Abstract:Abstract Wear- yet impact-resistant demand is a big challenge for coated components under heavy-load service condition. To solve this high-performance manufacturing problem, a new strategy of design for manufacturing (DFM) with integrated design and processing is developed to incorporate processing effect on final performance via the pivot role of surface integrity. An impact performance model and the impact tester are constructed for a component with coated flat block/bulk cylinder mates for potential application in hydraulic machinery. A WC-12Ni/Ni60A two-layer coating on 17-4PH martensitic steel substrate is designed with thermal spray process. Impact crater depth, surface hardening, and residual stresses are identified as major surface integrity parameters determining wear/impact performance by the modeling with testing. The design parameters of geometry, material, and structure are quantitatively linked to the final performance by a process signature (PS) correlative analysis on the identified surface integrity to internal material loading of plastic/elastic strain energies. The PS correlation posts coating thickness as a high-sensitivity parameter for design, facilitating a buffering effect of reduced peak stresses among the coating-substrate system. The DFM optimization is understood by irreversible thermodynamics as reducing energy dissipation of the internal material loading from the external impact loads. The manufacturing inverse problem is thus solved by material-oriented regularization (MOR) on the homologous PS correlations integrating the design and processing phases. The manufactured component, with optimal Ni60A interlayer thickness of 75–100 μm at a top WC-12Ni coating of 200 μm, achieves a desired performance of up to 6000 impacts under a nominal load of 15 kN.

Abstract:A multiple-needle-cathode plasma surface alloying process has been developed for improving the properties of surface hardness, wear resistance and corrosion resistance of Ti6Al4V. The process is carried out at temperatures below 800 degrees C and facilitates the simultaneous introduction of W, Mo,nitrogen and carbon into the surfaces of Ti6Al4V forming gradient alloying layer structure with an extremely high hardness. The process is performed at working pressure of 30Pa-80Pa with 9-needle-cathode of W80Mo20 alloy rods array and a high pure graphite plate cathode as target electrode. A maximum microhardness is 4-6 times much harder than the substrate. The results show the presence of carbide and nitride ceramics phases contribute to high microhardness and wear resistance. The multiple-needle-cathode discharge plasma treatment is an effective method for improvement of the mechanical and tribological properties of titanium-base alloys by formation of graded diffusion hard surface layers. The present paper describes this novel process and properties characteristics.

Abstract:Nickel-based hardfacing alloys are widely used for the prevention of corrosion and wear losses in various industrial applications. They are prepared by various processes, and their properties are dependent on process parameters. In this study, the ERNiCr-B hardfacing alloy was deposited on AISI 304 stainless steel substrate using gas tungsten arc welding (GTAW) process using various processing parameters. Process parameters, namely, current, pre-heating temperature, and shielding gas flow rate of the GTAW process were optimized via Taguchi method. Confirmation test proved the validity of the optimization method. The optimum values of current, pre-heating temperature, and gas flow rate of the GTAW process for the deposition of ERNiCr-B hardfacing alloy on the 304 stainless steel substrate with respect to bead reinforcement were 130 A, 303.15 K, and 0.00015 m 3 /s, respectively. At optimum deposition condition, no evidence of defects such as microcracks, porosity, inclusions, etc. were observed in the hardfaced alloy. Among various parameters, the current had the most significant effect on dependent variables such as bead width, reinforcement height, hardness, and corrosion resistance of hardfaced deposit. Microstructural examination showed a typical dendritic structure with eutectic phases distributed in the inter-dendritic regions. Furthermore, the energy-dispersive X-ray spectroscopic (EDS) analysis showed the evidence of Fe dilution in ERNiCr-B deposit away from the substrate, which showed profound effect on hardness, microstructure, and corrosion rate.
Effect of WC-Ni Powder Composition and Preparation on Cold Spray Performance

Abstract:Toxic metal reduction is at the forefront of many design considerations today; additive manufacturing has the ability to combine materials in ways other traditional processes cannot and has the potential to offer unique solutions to reduce hazardous materials needed in manufacturing. Tungsten carbide (WC) has been used as a substitute in wear applications where toxic processes are traditionally utilized, but it can be difficult to deposit high-quality, hard and durable coatings. Additionally, there is a need to apply WC coatings on surfaces not feasible with the current processes. Cold spray, a solid-state directed powder deposition process, is effective at depositing carbides, though powders must be thoughtfully designed to achieve desired mechanical properties. In this study, WC was investigated as a hard chrome alternative for wear applications. Various blend ratios and preparation methods were evaluated as feedstock powder and then sprayed. Feedstock characteristics were compared to cold spray performance. Cold spray consolidations were evaluated for coating porosity and hardness. It was found that when powder make-up and composition were optimized, a high-hardness and low-porosity material was made that will contribute to the reduction in dependency of Cr in wear-facing components.

Abstract:The impact of the addition of tungsten carbide (1 to 7 wt%) on the microstructure and wear characteristics of the nickel–tungsten carbide composite layer fabricated by the plasma transferred arc (PTA) process was studied. With the addition of nanoparticles, the degree of segregation becomes lower while heterogeneous nucleation increases and refining of the microstructure enhances. Wear rate and coefficient of friction for all samples with increasing the load from 1 to 5 N decrease and wear mechanism changes from abrasive to adhesive. The higher wear resistance for samples with 3%wt is due to a decrease in the porosity of the composite coatings, strong interfacial bonding, and promotion in the deposition efficiency at the same time.

Abstract:Iron-based hardfacing alloys are commonly used to combat severe wear in steel, mining, and mineral industries. However, these are often subjected to a moist and corrosive environment along with a high degree of wear and abrasion. This paper presents a systematic study on the effect of composition on microstructure, wear resistance, and corrosion resistance of four iron-based hardfacings of systematically designed alloy compositions. It is shown that during the hardfacing process, alloy composition dictates the constituent phases as well as the extent of microstructural refinement. It is observed that the addition of secondary carbide-forming elements like Nb and Mo can enhance both wear and corrosion resistance. Furthermore, an iron-based hardfacing comprising of 36 Cr-4.3 Nb-1.5 Mo-0.3 N-4.1 C exhibited the best combination of hardness, wear, and corrosion resistance due to the synergistic effect of primary carbide, secondary carbides, and carbo-nitrides of sub-micron size rendering the matrix richer in Cr and inherent effect of molybdenum and nitrogen for corrosion protection in Cr rich alloys. This hardfacing alloy is expected to enhance the service life of critical components in process industries exposed to wear and corrosion and can pave way for new alloy designs for Fe-based hardfacings.

Abstract:The scope of this study is to enhance the performance of AISI 1045 steel for demanding marine applications like connecting rods, axles, and wear-resistant components. Traditional heat treatment methods, including boriding, surface induction hardening, and tempering, improve the steel's surface hardness. Additionally, the Tungsten Inert Gas (TIG) coating process develops a novel Cr- TiB 2 composite coating on the heat-treated AISI 1045 stainless steel. The investigation explores the influence of varying TiB 2 content (10%, 20%, and 30%) on the mechanical properties of AISI 1045 steel. Microhardness and tensile characteristics are analyzed, considering the impact of TiB 2 percentage. Surface morphology and interfacial bonding are examined using Scanning Electron Microscope (SEM) and Energy Dispersive X-Ray Analysis (EDAX). Results reveal notable improvements, including a 2.65 times increase in microhardness compared to untreated AISI 1045 steel, uniform TiB 2 distribution, and a crack-free coating. The addition of TiB 2 particles in the Cr- TiB 2 composite coating enhances microhardness. Improved mechanical properties are attributed to surface treatments, incorporation of hard and wear-resistant materials (Cr and TiB 2 ) in the composite coating, microstructure modifications, and crack prevention, collectively resulting in increased hardness, wear resistance, and durability. Furthermore, this study introduces a novel hybrid Deep Neural Network-based Sandpiper Optimization Algorithm (DNN-SOA) for predicting experimental outcomes with superior accuracy. This research not only enhances the understanding of the coated steel's mechanical properties but also presents an innovative predictive model for future material engineering applications, demonstrating the significance of advanced heat treatment and a novel composite coating in improving AISI 1045 steel performance.

Multicomponent alloys (Cr, Mo, W, Nb, C, B) nanostructured iron base with complex carboborides have been developed to provide great protection against abrasive wear to elements of agricultural and mining machines. These overlays are subject to severe material losses due to impact and abrasion of hard particles and therefore optimizing their wear resistance is critical when it comes to their lifespan, increasing it as a result. The objective of this work was to study the influence of heat input on the wear resistance through of the analysis of the solidification rate. In this sense, the increase of welding speed was produced a decrease of heat input and refined of microstructure. In order to explain these effects, an analysis was made of of the influence of welding speed on the geometry of the deposited metal, dilution with the base metal, microstructural evolution and hardness of iron-based nanostructured deposits with complex carbides. For this, four samples were welded with different speeds; these being 1, 2.5, 5 and 12 mm/s. A semi-automatic welding process was used with a 1.6 mm wire rope used to provide gas protection. The chemical composition was analyzed on a dilution free welded sample. For the each welded sample the dilution percentage was determined, the dimensional survey of the beads was carried out and the microstructure was characterized by X-ray diffraction and optical and scanning electron microscopy. In addition, Vickers microhardness tests were measured in the central area of the beads and the microhardness of phases were measured. The dilution of the deposited metals ranged from 17% to a maximum of 28%. A microstructure formed by a matrix with complex metal carbides and carboborides was observed. The hardness of the beads varied between 960 and 1350 HV2. The highest wear resistance was found in the sample with highest speed welding.

Abstract:The differentiation of primary myogenic cultures requires the attachment of the cells to an extracellular matrix substrate using an integrin family receptor. These integrin receptors can be phosphorylated on both their alpha and beta chains, and it has been postulated that phosphorylation regulates the receptor function. Quail myogenic clones transformed with ts-LA24A differentiated into mature myotubes following a temperature shift to nonpermissive temperature which inactivates the viral src kinas. Phosphorylation of integrin beta-1 chain and of at least one alpha chain was detected on both serine and tyrosine. An additional alpha chain(s) with a mobility similar to alpha 5 was not phosphorylated at either temperature. Following the induction of differentiation by a temperature shift, there was a marked decrease in integrin phosphorylation of both alpha and beta integrin chains. This decrease was more prominent for serine than for tyrosine, suggesting that src could not be the only kinase involved. The drop in integrin phosphorylation correlated with the initiation of differentiation, suggesting that integrin phosphorylation could be at least part of the mechanism by which myogenic differentiation is blocked by v-src.

Abstract:Equiatomic AlCoCrFeMoW and AlCoCrFeMoV HEA compositions were fabricated using a cost-effective flame spraying technology. The microstructure, phases, average microhardness, and nano hardness of the fabricated HEA coatings were systematically investigated, in order to assess their resistance to dry abrasive wear (ASTM G65 Standard) and solid-particle erosion (ASTM G76 Standard). Furthermore, linear regression analysis was performed to assess the relationship between the variables based on microhardness, hardness to elastic modulus ( H/E ) ratio, and strain hardening coefficient ( α ) were explored in order to describe the coating's performance under abrasive wear and solid particle erosion. The results showed the formation of BCC1 and BCC2 phases coupled with mixed oxide inclusions for the AlCoCrFeMoW HEA coatings, whilst FCC and spinel-type oxides were observed in the AlCoCrFeMoV HEA coatings. Owing to differences in phase formations, the average microhardness as well as the average nanohardness were 18% and 46% higher, respectively, for the AlCoCrFeMoV HEA coatings than those of the AlCoCrFeMoW HEA coatings. Performance assessment under dry abrasive wear indicated that lower wear rates (210 × 10 −6 mm 3 /Nm) were achieved for the AlCoCrFeMoV HEA coatings, which showed moderate to strong correlation with microhardness and strain hardening coefficient. In terms of solid particle erosion, lower erosion rates (i.e., 0.51 mm 3 /g for 30 0 and 0.65 mm 3 /g for 90 0 ) were achieved for the AlCoCrFeMo HEA coatings, followed by AlCoCrFeMoW and AlCoCrFeMoV HEA coatings, which are in good agreement with the H/E values. These results indicate the efficacy of flame-sprayed HEA coatings under demanding environments, which can be potentially transformative for addressing different tribological features for industrial component protection.

Abstract:To increase the productivity and quality of the machined components, wire electro-discharge machine parameters such as cutting speed, kerf width, and surface roughness are often optimized. The Wire-electro discharge machining process generates a much higher temperature at the wire-work piece interface which can potentially change the metallurgical characteristics of the machined surface. This paper studies the changes in the tribology of surface and sub-surface of the workpiece due to the initial and optimized wire-electro discharge machine parametric setting using grey relational analysis while machining sub-cooled AISI P20 tool steel. It is concluded that the optimum parametric setting to obtain a better cutting speed, kerf width, and surface roughness using grey relational analysis, which improves the productivity and quality of the component, also produces a thicker recast layer. The wear test revealed that the surface machined with an optimized parametric setting gives higher wear resistance. Detailed scanning electron microscopy explains the characteristics of the recast layer and micro-hardness explains the surface hardenability of tool steel, which is a result of martensitic transformation through rapid cooling, formed heat affected zone, and increase in oxygen content on the surface. The wear test proved that the recast layer helps in improving the wear resistivity of tool steel. The methodology of the hardening of the surface and the sub-surface layer can strengthen the application of components.
Effect of Feedstock Powder Intrinsic Characteristics on the Tribological Behavior of Inductively Remelted NiCrBSi Flame-Sprayed Coatings

Abstract:Ni-based alloys are among the materials of choice in developing high-quality coatings for ambient and high-temperature applications that require protection against intense wear and corrosion. The current study aims to develop and characterize NiCrBSi coatings with high wear resistance and improved adhesion to the substrate. Starting with nickel-based feedstock powders, thermally sprayed coatings were initially fabricated. Prior to deposition, the powders were characterized in terms of microstructure, particle size, chemical composition, flowability, and density. For comparison, three types of powders with different chemical compositions and characteristics were deposited onto a 1.7227 tempered steel substrate using oxyacetylene flame spraying, and subsequently, the coatings were inductively remelted. Ball-on-disc sliding wear testing was chosen to investigate the tribological properties of both the as-sprayed and induction-remelted coatings. The results reveal that, in the case of as-sprayed coatings, the main wear mechanisms were abrasive, independent of powder chemical composition, and correlated with intense wear losses due to the poor intersplat cohesion typical of flame-sprayed coatings. The remelting treatment improved the performance of the coatings in terms of wear compared to that of the as-sprayed ones, and the density and lower porosity achieved during the induction post-treatment had a significant positive role in this behavior.

Abstract:The influence of the introduction of tungsten carbide nanocrystalline on the microstructure and mechanical characteristics of Ni-WC composite overlays on tool steel was studied. In addition to the improved fraction of retained WC phase and decreased fraction of brittle secondary carbide phases, the influence of the addition of tungsten carbide in nano-size on the microstructure, and mechanical behaviors of the deposited layer was considered. Tungsten carbide nanoparticle in the range 1-7 wt.% was added to existing commercial powder and deposition was carried out. The optimum welding parameters were determined. The results showed that the Ni-WC overlays possessed microstructures including γ-Ni dendrites, with interdendritic Ni-Fe-based eutectics, borides (Fe-Cr) 2 B, and carbides (Fe, Cr) 7 C 3 . With the introduction of WC-nanocrystalline, refining the microstructure was achieved and the dissolution of WC particles enhanced the generation and growth of secondary carbide phases. The strengthening contribution of the reinforcing particles in alloy with 3 wt.% causes an increase in hardness, while the hardness values decrease as the content of WC increases by 7 wt.%.

Abstract:Surface modification of steel has been reported to improve hardness and other mechanical properties, such as increase in resistance, for reducing plastic deformation, fatigue, and wear. Duplex surface treatment, such as a combination of plasma nitriding and physical vapor deposition, achieves superior mechanical properties and resistance to wear. In this study, the plasma nitriding process was conducted prior to the deposition of hard coatings on the SKH9 substrate. This process was done by a proper mixture of nitrogen/hydrogen gas at suitable duty cycle, pressure, and voltage with proper temperature. Later on, the deposition of gradient AlCrSiN coatings synthesized by a cathodic-arc deposition process was performed. During the deposition of AlCrSiN, CrN, AlCrN/CrN, and AlCrSiN/AlCrN were deposited as gradient interlayers to improve adhesion between the coatings and nitrided steels. A repetitive impact test (200k–400k times) was performed at room temperature and at high temperature (~500 °C) to assess impact resistance. The results showed that the tribological impact resistance for the synthesized AlCrSiN increased because of a progressive hardness support. The combination of plasma nitriding and AlCrSiN hard coatings is capable of increasing the life of molding dies and metal forging dies in mass production.

Abstract:In the present work Ni–20Cr–20Fe-0.08C nickel-based alloy was prepared by mechanical alloying followed by direct powder forging. Mechanical alloying (MA) of the elemental powders corresponding to a starting composition of Ni–20Cr–20Fe-0.08C (without process control agent) was carried out in a high energy attritor mill (Simoloyer). X-ray diffraction studies indicated that a single phase (γ) solid solution was obtained at 8 h of milling. The crystallite size of the milled powder decreased significantly while lattice strain, lattice parameter, and dislocation density increased with milling time. Dynamic recrystallization was evident after 4 h of milling; as a result, a slight increase in crystallite size and a slight decrease in lattice strain and dislocation density were observed. The 8 h MA powders were further filled into a mild steel can and placed in a tubular furnace to carry out the loose sintering at 1150 °C after which they were hot forged. The forged slab exhibited almost full density, near isotropic properties, ultrafine equiaxed grained structure and minimised prior particles boundaries (PPB). This suggests that powder forging has a potential to be an alternative processing method to hot isostatic pressing (HIP), hot powder extrusion and additive manufacturing (AM) for the processing of powder metallurgy nickel based alloys.

Abstract:T H E INTRODUCTION of erythromycin in 1952 (McGuire et al., 1952) was of particular interest and importance on account of its high activity against all strains of Staphylococcus pyogenes, irrespective of their susceptibility to other antibiotics. This new antibiotic very quickly became the drug of choice in many cases of infection due to staphylococci resistant to other antibiotics (Williams, 1954; Dearing & Heilman, 1953), and its place in antibiotic therapy was assured. However, it would appear that this antibiotic is to some extent being used indiscriminately, and should this continue the usefulness of erythromycin as a therapeutic agent will be greatly limited. It is well known that the continued use of an antibiotic is associated with an increase in the incidence of strains resistant to that particular antibiotic, although the mechanism of this phenomenon is not fully understood. The greater the amount of antibiotic used the more frequently are resistant strains isolated. This has been observed successively with penicillin, streptomycin, chloramphenicol and the tetracyclines in relation to the staphylococcus in relatively closed communities such as hospitals. A decrease in the incidence of chloramphenicol-resistant strains has been observed subsequent to the fall in consumption of this useful antibiotic. Erythromycin resistance among staphylococci is also easy to produce both in vitro and in vivo. Sensitive strains, after exposure to increasing concentrations of erythromycin in the laboratory, yield resistant variants which may be nearly one hundred times as resistant as the parent culture (Hobson, 1953). In hospital intensive use of the antibiotic for a few months may result in a rapid rise in the number of erythromycin-resistant staphylococci isolated from hospital infections and carriers (Lepper et al., 1954). Discrimination in the use of the antibiotic restricted the further spread of erythromycin-resistant strains. Further reports of erythromycin-resistant staphylococci have appeared in the literature of the last two years (Dowling et al., 1955; Grigsby et al., 1955), but the incidence of such strains is probably higher than indicated by the frequency of such publications since antibiotic-resistant strains are now accepted as an almost inevitable outcome of antibiotic therapy. The development of resistance to antibiotics is readily accepted by many as an inevitable outcome of their use and so there is a tendency to anticipate and hope that some new antibiotic will be discovered in time to deal with the resistant flora left behind by the previous one. This attitude is extremely dangerous, unrealistic and quite unscientific, and in the case of erythromycin, which is such a valuable drug, the problem of development of resistance should be very seriously considered. In Edinburgh the use of erythromycin has been largely restricted to a few hospital centres, and the bacteriologists concerned have discouraged its indiscriminate use. When it has been employed on a larger scale it has been with the full co-operation of the clinician, attendant staff, and bacteriologist, so that a degree of control in its use has been maintained, at least in hospital (Farfar et al., 1955). Abstract:Life factor of machine parts depends on the wear and intended fracture. Multilayer hardfacing is resistance to wear, resulting in a combination of different resistance properties like Sliding wear resistance, abrasion wear resistance and corrosion resistance etc. Hardfacing is the oldest technique in surface engineering to acquire various types of properties for material to increase its life service. In this investigation a composition of Fe-C-Cr is layered on ASTM A 105 steel by using shielded metal arc welding in form of single and multilayer depositions. The wear characterizations of these hardfaced alloys at room temperature and at constant loads are investigated on Pin-On Disc tribometer. Microstructure characterizations are examined under optical microscope. It is observed that increase in carbon content increase the hardness but also increases the brittleness of the material. The percentage of constituent’s leads to improving of properties but increase in Si % leads to decrease in formation of Fe carbides. Good wear resistance is offered by multilayer than single layer and morphology study stated that more wear and cracks formation is more in single layer than multilayer.

Abstract:In this work, the influence of laser power (LP), scanning speed (SS), and powder feeding speed (PF) on the porosity, dilution, and microhardness of lightweight refractory high-entropy alloy (RHEA) coatings produced via laser cladding (LC) was investigated. Variance analysis (ANOVA) was deployed to ascertain the effect of LP, SS, and PF on performance metrics such as porosity, dilution, and microhardness. The Non-dominated Sorting Genetic Algorithm II (NSGA-II) was then applied to optimize these processing parameters to minimize porosity, achieve suitable dilution, and maximize microhardness, enhancing the mechanical properties of RHEA coatings. Finally, machine learning models—Random Forest (RF), Gradient Boosting Decision Tree (GBDT), and Genetic Algorithm-enhanced GBDT (GA-GBDT)—were developed using orthogonal experimental data, with GA-GBDT demonstrating superior predictive accuracy. The proposed approach integrates statistical analysis and advanced ML techniques, providing a better understanding into optimizing LP, SS, and PF for improved RHEA coatings performance in industrial applications, thereby advancing laser cladding technology.

Abstract:In the present work, TiAlSiN thin film with CrN interlayer deposited on hardened DAC-10 tool steel was subjected to wear test against tungsten carbide (WC) counterbody. Taguchi and multi-objective decision-making (MODM) method were used to optimize and evaluate the relative effect of four independent wear parameters, namely temperature ( T ), sliding distance ( S v ), applied load ( L ), and sliding distance ( S d ) on the wear responses such as wear rate (WR), friction coefficient (COF), surface roughness (Ra), wear depth (WD), and hardness (Hv). The coated surface was characterized to evaluate its topography, and structural make-up using scanning electron microscopy (SEM), atomic force microscopy (AFM), and X-Ray diffractometry (XRD). Based on the wear test results, novel BWM (best–worst method) 'integrated TODIM (Tomada de Decisao Interativa Multicriterio) was used to optimize the wear parameters. The optimized wear parameters were T = 100 °C, S v = 0.05 m/s, L = 5 N, and S d = 2000 m giving desirable wear (or output) responses (WR = 5.67 × 10 –8 mm 3 Nm −1 , COF = 0.51, Ra = 5.4 μm, WD = 0.67 μm and Hv = 2781). The robustness of the proposed optimization method was analyzed using sensitivity analysis as well. Finally, the worn coated surface and counterbody was investigated to understand the wear mechanism with the combination of wear parameters designated as best alternative (optimized wear parameters), and the worst alternative. Micro-delamination and micro-plowing dominated the wear mechanism against the best alternative whereas wear test with worst alternative resulted in adhesion, heavy delamination, and plowing on the coated surface.

Abstract:In spite of having numerous applications in aerospace, automobile, and marine industries, Inconel 718 suffers from low surface hardness and wear resistance. In the present study, a novel method based on laser additive deposition has been proposed to address this drawback. Crack-free clad layer with much increased hardness up to four times of the IN718 base material could be achieved with 50% Ti + 50% In718 and 75% Ti + 25% In718 mixed powders in combination with low cladding speed through careful control of the formation of hard intermetallics. Microhardness as high as 1000-1200 HV was obtained in the clad layers which is much higher than the hardness of 250 HV of as-received Inconel 718 substrate. Further, wear resistance also got improved by almost seven times compared to the base material. The present study could be used as a guideline to produce hard coatings with superlative wear resistance.
