Abstract:The paper introduces the device which is used in the on-linemonitoring of the axial forces of rotating machine, then discusses the optimized design of elastic force-measuring element in detail. In order to improve the performance of the sensor and the device, the simulation of the stress strain and axial displacement in the elastic element are completed by using the finite element method. Abstract:With the rapid development and wide application of large-span spatial structures, safety of these structures is becoming a major concern for owners and structural engineers. Frequently reported incidents and accidents have highlighted the urgent need of continual on-line assessment of the health status of these spatial structures. One of the characteristics of long-span spatial structures is of steel construction and the material is homogeneous throughout. Thus the strain is the most distinct parameter to show the status of the structures. For traditional wired strain monitoring systems, time and expense are largely spent on wire installment and later maintenance. The system is also inflexible. in adjusting spatially distributed sensor networks pattern. Recent advances in sensor development and wireless communication make wireless strain sensor systems in reality as an efficient and economical solution for the health detection of large-span structures. In this paper, a detailed description of a new developed wireless strain sensor system including its framework, components and technology challenges is presented. Preliminary laboratory strain tests are conducted to verify the feasibility of the system.

Abstract:A milling force measurement tool system is designed with an elastic beam structure, which is divided into a two-end ring hoop compression sensor mode and a two-end square hoop compression sensor mode to improve the strain sensitivity. A simplified mechanical model of the elastic beam is established, and the relationship between the strain and force of the elastic beam under the action of three cutting force components is investigated, which can act a guide for subsequent milling force measurement tool system calibration tests. Thin-film strain sensors occupy a central position in the milling force measurement tool system, which consists of a substrate, transition layer, insulating layer and resistance grid layer. The resistance grid layer has a particularly significant effect on the thin-film strain sensor's performance. In order to further improve the sensitivity of thin-film strain sensors, the shapes of the substrate, the transition layer, the insulating layer and the resistance grid layer are optimized and studied. A new thin-film strain sensor is designed with a resistance grid beam constructed from an insulating layer and a resistive grid layer double-end-supported on the transition layer. The flow of the wet-etching process of thin-film strain sensors is studied and samples are obtained. The surface microforms of the sensor samples are observed by extended depth-of-field microscopy, confocal microscopy and atomic force microscopy. It can be seen that the boundary of the resistance grid layer pattern is tidy and has high dimensional accuracy, thus enabling the basic achievement of the expected effect of the design. The electrical performance of the samples is tested on an experimental platform that we built, and the results show that the resistive sensitivity coefficient of the samples is increased by about 20%, to 51.2%, compared with that of the flat thin-film strain sensor, which fulfils the design's requirements.

Abstract:： The prerequisite of designing a strain-gauged six-axis force/torque sensor is to know the strain distribution in its elastic structure. However, the traditional finite element analysis(FEA) based on geometric modeling is time-consuming and inefficient. An efficient and accurate strain analysis is therefore proposed for the six-axis force/torque sensor with Y-shaped elastic crossbeam. The deformation characteristics of the Y-shaped beam under various axial force/torque loads are analyzed, and a simplified mechanical model is established using Timoshenko beam theory. The explicit expressions of the strain are obtained, and the corresponding predictions are compared with the finite element simulations. The results show that the analytical solution agrees quite well with the FEA results, which validates the mechanical model. The study therefore provides an effective and accurate tool for the design of six-axis force/torque sensors with Y-shaped elastic crossbeam.

Abstract:System ringing in load measurement during dynamic tests is investigated with a second order system consisting of a mass, a spring and a damper. According to the analysis of the time-domain and harmonic performances, a procedure for designing load sensor to relieve the influence of system ringing is proposed. Subsequently, a practical design of load sensor and its application procedure are presented. The dynamic test results of two metal materials under strain-rates of 10, 100 and 200 s(-1) show that the sensor is effective for reducing system ringing. Based on this design, system ringing as well as the influence of several design variables is investigated with the help of Finite Element simulations. Simulation results indicate that the loading velocity and the stress-strain relation of the tested material are the two important influential factors. In the end of the paper, recommendations are made for the design of load sensor and the position for placing strain gauges. (C) 2015 Elsevier Ltd. All rights reserved.
Fast Estimation of Strains for Cross-Beams Six-Axis Force/Torque Sensors by Mechanical Modeling

Abstract:Strain distributions are crucial criteria of cross-beams six-axis force/torque sensors. The conventional method for calculating the criteria is to utilize Finite Element Analysis (FEA) to get numerical solutions. This paper aims to obtain analytical solutions of strains under the effect of external force/torque in each dimension. Genetic mechanical models for cross-beams six-axis force/torque sensors are proposed, in which deformable cross elastic beams and compliant beams are modeled as quasi-static Timoshenko beam. A detailed description of model assumptions, model idealizations, application scope and model establishment is presented. The results are validated by both numerical FEA simulations and calibration experiments, and test results are found to be compatible with each other for a wide range of geometric properties. The proposed analytical solutions are demonstrated to be an accurate estimation algorithm with higher efficiency.

Abstract:The aim was to assess the loading of large-size elements of machine structures using versatile strain gauges. A strain gauge was developed using a system analysis of failures and deficiencies in the manufacture and operation of large-scale structures, strain gauging, strength of materials methods, as well as the theory of elasticity of ring elastic elements. The ANSIS software package was used to calculate rational sensor parameters. The conducted study of ring elastic deformation (determination of stiffness and stress-strain state) allowed the authors to propose that the ring shape should be replaced by an octahedral polygon. This form is suitable for mounting strain gauges for simultaneous measurement of tension and compression, as well as bending and torsion, i.e., forces arising in a machine structural element or in the manufacture of large-size surfaces. The obtained results were used to derive dependences to determine the measurement error of the gauge under study. A comparative analysis of ring and octahedral gauges identified unique features of the latter, consisting in the possibility of assessing the measured values along the three coordinate axes with a high degree of accuracy. The conducted research shows that the proposed strain gauges are capable of registering the magnitude and fluctuations of loads with a high measurement accuracy. The proposed scheme of gauge placement makes it possible to determine the vertical and horizontal components of the forces arising in a structural element and to assess deviations in the process of measurement. In addition, the proposed measuring scheme minimizes the error of mutual influence of sensors. The developed force meter is a versatile device that can be used for registering static and dynamic impacts, as well as for digital control of force parameters in the range of up to 5 mm.

Abstract:The Journal of Strain Analysis for Engineering Design, Ahead of Print. Strain gauges are gaining popularity for monitoring stress and strain within structural elements and for detecting and identifying structural damage. Although they are relatively inexpensive, they are not as widely used as accelerometers in structural health monitoring. This is due to several factors, such as the high cost of data acquisition systems required to collect strain data and the need for a large number of gauges to monitor a structure. Therefore, this research aims to develop a low-cost wireless strain gauge data acquisition system with acceptable accuracy and a high sampling rate. This system is composed of commonly available electronic components and open-source software, with a cost of $20. The system's precision in measuring displacement was assessed in a laboratory experiment, and further experiments were conducted on an aluminum beam to investigate its response under both static and dynamic conditions. Additionally, the accuracy of the system for measuring deflection and strain in reinforced concrete elements was assessed through a bending test on a reinforced concrete beam. The findings indicated that the developed data acquisition system can accurately measure displacement, with a root mean square error of 0.1 mm, as well as strain values within the range of a few micro-strains.

Abstract:Strain sensors, especially fiber Bragg grating (FBG) sensors, are of great importance in structural health monitoring, mechanical property analysis, and so on. Their metrological accuracy is typically evaluated by equal strength beams. The traditional strain calibration model using the equal strength beams was built based on an approximation method by small deformation theory. However, its measurement accuracy would be decreased while the beams are under the large deformation condition or under high temperature environments. For this reason, an optimized strain calibration model is developed for equal strength beams based on the deflection method. By combining the structural parameters of a specific equal strength beam and finite element analysis method, a correction coefficient is introduced into the traditional model, and an accurate application-oriented optimization formula is obtained for specific projects. The determination method of optimal deflection measurement position is also presented to further improve the strain calibration accuracy by error analysis of the deflection measurement system. Strain calibration experiments of the equal strength beam were carried out, and the error introduced by the calibration device can be reduced from 10 με to less than 1 με. Experimental results show that the optimized strain calibration model and the optimum deflection measurement position can be employed successfully under large deformation conditions, and the deformation measurement accuracy is improved greatly. This study is helpful to effectively establish metrological traceability for strain sensors and furthermore improve the measurement accuracy of strain sensors in practical engineering scenarious.

Abstract:A small six-dimensional force sensor has been designed with a composite structure consisting of three crossbeams and three vertical beams. To facilitate analysis of the strain distribution in the elastomer, a local coordinate system was established using the coordinate transformation matrix, and strain analysis was simplified by exploiting symmetry. The mechanical model of the strain beam was established using the Timoshenko beam theory. Finite element technology was used to analyze the strain and stress distribution under various load conditions, ensuring the feasibility and measurement accuracy of the scheme.

Abstract:Accurately measuring cable forces is crucial for reliable bridge condition evaluation, yet it remains a challenging task. This study proposes the use of a High-strength Steel Wire Fiber Bragg Grating (HSW-FBG) sensor embedded in commonly-used cables composed of 5–7 mm parallel steel wires. The HSW-FBG sensor facilitates direct strain measurement, offering a simple and user-friendly packaging process for high-precision monitoring throughout the cable's lifespan. The results demonstrate excellent linearity and repeatability in strain detection of the HSW-FBG sensor. The length of the packaging layer has the most significant impact on the strain transfer efficiency (STE) coefficient and should be at least 60 mm required for optimal performance. Additionally, the elastic modulus of the packaging layer moderately affects the STE coefficient. Adhering to these packaging parameter requirements ensures that the STE coefficient of the HSW-FBG sensor is very close to 1, enabling for high-precision measurement without correction. A systematic analysis of the STE coefficient of the HSW-FBG sensor is conducted, determining reasonable values for the packaging parameters. These findings lay the groundwork for future engineering applications, facilitating accurate measurement of cable forces in practical scenarios.

Abstract:In efforts to resolve the limitations of incomplete bridge measurements in accurately identifying structural parameters, this study introduces a novel approach for precise measurement of full-field bridge strain and displacement using a limited number of long-gauge fiber bragg grating (FBG) strain sensors. This method consists of two algorithms: a double reconstruction algorithm for strain reconstruction and an improved conjugate beam algorithm for displacement identification. The dual reconstruction algorithm exploits proper orthogonal decomposition (POD) to establish a comprehensive mapping relationship between units, thereby achieving precise strain estimation. This intricate mapping process enables the algorithm to accurately compute strain responses. By leveraging the derived full-field strain data, the improved conjugate beam algorithm effectively captures complete displacement responses. The conventional sensor placement configuration monitors only a limited number of units. To enhance full-field measurement accuracy, this method categorizes unmonitored units into two levels based on sensor placement. The double reconstruction algorithm then estimates the strain response sequentially, contributing to enhanced precision. Numerical simulations validate the proposed method, which is demonstrated to be efficient and robust under various vehicle loads, impact loads, and noised levels. A physical experiment further demonstrates the efficacy of the proposed method in practice. The results underscore the potency of the proposed method as powerful theoretical and practical approach for full-field strain and displacement measurement.

Abstract:The flexible strain sensor’s measuring range is usually over 5000 με, while the conventional variable section cantilever calibration model has a measuring range within 1000 με. In order to satisfy the calibration requirements of flexible strain sensors, a new measurement model was proposed to solve the inaccurate calculation problem of the theoretical strain value when the linear model of a variable section cantilever beam was applied to a large range. The nonlinear relationship between deflection and strain was established. The finite element analysis of a variable section cantilever beam with ANSYS shows that the linear model’s relative deviation is as high as 6% at 5000 με, while the relative deviation of the nonlinear model is only 0.2%. The relative expansion uncertainty of the flexible resistance strain sensor is 0.365% (k = 2). Simulation and experimental results show that this method solves the imprecision of the theoretical model effectively and realizes the accurate calibration of a large range of strain sensors. The research results enrich the measurement models and calibration models for flexible strain sensors and contribute to the development of strain metering.

Abstract:Abstract In order to solve the problem that a traditional articulated arm coordinate measuring machine (AACMM) cannot measure automatically, a self-driven AACMM is proposed. Based on the self-driven AACMM design indicators, the length of the connecting rods of the self-driven AACMM was allocated. The self-driven AACMM virtual prototype was designed and assembled based on joint module selection and joint component design, and its measurement space range was also verified. The key components of the structural optimized design and dynamic performance analysis of motion parameters are adopted, respectively, to correct the positioning error of the self-driven AACMM’s probe caused by static and dynamic deformations. The static deformation of the structure caused by the self-driven AACMM’s weight was analyzed. The influence of the dynamic flexible deformation on the positioning error of the probe of the self-driven AACMM during the variable-speed approach and the constant-speed touch measurement stage was studied. The results show that the measurement space range of the self-driven AACMM designed in this paper can meet the design index of the measuring radius. The probe position error caused by static deformation of the measuring machine after structural optimization is reduced by an order of magnitude, and the equivalent stress of the mechanical structure of the self-driven AACMM is within the allowable stress of the material. The positioning error of the probe caused by the dynamic deformation of the self-driven AACMM structure meets the positioning accuracy index. During the stage of self-driven AACMM constant-speed touch measurement, the instantaneous position error of the probe changes linearly with the touch time and the optimal touch speed (6.6 mm s −1 , 6.4 mm s −1 ) exists to minimize the probe positioning error. During the variable-speed approach stage, the influence of the angular acceleration and the angular velocity of each joint on the positioning error of the probe is negligible when the self-driven AACMM is in the typical posture. In the extreme posture, with the optimal joint angular acceleration ( 0.00055 ∘ s − 2 ) and angular velocity ( 0.0185 ∘ s − 1 ), the inertial force of the measuring machine structure and the instantaneous position error of the probe are the smallest, and the movement stability is the best. The structural optimization design and motion parameter performance analyses of the self-driven AACMM can provide a theoretical research foundation for subsequent motion parameter optimization and dynamic error compensation modeling.

Abstract:Thin-walled structure deformation detection technology is one of the key technologies for structural health monitoring and fault diagnosis of high-end mechanical equipment. Aiming at the problem that the existing Fiber Bragg Grating (FBG) strain sensor is difficult to effectively measure the deformation of thin-walled structures, an FBG strain sensor based on a symmetrical lever structure is proposed. The sensitivity of the sensor is analyzed theoretically, and the sensor is simulated and analyzed by the SOLIDWORKS and Abaqus software, and then, the structural parameters are optimized. According to the simulation results, the sensor is developed and a strain testing system is set up to test the performance of the sensor. The results indicate that the sensor sensitivity is ∼6.6 pm/με, which is about 5.5 times that of bare FBG. Its strain measurement sensitivity and stability are much higher than those of bare FBG, thus meeting the strain detection requirements of thin-walled structural parts during deformation. Moreover, the linearity is more than 99%, which enables the accurate measurement of tiny strains caused by the deformation and reconstruction of the thin-walled structure by the strain sensor. The results of this study provide a reference for the development of like sensors and a further improvement in the sensitivity of the optic-fiber strain sensor.

Abstract:The current research of wheel force transducer (WFT) mainly focuses on test signal processing and decoupling methods based on signal itself, while the WFT structure optimization research related to decreasing the mass and increase the natural frequency and comprehensive sensitivity is not enough. In order to improve the WFT test accuracy, a structure optimization method based on natural frequency and comprehensive sensitivity indicators is put forward. The WFT with 8-beam elastic body is used for the finite element modeling (FEM), in which the following variations are taken into consideration: the connection type of elastic body with modified rim, the number of connection holes, and the respects of strain beam including the shape, the cross sectional area and the length, etc.. The test results shows that the natural frequency of the connecting block type is increased by 65.5% compared with the connecting seat type of elastic body & modified rim, and the main channel sensitivity is improved as well. The results show that the connecting block type will achieve the best comprehensive performance when the number of connecting holes between the elastic body and the modified rim is 20. And the thinner and longer strain beam with smaller cross section area is preferable within the scope of elastic body mechanical strength. This research proposes a novel structure optimization method for WFT which contributes to improve the measurement performance of WFT.
Research on dynamic calibration and compensation method of strain-gauge type force sensor

Abstract:Purpose This paper aims to propose an effective dynamic calibration and compensation method to solve the problem that the statically calibrated force sensor would produce large dynamic errors when measuring dynamic signals. Design/methodology/approach The dynamic characteristics of the force sensor are analyzed by modal analysis and negative step dynamic force calibration test, and the dynamic mathematical model of the force sensor is identified based on a generalized least squares method with a special whitening filter. Then, a compensation unit is constructed to compensate the dynamic characteristics of the force measurement system, and the compensation effect is verified based on the step and knock excitation signals. Findings The dynamic characteristics of the force sensor obtained by modal analysis and dynamic calibration test are consistent, and the time and frequency domain characteristics of the identified dynamic mathematical model agree well with the actual measurement results. After dynamic compensation, the dynamic characteristics of the force sensor in the frequency domain are obviously improved, and the effective operating frequency band is widened from 500 Hz to 1,560 Hz. In addition, in the time domain, the rise time of the step response signal is reduced from 0.29 ms to 0.17 ms, and the overshoot decreases from 26.6% to 9.8%. Originality/value An effective dynamic calibration and compensation method is proposed in this paper, which can be used to improve the dynamic performance of the strain-gauge-type force sensor and reduce the dynamic measurement error of the force measurement system.

Hybrid Data-Driven Optimization Design of a Layered Six-Dimensional FBG Force/Moment Sensor With Gravity Self-Compensation for Orthopedic Surgery Robot

Abstract:In this article, we develop a layered six-dimensional (6-D) FBG force sensor to detect the interaction force between drill and tissue in robot-assisted bone drilling. Eight unique C-shaped beams are arranged in layers within the structure to constitute a force-sensitive 3-D-printed flexure body and eight FBGs have been tensely suspended on the concave side of beams, leading to low chirping risk and low cost of the designed sensor. A mathematical sensing model of the designed sensor has been derived by response surface methodology with the hybrid data obtained from experiments and the finite-element method. Multiobjective optimization model of the sensor with consideration of machining deviation has been built, and its measurement isotropy for force and moment has increased by 31.4% and 30.7%, respectively, as well as the enhancement of the capabilities of the interdimensional decoupling and toleration for machining deviation. The experimental results demonstrate a low coupling error and a high resonant frequency of more than 232 Hz. The relative error of the sensor is less than 8.27%. A robot-assisted bone drilling experiment has been implemented to further confirm the feasibility and reliability of the sensor. By innovatively integrating a gravity self-compensation method, the sensor's detected force agrees with the reference result with a less error of 7.4%.

Abstract:Thin-film strain sensors are widely used because of their small volume, fast strain response and high measurement accuracy. Among them, the thin-film material and preparation process of thin-film strain sensors for force measurement are important aspects. In this paper, the preparation process parameters of the transition layer, insulating layer and Ni-Cr alloy layer in a thin-film strain sensor are analyzed and optimized, and the influence of each process parameter on the properties of the thin film are discussed. The surface microstructure of the insulating layer with Al2O3 or Si3N4 transition layers and the film without transition layer were observed by atomic force microscopy. It is analyzed that adding a transition layer between the stainless steel substrate and insulation layer can improve the adhesion and flatness of the insulation layer. The effects of process parameters on elastic modulus, nanohardness and strain sensitivity coefficient of the Ni-Cr resistance layer are discussed, and electrical parameters such as the resistance strain coefficient are analyzed and characterized. The static calibration of the thin-film strain sensor is carried out, and the relationship between the strain value and the output voltage is obtained. The results show that the thin-film strain sensor can obtain the strain generated by the cutting tool and transform it into an electrical signal with good linearity through the bridge, accurately measuring the cutting force.
