Abstract:Jumping-droplet condensation on rough superhydrophobic surfaces exhibits increased heat-transfer rates when compared with dropwise condensation on smooth hydrophobic surfaces. However, the performance of superhydrophobic surfaces is limited by the low individual droplet growth rates associated with their extreme apparent advancing contact angles. Here, we report that biphilic surfaces having smooth, low-surface-energy spots on a superhydrophobic background exhibit a 103 higher jumping-droplet condensation heat-transfer coefficient when compared with homogeneous superhydrophobic surfaces. Our detailed condensation heat -transfer modeling coupled with numerical simulations of binary and coordinated droplet coalescence show that spot wettability should not be optimized toward minimizing droplet nucleation energy barriers. Rather, spot wettability should be optimized to minimize droplet adhesion while maximizing individual droplet growth rates. Model-predicted design optimization of a variety of biphilic surfaces is validated against experiments. Our findings provide design guidelines for biphilic surface development to maximize condensation heat transfer.

Abstract:Controlling morphology of liquids on solid surfaces plays an important role in both fundamental research and practical applications. We found that, the shape of the liquid after contact between a droplet and a surface could be tuned by designing the hydrophilic micropillar arrays forming this surface. Such a wetting behavior is a result of imbibition in the micropillars, leading to specific final spreading distance and pattern of the droplet. During the spreading, the morphology of the droplet is controlled by both the arrangement and shape of the micropillars. The experimental results indicated that the surface energy barriers caused by the micropillar edges was a key factor accounting for the anisotropic spreading of the liquid. Moreover, the shape of the meniscus at the front location of the spreading liquid was rebuilt based on computational simulation, which agreed well with the experimental data. Interesting, the time-dependence of the displacement of the liquid transport at the edges was found to be different from that of a wicking film. Theoretical models were accordingly proposed to reveal the shape formation of liquids on such micropillar-structured surfaces.

Abstract:Biphilic surfaces having spatially distinct wetting have the potential to enable a plethora of applications ranging from fog harvesting, microfluidics, advanced manufacturing, and pumpless fluid transfer. However, complex and costly fabrication along with poor durability have hindered the widespread utilization of biphilic surfaces. Here, hierarchical biphilic micro/nanostructured surfaces passively functionalized by the atmosphere are demonstrated as a platform to create scalable and abrasion-resistant biphilic interfaces. Biphilic hierarchical copper oxide (CuO) nanowires are fabricated on copper substrates via laser ablation followed by thermal oxidation. The surfaces spontaneously become globally superhydrophobic and locally hydrophilic due to the adsorption of airborne volatile organic compounds on the ultrahigh surface energy CuO nanowires. The curvature-dependent spatial variation in nanowire morphology enables local roughness variation and wetting contrast without the need for selective functionalization. Coalescence-induced droplet jumping and water vapor condensation experiments demonstrate global superhydrophobicity with discrete local hydrophilicity. In addition to enhanced fog harvesting rates, the surfaces are demonstrated to have repeatable self-healing function with enhanced abrasion resistance compared to single-tier structured surfaces. The work not only develops a facile method of fabricating scalable biphilic surfaces via nanoscale structure variation and atmosphere-mediated surface modification, but also provides insights into the role of wetting contrast on droplet dynamics.
Out-of-Plane Biphilic Surface Structuring for Enhanced Capillary-Driven Dropwise Condensation

Abstract:Rapid and sustained condensate droplet departure from a surface is key towards achieving high heat transfer rates in condensation, a physical process critical to a broad range of industrial and societal applications. Despite progress in enhancing condensation heat transfer through inducing its dropwise mode with hydrophobic materials, sophisticated surface engineering methods that can lead to further enhancement of heat transfer are still highly desirable. Here, by employing a three-dimensional, multiphase computational approach, we present an effective out-of-plane biphilic surface topography, that reveals an unexplored capillarity-driven departure mechanism of condensate droplets. This texture consists of biphilic diverging micro-cavities wherein a matrix of small hydrophilic spots is placed at their bottom, that is, amongst the pyramid-shaped, superhydrophobic micro-textures forming the cavities. We show that an optimal combination of the hydrophilic spots and the angles of the pyramidal structures can achieve high deformational stretching of the droplets, eventually realizing an impressive slingshot-like droplet ejection process from the texture. Such a droplet departure mechanism has the potential to reduce the droplet ejection volume and thus enhance the overall condensation efficiency, compared to coalescence-initiated droplet jumping from other state-of-the-art surfaces. Simulations have shown that optimal pyramid-shaped biphilic micro-structures can provoke droplet self-ejection at low volumes, up to 56% lower compared to superhydrophobic straight pillars, revealing a promising new surface micro-texture design strategy towards enhancing condensation heat transfer efficiency and water harvesting capabilities.

Abstract:The dynamics of the condensation process on nanostructured surfaces can be modulated substantially by tuning the surface architecture. Present study uses the mesoscopic framework of lattice Boltzmann method (LBM) to explore the role of surface morphology and cold spot temperature in determining the visual state of the condensate droplet, mode of nucleation, and associated rates of energy and mass interactions. A multiple relaxation time-(MRT)-based LBM solver, coupled with pseudopotential model, has been developed to simulate a rectangular domain of saturated vapor, housing a cold spot on the bottom rough surface. Superhydrophobicity has been achieved for certain combinations of surface parameters, with the intercolumn spacing being the most influential one. Gradual increase in the spacing modifies the nucleation mode from top through side to bottom, while the droplet changes from Cassie to Wenzel state. The Cassie drop in top nucleation mode exhibits the largest contact angle and least rate of surface heat transfer. Both types of Wenzel drops display large rate of condensation and two peaks in heat transfer, along with very short nucleation time in comparison with Cassie drops. Couple of phase diagrams have been developed combining all four scenarios of condensation predicted by the present model. One important novelty of the present study is the consideration of nonisothermal condition within LB structure. Enhancement in the degree of subcooling at the cold spot encourages greater condensation and Cassie-to-Wenzel transition.

Abstract:Dropwise condensation heat transfer on the different microstructured surfaces is simulated by 2D hybrid thermal lattice Boltzmann method. Dynamic behaviors of condensate droplets on the microstructured surfaces are investigated. Moreover, the influence of surface wettability, surface microstructure and subcooling degree on the condensate dynamics and heat transfer performance is analyzed. Our numerical results demonstrate that condensate microdroplets preferentially appear to form at the valley or side of micropillar arrays. As the condensation progresses, the condensate mass and condensation rate of the superhydrophobic surface eventually exceed those of the hydrophilic and hydrophobic surfaces. The heat flux of superhydrophobic surface with θa = 150.7° is the highest. The local heat flux at the top of micropillars is much higher than that at the bottom of micropillars. The microstructured surface with a smaller spacing is beneficial to increasing the condensate nucleation population, whereas a larger spacing can strengthen the jumping abilities of coalesced droplets. During condensation, the average heat flux fluctuates locally with time caused by the merging and jumping dynamics. Although the superhydrophobic surface with triangle microstructure improves the jumping height of coalesced droplets, the heat flux of triangle microstructured surface is significantly smaller over that of the square and semicircular microstructured surfaces. Despite a greater subcooling degree facilitates the condensation heat transfer, it has a negative influence on the jumping height of droplets. This numerical study illustrates the microscopic mechanism of dropwise condensation heat transfer in detail.

Abstract:Recently, micro- or nano- structured surfaces haven been developed to enhance condensation heat transfer, water harvesting and self-cleaning. However, at large subcoolings, condensate floods the subcooled substrate, thus deteriorating the heat transfer efficiency. Here, the superhydrophobic surfaces with micropillared and nanopillared structures are proposed to enhance heat transfer at large subcoolings. The influence of micropillar spacing and surface subcooling on the droplet dynamics and heat transfer performance is experimentally investigated using microscopic visualization techniques. In addition, the microscopic modeling of condensation heat transfer on the microstructured surfaces is performed using the mesoscopic lattice Boltzmann method. The results demonstrate that the droplet size distribution on the micropillared surface is significantly smaller over that of the nanostructured surface. The heat transfer coefficient decreases with the increase of micropillar spacing. As the subcooling rises, although the condensate floods the substrate, the heat transfer coefficient of the S10R30 (S10R30 represents the micropillar arrays with s = 10 μm and 2r = 60 μm) surface is enhanced by 26.4% compared to the hydrophobic nanostructured surface. This is because the height of liquid film is the same of order of magnitude as the micropillars, reducing the thermal resistance caused by the liquid layer. Combining environmental scanning electron microscope (ESEM) observations and LB simulation results, it is concluded that the droplets first nucleate at the bottom corner of micropillars. In addition, the condensate droplets merge to form a film, fill the micropillar gaps, and cover the entire micropillars, leading to a sharp decrease in heat flux. These findings provide a theoretical and experimental guidance for the development of condensing surfaces to enhance heat transfer.

Abstract:Reducing hydrophilic spot size on hybrid wetting substrates can decrease droplet pinning. When spot size is reduced to that of nucleation, whether condensation is still controllable remains to be explored. This work studies condensation patterns on substrates with nano-spots using molecule dynamics. Density fluctuation results in the uneven distribution of vapor, leading to vapor nucleation at partial nano-spots first. These nucleated clusters compete with bare spots to attract vapor, resulting in different condensation patterns. If clusters dominate in attracting vapor, nucleation on bare spots is hindered, and condensation patterns are disordered. When the nano-spot wettability exceeds critical θ cr , vapor preferentially nucleation at bare spots and condensation patterns become uniform. This preference is attributed to the strong attraction of solids to vapor and more hydrogen bonds formed between adsorbed water molecules. The growth of individual clusters on substrates with different condensation patterns is evaluated by the power law of temporal-evolved cluster size ( N c = C 0 t b ). The competition between formed clusters to attract vapor molecules hinders the cluster growth, and two hindrance effects are distinguished: (I) weak competition only reduces the coefficient C 0 , whereas power b maintains 3/2, and (II) severe competition also reduces b , which finally shrinks to 1.

Abstract:Understanding how droplet condensation happens plays an essential role for our fundamental insights of wetting behaviors in nature and numerous applications. Since there is a lack of study of the initial formation and growing processes of condensed droplets down to nano-/submicroscale, relevant underlying mechanisms remain to be explored. We report an in situ observation of vapor condensation on nano-/microtextured superhydrophobic surfaces using optical microscopy. An interesting picture of the vapor condensation, from the initial appearance of individual small droplets (≤1 μm) to a Cassie-Baxter wetting state (>30 μm), are exhibited. It is found that individual droplets preferentially nucleate at the top and the edge of single micropillars with very high apparent contact angles on the nanotextures. Scenarios of two distinguished growing modes are reported statistically and the underlying mechanisms are discussed in the view of thermodynamics. We particularly reveal that the formation of the Cassie-Baxter wetting state is a result of a continuous coalescence of individual small droplets, in which the nanotexture-enhanced superhydrophobicity plays a crucial role. We envision that these fundamental findings can deepen our understanding of the nucleation and development of condensed droplets in nanoscale, so as to optimize design strategies of superhydrophobic materials for a broad range of water-harvesting and heat-transfer systems.

Abstract:With the recent advances in surface fabrication technologies, condensation heat transfer has seen a renaissance. Hydrophobic and superhydrophobic surfaces have all been employed as a means to enhance condensate shedding, enabling micrometric droplet departure length scales. One of the main bottlenecks for achieving higher condensation efficiencies is the difficulty of shedding sub-10 μm droplets due to the increasing role played by surface adhesion and viscous limitations at nanometric length scales. To enable ultraefficient droplet shedding, we demonstrate hierarchical condensation on rationally designed copper oxide microhill structures covered with nanoscale features that enable large (∼100 μm) condensate droplets on top of the microstructures to coexist with smaller (<1 μm) droplets beneath. We use high-speed optical microscopy and focal plane shift imaging to show that hierarchical condensation is capable of efficiently removing sub-10-μm condensate droplets via both coalescence and divergent-track-assisted droplet self-transport toward the large suspended Cassie-Baxter (CB) state droplets, which eventually shed via classical gravitational shedding and thereby avoid vapor side limitations encountered with droplet jumping. Interestingly, experimental growth rate analysis showed that the presence of large CB droplets accelerates individual underlying droplet growth by ∼21% when compared to identically sized droplets not residing beneath CB droplets. Furthermore, the steady droplet shedding mechanism shifted the droplet size distribution toward smaller sizes, with ∼70% of observable underlying droplets having radii of ≤5 μm compared to ∼30% for droplets growing without shading. To elucidate the overall heat transfer performance, an analytical model was developed to show hierarchical condensation has the potential to break the limits of minimum droplet departure size governed by finite surface adhesion and viscous effects through the tailoring of structure length scale, coalescence, and self-transport. More importantly, abrasive wear tests showed that hierarchical condensation has good durability against mechanical damage to the surface. Our study not only demonstrates the potential of hierarchical condensation as a means to break the limitations of droplet jumping, it develops rational design guidelines for micro/nanostructured surfaces to enable excellent heat transfer performance as well as extended durability.

Abstract:Sophisticated and expensive surface texture design and manufacturing are commonly needed to achieve efficient surfaces with enhanced condensation performances. The high nucleation rate and high droplet removal capacity of a substrate surface acquire trade-off, whose mechanisms have not explicitly been comprehended. Based on the assumption that hydrophilic spots would improve nucleation while a hydrophobic surface can facilitate droplet removal rate, this work studied the nucleation and departure processes on a binary mixed substrate with randomly distributed hydrophilic atoms, with homogeneous substrates being as comparison references. The molecular dynamics simulation results showed that the wettability of the binary mixed substrate could be estimated by the form of the Cassie equation. Unlike the randomly nucleated clusters on a homogeneous substrate, the surface energy analysis verifies that the clusters tend to form on the areas with enriched hydrophilic atoms on a binary mixed substrate. Conversely, the droplets also tend to stick on the hydrophilic areas to deteriorate droplet removal efficiency. Combined with a probability analysis by the Monte Carlo method and MD simulation, a moderated ratio(r m = 25% in this work) was shown to furnish better nucleation properties with minimal deterioration in departure properties than the mono-wettability substrate with the same contact angle.

Abstract:In this investigation, an alternative geometric formula is proposed to address the force between fluid nodes and fluid ghost nodes, with the aid of which the contact angles can be varied in the range of 48.3°∼131.9°. This formula is applied to the three-dimensional double-distributed thermal lattice Boltzmann method being proved to be accurate and reliable by single droplet condensation. The effects brought by varying micropillar size on the kinetic properties of condensed droplets, including nucleation, growth, coalescence and jumping, are investigated in detail. The results show that the droplet wetting state tends to be the suspended Cassie state as the width and spacing of the micropillars are decreased, and the condensed droplets can merge and jump off the micropillar surface. In the meantime, the average droplet number increases, the average diameter and the diameter of dominant droplets decrease, thus reducing the condensate coverage. When the micropillar spacing is small, increasing the micropillar height results in the condensed droplet state being changed from Wenzel to Cassie state, and the percentage of small droplets also increases. Instead, when the micropillar spacing is large, by increasing micropillar height, droplets can nucleate in the middle of micropillars, and the percentage of large droplets is improved due to increased heat transfer area. In this study, the surface self-cleaning capability is strongest with the combination of dimensionless pillar height 0.4, spacing 0.1 and width 0.1, which reduces the condensate coverage by 66% compared to its plain competitor.

Abstract:The chemical properties and topography of solid surfaces exert a large effect on droplet condensation efficiency. Some scholars have devised a kind of amphiphilic microstructure with hydrophobic top and hydrophilic bottom, and their experiment results show that surfaces with this kind of amphiphilic microstructure can effectively reduce the size of condensed droplets and enhance condensation. In this paper, the Lattice Boltzmann method (LBM) is utilized to investigate this experiment numerically, and a corresponding conclusion is obtained. Further, nanostructures are added to this amphiphilic microstructure, and two kinds of amphiphilic micro-nanostructured surfaces were designed. The results by numerical studies demonstrate that the wettability of nanostructures on the top of amphiphilic micro-nanostructures are critical to condensation efficiency. Amphiphilic micro-nanostructured surfaces with hydrophilic nanostructures (amphiphilic micro-nanostructure I) possess better condensation efficiency than amphiphilic micro-structured surfaces and amphiphilic micro-nanostructured surfaces with hydrophobic nanostructures (amphiphilic micro-nanostructure II), which can significantly enhance droplet condensation. The findings of this paper provide guidance for the optimal design of surface structures to promote condensation.
Enhanced dropwise condensation on downward-facing cross-shaped pillar-structured surfaces with mixed wettability

Abstract:In this paper, a novel downward-facing cross-shaped pillar-structured surface with mixed wettability is conceived for enhancing dropwise condensation. A three-dimensional thermal lattice Boltzmann model is employed to investigate the condensation performance on the downward-facing cross-shaped pillar-structured surface with mixed wettability and the associated enhancement mechanism of dropwise condensation. The numerical investigation shows that the cross-shaped pillar-structured surface with mixed wettability exhibits much better condensation performance than the square pillar-structured surface with mixed wettability and the flat surface with mixed wettability due to the synergistic effects of structural effects and mixed wettability, which can promote the droplet nucleation and accelerate the condensate removal. Moreover, for different contact angles of the pillar top (θtop), there exists a competition between the droplet nucleation and the condensate removal on the downward-facing cross-shaped pillar-structured surface. It is found that, when θtop=60°, an optimal droplet dripping rate can be achieved due to a suitable balance between a relatively large mass of detached droplets and a short condensation cycle time. Furthermore, the aspect ratio (γ) has an important influence on the droplet dripping rate, i.e., as γ increases, the droplet dripping rate first exhibits small fluctuations, then increases rapidly before γ=1.0, and after that experiences a slight variation. The large droplet dripping rate achieved at γ=1.0 is mainly attributed to the fact that an optimum structure of the concave corner can promote the droplet nucleation, increase the length of the triple-phase contact line, advance the appearance of droplet coalescence, and finally accelerate the condensate removal.

Abstract:Comprehending the fundamental physical mechanisms behind condensation and the formation of suspended droplets on hierarchical structured surfaces is of paramount importance in the design of anti-frosting surfaces. In this study, we characterize the nucleation, growth and dynamic wetting behaviors of condensate droplets on hierarchical nanostructured surfaces by molecular dynamics simulation, and reveal that hierarchical structures facilitate the rapid formation and high mobility of suspended droplet during condensation. The mechanism underlying the formation of suspended droplets on hierarchical surfaces is unveiled, which can be attributed to the spontaneous dewetting transition induced by confined growth of individual droplets. Additionally, the impact of solid fraction and secondary structure distribution on condensation and dynamic wetting is systematically discussed. The results indicate that an increase in solid fraction or the number of secondary structures enhances the stability of suspended droplets and improves the droplet mobility. In particular, the presence of bottom secondary structures on sidewalls plays a crucial role in the formation of suspended droplets on hierarchical surface. It is expected that the above findings could provide valuable guidance for optimizing the design of functionalized surfaces with anti-frosting and self-cleaning performance.

Abstract:Condensation is of fundamental importance for a wide range of energy, environmental, and engineering applications. Extensive efforts have been made to boost droplet growth and condensation efficiency via delicately designing micro/nanostructured surfaces. However, simultaneously achieving rapid droplet growth and removal is still challenging. This study investigates the condensation on hierarchical mesh-covered surfaces employing the mesoscopic kinetic-based lattice Boltzmann method (LBM). The mechanism of dynamic growth and transport of droplets inside and outside the micro-pores is unraveled by resolving the heat transfer process and tracking the solid-liquid-vapor interactions. The proposed meshed surface realizes a robust self-refresh capability to clear the pinned droplets timely. The deterioration of hydrophobicity is avoided, contributing to a sustaining and prolonged dropwise condensation. The optimal case cuts down the droplet residence time and departure radius of 18% and 17% through rational design of mesh structures, respectively. Besides, the number of large droplets throughout the condensation process can also be reduced to different levels. The results can provide viable references to design various desirable meshed surfaces, facilitating efficient condensation in diverse engineering scenarios and applications.

Abstract:Condensation of liquid droplets on solid surfaces happens widely in nature and industrial processes. This phase-change phenomenon has great effect on the performance of some microfluidic devices. On the basis of micro- and nanotechnology, superhydrophobic structured surfaces can be well-fabricated. In this work, the nucleating and growth of droplets on different structured surfaces are investigated numerically. The dynamic behavior of droplets during the condensation is simulated by the multiphase lattice Boltzmann method (LBM), which has the ability to incorporate the microscopic interactions, including fluid-fluid interaction and fluid-surface interaction. The results by the LBM show that, besides the chemical properties of surfaces, the topography of structures on solid surfaces influences the condensation process. For superhydrophobic surfaces, the spacing and height of microridges have significant influence on the nucleation sites. This mechanism provides an effective way for prevention of wetting on surfaces in engineering applications. Moreover, it suggests a way to prevent ice formation on surfaces caused by the condensation of subcooled water. For hydrophilic surfaces, however, microstructures may be submerged by the liquid films adhering to the surfaces. In this case, microstructures will fail to control the condensation process. Our research provides an optimized way for designing surfaces for condensation in engineering systems.

Abstract:The experiments are conducted to investigate the geometrical parameters' effects of the water droplet evaporation process on the conical micro-pillars surfaces. Four conical micro-pillars surfaces with different pitches of adjacent micro-pillars (200, 300, 400 and 500 μm) are fabricated by nanosecond laser micro-nano processing technology on the copper surface. The results indicate that micro-pillars structures significantly enhance the droplet evaporation rate for the modified surfaces comparing to the smooth surface due to the easier initiation and more rapid growth of the bubbles. Conical micro-pillars surface with pitch of 500 μm has the largest solid-liquid interface among the studied conical micro-pillars surfaces. Meanwhile, some satellite bubbles depart from heated surface at the surface temperature of 107.8 °C, leading to the best nucleate boiling of droplet. On the other hand, a coalesced vapor bubble is observed in the tests on the other micro-pillars surfaces, which increases thermal resistance at the solid-liquid interface and hinders heat transfer from the heated surface to the droplet. The phenomenon of bubble oscillation occurs due to the combined effects of bubble evaporation and condensation. And this process repeats for several time at the early stage of evaporation. In addition, a strong turbulent fluctuation is formed after the breakup of vapor bubble on conical micro-pillars surfaces at the surface temperature of 107.8 °C. The observed strong turbulent fluctuation is also observed at higher surface temperature.

Abstract:Dropwise condensation represents the upper limit of thermal transport efficiency for liquid-to-vapor phase transition. A century of research has focused on promoting dropwise condensation by attempting to overcome limitations associated with thermal resistance and poor surface-modifier durability. Here, we show that condensation in a microscale gap formed by surfaces having a wetting contrast can overcome these limitations. Spontaneous out-of-plane condensate transfer between the contrasting parallel surfaces decouples the nanoscale nucleation behavior, droplet growth dynamics, and shedding processes to enable minimization of thermal resistance and elimination of surface modification. Experiments on pure steam combined with theoretical analysis and numerical simulation confirm the breaking of intrinsic limits to classical condensation and demonstrate a gap-dependent heat-transfer coefficient with up to 240% enhancement compared to dropwise condensation. Our study presents a promising mechanism and technology for compact energy and water applications where high, tunable, gravity-independent, and durable phase-change heat transfer is required.
Enhanced Water Nucleation and Growth Based on Microdroplet Mobility on Lubricant-Infused Surfaces

Abstract:Lubricant-infused surfaces (LISs) can promote stable dropwise condensation and improve heat transfer rates due to a low nucleation free-energy barrier and high droplet mobility. Topographical differences in the oil surface cause water microdroplets to rigorously self-propel long distances, continuously redistributing the oil film and potentially refreshing the surface for re-nucleation. Using high-speed microscopy, we reveal that during water condensation on LISs, the smallest visible droplets (diameter ~ 1um, qualitatively representing nucleation) predominantly emerge in oil-poor regions due to a smaller thermal activation barrier. Considering the significant heat transfer performance of microdroplets (< 10um) and transient characteristic of microdroplet movement, we compare the apparent nucleation rate density and water collection rate for LISs with oils of different viscosity and a solid hydrophobic surface at a wide range of subcooling temperatures. Generally, the lowest lubricant viscosity leads to the highest nucleation rate density. We characterize the length and frequency of microdroplet movement and attribute the nucleation enhancement primarily to higher droplet mobility and surface refreshing frequency. Interestingly and unexpectedly, hydrophobic surfaces outperform high-viscosity LISs at high subcooling temperatures, but are generally inferior to any of the tested LISs at low temperature differences. To explain the observed non-linearity between LISs and the solid hydrophobic surface, we introduce two dominant regimes that influence the condensation efficiency: mobility-limited and coalescence-limited. Our findings advance the understanding of dynamic water-lubricant interactions and provide new design rationales for choosing surfaces for enhanced dropwise condensation and water collection efficiencies.
