Abstract:In order to improve the problems of big friction,low efficiency and seizure of the harmonic gear reducer under load conditions,this paper completes the study of theoretical research and structure optimization design.Firstly,this paper successfully makes theoretical analysis of the statically indeterminate problem of the output shaft.And the final analysis conclusion shows that,the stiffness of output shaft is proportion to the 4th power of diameter,while the bearing reaction force and meshing force are in inverse proportion of span.Secondly,through comparing the deformation values caused by various factors,we find out the primary cause of seizure: primarily,the errors of structure design,manufacture and assembling lead to the output shaft deflection,so the deflection consequently causes the meshing uneven between the flexspline and the rigidspline,and at last the normal stress and shear stress rise dramatically.Finally,this paper deduces the theoretical position of the flexspline in the output shaft on the basis of the above,and provides valuable basis for the harmonic gear structural design.

Abstract:This paper taking the high strength of WN gears drive as target, which makes the WN gear device has light weight and compact size. The WN gears drive optimization design model of actual project is put forward by multiple-factor comprehensive failure analysis. The research is to solve nonlinear constrained optimization problems by the method of sequence quadratic programming (SQP) in MATLAB optimization toolbox. Using the optimization program of engineering design examples to analyze the relationship about gear drive parameters on contact and bending fatigue strength, thus the engineering design method of the WN gears drive is improved. This research not only achieved the optimization design of WN gears drive, but also revealed that the interactions between transmission parameters and strength design of the gear, which improved design efficiency and provided application foundation for CAD design of WN gears driving.

Abstract:Gearbox fault is the familiar problem of wind turbines.The gearbox parameters of pitch-controlled megawatt wind turbine were gotten in different wind speed by "Bladed for windows" software.Then the load spectrum can be gotten(according) to the wind frequency of wind field.With the calculation,the design of gear and shaft in gearbox was optimized and the most befitting shaft bearings were chose.Ultimately the gearbox lifespan can be increased and the structure rationality can be improved.

Abstract:There is a third-grade gear tooth fracture problem,when the MW-class wind power growth gear box running a year or so.The reason of the failure of the three-stage gear is analyzed from the operational,design,material,manufacturing and assembly factors.The results show that the failure of the third gear is the assembly problem of the third gear.The coupling bolt is not fastened in place,resulting in gear tooth fatigue fracture.

Abstract:AbstractGearbox is a critical component in the wind turbine system which can transfer wind energy into wind power to replace some fossil energy in order to reduce the environmental pollution. A 1.5-MW wind turbine gearbox failed after about 5 years of service; however, the design life of the gearbox is 20 years. In this paper, the failure mechanism of the gearbox was investigated based on standard failure analysis procedures and finite element (FE) simulation. The failure of gear could be attributed to fatigue fracture, because typical macroscopic features—beach marks and ratcheting marks—could be observed on the fracture surface. Furthermore, contact fatigue caused the formation of pits on the failed working tooth flank, even brought some microcracks. It should be emphasized that fatigue pitting mainly concentrated at the left end of the failed gear. Based on the physical, chemical analysis, and FE simulation, the failure of gear should be essentially ascribed to abnormal load rather than the material defects. Finally, based on the failure characteristics, partial load should be responsible for the failure of the gear in the wind turbine gearbox.

Abstract:Under high-temperature, high-speed, heavy-duty, and extreme lubrication operating conditions, such as those found in gearboxes of aviation engines and electric vehicles, gear scuffing failure has emerged as a critical issue and a primary technical challenge in the mechanical transmission field. As test methodologies, evaluation criteria, and load-carrying capacities related to gear scuffing are yet to reach full maturity in response to these demanding operating environments, this article examines existing literature on gear scuffing failure and its control, incorporating insights from industry practices and academic studies. The discussion encompasses the development of gear scuffing theories, experimental investigations, and practical applications, ultimately providing an overview of the most recent developments in gear anti-scuffing technologies. The ultimate goal of this work is to elucidate failure mechanisms of gear scuffing and establish effective design approaches for gear anti-scuffing.

Abstract:High-strength gears are crucial components in high-end industrial equipment, such as deep-sea submarines, aircraft engines, aerospace vehicles, nuclear power plants, special vehicles, high-speed trains, and high-end machine tools. As these equipment representatives continue to develop towards deeper, higher, faster, and safer directions, the load carrying capacity and service life requirements for gears become increasingly demanding. This study analyzes the service environment and technical challenges of high-strength gears by researching the current state of relevant research. It summarizes the main problems in the design, processing, and performance evaluation of high-strength gears, as well as the technical challenges in transmission design, materials and manufacturing, and design and manufacturing integration. The technical difficulties in design, manufacturing, design-manufacturing integration are analyzed, and the development direction of high-strength gears is emphasized. The research progress in anti-fatigue design, manufacturing, and service performance evaluation of high-strength gears is also elaborated, along with typical applications in the fields of aircraft engines, wind power generation, and engineering machinery. The goal is to promote the advancement of high-strength gear technology and its applications.

Abstract:During the working process, the structural system, including bevel gear, shaft and bearing, located in the front journal of the high pressure compressor of the aeroengine rotor is affected by various loads such as assembly load, centrifugal load, temperature load and meshing excitation, and it leads to different modes of interface damage, for example, wear, slip and fatigue. With the increase number of working cycles, different interface damage modes affect each other and damage gradually accumulates, which leads to the degradation of the mechanical properties of each component. Finally, the function of the weakest component is lost, resulting in the failure of the structural system. Consequently, the comprehensive influence of multiple failure forms caused by interface damage at different positions results in the failure of the structural system, where the damage position and the failure position are different, and the final failure form is uncertain. In this paper, a damage accumulation mechanical model considering multi-mode damage interaction is established for bevel gear, shaft and bearing structure system. And the damage-failure mechanical process of the structural system and its key influencing factors under complex environment loads are studied. The results showed that the failure forms of the structural system were closely related to the assembly and load characteristic parameters of the components. Therefore, considering the randomness of the initial assembly state and environment loads, the damage accumulation mechanical process and the final failure forms of the structural system have significant uncertainty.

Abstract:Gearbox is a key part and is more easily over loaded and it has a high failure rate in MW-class wind turbine. It is necessary to analyze, predict and optimize its static/dynamical behavior. It presents the performance of one type wind turbine gearbox and the static analysis results of the housing, spline and gear pairs of the wind turbine gearbox are obtained using finite element method. The natural frequency and modal shape of the gearbox are analyzed. The modification data of the flank shape for each class tooth alignment and tooth profiles are obtained from the analysis. The related data on the strength and stiffness of all the parts in wind turbine gearbox are provided. It lays a foundation for the reliability assessment and optimization design of wind turbine gearbox.

Abstract:：The continuing improvement on the power density, loading capacity and fatigue life of gear transmissions used in industrial machineries such as in the aerospace, wind turbine and heavy-duty vehicle fields, inevitably places greater demands on the gear contact fatigue failure issues, which exist with various modes including micropitting, pitting and tooth flank fracture and become an important bottleneck limiting their performance.The state of the art of gear contact fatigue studies are reviewed, the fundamental gear contact fatigue modes and the existing fatigue theories including life prediction approaches are summarized.The roles of the continuous damage theory and the micro-structure mechanics on the gear contact fatigue study are introduced.Some improving treatments including superfinishing, coatings and shot peening are investigated.This review provides essential guidance for the further understanding of gear contact fatigue and the realization of gear anti-fatigue design and manufacturing.

High-speed cylindrical roller bearings are critical components used in turbofan engines. The failures in the cylindrical roller bearings are common failure cases in the turbofan engines due to the tough speed and load conditions, which can increase downtime and create an enormous loss. Thus, it is necessary to understand the failure reasons including the careless handling, improper clearance or mounting, ineffective sealing, and unsuitable lubrication. This paper introduces a failure analysis of a high-speed cylindrical roller bearing used in the turbofan engine. A detailed analysis of high-speed cylindrical roller bearing failures is proposed by using the finite element method. The failure reasons are identified as the manufacturing errors in the effective length of the inner ring, which led to the high-stress concentrations at the two ends of the roller resulting in fatigue failures. The failure mechanisms are understood. The optimization design of the structure to avoid the failures is presented. The validation test shows that the prevention strategies for similar failures are addressed. This paper can provide some guidance for analyzing and identifying the spalls and wear failures in the high-speed cylindrical roller bearings used in the turbofan engines.

Abstract:Reliability analysis is of great importance in engineering practices. However, reliability analysis of mechanical system under considering correlation for multiple failure modes is very difficult. Gear is the key component in many mechanical transmission systems and therefore its reliability analysis is very important. Based on the standards of strength calculation of gears and stress-strength interference theory as well as copula theory, the reliability of gear transmission with three failure modes, including gear bending fatigue, gear flank contact fatigue and flank adhesion, is analyzed The correlation of the three failure modes is studied and reliability of their correlation is also evaluated based on the selected copula functions. The proposed method can be used to facilitate the design, manufacturing, and maintenance planning of gears.

Abstract:As an important component of a wind turbine drive chain, the high failure rate of the gearbox can have a serious impact on the operation of wind turbine units. The fault diagnosis of the gearbox is therefore important for the safety of wind turbine units. In this paper, a gearbox experiment rig was built, experiments on the gear surface spalling fault were held on the rig under laboratory conditions, the shaft vibration displacement signals were collected, related vibration signals were analyzed by time domain, amplitude domain, frequency domain and wavelet analysis, and the results of different analysis methods were compared. The results show that the waveform of normal and fault signals are similar, the amplitude of the signals will change while the fault happens, and the wavelet analysis is more effective than frequency domain analysis on gearbox fault features extraction. © 2010 IEEE.
Dynamic analysis for spur gears considering friction effect

Abstract:A 6-DOF nonlinear dynamic model for a spur gear with consideration of friction was established. Taking a A-type gear in FZG test rig as an example, its realistic time-varying mesh stiffness was calculated, its time-varying friction coefficient was analyzed based on a mixed lubrication model. For three gear systems with various tooth surface roughness, the dynamic responses of the gear meshing, such as, normal load, friction force, bearing force and dynamic transmission error (DTE) were comparatively investigated in time and frequency domain with numerical simulation method, and the vibration tests on different gear pairs with the perfect and damaged tooth surface were conducted to validate the analysis results finally. The results showed that the tooth friction reduces vibration in line of action (LOA), increase in tooth surface roughness reduces DTE but exacerbates vibration in off-line-of-action (OLOA), hence the system vibration amplitude increases. The results provided a reference for fault diagnosis of a micro-damaged tooth surface.

Abstract:The booming wind power industry as one of the predominant approaches of renewable energy resources is not independent of components reliability within the wind turbines, especially the rotating ones including blades, motors, gearboxes etc. Hence, case studies on failed parts of such components play an important role for failure prevention and deserves to be publicly reported for experience sharing. In this paper, a failure case concerning severe abnormal wear of the roller bearing's inner ring in the gearbox of one 1.5MW wind turbine in China was reported. Since such roller bearings were imported from a foreign company and operated by a Chinese company, not only economic losses but also international commercial dispute would be induced if this case would not be immediately and properly solved. To this end, by means of comprehensive and systematic investigation into the base materials, process media, surface morphologies, micro-area compositions and even service environments, root causes of this failure were determined, detailed mechanisms were discussed, and pertinent countermeasures were proposed. Achievement of this paper would provide the solid evidence to distinguish the responsibilities for the failure, and would also help to prevent such failures of roller bearings with similar design in wind turbines.

Abstract:The gear transmission system has the advantages of high transmission efficiency and compact structure, and is widely used in a variety of mechanical equipment. However, due to the harsh working environment, key components such as gear pairs are prone to failure, which seriously affects the safety and stability of mechanical equipment. Therefore, it is very necessary to carry out modeling research on typical fault models of gear transmission system components, and to explore its fault mechanism and vibration characteristics. Most of the existing models model gear trains under normal conditions. Although some models have established failure models, they only consider the failure model of a single pair of meshing gears. Aiming at the above shortcomings, this paper establishes the fault model of single-stage fixed shaft gear system based on the dynamic model of single-stage fixed shaft gear system and combined with the energy method. The single-stage gear system’s dynamic response when a single gear is normal, cracked and peeled is solved and analyzed, and their spectrum characteristics are analyzed. It provides a theoretical basis for the health monitoring and fault diagnosis of the gear system.

Abstract:Presented in this study is investigation of dynamic behavior of a helical gear reduction by experimental and numerical methods. A closed-loop test rig is designed to measure vibrations of the example system, and the basic principle as well as relevant signal processing method is introduced. A hybrid user-defined element model is established to predict relative vibration acceleration at the gear mesh in a direction normal to contact surfaces. The other two numerical models are also constructed by lumped mass method and contact FEM to compare with the previous model in terms of dynamic responses of the system. First, the experiment data demonstrate that the loaded transmission error calculated by LTCA method is generally acceptable and that the assumption ignoring the tooth backlash is valid under the conditions of large loads. Second, under the common operating conditions, the system vibrations obtained by the experimental and numerical methods primarily occur at the first fourth-order meshing frequencies and that the maximum vibration amplitude, for each method, appears on the fourth-order meshing frequency. Moreover, root-mean-square (RMS) value of the acceleration increases with the increasing loads. Finally, according to the comparison of the simulation results, the variation tendencies of the RMS value along with input rotational speed agree well and that the frequencies where the resonances occur keep coincident generally. With summaries of merit and demerit, application of each numerical method is suggested for dynamic analysis of cylindrical gear system, which aids designers for desirable dynamic behavior of the system and better solutions to engineering problems.
