed to utilize a robot-guided roller to progressively bend the sheet to the desired flanging angle. As a typical path control-based flexible forming technology, two different toolpath strategies were proposed, corresponding generation algorithms were deduced, and the effects of the proposed toolpath strategies were compared. The results demonstrated that the SRAIF strategy, which synchronizes the rotation and revolution of the rollers, can effectively guide material flow along the circumferential direction to suppress the generation of edge waves and reduce springback, thereby significantly improving the geometric accuracy of the flanged parts. Further, the effect of the critical parameters was investigated. The results indicated that the farther the flanging starts from the free end, the magnitude of springback angle increases. As the rotation velocity of the roller increases, the geometric accuracy of the flanged parts deteriorates.
