Abstract:Polymer materials have sparked considerable interest from both academic and industrial researchers due to their fantastic features and wide applications. The polymer synthetic method in a facile, rapid, energy-saving and environmentally-friendly fashion has been the goal of considerable researchers. In this regard, frontal polymerization (FP) has emerged as a promising strategy for various polymer materials. In this paper, we will present an overview of the current development of FP technology. Three traditional FP model and newly developed FP fashion are discussed, including thermal frontal polymerization (TFP), isothermal frontal polymerization (IFP) and photoinitiated frontal polymerization (PFP), as well as plasma-ignited FP, ultrasound-assisted FP, infrared laser-ignited FP, Magnetically-induced FP, Multichannel FP and the latest 3D printing FP. We also illustrate the applications of FP in the synthesis of nanocomposites, gradient materials, resins, interpenetrating polymer networks, functional gels and discuss the new development directions. We finally conclude with the challenges remained in this field and the future perspective on FP.

Abstract:A frontal polymerization method is used to produce highly porous polymer monoliths. The method is an approach to polymer synthesis that exploits the heat produced by the reaction itself. This heat triggers polymerization of neighboring monomer molecules, leading to a self‐sustaining hot front, which propagates along the reacting vessel. Dissolved or microencapsulated foaming agents are decomposed only at the fronts, synchronizing the polymerization and the foaming. The ultimate pore structures appear to depend on the polymerization‐front velocity and temperature. The resultant materials are porous, exhibiting tunable pore volume and a multimodal pore size distribution. No organic solvents or high‐pressure equipment are used in the process, and no solvent residues are left in the resulting materials. Specifically, this route allows for the synthesis of large‐scale samples with the additional advantages of high velocity, low energy cost, and the avoidance of multiple process steps. Substitution of hydrophilic acrylamide, N‐isopropylacrylamide, with hydrophobic styrene and methyl methacrylate also leads to porous monolithic materials, suggesting that frontal polymerization represents a powerful and facile method for an exothermic polymerization reaction and the creation of porous polymers.

Abstract:The product from free radical and coordination polymerization generally are homopolymer or random copolymer with broad molecular weight distribution.In the past two decades,the breakthroughs in controlled/living radical and coordination polymerization and shuttling polymerization make it possible to use almost all vinyl monomers,particularly those cheap monomers,to produce more complex chain structures like di-,tri-block copolymer and gradient copolymers.With rational design,these copolymers might be high performance and high added value synthetic materials.The mechanisms and the up-to-date progress of these polymerization methods were introduced,and their possible applications were discussed.

Abstract:The traditional curing methods for thermosetting resins are energy-inefficient and environmentally unfriendly. Frontal polymerization (FP) is a self-sustaining process relying on the exothermic heat of polymerization. During FP, the external energy input (such as UV light input or heating) is only required at the initial stage to trigger a localized reaction front. FP is regarded as the rapid and energy-efficient manufacturing of polymers. The precise control of FP is essential for several manufacturing technologies, such as 3D printing, depending on the materials and the coupling of thermal transfer and polymerization. In this review, recent progress on the materials, modeling, and application of FP for thermosetting resins are presented. First, the effects of resin formulations and mixed fillers on FP behavior are discussed. Then, the basic mathematical model and reaction-thermal transfer model of FP are introduced. After that, recent developments in FP-based manufacturing applications are introduced in detail. Finally, this review outlines a roadmap for future research in this field.

Abstract:Frontal polymerization provides a rapid, economic, and environmentally friendly methodology to manufacture thermoset polymers and composites. Despite its efficiency and reduced environmental impact, the manufacturing method is underutilized due to the limited fundamental understanding of its dynamic control. This work reports the control and patterning of the front propagation in a dicyclopentadiene resin by immersion of phase-changing polycaprolactone particles. Predictive and designed patterning is enabled by multiphysical numerical analyses, which reveal that the interplay between endothermic phase transition, exothermic chemical reaction, and heat exchange govern the temperature, velocity, and propagation path of the front via two different interaction regimes. To pattern the front, one can vary the size and spacing between the particles and increase the number of propagating fronts, resulting in tunable physical patterns formed due to front separation and merging near the particles. Both single- and double-frontal polymerization experiments in an open mold are performed. The results confirm the front–particle interaction mechanisms and the shapes of the patterns explored numerically. The present study offers a fundamental understanding of frontal polymerization in the presence of heat-absorbing second-phase materials and proposes a potential one-step manufacturing method for precisely patterned polymeric and composite materials without masks, molds, or printers.

Abstract:FP behaviors and mechanism of neat resins and fiber reinforced composites. Frontal polymerization (FP) is a self‐sustaining reaction that relies on polymerization exothermicity and heat transfer. This study explores the in‐plane and in‐depth FP mechanisms of continuous fiber‐reinforced epoxy composites. First, the effects of initiator and diluent concentrations on the FP behaviors of neat epoxy resins were examined. It was found that the frontal velocity and frontal temperature of the neat resins increase with an increase of either the initiator concentration or the diluent content, depending on the polymerization enthalpy and curing kinetics. Then, the FP behaviors of continuous carbon fiber and glass fiber‐reinforced epoxy woven composites were investigated. The results showed that the in‐plane FP behavior of the composites was primarily controlled by the thermal conductivity and specific heat capacity of the continuous fibers, whereas the in‐depth FP behavior mainly depended on the pores of the woven fabrics. Highlights Frontal velocity and temperature of neat resins are controlled by the polymerization enthalpy and curing kinetics. The in‐plane FP behavior of continuous fiber reinforced composites is dependent on the thermal conductivity and specific heat capacity of the fibers. The in‐depth FP behavior of composite is determined by both the thermal conductivity of fibers and the pores of fabrics.

Mechanical Forces Quench Frontal Polymerization: Experiments and Theory

Abstract:Frontal polymerization is a promising energy-saving method for rapid fabrication of polymer components with good mechanical properties. In these systems, a small energy input is sufficient to convert monomers, from a liquid or soft solid state, into a stiff polymer component. Once the reaction is initiated, it propagates as a self-sustaining front that is driven by the heat released from the reaction itself. While several studies have been proposed to capture the coupling between thermodynamics and extreme chemical kinetics in these systems, and can explain experimentally observed thermo-chemical instabilities, only few have considered the potential influence of mechanical forces that develop in these systems during fabrication. Nonetheless, some experiments do indicate that local volume changes induced by the competing effects of thermal expansion and chemical shrinkage, can lead to significant deformation or even failure in the resulting component. In this work, we present a unique experimental approach to elucidate the effect of mechanics on the propagation. Our experiments reveal that residual stresses that arise in frontal polymerization are not only a potential cause of undesired deformations in polymer products, but can also quench the reaction front. This thermo-chemo-mechanically coupled effect is captured by our theoretical model, which explains the mechanical limitations on frontal polymerization and can guide future fabrication. Overall, the findings of this work suggest that mechanical coupling needs to be taken into consideration to enable industrial applications of frontal polymerization at large scales.

Abstract:A frontal polymerisation (FP) is obtained when a polymerisation creates a spatial front of the reaction. Because of the heat of the reaction associated, a temperature spatial front is also observed. In this paper, the usual chain polymerisation of acrylic acid (AA) is studied when the monomer forms a deep eutectic solvent (DES), i.e. a liquid similar to an ionic liquid. In this DES, AA behaves as a hydrogen donor and ethylammonium chloride as a hydrogen acceptor. The use of a DES is convenient as an effective polymerisation media because the heat of the reaction can be controlled. We study the rate and the heat of polymerisation during the formation of a front using micellar structures where a bifunctional peroxide hydrophobic initiator, abbreviated Luperox, dissolves successfully. Our experiments follow the FP using infrared images and rheology. We found that micellar aggregates of different sizes are interesting modulators of the polymerisation rate and heat of the reaction. Our results show that smaller aggregates produce higher rates of reaction with a decoupled increment of temperature; in contrast to what is observed with bigger aggregates: a slow reaction rate with a coupled moderate heat of reaction.

Abstract:Poly high internal phase emulsion (PolyHIPE) monolith has attracted many attentions for easy preparation, precise control on its porous structure, and excellent properties. In many applications, however, post-modification is needed to introduce functional groups onto their surfaces in order to achieve specific separation ability, reactivity or absorptivity, etc. In the current work, we proposed one-pot interfacial polymerization method to achieve composite PolyHIPEs with functional surface in one pot. It was realized by three strategies in preparing typical polystyrene PolyHIPEs from water-in-oil (W/O) HIPE: (1) introducing water-soluble initiator of potassium persulfate (KPS) and monomer of acryl acid (AA) into aqueous phase under conventional HIPE polymerization, (2) introducing KPS and AA into aqueous phase under high internal phase emulsions via reversible addition-fragmentation chain transfer (HIPE RAFT) living radical polymerization, and (3) employing reactive amphipathic MacroRAFT agent as surfactant. All these three strategies proved to be effective to generate a composite structure with different surface and bulk compositions. AA enrichment on the surface was verified by X-ray photoelectric energy spectrum (XPS) etching. Their effects on the morphology and mechanical properties were also studied.

Abstract:Frontal polymerization (FP) is an approach for thermosetting plastics at lower energy cost than an autoclave. However, FP initiated at more than two points simultaneously has not been demonstrated. Multi-point initiation could enable both large scale material fabrication and unique pattern generation. Here the authors present laser-patterned photothermal heating as a method for simultaneous initiation of FP at multiple locations in a 2-D sample. Carbon black particles are mixed into liquid resin (dicyclopentadiene) to enhance absorption of light from a Ti:Sapphire laser (800 nm) focused on a sample. The laser is time-shared by rapid steering among initiation points, generating polymerization using up to seven simultaneous points of initiation. This process results in the formation of both symmetric and asymmetric seam patterns resulting from the collision of fronts. The authors also present and validate a theoretical framework for predicting the seam patterns formed by front collisions. This framework allows the design of novel patterns via an inverse solution for determining the initiation points required to form a desired pattern. Future applications of this approach could enable rapid, energy-efficient manufacturing of novel composite-like patterned materials.

Abstract:The incorporation of functionalized nanofillers into polymers via photopolymerization approach has gained significant attention in recent years due to the unique properties of the resulting composite materials. Surface modification of nanofillers plays a crucial role in their compatibility and polymerization behavior within the polymer matrix during photopolymerization. This review focuses on the recent developments in surface modification of various nanofillers, enabling their integration into polymer systems through photopolymerization. The article discusses the key aspects of surface modification of nanofillers, including the selection of suitable surface modifiers, such as photoinitiators and polymerizable groups, as well as the optimization of modification conditions to achieve desired surface properties. The influence of surface modification on the interfacial interactions between nanofillers and the polymer matrix is also explored, as it directly impacts the final properties of the nanocomposites. Furthermore, the review highlights the applications of nanocomposites prepared by photopolymerization, such as sensors, gas separation membranes, purification systems, optical devices, and biomedical materials. By providing a comprehensive overview of the surface modification strategies and their impact on the photopolymerization process and the resulting nanocomposite properties, this review aims to inspire new research directions and innovative ideas in the development of high‐performance polymer nanocomposites for diverse applications. Frontal Copolymerization Synthesis and Property Characterization of Starch-Graft-Poly(Acrylic Acid) Hydrogels

Abstract:Recently, a considerable amount of research has centered on uniquely structured polymers synthesized through self-propagating frontal polymerization. The obtained polymer materials have better features than those obtained by using the classical batch route. The additional advantages are short reaction times and low cost. This work describes the first frontal polymerization synthesis of a graft copolymer superabsorbent hydrogel of acrylic acid onto starch at high monomer and initiator concentration. The effects of varying the relative amounts of the reaction components on the most relevant parameters relating to frontal polymerization were explored. The front velocity dependence on initiator concentration could be fit to a power function. The temperature profiles were found to be very sharp with a maximum temperature below 150 degrees C, which was responsible for high monomer conversion. The ultimate properties of the product appear to depend on the polymerization front velocity and the temperature. The high-temperature and rapid temperature increase at the polymerization front led to products with interconnected porous structures caused by the evaporation of water. So, a fast-swelling, highly absorbing hydrogel with respect to batch polymerization was obtained.

Abstract:The first synthesis of a polyurethane by frontal polymerization has been successfully carried out. Namely, the two reactants (1,6-hexamethylene diisocyanate and ethylene glycol) and the catalyst (dibutyltin dilaurate) were mixed together at room temperature in the presence of an additive (pyrocatechol, necessary for extending pot life), dimethyl sulfoxide (as the solvent), and a filler (fumed silica, added for stabilizing the propagating front). The reactions were thermally ignited at one end of the tubular reactor, and the resultant hot fronts were allowed to self-propagate throughout the reaction vessel. The effects of relative amounts of the above components on the most relevant parameters relating to frontal polymerization (temperature profile, front velocity, and temperature) were thoroughly investigated.

Abstract:Frontal ring-opening metathesis polymerization (FROMP) presents an energy-efficient approach to produce high-performance polymers, typically utilizing norbornene derivatives from Diels-Alder reactions. This study broadens the monomer repertoire for FROMP, incorporating the cycloaddition product of biosourced furan compounds and benzyne, namely 1,4-dihydro-1,4-epoxynaphthalene (HEN). We conducted a computational screening of Diels-Alder products, selecting products with resistance to retro-Diels-Alder but also sufficient ring strain to facilitate FROMP. Our experiments revealed that varying substituents both modulate the FROMP kinetics and enable the creation of thermoplastic materials characterized by different thermomechanical properties. Moreover, we designed HEN-based crosslinkers to enhance the resulting thermomechanical properties at high temperatures (>200 °C). The versatility of such materials was demonstrated through direct ink writing (DIW) to rapidly produce 3D structures without the need of printed supports. This research significantly extends the range of monomers suitable for FROMP, paving the way for efficient production of advanced thermoplastic materials.

Abstract:Fluorinated polymers are important materials that are widely used in many areas as taking the advantage of inertness to chemical corrosion, prominent weather resistance, low flammability, and good thermal stability. Poly(vinylidene fluoride) (PVDF) based fluoropolymers is the most common type of commercial fluoropolymer especially used as dielectric materials. However, there are always some shortcomings in practical applications, so it is necessary to modify PVDF-based fluoropolymers for better application. Controlled/living radical polymerization (CRP) and related techniques have become a powerful approach to tailoring the chemical and physical properties of materials and have given rise to great advances in modification of PVDF-based fluoropolymers.

Abstract:Frontal polymerization is an fast, energy saving approach to prepare polymers and its composites. nanoCarbon /epoxy composite were prepared by frontal polymerization in this study. The composite was prepared using test-tube, and the reacting front was triggered by hot air gun. It was found that increasing the amount of hardener from 10wt% to 20wt%, the reacting frontal propagating velocity of pure epoxy system increased from 0.11mm/s to 0.34mm/s. With the increasing amount of nanocarbon black, the electrical conductivity of the composite was improved. Along the direction of the frontal polymerization, the conductivity of the composite did not change obviously which indicating the forming of uniform nanocarbon black/epoxy composite by frontal polymerization.
