Abstract:This paper classifies the parts which can be machined by WEDM (wire electric discharge machine), analyzes the structural characteristics of each type of the parts, gives the different cutting strategy to cylinder, conical surface, cone and abnormity, summarizes two steps of programming cutting program for parts consisting of straight lines, brings forward a specific method which cuts a complex three-dimensional part with a simple two-dimensional curve program-direct interpolation; It needn't linearize the cutting trail, and it can raise the cutting precision and predigest program work.

Abstract:Bundled electrode is assembled by a large number of tubular or clubbed electrodes,can provide multi-holes flushing to improve the discharge state during the process of Electrical Discharge Machining(EDM).Considering its discrete structural features,a CAM software based on UG was developed,which can automatically generate the NC code after inputting the model of solid electrode.With these codes,the apparatus of bundled electrode fabrication works with a three-axis CNC machine,the fabrication of bundled electrode is carried out with less time and low cost compared with conventional solid electrode.

Abstract:Based on the idea of Micro-EDM milling and the strategy of electrode wear compensation, a CAM system for machining 3D micro-structures is presented. Part modeling and slicing planning are fulfilled with Pro/E. The data file generated from Pro/NC is post-processed with OpenGL and Visual C++ 6.0 to generate the Micro-EDM controlling codes and realize the dynamic simulation of electrode path. Experiments with a micro-EDM numeric control machining equipment verified the feasibility of this approach.

Abstract:Electro-discharge machining (EDM) is capable of manufacturing those difficult to cut material and has been broadly used to produce complex components. However ,the efficiency of EDM is not satisfying enough. The impact of NC codes was discussed ,it turned out that compacting NC codes took longer machining time due to frequent acceleration and deceleration in electrode jump motion. Considering this,a NC code generating method,which selects nodes that keep the biggest distance between each other on electrode feeding path and makes electrode and blisk interference-free ,was proposed. Not only can the amount of NC codes be largely reduced ,but also does the machining time be saved.

Abstract:This paper introduces an approach of developing numerical control code interpreter for wire-cut electrical discharge machining(WEDM) based on RS274/NGC.The functions of this Interpreter include lexical checking,syntax and semantics parsing for WEDM-CNC codes,and B-type tool radius compensation by using RS274/NGC,a general purpose NC code Interpreter.In addition,the newly developed interpreter also provides a GUI,a C-type tool radius compensation,workpiece profile and tool path graphical simulation,etc.As this Interpreter was developed on the Linux operating system, using Eclipse integrated development environment and Qt C++ library,it is also capable of running on other operating systems.

Abstract:In 3D scanning micro electro discharge machining (EDM), the CAD/CAM systems being used in mechanical milling of numerical control (NC) are unable to be applied directly due to the particularity of tool electrode wear. Based on industry computer and RT-Linux software platform, a CAD/CAM integration system of 3D micro EDM is developed. In the developed CAD/CAM integration system, the hardware includes mainly a micro feed mechanism for servo control, XY worktable, a high frequency pulse power supply, monitoring circuits etc., and the functions consist of model design, scanning path planning and simulation, NC code generation and post processing, real-time compensating of tool electrode wear, and machining control of states and process. The method of double buffer storage is adopted to transmit numbers of NC machining data. Servo scanning EDM method is used to realize real-time electrode wear compensating and thereby 3D micro structures are machined automatically. The machining experiments are made about model design, parameters optimizing, and process control. The typical 3D micro structures with space curved surfaces and lines have been machined such as micro prism, micro half tube, camber correlation line, and so on. The machining process and results show that the CAD/CAM integration system has the characters of higher real-time, reliability, and general using.

Abstract:Conventional NC programming cannot guarantee precise and real-time control of the relative position between the wire electrode and the workpiece when a 3-D curved surface is machined using a wire electrical discharge machine(WEDM.A CAD/CAM software was developed to calculate the wire electrode position and orientation at the machining point based on the CAD data of the machined surface to determine the machining point movement direction according to the cross product between the normal vector at the present machining point and the vector along the wire electrode axis with the NC commands then automatically generated to machine the 3-D curved surface.A spherical surface was machined using the software,with the finished spherical surface matching well with the design shape.The results also show that machining accuracies greatly depend on the discharge gap and the tangential feeding mode.

Abstract:Micro/nano milling tools are usually made of ultra hard materials. Wire EDM (electrical discharge machining) may be the best choice to fabricate these tools conveniently and efficiently. For micro/nano milling tools with complicated three-dimensional (3D) geometries, manually programming method is not applicable. The CAM (computer-aided manufacturing) systems existing in the market don't take the special WEDM (Wire EDM) processes for micro/nano milling tools into consideration. In order to generate the NC programs automatically for the multi-axis WEDM machine to fabricate micro/nano milling tools, a computer assistant system, also called the CAM system, is developed in this paper. The CAM system takes the special WEDM processes into consideration for the fabrication of micro/nano milling tools. First, based on the interfaces and the databases of the CAM system, geometries of micro/nano milling tools, machining conditions for different portions of the tools, WEDM machine tool specifications and controller properties are defined. Second, the manually input tool geometries are verified and WL ( wire location) data are generated and verified. Third, simultaneously maximum six-axis CNC programs are generated automatically for the specific micro/nano milling tool. Key techniques for the development of the CAM system are introduced in the paper and micro/nano milling tool fabrication experiment done in this paper shows the efficiency and accuracy of the CNC program generated by the developed CAM system.

Abstract:A new interpreter was developed for wire-EDM CNC base on an open source interpreter known as RS274.RS274 was used in traditional open-architecture CNC system,which was not compatible with wire-EDM CNC systems.Based on wireEDM characteristics,especially the characteristics of process and motion,the implemented interpreter can interpret NC codes such as C-codes for process control parameters and G-codes for servo motion.Besides the straight traverse motion of the Z-axis,for skewcurve machining,the servo motion requires a coordinated movement between the wire and the workpiece on the XY-plane and the UV-plane.In addition,practical examples are discussed,the feasibility of the method was proved.

Abstract:The integral shrouded blisk provides better performance with minimum weight, but its semi-open structure presents problems for its production. Manufacturing processes of these components require a removal of about 70%-90% of material from their blanks. Multi-axis electrical discharge machining(EDM) is commonly used for these processes, but its poor efficiency cannot meet the requirements of mass production. Strong flushing assisted high-current discharge is able to improve the machining efficiency. In this paper, this method was applied to manufacture the integral shrouded blisk. An electrode design method was proposed. Taking the largest revolving entity inside the flow channel as the base geometry, this laminated arc-shaped hollow electrode meets the requirements such as high pressure flushing, tool wear compensation, and easy to be made. A 4-axis linkage machining tool path with planetary motion was proposed. Taking an integral guide vane ring as an example, it has been experimentally verified that the time consumption for each channel using this method was reduced to a half of the ordinary EDM method, while the finished surface quality remains same.
Design of a Micro EDM Equipment and Its Application

Abstract:A micro electro discharge machining (EDM) equipment is developed. It includes granite basement which can decrease distributed capacitance, precise servo mechanism, precise high speed rotary spindle, wire electro-discharge grinding device,a RC-pulse generator used by micro EDM, machining states detecting system and machining process control system.The CNC interpolation for the 3 axes linkage movement can be realized easily on this equipment. Therefore, micro shaft, micro hole, and 3D microstructure can be machined easily by this equipment. Machining experiments show that the micro shaft with the diameter as small as 12?μm and the micro hole with minimum size of 25?μm could be obtained steadily, and the maximum aspect ratios of micro shaft and micro hole are over 25 and 10 respectively. And silicon micro-EDM experiments show that the micro beam with the aspect ratio over 15 can be obtained easily. At last, a complicated 3D microstructure is machined by this equipment and micro-EDM technology.

Abstract:A bunched electrode for Electrical Discharge Machining (EDM) is formed by bunching numerous cell electrodes as a whole and allows better flushing to facilitate removal of more heat and debris produced during machining. This paper proposes a rapid tooling method for preparing bunched electrodes with desired end-face. A specially designed apparatus, which sits on an XY worktable of a CNC machine tool, is employed to hold the pre-bunched with flat end-face. By using a protrusion pin which is fixed on Z-axis, the heights of each cell electrode are protruded one after another according to a CNC program, which is generated by CAD/CAM software. The end-face of the bunched electrode approximates the ideal end-face of the designed 3D model by adjusting the Z positions of each cell electrode. By using this method the cost and time for electrode preparation are dramatically reduced as compared to that made by traditional cutting method. An investigation on 3D cavity machining of bunched electrode was conducted. The result gives a solid verification of the feasibility of using bunched electrode into roughing process of EDM.

Abstract:Bunched electrode as a novel method for fabricating electrodes is formed by bunching a number of hollow cell electrodes together.For an in-depth understanding to bunched-electrode EDM(BEDM),experiments whether under tool planetary motion or not were conducted.The influence of pulse duration and discharge current on material removal ratio(MRR) and tool wear ratio(TWR) in BEDM and solid-electrode EDM(SEDM) was tested.The results of the experiments show that BEDM is stable under tool planetary motion,and is superior about MRR and inferior about TWR to SEDM's.

Abstract:Multi-axis NC electrical-discharge machining(EDM) is an effective approach for processing shrouded blisks.The key to shrouded blisk processing is to search an interference-free electrode path.A new electrode path searching method was proposed in this paper,which make the electrode move along the centre curve of blisk channel to get the optimized electrode posture.Taking a shrouded impeller as an example,electrode design and electrode path searching were conducted,and the experiment results show that this method not only improves the processing efficiency,but also reduces the electrode cost.

Abstract:In scanning micro electrical discharge machining (EDM), the machining time for a 3D mould cavity is longer due to the smaller discharge area of a thin wire tool electrode. Moreover, a stable discharge area is hardly kept because of the scanning motion, resulting in a lower discharge ratio. To improve the machining process, a method of workpiece vibration-assisted servo scanning 3D micro EDM is developed. 3D micro structures are machined by tool electrode scanning layer by layer according to the numerical control (NC) code. Micro-amplitude assisting vibration is realized by adopting a piezoelectric (PZT) actuator driven by high-frequency sinewave voltage. Tool electrode wear is real-time compensated in the axial direction by keeping a discharge gap. A number of experiments were carried out to machine a micro rectangular cavity (900 µm × 600 µm), and the process model of vibration-assisted servo scanning EDM was established. In addition, several typical 3D micro structures have been machined. The process-model analysis and the experimental results show that the occurring frequency of the favorable discharge gap increases obviously during the machining process assisted with high-frequency vibration, so that the machining stability and the effective discharge ratio are improved. The machining efficiency increases to 6.5 times at the assisting vibration frequency of 5 kHz and the amplitude of 2.7 µm, and the material removal rate on red copper plate reaches about 1.4 × 105 µm3 s−1 with a tool electrode of 100 µm in diameter.
