Abstract:This work investigates the feasibility of using friction stir welding (FSW) process as a groove filling welding technique to weld duplex stainless steel (DSS) that is extensively used by petroleum service companies and marine industries. For the FSW experiments, three different groove geometries without root gap were designed and machined in a DSS plates 6.5 mm thick. FSW were carried out to produce butt-joints at a constant tool rotation rate of 300 rpm, traverse welding speed of 25 mm/min, and tilt angle of 3o using tungsten carbide (WC) tool. For comparison, the same DSS plates were welded using gas tungsten arc welding (GTAW). The produced joints were evaluated and characterized using radiographic inspection, optical microscopy, and hardness and tensile testing. Electron back scattering diffraction (EBSD) was used to examine the grain structure and phases before and after FSW. The initial results indicate that FSW were used successfully to weld DSS joints with different groove designs with defect-free joints produced using the 60° V-shape groove with a 2 mm root face without root gap. This friction stir welded (FSWed) joint was further investigated and compared with the GTAW joint. The FSWed joint microstructure mainly consists of α and γ with significant grain refining; the GTWA weld contains different austenitic-phase (γ) morphologies such as grain boundary austenite (GBA), intragranular austenite precipitates (IGA), and Widmanstätten austenite (WA) besides the ferrite phase (α) in the weld zone (WZ) due to the used high heat input and 2209 filler rod. The yield strength, ultimate tensile strength, and elongation of the FSWed joint are enhanced over the GTAW weldment by 21%, 41%, and 66% and over the BM by 65%, 33%, and 54%, respectively. EBSD investigation showed a significant grain refining after FSW with grain size average of 1.88 µm for austenite and 2.2 µm for ferrite.

Abstract:Friction stir welding (FSW) as a solid-state process is an excellent candidate for high softening temperature materials welding; however, extending the tool life is required to make the process cost-effective. This work investigates the use of a high pin to shoulder ratio (65%) tungsten carbide (WC) tool for friction stir welding of 5 mm thick 2205 DSS to extend the tool life of this low-cost tool material. In addition, the effect of FSW parameters in terms of rotational rates, travel speeds, and downward forces on the microstructural features and mechanical properties of the welded joints were investigated. Characterization in terms of visual inspection, macro and microstructures, hardness, and tensile testing was conducted. The obtained results indicated that the combined rotational rate, travel speed, and downward force parameters govern the production of defect-free joints. The 2205 DSS friction stir welds show an enhancement in hardness compared to the base material. The stir zone showed a significantly refined grain structure of ferrite and austenite with the reduction in the average grain size from 8.8 µm and 13.3 µm for the base material to 2.71 µm and 2.24 µm, respectively. Moreover, this joint showed higher yield strength and ultimate tensile strength compared to the DSS as-received material.

Abstract:The use of duplex stainless steel (DSS) in various fields is promising due to its excellent anti-corrosion properties, but traditional welding can lead to the formation of unfavorable phases that deteriorate its quality. This study aimed to use the rotary friction weld (RFW) technique to prevent the formation of harmful phases in the welding of an S32205 alloy pipe. The welding parameters used included a rotating speed of 20 m/s, a friction pressure of 10 MPa, a friction time of 30 s, and a forging pressure of 30 MPa. The microstructure and mechanical properties of the resulting RFWed joint were investigated. The results revealed that the weld zone exhibited a microstructure consisting of ferrite and austenite phases, with no deleterious phase detected. The ferrite content was measured to be 53.3%, 54.5%, and 68.7% in the base metal, thermomechanical affected zone (TMAZ), and weld, respectively, owing to the rapid cooling rate in the RFW process, which prevented any harmful phase formation in the weld zone. Furthermore, the RFW process successfully produced an ultrafine grain with a ferrite/austenite grain size of 0.40 μm and 0.41 μm, respectively. The weld zone and TMAZ contained more low-angle grain boundaries (LAGBs) compared to the base metal, which was attributed to the dynamic recovery (DRV) within a grain. The high heating and cooling rates and short welding time of the RFW process did not allow sufficient time for the dynamic recrystallization of the microstructure in the weld zone. However, a slight increase in the ferrite content in the weld zone resulted in grain refinement and an increase in the dislocation density, resulting in a slight increase in the 358 HV0.2 hardness and 823 MPa tensile strength of the weld zone. This study offers a novel approach for obtaining ultrafine grain duplex stainless steel pipes with exceptional mechanical properties through the application of RFW.

Abstract:Ti–6Al–4V sheets of 3 mm thickness were joined via friction stir welding (FSW) technique using industrial purpose I-STIR machine. Since the welding speed is a key parameter in production, it was varied from 40 to 200 mm/min in steps of 40 mm/min. Sound joints were obtained without macroscopic defects using a lanthanated tungsten tool. The microstructure, hardness, and residual stress of the joints were evaluated. Stir zone encountered phase transformation and the microstructure of the base metal transformed into a lamellar structure resembling a widmanstätten structure. There was a marginal improvement in hardness subsequent to welding. Tensile kind of residual stresses were recorded along the longitudinal direction of the weld seam. Compressive stresses were observed outside the weld region. Fatigue tests were carried in as welded and polished condition at a stress ratio of 0.1. All specimens failed at the stir zone irrespective of the surface condition and the welding speed. Shoulder formed striation marks served as crack initiation sites for as welded specimens. Slip bands within the lamellar structure or root flaws act as crack initiators in case of polished specimens. The microstructural variation influenced the fatigue strength to a certain degree. The increase in welding speed lowered the fatigue strength.

Abstract:In this paper, submerged friction stir welding (SFSW), capable of significantly weakening the welding thermal cycle compared to conventional FSW, was employed on SAF2507 super duplex stainless steel (SDSS). An ultrafine grained (UFG) dual-phase microstructure, characterized by more uniformly distributed and balanced alpha (α) and gamma (γ) phases with average grain sizes of 0.96 and 0.77 μm, respectively, was achieved in the stir zone (SZ). Such unique microstructure leads to a synergistic enhancement of tensile strength and ductility in the longitudinal SZ at room temperature, which increases from 840 MPa to 18% under AFSW condition to 915 MPa - 22%. As well, this UFG dual-phase microstructure plays a crucial role in determining the resultant higher corrosion resistance. Combining with the reduced width of entire joint, a transverse SFSW joint with a remarkable increased total elongation was successfully achieved. In addition, the relatively lower residual stress across the whole joint actually contributed to the increment of ductility in the SFSW joint, as compared to the traditional FSW joint. The aforementioned results demonstrate an effective strategy in achieving a completely balanced UFG microstructure across the whole SZ during SFSW and a concurrent improvement of strength, elongation and corrosion resistance.

Abstract:Friction stir spot welding (FSSW) is a variation of linear Friction Stir Welding (FSW), which was invented to compete with resistance spot welding (RSW) and riveting of lightweight alloys in the automobile, shipbuilding and aerospace industries. Recently, the application of FSSW has rapidly extended to a variety of metals and nonmetals. This article provides a comprehensive review of the recent progress on the process fundamentals, parameters optimization, microstructural evolution and mechanical properties, and relevant simulation and modeling of FSSW. The article also evaluates the energy generation, temperature distribution, plastic flow and joining mechanisms. The optimizations of tool design and welding parameters are obtained through experiments and modeling. Furthermore, a particular emphasis is given to microstructural characterization of the recovery, recrystallization and grain growth, and related annealing phenomena after in the welded alloys. The mechanisms of defect formation and liquidation cracking are discussed in detail. The mechanical properties, including hardness, static strength, fatigue performance and failure mechanisms and the relationship between mechanical properties and microstructures are also addressed along with residual stress and corrosion behavior.

Abstract:This article outlines the development and examination of the properties of an asymmetrical dissimilar metal joint produced using friction welding (FW). Friction welding involving dissimilar materials, specifically a 50 mm (length) × 45 mm (width) × 20-mm (thickness) electrolytic tough pitch copper (ETP-Cu) plate and a 12.5-mm-diameter SS304L rod, was carried out. The assessment of the asymmetrically welded components encompassed ultrasonic testing, high-pressure helium gas testing, leak testing, tensile testing, scanning electron microscopy, optical microscopy, energy-dispersive X-ray spectroscopy, X-ray diffraction analysis, hardness measurements, and elemental mapping via X-ray. Significantly, there was an observed increase in tensile strength, resulting in a joint efficiency of 86.50% compared to the ETP-Cu base material, following FW between an asymmetric ETP-Cu plate and SS304L rod. The study unveiled notable variations in the microstructure near the joint interface on the ETP-Cu material side. Intermetallic compounds, such as FeCu 4 and Cu 9 Si phases, were detected within the reaction layer at the interface between ETP-Cu and SS304L, exhibiting a variable thickness ranging from 30 to 50 μm.

Abstract:Friction Stir Welding (FSW) is an emerging solid-state welding process that joins dissimilar or similar metals based on requirements. The additional material to make the joint is also a weight reduction factor deemed vital in weight-sensitive industries like aerospace and orthopedic applications. The similar and dissimilar Ti-6Al-3Nb-2Zr-1Mo (Ti6321) and stainless steel (SS 310) joints are performed through friction stir welding. This investigation aims to identify the effect of process parameters on the mechanical behaviour and microstructural characteristics of the FSW joints. Five plates are chosen; three are FSW joints, and two are kept in the original base material. In all five plates, tensile, microhardness, and impact tests are performed, including an analysis of grain size. It is observed that the similar Ti6321 joint with a 6 mm pin diameter, 60 mm transverse speed, 900 mm rotational speed, and a constant axial force of 1 KN exhibits a maximum microhardness of 362 HV and a tensile strength of 927 MPa when compared to other joints. The tribological properties are identified as varying load (10-50 N), sliding speed (1-5 m/s), and a constant sliding distance (1000 m) on pin-on-disc apparatus. It reveals that welding parameters and tool diameter influence tribological characteristics. The surface morphology carried out by FE-SEM revealed that the HAZ is composed of acicular α. The increase in microhardness is higher in WC than in BM due to the uniform distribution of particles. The chemical composition and phases are analyzed using XRD.

Abstract:Friction stir welding (FSW) technique is considered to offer advantages in terms of dissimilar jointing. In this paper, friction stir lap welding (FSLW) for the 6061-T6 Al alloy and CFRTP are carried out to explore the bonding mechanisms of the hybrid joint. Firstly, weld surface morphology is studied with the welding parameters. Then the analyses of macro/micro-structures, mechanical tensile properties, microhardness and fractographic of the dissimilar joints are carried out by optical microscopy, scanning electron microscopy and hardness and tensile tests. Results indicate that the welding speed is the most significant factor affecting the welding surface morphology. Tensile strength reaches the maximum with the average value of 33.39 MPa at the welding speed of 180 mm/min, which is equivalent to 64 % that of the parent CFRTP strength. The maximum value of 30.6 Hv is achieved at the CFRTP of the binding area when the welding speed is 180 mm/min. Microstructure analysis indicates that there are large numbers of macro- and micro-mechanical interlocks at the joint with the plasticized aluminum alloy flows into the porous structure of the pyrolysis of CFRTP resin matrix under the action of friction heat and forging force. The C content increases at the interface of Al alloy layer, which improved the mechanical properties.

Abstract:Duplex stainless steels (DSSs), are used commonly under severe working conditions, subject to high stresses associated with corrosion. A typical DSS is composed of the combination involving two types of microstructures, ferritic and austenitic, which characterizes it as a material with corrosion resistance in aggressive media, due to its ability to passivate. The use of DSS has been increasingly exploited in the oil industry, and its use has occurred in numerous areas, standing out in the production of flexible pipelines, which in most applications, is associated with a welding process. They require special care when welded by the tungsten inert gas (TIG) welding process. Temperature variations in this process, along with heat treatment, promote the formation of precipitates in the matrix and change the phase balance. This significantly influences the mechanical and corrosion properties of DSSs. The objective of this work is to study the influence of two different parameters of solubilization heat treatment after welding on the microstructure and corrosion resistance of a DSSs welded joints. After the autogenous TIG welding process, the welds were subjected to thermal solubilization treatments for 10 and 25 s at 1050°C. The conditions subjected to the solubilization heat treatment were compared with the as TIG welded control condition. The microstructure was analyzed by confocal microscopy and the corrosion resistance was evaluated by the "A" method of the ASTM G48 standard.

Abstract:The joining of dissimilar hard metals such as high-strength steel and nickel-based alloy is required for shipbuilding and offshore applications to enhance the strength, fracture toughness, and corrosion resistance of the exposed parts. However, the joining of these dissimilar alloys has remained a major challenge due to the limited solubility of Fe and Ni in each other, which commonly results in the formation of brittle intermetallic compounds. We present here a novel investigation on the joining of overlapped nickel-based alloy 625 and marine-grade GL E36 steel plates by friction stir lap welding (FSLW). The interface microstructure and its influence on joint strength are rigorously tested. The main bonding mechanism is found to be the mechanical mixing of Fe and Ni along the interface. The interface thermal cycles are computed by a three-dimensional numerical heat transfer model and their effects on the microstructure are examined. Multiple micro tensile specimens are extracted from the stir zone to examine the through-thickness variation in the stir zone properties. The welded joint is characterized further by evaluating the interface microhardness distribution, lap-shear strength, and surface residual stresses.

Abstract:Friction-based welding processes are considered as very efficient solid-state metal joining processes due to soundness of the welded joint with remarkably less energy consumption and environmentally friendly. The terminology behind these processes is to make use of elevated temperatures caused by the mechanical friction at contacting surfaces to fuse materials together. Several different friction-based welding techniques are classified briefly explaining their mechanisms to show a comparison between friction welding (FRW) and friction stir welding (FSW). In FRW contact between the specimens itself induce friction, while FSW uses a non-consumable rotating tool to fuse material at the junction. Numerous advantages and drawbacks exhibited by both the processes are compared by overviewing the current researches. Also extensive focus on the various factors influencing the properties of FSW joints such as rotational speed, welding speed, axial force, tool geometry, and defects are studied. FSW displayed superiority in welded joints as regards adaption to modern technologies, optimized process parameters, and the ability to join a wide variety of dissimilar metals and alloys.

Abstract:This study examines the effect of various parameters of friction stir welding (FSW) on 2101 lean duplex stainless steel (LDSS) microstructural features, and corrosion properties in simulated body fluid (SBF) for possible biomedical applications. 2101 LDSS FSW joints were characterized using scanning electron microscopy (SEM). X-ray diffraction (XRD) was used to investigate changes to crystalline phases. The Corrosion behavior was evaluated in Ringer solution by Tafel potentiodynamic polarization (PDP), as well as by cyclic polarization (CP) and electrochemical impedance spectroscopy (EIS) tests. The microstructural observations show that the heat input was not high enough to form a heat affected zone (HAZ), with three separate zones identified around the weld zone. The three identified zones are: stir zone (SZ), thermomechanical affected zone (TMAZ) and base metal (BM). A positive linear correlation between the rotational speed and the corrosion resistance were detected, with the behavior related to the more balanced microstructure or to grain refinement.

Abstract:The duplex stainless steels have many favorable properties attributed to their two-phase microstructure consisting of almost equal fractions of ferrite and austenite. Therefore, they are widely used in the offshore, petroleum, and chemical industries as a base material for pressure vessels and pipelines. Such components often possess large thicknesses, which can be effectively welded with electron beam. This process is characterized by rapid cooling combined with a relatively great loss of nitrogen, resulting in insufficient austenite formation. To compensate this phenomenon, the addition of nickel, in the form of wire, was performed in this study. This promoted the formation of austenite at the same cooling rate, so that approximately an equal amount of ferrite and austenite was achieved. Beam oscillation was applied to maintain good dilution even at large depth/width ratios. Furthermore, the multi-beam technique was implemented to reduce the spatter formation and provide a higher process stability. This allows the spatial, but not temporal, separation of the melting-off of the wire and the main welding process. The joints produced in this way exhibit a good weld dilution and consequently an austenite distribution with a low inhomogeneity. Additionally, a narrow heat-affected zone was produced.
WELDABILITY OF THE FERRITIC-MARTENSITIC STAINLESS STEELS JOINED BY FRICTION STIR WELDING

Abstract:In this study, FSW characteristics of a ferritic-martensitic stainless steel were investigated. Gravity die cast stainless steel samples were stir welded at three different welding speeds, pre-calculated theoretically as 350, 450, and 550 rpm, with a 50-mm/min feedrate. Mechanical properties were determined by tensile tests and microhardness measurements applied on the specimens taken from the welding zones. SEM and EDS studies were performed to examine the microstructural changes and the formed phases in the weldments. As a result, FSW process was seen to be a suitable joining technique that could be applied safely for these kinds of materials. The four zones formed after the welding operation were seen to be reasonable for a sound joint.

Abstract:The objective of the current work is to show the potential of the friction stir welding (FSW) and its variants to join fibre-reinforced thermoplastic polymer (FRTP) composites. To accomplish that, the FSW technique and two other important variants, the friction stir spot welding (FSSW) and the refill friction stir spot welding (RFSSW), are presented and explained in a brief but complete way. Since the joining of FRTP composites by FSSW has not yet been demonstrated, the literature review will be focused on the FSW and RFSSW techniques. In each review, the welding conditions and parameters studied by the different authors are presented and discussed, as well as the most important conclusions taken from them. About FSW, it can be concluded that the rotational speed and the welding speed have great influence on heat generation, mixture quality, and fibre fragmentation degree, while the tilt angle only has residual influence on the process. The reduction of internal and external defects can be achieved by adjusting axial force and plunge depth. Threaded or grooved conical pins achieved better results than other geometries. Stationary shoulder tools showed better performance than conventional tools. Regarding the RFSSW, it has not yet been possible to deepen conclusions about most of the welding parameters, but its feasibility is demonstrated.

Abstract:The welding process introduces heat, plastic deformation, and chemical variation into the weld joints and alters the microstructure, strength, and ductility of the welded region. In this research, two plates of Al 2139-T8 alloys were welded together by friction stir welding (FSW). An evaluation of the crystallographic texture, grain size, and morphology of the grains in the FSW region, in comparison to those of the grains outside of the weld region, was made by scanning electron microscopy (SEM) and electron backscattered diffraction. In addition, the quasi-static tensile behavior of samples from the FSW region and those from outside of the FSW region was characterized by in-situ tensile experiments in the SEM with digital image correlation. It was found that the ultimate tensile strength was greater in the samples from outside FSW region and the elongation was greater for samples from the FSW region. The full results of the effect of the FSW on the Al 2139 microstructure and tensile behavior will be discussed in detail.

Abstract:As an energy-efficient solid-state joining technique, friction stir welding (FSW) shows enormous advantages compared to conventional fusion welding methods. This work comprehensively reviewed the recent studies on FSW of commonly-used metals including Al, Mg, Fe, Ti and their alloys, with a particular focus on thermal cycles experienced during FSW. The role played by thermal cycles was comparatively summarised for different metals, trying not only to understand the physical effect of welding conditions on joints' microstructural evolution and mechanical properties, but also provide a guide for engineers to take proper FSW strategies when facing different metals, which has not been discussed in detail in other reviews. Finally, several ideas were proposed for a possible advancement in FSW of the investigated metals.

Abstract:The influence of parameters involved in the pulsed electric arc, used as an energy source in the tungsten inert gas (TIG)-mediated welding of Duplex UNS S31803 stainless steel, to attend the manufacture of flexible pipes for the extraction of oil and gas is presented. A fundamental part in the manufacturing process of flexible pipelines is the welding of these strips so that corresponding TIG welds will be subjected to the same process and work conditions. Therefore, it is necessary to maintain the same properties in the welded regions. Covering the effects of each parameter of the pulsed electric arc such as peak and base current as welds, cyclic ratio, and pulsation frequency is a desirable endeavor. The final objective is the mitigation of problems that have a great impact on production, such as weld breakage during the conformation of the strip in the process and test failures. With this, tensile, bending, and ferrite percentage tests were performed on 12 samples that qualified as satisfactory in the visual aspect. A minimum tensile strength of 734.57 MPa and a maximum of 775.77 MPa were obtained where all values found are above the tensile strength limit of the base material of 620 MPa. With the completion of the study, it is possible to understand not only the response of the process to each parameter but also the tendency when changing them. Moreover, it is possible to explore the possibility of guiding the changes to achieve results about the visual aspect and the mechanical properties of the welded material.

Abstract:With the elimination of solidification defects, friction stir welding becomes the most effective process for joining flat and curved surfaces. Tool geometry (tool pin profile, shoulder diameter) and tool rotation speed mainly contribute to the overall weld quality. The study evaluates the simultaneous effect of tool geometry, rotational speed, base offset and double pass Friction Stir Welding (DP-FSW) on the defect formation and the mechanical properties. Micro-structure and macro-structure have been analysed for weld strength and hardness characterisation, and found, at high tool rotation speed maximum hardness is achieved in the Stir Zone (SZ). A small tunnel present near the middle proved to be more detrimental than the large one at the bottom. Grain refinement in the SZ was 87.2% while augmentation in hardness was 21.3 HV. Maximum tensile strength of approximately 103% with decent bead profile is obtained, using taper cylindrical tool at 710 rpm with 14 mm shoulder diameter. Fractography of the fractured surface revealed a pure ductile failure. It has been discovered that with base offset the strength of the weld is increased. However, reduction of 4.8% was obtained with DP-FSW. Better weld profile gives better strength. With DP-FSW, a significant improvement in bead surface is obtained.
