Abstract:An innovative approach to build a high-performance, thermally stable Al-8Ce-10Mg (wt.%) alloy via friction-stir based solid-state additive manufacturing, called additive friction stir deposition, has been demonstrated in this study. The deposited material displayed 22% higher yield strength and 181% improvement in ductility as compared to the base material. The deposit also exhibited excellent tensile properties at elevated temperatures. The improved performance has been attributed to multiple strengthening mechanisms active in the built component. Al-Ce particle fragmentation, grain refinement, and retention of Mg in solid solution during the process synergistically resulted in the improved mechanical performance. The fragmentation of Al11Ce3 particles occurred due to intense frictional heating and shearing during the process. Scanning electron microscopy, nanoindentation, tensile testing, differential scanning calorimetry, and X-ray diffraction analysis were used to establish process–structure–property correlations at multiple length scales.

Abstract:Additive friction stir deposition is an innovative technique for solid-state additive manufacturing involving complex thermo-mechanical processes such as frictional heating, plastic deformation, and viscoplastic material flow, which repeats layer by layer during material deposition. The present study is an attempt to understand the relationship between the complex thermo-mechanical process attributes and the resultant microstructure in additive friction stir deposition of IN625. The estimation of thermo-mechanical process attributes, primarily temperature and strain rate during multi-layer deposition was based on the already established thermo-pseudo-mechanical description of friction stir based processes. The complex thermo-mechanical interaction associated with multi-layer material deformation, deposition, and flash formation can be attributed to variations in the average deposition temperature and the strain rate. Microstructural examination of the additive friction stir deposited sample was performed using electron backscatter diffraction. As a result of the additive friction stir deposition associated thermo-mechanical conditions, the microstructure exhibited fine equiaxed grains in the plane along the build direction along with bands of very fine grains within the interface regions between deposited layers. The observation of fine equiaxed grains and a lower degree of in-grain misorientation in the additively fabricated sample pointed to continuous dynamic recrystallization as the governing restoration mechanism during the deposition process. The grain size refinement during additive friction stir deposition of IN625 resulted in substantial augmentation in the yield strength compared to IN625 feed material and as-cast IN625.

Abstract:Additive friction stir deposition (AFSD) technology is attractive for its ability to create freeform and fully dense structures without melting and solidification. Hence, AFSD is an alternative to fusion-based additive manufacturing technology. However, the quantitative relationship between mechanical properties and microstructure has not been established yet. The purpose of the research is to establish a quantitative relationship between the microstructure and mechanical properties of AFSD-ed 6061-T6 aluminum alloy. In this study, 6061-T6 aluminum alloy feedstock was processed using AFSD technology and then subjected to post-deposited heat treatment (PDHT). The microstructure evolution and mechanical properties of the feedstock, as-deposited and PDHT-ed 6061-T6 aluminum alloy specimens, were investigated for a comparative study. The microstructure was analyzed using electron backscatter diffraction (EBSD), X-ray diffraction (XRD), and transmission electron microscopy (TEM). Hardness testing and tensile testing were conducted for the feedstock, as-deposited, and PDHT-ed specimens. The strengthening mechanisms were discussed. It was found that precipitation strengthening was the main strengthening mechanism for feedstock and PDHT-ed specimens, which contributed to 69% and 83% of the total yield strength, respectively. Whereas grain refinement strengthening was the main strengthening mechanism for the as-deposited specimen, which occupied 68% of the total yield strength. Finally, the relationship between microstructure and mechanical properties of additive friction stir-deposited 6061-T6 Al-Mg-Si alloy was quantified.

Friction Stir Selective Alloying of Different Al% Particulate Reinforced to AZ31 Mg for Enhanced Mechanical and Metallurgical Properties

Abstract:An attempt was made to selectively alloying Mg base matrix with 3%, 6% and 9% volume of Al particulates respectively, using friction stir selective alloying (FSSA). The objective of this investigation is to enhancing the mechanical and metallurgical properties of AZ31 Mg using solid state alloying process. Tensile properties revealed an enhanced strength of 249.4 MPa at 6% Al alloying sample and which is 95% strength of base material. The fractography detects a ductile fracture consisting of dimples, cup and cone shape counterparts with the fracture initiation area and propagation direction. Hardness indentation depicts improved micro-hardness properties and 185% of base alloy in case of 6% alloying due to presence of favorable reinforcing intermetallic particles in the stir area. The hardness relatively varies corresponding to % of Al alloying element at the stir zone. The 6% alloying sample gives best mechanical properties compared to the 3% and 9% alloying. Line scan/mapping technique detects the uniform distribution of the alloying elements. The EDX analysis spot formation of different intermetallic phases, namely AlMg, Al12Mg17 and Mg2Al3. The XRD analysis also informs the intermetallic phase formation and well agrees with EDX analysis. Alloying at different Al% to the Mg base matrix helps in microstructural modification, including uniform dispersion of the alloying element, finer grain and minimum assembled particles at the stir zone leads to improved metallurgical and mechanical properties. The stirred zone consists of metal matrix solid solution of martensitic structure and relatively finer grain compared to base alloy.

Abstract:This research provides the first description of the process parameter relationship to the microstructure/nanostructure and mechanical properties of Aluminum Alloy 6061 AFS-D deposits. The solid-state, additive friction stir-deposition, process provides a new path for coating, joining, and additively manufacturing materials with high deposition rates (20–30 lb/hour) while avoiding liquid-solid phase transformation defects. As-deposited samples revealed the AFS-D process reduced the average grain size by an order of magnitude over a range of processing conditions. Transmission Electron Microscopy (TEM) and Atom Probe Tomography (APT) analysis established β″ precipitates were dissolved by the AFS-D process and re-precipitated as Mg–Si solute clusters.

Abstract:A solid-state severe deformation-based additive manufacturing process, additive friction stir-deposition (AFS-D), offers an innovative solution to achieve wrought-like mechanical performance from metals that are susceptible to solidification cracking. In this work, the microstructural evolution and fatigue mechanisms of an Al-Zn-Mg-Cu alloy (AA7075) manufactured via a rapid solid-state deposition process are quantified for the first time. The AFS-D process deposits feedstock via frictional heat and severe plastic deformation, while avoiding the deleterious effects of solid–liquid phase transformation. A fully dense AA7075 deposit was manufactured without the need for additional alloying elements. The microstructural characterization of the as-deposited AA7075 employed optical, scanning electron microscope, and electron backscatter diffraction. The as-deposited AA7075 exhibited a refinement of the constituent particles and grains within the microstructure. Additionally, to quantify the fatigue behavior of the as-deposited AA7075, strain-life experiments were conducted, where a reduction in fatigue resistance was observed compared to the heat-treated feedstock, due to coarsening of strengthening precipitates η′ and η (MgZn2). Post-mortem analysis of the as-deposited AFS-D AA7075 revealed a change in the fatigue nucleation and growth mechanisms compared to the control feedstock. Lastly, a microstructure-sensitive fatigue life model was utilized to elucidate process-structure–property fatigue mechanism relations of the as-deposited and feedstock AA7075 materials.

Abstract:Titanium alloy Ti-6Al-4V particles were used as reinforcement for AZ31B magnesium metal matrix composites (Mg MMCs) which were synthesized via friction stir processing (FSP). Ti-6Al-4V particulates were packed in the machined grooves at first and subsequently processed by means of a traditional machine used for vertical milling. The processing speed and the repeated passes were considered as the major processing factors to vary during processing apart from the content of Ti-6Al-4V particles. Optical and scanning electron microscopes were used to record the evolved microstructure of the composites. Changes in Ti-6Al-4V particle distribution across the stir zone resulted to form several kinds of microscopic regions. The distribution of particles became inhomogeneous as the traverse speed was advanced to higher level. Conversely, the distribution became homogeneous with every pass. The role of selected process variables on the tensile behavior was analyzed. Mg MMCs that were prepared at lower traverse speed (30 mm/min) and higher number of passes (5) showed higher properties during tensile test. The micrographs of the fracture surfaces were studied to understand the mode of fracture.

Abstract:In this work, friction stir additive manufacturing was successfully performed to fabricate the dual-phase Mg–Li–Al–Zn magnesium alloy. A fine-grained microstructure decorated by uniformly dispersed precipitates was observed in the stir zone. Through the combined effects of grain refinement and solid solution strengthening, the friction stir additive manufactured Mg–Li–Al–Zn alloy exhibited the synergistic enhancement of strength, ductility, and corrosion resistance.

Abstract:In the present investigation, friction stir processing has been done on AZ31B-H24 virgin magnesium alloy. Traversing speed and rotational speed of tool were 20–80 mm/min and 900 rpm, respectively. Microstructure, micro-hardness, wear resistance and corrosion property of processed alloy were investigated. Friction stir processing produced ultra-fine grain of 2.5–3 μm size at weld nugget. Micro-hardness at weld nugget was in the range of 68–72 VHN and became higher than that of the virgin alloy (~ 59 VHN). Maximum tensile strength of ~ 218 MPa, yield strength of ~ 122 MPa, and total elongation of ~ 8.1% were obtained for friction stir-processed magnesium alloy, when produced with 80 mm/min tool traversing speed. Reduction in specific wear rate for all specimens was more than 99% when compared with virgin alloy. The finding was attributed to the change in mechanism of wear from virgin to processed alloy. Micro-cutting/micro-groove formation was evident during wear for virgin alloy; on the contrary, friction stir-processed specimens exhibited micro-ploughing along with wide, blunt, and restricted groove formation. Corrosion resistance of same specimens was reduced as compared to virgin material (~ 0.08 mm/year). Maximum corrosion rate was observed for specimen processed at 80 mm/min tool traversing speed (~ 0.24 mm/year). It is noteworthy that overall corrosion resistance of friction stir-processed alloy was enhanced with decrement in tool traversing speed. At the same time with reference to available literature data, the corrosion resistance of Mg alloy in present experimentation revealed improvement with respect to various Mg alloys, produced through other complementary techniques. The significant improvement in wear resistance along with little reduction in corrosion resistance was attributed to the structural modification of friction stir-processed Mg alloy.

Abstract:An alloy of AZ31 Mg with pure Al particulates added by friction stir additive alloying (FSAA) process was developed to enhance the quality attributes of the formed alloy by overlapping multi-passes. Mechanical, metallurgical and tribological aspects of the alloyed samples were studied in detail. In a multi-pass operation, the solid solution formed in the first pass can be decomposed in the subsequent pass leading to the formation of finer Mg-Al solid solution precipitates. The number of subsequent passes can help in grain fineness and uniform distribution of the intermetallics and lead to improvement in mechanical and metallurgical properties. The formed alloy grains were extremely refined because of the dynamic recrystallization, and the added Al particles act as enucleating agent for easy formation of new grains. The tensile strength at 6% Al alloying in the triple-pass case is 95% compared to the base material. Formation of favourable intermetallics at the stir zone depending on the temperature contributed from the number of passes enhances the hardness up to 185% of the base metal. The triple-pass FSAA at 6% Al alloying sample has the best mechanical and metallurgical attributes. The multi-pass effect helps in microstructural modification because of severe plastic deformation, finer grains and minimal clustering as well as minimal agglomeration, enhancing the tribological properties.

Abstract:In this research, we study the feasibility of using the solid-state additive manufacturing process, additive friction stir deposition (AFSD), as a suitable technology for creating bulk structural components using aluminum alloy 7020. Using a set of the acceptable processing conditions, a fully dense 92-mm-tall build was successful created. Microstructural characterization of the as-deposited AA7020 revealed a highly refined and equiaxed grain structure compared to the AA7020-T651 feedstock material. Tensile specimens were extracted from the as-deposited component in longitudinal direction to evaluate strain-rate dependance and fatigue behavior. In the quasi-static regime (0.001 s −1 ), the as-deposited AA7020 exhibited layer dependence throughout the build direction indicated by a diminished YS and UTS when comparing the final, intermediate, and initial layers of the deposit and the feedstock material. The layer dependence noted in the quasi-static regime is attributed to the increasing thermal input in the build direction during AFSD process. However, in the high-rate regime (2000 s −1 ), the as-deposited material had a similar flow stress to the feedstock material. Additionally, stress-life experiments determined a decrease in fatigue life between the final, intermediate, and initial layers of the deposit due to the inconsistent MgZn-rich particle coarsening inherent to the AFSD process.

Abstract:The bimetal formation of Al and Mg alloys has various metallurgical difficulties. To overcome these difficulties, Friction Stir Additive Manufacturing has been suggested as a promising technique for the Al and Mg alloy bimetal formation. In the present work, the defect-free bimetal of Al 7075 and Mg AZ31 alloys with Zn interlayer was successfully synthesised for the first time using Friction Stir Additive Manufacturing at a rotational speed of 1300 rpm and welding speed of 20 mm/min. The intermetallic compounds like MgZn and Mg 32 (Al, Zn) 49 have been observed in the Friction Stir Additive Manufacturing through eutectic reaction at the temperatures 325°C and 330°C, respectively. The maximum strength up to 201 MPa and elongation of 5.4% have been achieved due to the proper mechanical mixing and dynamic recrystallization of material in the stir region. The maximum hardness has been observed in stir region. The hardness increases in top plate (Mg) and decreases in bottom plate (Al) as compared to their base material. La formation bimétallique des alliages d'Al et de Mg rencontre diverses difficultés métallurgiques. Afin de surmonter ces difficultés, la fabrication additive par friction-malaxage a été suggérée comme une technique prometteuse pour la formation de bimétalliques en alliage d'Al et Mg. Dans le travail en cours, on a synthétisé avec succès pour la première fois le bimétallique sans défaut des alliages d'Al 7075 et de Mg AZ31 avec une couche intermédiaire de Zn, en utilisant la fabrication additive par friction-malaxage à une vitesse de rotation de 1300 tr/min et une vitesse de soudage de 20 mm/min. On a observé des composés intermétalliques comme MgZn et Mg 32 (Al, Zn) 49 dans la fabrication additive par friction-malaxage par une réaction eutectique à des températures de 325°C et 330°C, respectivement. On a obtenu la résistance maximale jusqu'à 201 MPa et l'allongement de 5.4% en raison du mélange mécanique approprié et de la recristallisation dynamique du matériau dans la zone de malaxage. On a observé la dureté maximale dans la zone de malaxage. La dureté augmente dans la tôle supérieure (Mg) et diminue dans la tôle inférieure (Al) par rapport à leur matériau de base.

Abstract:Aluminum alloy 6061-T6511 was printed by additive friction stir deposition onto a cast aluminum A206-T4 plate. Metallography, X-ray powder diffraction, X-ray pole figure analysis, and electron backscatter diffraction of the center, advancing side, and retreating side of the 6061 deposit reveals different texture and grain structure characteristics across the transverse direction and through each layer. These distinct microstructural domains are indicative of spatially varied temperature, strain rate, and strain accumulation during deposition, and consequently of regions differing in the fraction of dynamic recovery and dynamic recrystallization during deposition. Hardness mapping over the complete cross section at 0.75 mm resolution shows the alloy continues to age after active deposition, and hardness increases over the 5 mm nearest the final printed layer. Additional mapping at 0.10 mm resolution shows intralayer hardness variations of the deposit on the retreating side. These observations demonstrate that complex and non-uniform thermal-mechanical transients occur during additive friction stir deposition, resulting in spatially non-uniform microstructure and properties.

Abstract:Additive manufacturing is gaining wide acceptance in the manufacturing industries, but the joining of additively manufactured components is a rarely researched area. In this study, diffusion bonding of directed energy-deposited (DED) Mg alloy (AZ31), using an electric arc as an energy source was analyzed. Diffusion bonding (DB) was performed in a non-vacuum condition with gallium treatment at the faying surfaces to eliminate the oxide formation and promote metallurgical contact. Microstructural and elemental distribution analyses of additively manufactured AZ31 alloy and diffusion-bonded joints were carried out using FESEM and EPMA. EBSD analysis indicated that the bonding interface is characterized by discontinuous dynamic recrystallized grains featured by grain boundary bulging and grain boundary migration. The 90° triple junction observed at the interface migrates to reduce the grain boundary energy. The fine precipitates of β-Mg 17 Al 12 were distributed uniformly throughout the material, which enhanced precipitation hardening. High integrity joints without any voids could be obtained by diffusion bonding and the joint line was not discernible. The high-intensity elemental content at the joint interface highlights the enhanced interdiffusion of constituent atoms across the faying surfaces.

Abstract:The primary objective of this study is to produce magnesium (Mg)-based nanocomposites using AZ31B alloy, via integrating nano-sized titanium carbide (TiC) particles through friction stir processing (FSP). The fabrication process for developing nanocomposites involved a three-pass FSP procedure with transverse speeds of 35 and 55 mm/min and tool rotational speeds of 950 and 1900 rpm. The developed composite's microstructure, mechanical, and wear properties were studied. The results revealed that post-FSP by the FSP tool shoulder and pin, compression and shear stresses, deflected the grain's c-axis, while dynamic recrystallization and nano-TiC particles' pinning effect notably refined the Mg alloy's grain structure. Notably, the grain size underwent refinement by up to 13.65 (from 56 to 4.1 μm) times and concurrently microhardness values demonstrated a remarkable enhancement of nearly 2.74 times when contrasted to base metal. The ultimate tensile and compressive strengths of the composite showcased a significant increase, reaching up to 2.11 and 1.78 times, respectively, in comparison with the base metal. Additionally, it was found that the nanocomposite synthesized at a tool rotation speed of 1900 rpm, transverse speed of 55 mm/min, and three FSP passes—exhibited superior mechanical and tribological properties compared to base alloy and other developed specimens. Moreover, investigations into wear patterns, encompassing particle pull-out and delamination on the developed nanocomposite samples, indicate superior wear resistance compared to the base Mg alloy.

Abstract:A multilayer build was fabricated by friction stir additive manufacturing (FSAM), using 4-mm thick 7N01-T4 aluminum alloy sheets in this study. The microstructural evolution along the building direction during the FSAM process and its effect on the microhardness and tensile properties were investigated using combined optical microscopy (OM), electron backscatter diffraction (EBSD), transmission electron microscopy (TEM), high resolution transmission electron microscopy (HRTEM), and Vickers hardness and tensile tests. The stir zone with fine equiaxed grains was considered to be the effective area of the build, and inhomogeneous microstructures were observed along the building direction. It was found that the sizes of grains and the precipitates in the non-overlapping interface regions increased from the top to the bottom influenced by the multi-pass thermal cycles. Furthermore, the degree of precipitate dissolution decreased from the top to the bottom region. These phenomena were considered to be the key factors that contributed to the decrease of the hardness and the strength recovery from the top to the bottom region. The strength of the tensile samples that were extracted from the effective area of the cross-sectional build increased with the increase of the natural aging time. After natural aging for 180 days, the average strength of the build increased to 352.7 MPa which corresponded to about 73% of the strength of the base material (BM) (483.1 MPa). Moreover, the tensile strength and the elongation of the samples that fractured along the overlapping interface were lower than those of the samples that fractured away from the overlapping interface. The kissing-bond defects formed in the overlapping interface regions affected the tensile properties of the build.

Abstract:Additive Friction Stir-Deposition (AFS-D) is a transformative, metallic additive manufacturing (AM) process capable of producing near-net shape components with a wide variety of material systems. The solid-state nature of the process permits many of these materials to be successfully deposited without the deleterious phase and thermally activated defects commonly observed in other metallic AM technologies. This work is the first to investigate the as-deposited microstructure and mechanical performance of a free-standing AA5083 deposition. An initial process parameterization was conducted to down-select optimal parameters for a large deposition to examine build direction properties. Microscopy revealed that constitutive particles were dispersed evenly throughout the matrix when compared to the rolled feedstock. Electron backscatter diffraction revealed a significant grain refinement from the inherent dynamic recrystallization from the AFS-D process. Tensile experiments determined a drop in yield strength, but an improvement in tensile strength in the longitudinal direction. However, a substantial reduction in tensile strength was observed in the build direction of the structure. Subsequent fractographic analysis revealed that the recommended lubrication applied to the feedstock rods, necessary for successful depositions via AFS-D, was ineffectively dispersed into the structure. As a result, lubrication contamination became entrapped at layer boundaries, preventing adequate bonding between layers.

Abstract:In this study, the mechanical properties, fractography, and microstructure relationship of AlSi10Mg produced by laser powder bed fusion were established. Laser powder bed fusion is an additive manufacturing method that is an innovative technique. Since additive manufacturing is a new technique, utilizing materials requires studies investigating mechanical properties, fractography, and microstructure. This is vital because these characteristics are used before choosing the materials to manufacture the desired parts. The tensile, the Charpy impact, the hardness, and the density tests were applied to identify the mechanical properties of AlSi10Mg specimens. After that, the fractographic features and microstructure of the material were observed via an optical microscope and a scanning electron microscope. Finally, these results were related to each other. The results of tensile, the Charpy impact and fractography revealed that the laser powder bed additively manufactured AlSi10Mg alloy exhibited ductile–brittle type failure behaviour. As-built additively manufactured AlSi10Mg demonstrated higher yield strength, ultimate tensile strength, and microhardness but less density than as-built cast-produced AlSi10Mg.

Abstract:Abstract In this article, friction-stir additive manufacturing, a solid-state process for rapid fabrication of large components, is employed to investigate laminated Al-Mg-Si alloy blocks. The study delves into microstructural changes, hardness distribution, and wear behavior on two distinct surfaces using various parameters such as rotational speed (800 and 1200 rpm), traverse speed (41 and 82 mm/min), and a 50% pin overlap for block fabrication. Macrographs demonstrate the influence of adjacent toolpath overlap on layer integrity through interfacial mixing and consolidation of plastically deformed material. Within the overall stirred zone, re-stirring effects lead to refined grain formation and the dissolution of Mg2Si precipitates, resulting in an uneven micro-hardness distribution due to varying thermal cycles. Notably, specimens with a traverse speed of 41 mm/min exhibit reduced wear loss, attributed to microstructural changes that enhance resistance to plastic deformation during sliding, thereby improving tribolayer stability. This enhancement is attributed to increased hardness arising from refined grains and the strain hardening effect. Interestingly, the study finds that the horizontal surface of the fabricated blocks displays superior wear resistance compared to the vertical surface, due to the more homogeneous microstructure in individual layers. Further analysis using FESEM and EDS unveils the presence of glaze layers, oxide films, galling surfaces, grooving, trimming impacts, ploughing marks, and the accumulation of wear debris within wide pits and on worn-out pin surfaces. Scar morphology reveals that both abrasive and adhesive wear mechanisms contribute to volumetric losses in the specimens.

Abstract:In this study, a finite element (FE) model was developed using the ANSYS software package to simulate the thermal behavior of a magnesium-based alloy during friction stir welding (FSW). The FE model was based upon a moving heat source, which was influenced by process parameters such as tool rotational speed, welding speed, shoulder diameter, and pin geometry. It was observed that the temperature increased with rotational speed and shoulder diameter but decreased with welding speed. The predicted maximum temperature distribution obtained from the FE model was validated by conducting experiments and using thermocouples to measure the actual temperatures. The absolute error percentage between the predicted and experimental values was less than 8%, indicating good agreement between the model predictions and the experimental data. The welded samples were tested for tensile strength, microhardness and impact strength. The maximum values obtained were 163.3 MPa for tensile strength, 4.1 KJ for impact strength, and 82 Hv for microhardness. Microstructural analysis revealed finer grains in the stir zone when using a welding speed of 150 mm/min, rotational speed of 900 rpm, and shoulder diameter of 19 mm. These parameters led to improved grain refinement in the welded region. Fractured surfaces from tensile tests were examined, and it was observed that the fracture initiation occurred in the thermomechanical affected zone of the advancing side.
