Abstract:With the increasing operating frequency, magnetic components and their design is considered as a significant part to achieve high power density and high efficiency in today's power electronics converters. Accurate losses of these components under practical excitation conditions are still difficult to determine. Therefore, it's crucial to directly measure the loss of these components for loss estimation and further optimization. In this paper, a loss measurement approach of magnetic power components is proposed. To emulate many power electronics relevant waveforms, the excitation source is constructed in a full-bridge topology with SiC MOSFET modules. To improve measuring accuracy, the selection of current probes is discussed then. Moreover, a time delay correction method ensuring precise compensation is implemented in this paper. Finally, to verify the measurement results, an additional dual-inductor experiment is proposed.

Abstract:Magnetic eddy current losses is significant in permanent magnet motors, especially in high-power density permanent magnet motors. It significantly affects the magnet’s temperature and properties and may cause irreversible demagnetization. Several methods for reducing magnetic eddy current losses is proposed to address these problems. First, a field-circuit coupled mathematical model was established to calculate the magnetic eddy current losses. Experiments on the phase current and magnetic eddy current losses verify the accuracy of field-circuit coupled mathematical model. Then based on the model, the effect of the trigger angle, slot opening width, pole arc coefficient, pole arc center offset, and auxiliary slots on the magnetic eddy current losses were assessed. The results showed that the magnetic eddy current loss could be reduced by choosing a suitable leading trigger angle, pole arc coefficient, and pole arc center offset. A smaller slot opening width reduced the eddy current losses. A novel auxiliary slot with an optimized size is proposed to reduce eddy current losses. Finally, taking the trigger angle, slot opening width, pole arc coefficient, pole arc center offset and the auxiliary groove as the optimization factors and the magnetic eddy current loss as the optimization target, the optimal parameter scheme is obtained by Taguchi method. The simulation results show that the optimized magnetic eddy current losses is reduced by 8.57%.

Abstract:When the exciting waveform contains the interval of zero voltage, additional core losses have been observed, but lack of a clear physical explains. These additional losses may come from two aspects. The first one is the released energy caused by the interfacial dielectric loss between the isolation layers and grains. A function with two extracted relaxation coefficients is used to model the interfacial dielectric loss. The less important one is the released energy from the parasitic inductance of core materials. Based on the microscale material structure, an equivalent eddy current loss circuit model is proposed in this article, to include these two aspects. Based on the proposed model, core losses in N87 and 3C90 materials have been predicted successfully. The experimental results are in agreement with both theoretical analyses and simulation results.

Abstract:Magnetic materials are widely used in switching-mode power supplies (SMPS) and magnetic components in SMPS usually work under two typical rectangular excitations (with or without the period of zero voltage). Extensive experimental results have shown that there is quite a difference of core loss between sinusoidal excitations and rectangular excitations, which means the traditional core loss calculation methods are no longer applicable. In this paper, two formulas for core loss calculation under the above rectangular excitations are derived based on the Improved Generalized Steinmetz Equation (IGSE). Core loss of different magnetic materials, under both sinusoidal excitations and rectangular excitations with different frequencies and duty cycles, are measured. Experimental results show that the formulas are accurate enough and very useful to predict the core loss.

Abstract:Evaluating the power loss in power semiconductors is an important step in the process of research, development and design of a power electronics circuit topology. This paper presents a way of doing this via computer simulation. It is based on relatively simple component models and a fast simulation tool, but can quite precisely estimate the loss in power semiconductors, including conduction loss, switching loss and loss caused by diode reverse recovery. Several different continuous-conduction-mode (CCM) single-phase power factor correction (PFC) topologies are studied with this simulation approach. The losses in the semiconductors and subsequently the efficiency of different topologies are evaluated and extensively compared. The simulation results reveal quantitative insight of the power losses in different topologies and also verify that this simulation approach is faster and more cost-effective than numerical calculation or experimental measurement approach.

Abstract:This paper proposes an estimation model of hysteresis loss based on the mapping of the hysteresis loop conducted through tiny material samples with the aid of the Superconducting Quantum Interference Device (SQUID). This approach allows precise measurement of hysteresis loops. The aim of this paper is to develop a precise estimation model for hysteresis loss, one component of core loss, so as to improve the overall estimation accuracy of the entire core loss under complex excitations. First, with the help of the SQUID system and measurements conducted on tiny samples, the proposed model manages to minimize the impact of eddy current throughout the measurement and the modeling of hysteresis loss. This contrasts with the use of the conventional Steinmetz model and its modifications. Moreover, compared with methods including the modified Steinmetz equation (MSE) and the generalized Steinmetz equation (GSE) which merely focuses on the overall iron loss under simple non-sinusoidal excitations, the model presented here enables the estimation of hysteresis loss under complex excitations where multiple peaks and DC-bias take place. This approach will be very useful in situations such as those requiring pulse-width modulation (PWM) excited converters which are quite common on occasions including wind power systems. The estimation error of this model on the actual coil is within 15% under given excitations.

Abstract:With the advancement of wide-bandgap power devices, the power electronics equipment is developing toward higher switching frequencies and more complex switching modes in recent years. Accurate prediction of the core loss for magnetic components has been emphasized as the excitations of magnetic materials varying depending on the operating mode of the power supplies. Therefore, this paper presents the results of an extensive core loss study performed on nanocrystalline alloy (FT-3KL), amorphous alloy (1K101) and ultra-thin oriented silicon steel (GT-50). Firstly, an automatic setup for core loss measurement of soft magnetic materials fed by a full-bridge inverter based on silicon carbide (SiC) MOSFET is proposed. Then, the effects of switching oscillations from the inverter and the characteristic parameters of complex non-sinusoidal excitations on the core loss are analyzed comparatively. The core loss shows different regular distributions with the change of each characteristic parameter of excitations respectively. However, the regular distributions will be influenced by the high-frequency switching oscillations, which makes the prediction of core loss more complicated. This paper can provide a reference for the development of high-precision core loss model and performance optimization of power electronics equipment.

Abstract:Core loss estimation of filter inductors is increasingly important for modeling and optimizing high-frequency, high-efficiency, and high-density pulsewidth modulation (PWM) power electronic converters. However, data provided by inductor core manufacturers are insufficient for core loss estimation in PWM converters, particularly in the case of customized gapped inductors. This paper presents a whole process of characterizing and estimating the core loss of a customized high-current gapped inductor for PWM converters. To excite the inductor for the B–H loop measurement, a test circuit formed by a half-bridge structure is proposed, which has the ability to compensate the asymmetric rectangular voltage on the inductor caused by the device voltage drops. To overcome the other challenges raised by a high excitation current, a refined discontinuous test procedure, triple pulse test, is proposed to reduce the requirements of the high-current test setup (thermal stress, current–time stress for current probes, capacity of dc sources, etc.). For practical purposes, a user-friendly loss map approach is proposed involving only time-domain and electrical variables to replace magnetic variables to enable the straightforward loss mapping process and core loss calculations. Presented experimental results show consistency between the estimated inductor loss and measured values. Overall, the proposed testing approach can be easily implemented on the user's side to develop a loss map of a given inductor. The established core loss map enables the users to accurately and rapidly estimate the core loss of a tested inductor for given PWM waveforms.

Abstract:With the emerging power electronic technologies, numerous electrical devices use high-frequency and nonsinusoidal supplies. Such sources generate complex harmonic fields that overburden the accurate prediction of core losses using the conventional finite element method (FEM). Thereby, to predict core losses under those high-frequency and nonsinusoidal supplies accurately, this study first built a test system for core losses measurement of ferromagnetic materials (e.g., soft ferrite, laminated steels, and nanocrystalline alloy) fed by the square and pulsewidth modulated (PWM) supplies. Then, the loss prediction problems of the classical core loss model under high-frequency and nonsinusoidal supplies are revealed. Afterward, an improved FEM-based core loss model is proposed, which includes a piecewise variable parameters based hysteresis loss model, an eddy current loss model considering different cross sections of magnetic circuit and supply waveforms, and improved excess loss coefficients. Experimental validations on different materials, the nanocrystalline alloy in an 11-kVA intermediate frequency transformer, the ultrathin silicon sheets in a 10-kW high-speed permanent magnet motor, and the nanocrystalline alloy in a 3-kW wireless power transfer system, are conducted systematically. The effectiveness and generality of the improved core loss model were verified.

Abstract:Choosing a suitable core loss model and accurately predicting energy loss are crucial in designing magnetic devices with high efficiency based on soft magnetic composites (SMCs). In this work, FeSiAl and FeSi SMCs with a uniform insulating layer were fabricated by a phosphating process. The effects of excitation waveform and DC bias field on core loss have been investigated in depth. The results show that different remagnetization rates of SMC under ideal sinusoidal and square waves result in different core losses at the same frequency and flux density. The improved general Steinmetz equation and the modified Steinmetz equation were shown to be suitable for calculating core loss under square excitation waves without DC bias field. When the DC bias field is applied, the core loss of FeSiAl and FeSi SMCs was found to increase significantly due to the magnetization state gradually approaching saturation. Interestingly, the variation tendency of core loss can be accurately predicted using the waveform coefficient Steinmetz equation under square excitation conditions with a DC bias environment. This work not only provides deep insights into core loss under different excitation waveforms and DC bias fields but also determines the application scope of different core loss models.

Abstract:In this paper, the problem of estimating the core losses for inductive components is addressed. A novel methodology is applied to estimate the core losses of an inductor in a DC-DC converter in the time-domain. The methodology addresses both the non-linearity and dynamic behavior of the core magnetic material and the non-uniformity of the field distribution for the device geometry. The methodology is natively implemented using the LTSpice simulation environment and can be used to include an accurate behavioral model of the magnetic devices in a more complex lumped circuit. The methodology is compared against classic estimation techniques such as Steinmetz Equation and the improved Generalized Steinmetz Equation. The validation is performed on a practical DC-DC Buck converter, which was utilized to experimentally verify the results derived by a model suitable to estimate the inductor losses. Both simulation and experimental test confirm the accuracy of the proposed methodology. Thus, the proposed technique can be flexibly used both for direct core loss estimation and the realization of a subsystem able to simulate the realistic behavior of an inductor within a more complex lumped circuit.

Abstract:Magnetic components in power electronic equipment usually suffer from nonsinusoidal excitations. In this paper, a brief description about the existing core loss calculation methods for nonsinusoidal excitations is given. Then calculation formulas of aforementioned methods for two typical excitation waveforms, that is, square and rectangular with variable duty cycle ${D}$ , are derived. Core loss of nanocrystalline FT-3KS, under above two nonsinusoidal excitations, is measured on an established test setup. The accuracy and applicability of each method are discussed theoretically and verified experimentally, especially in terms of different duty cycles and frequencies. It is found that the waveform coefficient Steinmetz equation (WcSE) is more applicable for the case of relatively small harmonics content of magnetic field intensity ${H}$ (normal duty cycle region), while the improved generalized Steinmetz equation (IGSE) has better precision where the harmonics count (extreme duty cycle region). In addition, the IGSE can better follow the changing trend of core loss with ${D}$ and have better frequency applicability than WcSE, which is proven to be not valid in low frequency (where the static hysteresis loss dominates). The results can provide reference for core loss prediction under nonsinusoidal excitations.

High Frequency Magnetic Core Loss Study

Abstract:The core used to build power inductors and transformers are soft magnetic materials. When there is alternating external field, the magnetic moments rotate and consume energy, which is the core loss. The core loss depends on the AC flux frequency, amplitude, waveform, DC bias and temperature. These dependences are nonlinear and difficult to predict. How to measure, model and analyze the core loss is a challenge for decades. In this dissertation, two new core loss measurement methods are introduced first. These two methods use the reactive cancellation concept to reduce the sensitivity to phase discrepancy, which will destroy the accuracy in classic two-winding method for high frequency high quality factor sample measurements. By using the new measurement techniques the accuracy can be improved by several orders. The first is for sinusoidal waveforms, and the second is for non-sinusoidal wave. The new methods enable high frequency core loss characterization capability, which will help scientists and engineers on material research and inductor/transformer design. Measurement examples, considerations and error analysis are demonstrated and discussed in detail. With the measurement techniques, the core loss under rectangular AC voltage and DC bias current are investigated. A new core loss model named rectangular extension Steinmetz equation (RESE) is proposed based on the measurement results. The new iii model is shown to be more accurate than the existing core loss models. Several commercially available MnZn ferrites are characterized and modeled. Other than conventional MnZn ferrite materials, three commercial LTCC ferrite materials are characterized for integrated power supply applications. Based on characterized properties of these LTCCs, a group of new LTCC ferrites are fabricated and tested. The new LTCC is fabricated by laminating commercial LTCC tapes and co-firing. The new LTCC is demonstrated to have over 50% more inductance over the commercial LTCC materials. This work indicates that the power electronics engineers should work with material engineers to get the optimum material for a given application. In the last part, the core loss of the partially saturated lateral flux planar inductor is analyzed. The challenge of the analysis is the complexity of the distribution of bias field and flux density in a highly biased planar inductor. Each point in the core is working at different excitation and bias condition, and the core loss density is very non-uniform. The proposed method combines the characterization tested in previous chapters and the commercial finite element tool. Experiments verified that the calculation errors are within about 10%. In conclusion, the research in this dissertation proposed a complete solution to measure, model and analyze the high frequency core loss. This solution will not only facilitate fundamental research on physics understanding and material innovation, but also development of power electronics and RF applications.

Abstract:Due to the effect of higher harmonics on magnetic properties under actual complex operating conditions, the accurate calculation of core losses of soft magnetic composites (SMC) is complicated. First, this paper improves the existing SMC model by introducing a correction factor to correct the hysteresis loss coefficient so that the model can consider the local variation characteristics of the magnetic density waveform and then calculate the core loss under different harmonic excitation. Then, the influence of skin effect and inhomogeneous flux density within the ring sample model is analyzed. Finally, to validate the improved model, it is compared with other models in the reference based on experimental measurements, respectively. The results show that the core loss calculated by the improved model is closer to the experimental results under different harmonic excitations. In addition, the applicability of the improved SMC model under triangular and square wave excitations is also verified by the derivation of the equations.

Abstract:In electrical machines, iron losses are essential for electromagnetic and thermal designs and analyses. Although many models have been proposed to predict iron losses in magnetic materials, the calculation of iron losses under non-sinusoidal excitations is still an open field. Most works concern the influences of the value, the change rate or the frequency of flux density in the frequency domain. In this paper, we propose an engineering model for predicting loss characteristics with given waveforms of flux density in the time domain. The characteristics are collected from the knowledge of the iron loss in a laminated ring-shaped transformer. In the proposed model, we derive mathematical formulas for exciting currents in terms of flux density by describing the function methods through multi-frequency tests with sinusoidal excitations. The non-linearity of the material is interpreted by branches of conductances accounting for hysteresis and eddy-current losses. Then, iron losses are calculated based on the law of conservation of energy. An experimental system was built to evaluate the magnetic properties and iron losses under sinusoidal and non-sinusoidal excitations. Actual measurement results verify the effectiveness of the proposed model.

Abstract:In this paper, a practical core loss calculation method based on the modified Steinmetz equation is proposed. It calculates the low-frequency losses and the high-frequency losses separately. By utilizing the curves of permeability versus DC bias provided by core vendors instead of plenty tests, the paper establishes a relation between the DC bias and the core losses. A novel model of minor loops is proposed to calculate the high-frequency losses based on the simulation results and Steinmetz parameters of cores. The low-frequency loss is analyzed in depth from the hysteresis curves in the ${\mbi B-H}$ plane. The calculated results are verified by measuring the core losses of the filter inductor in a three-level NPC inverter. The proposed model can be derived without any test. Meanwhile, the detailed low-frequency loss calculation is presented. Moreover, the influence of DC bias is also taken into consideration to improve the accuracy. The proposed method is practical and accurate to predict the core losses.

Abstract:The effect of DC flux on the core loss is examined for the practical range of power and frequency. Relevant core loss equations are derived and applied to an optimization algorithm to determine the minimum core loss at a given ratio of s (DC flux density to AC peak flux density). It has been found that the curves of hysteresis loss density versus the ratio of s exhibit a peak at a critical ratio. Below or above this critical ratio, the loss density decreases drastically. On the other hand, the curves of eddy-current loss density versus the ratio of s exhibits a minimum point at a critical ratio. Below or above this critical ratio, the loss density increases gradually.

The core loss is an important characteristic parameter of the switching transformer modeling, loss estimation and thermal design, etc. Therefore, it is essential to measure the core loss accurately. In this paper, a brief review about the existing core loss measurement methods under arbitrary excitation is given. The accuracy and applicability of each method are discussed theoretically and verified experimentally, especially at high frequencies up to several MHz. Abstract:Power transformer is widely used in the power system with the rapid development of the power converters connected to the grid. When a transformer operates under DC bias conditions, its iron core loss increases significantly, causing local overheating and threatening the proper operation of the transformer. However, there are persistent difficulties in accurately assessing the core loss when the induction waveform is influenced by a DC bias. This paper first proposes improvements to the J–A and Preisach models to evaluate the core loss of the iron core under DC bias. Additionally, we incorporate the hysteresis models into the finite element method (FEM) by modifying the fundamental constitutive equations in the FEM model in order to perform a precise core loss/distribution calculation. To verify the accuracy of prediction, a transformer prototype with a laminated core is developed. The improved J–A-FEM and Preisach-FEM models were directly compared in terms of calculation accuracy, numerical implementation, and computational burden.
