Abstract:Conventional through-thickness reinforcement methods for laminated composites, such as Z-pin, encounter issues with in-plane property degradation and complex fabrication processes. To achieve rapid and low-damage reinforcement, a novel approach using short-chopped carbon fibers (SCFs) to form a micron-diameter inter- laminate structure has been proposed. This method employs a discrete micro-polarization-induced fiber injection (DMFI) technique, where polarized SCFs are electrostatically oriented and injected at high speeds into preformed holes in the laminates. The insertion process of SCFs was thoroughly investigated, with optimal inter- laminate conditions determined using high-speed cameras and other equipment. The toughening mechanism of SCFs was explored through various characterization methods, including metallurgical microscopy. This innovative method offers several advantages over the traditional Z-pin reinforced method. Notably, present method eliminates the need for prefabrication of Z-pins and fully leverages the excellent mechanical properties of individual carbon fiber in short length. It provides superior interlaminar mechanical properties, achieving a 392 % improvement compared to the control group and a 15 % improvement compared to 0.1 mm Z-pin reinforcement at the same insertion volume fraction. Additionally, it has minimal impact on the in-plane properties of the laminates, with only a 3.6 % reduction in tensile strength and a 4.1 % reduction in compression strength. Furthermore, it is environmentally friendly, allowing for the recycling and reuse of waste SCFs.

Abstract:A new and promising approach to the reduction of greenhouse gas emissions is the use of improved lightweight constructions based on multi-material systems comprising sheet metal with local carbon fibre reinforced plastic (CFRP) reinforcements. The CFRP is used to reinforce highly stressed areas and can be aligned to specific load cases. The locally restricted application of CFRP means that the material costs can be effectively reduced by comparison to parts made entirely of CFRP on account of the expensive production process requiring the use of an autoclave. These parts are thus only used in high-priced products. The production of hybrid CFRP steel structures in a mass production process calls for an efficient production technology. Current research work within the scope of a collaborative research project running at the University of Paderborn is concentrating on the development of manufacturing processes for the efficient production of automotive structural components made up of sheet metal blanks with local CFRP patches. The project is focusing especially on basic research into the production of industrial components. The aim of the investigation is to create an efficient and controlled process for producing CFRP reinforced steel structures from semi-finished hybrid steel-CFRP material. This includes tool concepts and an appropriate process design to permit short process times. The basis of an efficient process design is an in-depth knowledge of the material behaviour, and hence a thorough characterisation was performed. Material parameters were determined for both simulation and forming. For this, monotonic tensile, shear and bending tests were conducted using both uncured prepregs and cured CFRP specimens. To achieve an accurate simulation of the forming process, a special material model for carbon fibre prepregs has been developed which also includes the anisotropic material behaviour resulting from fibre orientation, the viscoelastic behaviour caused by the matrix and the hardening effects that prevail during curing. Recent results show good qualitative agreement and will be presented in this paper. In order to control the properties of the hybrid components, four different tool concepts for the prepreg press technology have been developed and tested. The concepts are presented and the results of experimental investigations are discussed in this paper.

Currently, a wide variety of materials and processes have a high degree of development and industrial applications, but the potential for improvement in this area promotes the search for new systems that allow obtaining products with better mechanical characteristics and better manufacturability. Within this framework of the development of processes and applications, the following combination of manufacturing technologies is proposed: thermoforming and overmolding of carbon fiber reinforced thermoplastics with continuous and short fibers respectively. The aim of this work is to provide a hybrid technology to manufacture sandwich panels whose stiffening core geometry can be highly optimized based on the load requirements considered in the design of the product of interest. The proposed process consists of the prior shaping by thermoforming process of a continuous fiber-reinforced thermoplastic laminate on one of the surfaces of the manufacturing mold that will later be used for injection of the core structure with a counter-mold adapted for this purpose. The injection of the short fiber reinforced thermoplastic will be carried out in such a way that one of the surfaces of the resulting cavity is directly in contact with the previously formed laminate, giving rise to an overmolding. After this operation, a closing laminate will be formed that will give the panel the desired resistance. A detailed analysis of the different stages of this process is necessary, especially with regard to the processing parameters (e.g. injection temperature, pressure, polymer velocity, and interface temperature), orientation of the fiber resulting from the injection process, the adhesion of the polymer between stages, and the geometric limitations of considered sub-processes. The analysis is performed using a finite element method (FEM) software and analytical approaches.

Abstract:Carbon fiber reinforced polypropylene (CF/PP) thermoplastics integrate the superior formability of fabrics with the recoverable characteristics of polypropylene, making them a pivotal solution for achieving lightweight designs in new energy vehicles. However, the prevailing methodologies for designing the structural performance of CF/PP vehicular components often omit the constraints imposed by the manufacturing process, thereby compromising product quality and reliability. This research presents a novel approach for developing a stamping–bending coupled finite element model (FEM) utilizing ABAQUS/Explicit. Initially, the hot stamping simulation is implemented, followed by the transmission of stamping information, including fiber yarn orientation and fiber yarn angle, to the follow-up step for updating the material properties of the cured specimen. Then, the structural performance analysis is conducted, accounting for the stamping effects. Furthermore, the parametric study reveals that the shape and length of the blank holding ring exerted minimal influence on the maximum fiber angle characteristic. However, it is noted that the energy absorption and crushing force efficiency metrics of the CF/PP specimens can be enhanced by increasing the length of the blank holding ring. Finally, a discrete optimization design is implemented to enhance the bending performance of the CF/PP specimen, accounting for the constraint of the maximum shear angle resulting from the stamping process. The optimized design resulted in a mass reduction of 14.3% and an improvement in specific energy absorption (SEA) by 17.5% compared to the baseline sample.

Abstract:Stamping of fiber reinforced plastic (FRP) composite sheet, especially the woven fabrics and their prepregs, has been extensively researched. However, for small-batch production, high cost and long cycle due to design of complicated molds are still critical issues in composite manufacturing. In this paper, a novel hybrid process is proposed to reduce manufacturing costs and cycles of composite parts in small-batch production with the combination of incremental sheet forming and autoclave process. To verify the process feasibility, two-point incremental sheet forming of a typical pyramid part using plain fabric prepreg was preliminarily studied through experimental and numerical methods. A metal-fiber-metal (MFM) sandwich panel configuration consisting of two dummy sheets and core fabric prepreg layer was used to prevent the woven fabric from directly contacting the forming tool and support die, which can avoid viscous friction and guarantee the practicability of the ISF process. Based on the mechanical properties of the plain weave obtained from uniaxial tension and bias extension tests, a continuous approach-based finite element model (FEM) was established in PAM-FORM. Next, cross section profiles, peripheral outlines and shear angle distributions were extracted from experimental and simulation results. The corresponding comparison results were used to evaluate prediction accuracy of the established FE model. Finally, the influence of fabric layer on dummy sheets, fabric deformation history and the influence of friction coefficient on simulation results were analyzed.

CD28 Promotes CD4+ T Cell Clonal Expansion during Infection Independently of Its YMNM and PYAP Motifs

Abstract:CD28 is required for maximal proliferation of CD4+ T cells stimulated through their TCRs. Two sites within the cytoplasmic tail of CD28, a YMNM sequence that recruits PI3K and activates NF-κB and a PYAP sequence that recruits Lck, are candidates as transducers of the signals responsible for these biological effects. We tested this proposition by tracking polyclonal peptide:MHCII-specific CD4+ T cells in vivo in mice with mutations in these sites. Mice lacking CD28 or its cytoplasmic tail had the same number of naive T cells specific for a peptide:MHCII ligand as wild-type mice. However, the mutant cells produced one tenth as many effector and memory cells as wild-type T cells after infection with bacteria expressing the antigenic peptide. Remarkably, T cells with a mutated PI3K binding site, a mutated PYAP site, or both mutations proliferated to the same extent as wild-type T cells. The only observed defect was that T cells with a mutated PYAP or Y170F site proliferated even more weakly in response to peptide without adjuvant than wild-type T cells. These results show that CD28 enhances T cell proliferation during bacterial infection by signals emanating from undiscovered sites in the cytoplasmic tail.
Preparation of High-Performance Carbon Fiber-Reinforced Epoxy Composites by Compression Resin Transfer Molding

Abstract:To satisfy the light weight requirements of vehicles owing to the aggravation of environmental pollution, carbon-fiber (CF)-reinforced epoxy composites have been chosen as a substitute for traditional metal counterparts. Since the current processing methods such as resin transfer molding (RTM) and compression molding (CM) have many limitations, an integrated and optimal molding method needs to be developed. Herein, we prepared high-performance composites by an optimized molding method, namely compression resin transfer molding (CRTM), which combines the traditional RTM and CM selectively and comprehensively. Differential scanning calorimetry (DSC) and rotational rheometry were performed to optimize the molding parameters of CRTM. In addition, metallurgical microscopy test and mechanical tests were performed to evaluate the applicability of CRTM. The experimental results showed that the composites prepared by CRTM displayed superior mechanical properties than those of the composites prepared by RTM and CM. The composite prepared by CRTM showed up to 42.9%, 41.2%, 77.3%, and 5.3% increases in tensile strength, bending strength, interlaminar shear strength, and volume fraction, respectively, of the composites prepared by RTM. Meanwhile, the porosity decreased by 45.2 %.

Abstract:Intergrated pre‐curing and forming process of hybrid composites and three‐point flexural test. This article proposes a 6061‐T6 Al alloy and carbon fiber hybrid composite material pre‐curing and forming integrated new process, which can significantly reduce the hybrid composite material processing time, improve the production efficiency, and provide the possibility of hybrid composite materials in automotive parts applications. The process started by placing hand‐stacked carbon fiber reinforced plastic (CFRP) composites on the surface of 6061 Al alloy sheets, followed by bonding and pre‐curing of the CFRP to the Al alloy sheets through two different sets of dies in a hydraulic press, and ultimately full curing in an aging furnace. Mechanical properties of the CFRP/Al hybrid composite material were measured by flexural tests. The results show that the flexural strength of CFRP/Al hybrid composites with different layups ([90]12, [0/45/90/−45]3, and [0]12) was increased by 159%, 93.4%, and 67.9%, respectively, compared with the single 6061 Al alloy. According to the macro‐morphological observation, [90]12 lay‐up parts have the least thinning. According to the microstructure observation, no obvious cracks or voids were found in the [90]12 lay‐up parts. Elongated cracks and void defects could be found in the [0]12 lay‐up parts. For the [0/45/90/−45]3 lay‐up parts, voids are mainly exist in ±45°layups. The results of the spring‐back analysis show that the standard deviation of the formed parts obtained from the three lay‐up methods is within 1 mm, indicating that the forming effect is good. Abstract:The hot-pressing of discontinuous fiber moulding compounds (DFMCs) is an established way of forming geometrically complex components, however, it is not a simple process. Rapid and irreversible cure cycles hinder the use of thermoset resins, and thermoplastic resins offer inferior mechanical performance. The recent availability of DFMCs utilising a Polyether Ether Ketone (PEEK) matrix offer an alternative, combining the usability of thermoplastics with significantly enhanced mechanical properties. A novel manufacturing approach is proposed and investigated, in which virgin material is consolidated into multiple ‘pre-charges’ prior to pressing the final component, combating the limitations of DFMCs; loft, voidage and fiber orientation. Short beam shear tests were employed to assess the mechanical implications of laminating DFMCs, demonstrating minimal differences to a standard sample. Three-point bend tests assessed rudimentary orientation of fiber bundles, showing significantly improved mechanical performance at the cost of toughness. A novel method to determine the interlaminar shear modulus is also presented and successfully validated.

Abstract:The spring-in phenomenon of the composite parts can affect the assembly process. This study aims to predict the spring-in phenomenon of a carbon fiber reinforced plastic (CFRP) part. Here, we predict the spring-in of the CFRP part using a coupled analysis of the forming and cooling processes during the stamping process. First, a simulation of the entire forming process, such as the transfer of the composite laminate, gravity analysis, and forming was performed to obtain the temperature distribution of the CFRP part. Subsequently, a finite-element (FE) simulation of the cooling process was conducted to predict the spring-in phenomenon of the shaped CFRP part using the temperature data obtained in the forming simulation. Finally, a CFRP part was manufactured and compared with the results of the FE simulation.

Abstract:Polymer injection molding processes have been used to create high-volume parts quickly and efficiently. Injection molding uses mold plates that are traditionally made of very hard tool steels, such as P20 steel, which is extremely heavy and has very long lead times to build new molds. In this study, composite-based additive manufacturing (CBAM) was used to create mold plates using long-fiber carbon fiber and polyether ether ketone (PEEK). These mold plates were installed in an injection molding machine, and rectangular flat plates were produced using Lustran 348 acrylonitrile butadiene styrene (ABS). Tensile and flexural testing was performed on these parts as well as parts produced using traditional P20 steel mold plates with the same geometry to compare the performance of the different mold plates. The parts produced using the carbon fiber mold plates were within 5% of the tensile strength and 10% of the flexural strength of the traditionally manufactured parts. However, the parts produced using the carbon fiber mold plates required additional cooling time due to the lower conductivity of the carbon fiber composite compared to the P20 steel. This allows additively manufactured composite molds to be a good substitute for conventional molds in low-volume injection molding production.

Abstract:In the face of the difficulty in achieving high-quality integrated molding of longitudinally and transversely stiffened panels for helicopters by resin-matrix composite materials, we combine the prepreg process and the resin transfer molding (RTM) process to propose a hybrid resin transfer molding (HRTM) for composite stiffened panel structures. The HRTM process uses a mixture of prepreg and dry fabric to lay up a hybrid fiber preform, and involves injecting liquid resin technology. Using this process, a longitudinally and transversely stiffened panel structure is prepared, and the failure modes under compressive load are explored. The results show that at the injection temperature of the RTM resin, the prepreg resin dissolves slightly and has little effect on the viscosity of the RTM resin. Both resins have good miscibility at the curing temperature, which allows for the overall curing of the resin. A removable box core mold for the HRTM molding is designed, which makes it convenient for the mold to be removed after molding and is suitable for the overall molding of the composite stiffened panel. Ultrasonic C-scan results show that the internal quality of the composite laminates prepared using the HRTM process is good. A compression test proves that the composite stiffened panel undergoes sequential buckling deformation in different areas under compressive load, followed by localized debonding and delamination of the skin, and finally failure due to the fracture of the longitudinal reinforcement ribs on both sides. The compressive performance of the test specimen is in good agreement with the finite element simulation results. The verification results show that the HRTM process can achieve high-quality integrated molding of the composite longitudinally and transversely stiffened panel structure.

Abstract:The carbon fiber-reinforced plastic (CFRP) tubular structure is suitable for aircraft and aerospace applications requiring strong axial strength and moderate thermal expansion. However, utilizing CFRP tubular constructions necessitates the addition of end-fitting components, which introduces new problems, such as adhesion. This study presented a novel two-step sheet-winding compression-molding (SWCM) process for fabricating integral thermosetting CFRP tubular-bar structure elements, which could be further drilled into a tubular-lug structural element. The influence of the proposed SWCM technique on the curing of the epoxy prepregs is demonstrated to be minor. The mechanical characteristics of SWCM specimens are much superior to those of control autoclave samples. The investigation of morphology provides a discussion and assumptions regarding the enhancement mechanism. It is considered that the advantage of SWCM specimens is that the particular wrapped edge suppresses the effect of free-edge delamination. This study provides a valuable guideline for designing and fabricating tubular-lug structural components.

Abstract:Composite materials are more and more widely used in the automotive industry with the increasing requirements of lightweight design. In order to obtain automotive parts with excellent comprehensive mechanical properties, the 7075-T6 aluminum alloy was integrated with Carbon Fiber Reinforced Plastic (CFRP) by using thermoforming process. The influence of four forming methods on the forming process, forming accuracy, and interface bonding strength was studied in this work. A finite element model based on cohesion and forming was established to study the integrated thermoforming and properties prediction of Al/CFRP hybrid composites. The results showed that forming CFRP and unformed 7075 Al aluminum alloy sheet together required higher forming energy and the formed parts had higher Mises stresses. When the CFRP was located below 7075 aluminum alloy sheet, the uneven stress distribution due to the severe deformation of the resin resulted in the worst forming accuracy. For all four processes, the thickness of the formed parts decreased at the round corners and side wall area, increased at the flange area, and changed little at bottom surface. The thickness distribution of the formed part depends on the deformation process and the contact pressure between the tools and the blank. Greater contact pressure resulted in greater thinning rate. For the processes of preformed 7075 aluminum alloy, although less forming force was needed, the interface debonding risk between 7075 aluminum alloy and CFRP might arise due to the small contact pressure.

Abstract:Continuous fiber reinforced thermoplastic (CFRTP) composites have many advantages, such as high strength, high stiffness, shorter cycle, time and enabling the part consolidation of structural components. However, the mass production of the CFRTP parts is still challenging in industry and simulations can be used to better understand internal molding mechanisms. This paper proposes a three-dimensional simulation method for a one-step compression-stamping process which can conduct thermoplastic compression molding and continuous fiber reinforced thermoplastic composite stamping forming in one single mold, simultaneously. To overcome the strongly coupled non-isothermal moving boundary between the polymer and the composites, arbitrary Lagrangian–Eulerian based Navier–Stokes equations were applied to solve the thermoplastic compression, and a fiber rotation based objective stress rate model was used to solve for the composite stamping. Meanwhile, a strongly coupled fluid structure interaction framework with dual mesh technology is proposed to address the non-isothermal moving boundary issue between the polymer and the composites. This simulation method was compared against the experimental results to verify its accuracy. The polymer flow fronts were measured at different molding stages and the error between simulation and experiment was within 3.5%. The final composites’ in-plane deformation error was less than 2.5%. The experiment shows that this work can accurately simulate the actual molding process.

Abstract:CFRP exhibits a low specific gravity, good rigidity, and high strength and is widely used in the automobile, aerospace, and biomedical fields. Against this background, the demand for composite components prepared using CFRP and polymers has increased. The service life of composite components is closely related to the bonding strength between the CFRP and the polymer. Here, using CFRP and polymethyl methacrylate (PMMA) as raw materials, composite components were prepared via injection molding. First, micro-grooves were produced on the CFRP surface using the hot-pressing technique. Subsequently, the melted PMMA was filled in these micro-grooves using injection molding, thereby forming the bonding interface of the composite components. These micro-grooves can increase the contact area between CFRP and PMMA, thereby enhancing the bonding strength of the CRFP and PMMA interface. In this study, a single-factor experiment was used to explore the influence of each process parameter on the tensile strength of the composite components. Finally, after optimizing process parameters, the composite components with tensile strength of 10.72 MPa were obtained.

Abstract:In the research presented in this paper, the influence of the manufacturing process conditions on the elastic-plastic mechanical behavior of laminate structures made of metal skin (MS) and carbon fiber reinforced polymer (CFRP) core is investigated by means of laboratory experiments. The specimens are realized with 0.4 mm thick AISI-304 sheets, ±45° high modulus carbon fibers woven for the core (8 x 0.25 mm layers stacked) with a thin interlayer made of Loctite EA9460 epoxy adhesive utilized to increase to joining strength between steel skins and CFRP core. The MS-CFRP plates have been manufactured by means of curing-by-forming process considering the following levels for the DoE analysis: i) mold temperature: 130 °C, 150 °C and 170 °C; curing pressure: 4000 kgf, 6000 kgf, and 8000 kgf; and curing time: 10 min., 15min. and 20min., respectively. The manufactured plates have been cut by waterjet process and tested by means of 3-point bending tests, allowing to correlate the above-mentioned process parameters to the mechanical properties of the material. The results have been summarized in processing maps those allow predicting the mechanical properties of the material according to the process parameters utilized in the curing-by-forming process. Finally, based on previous research results, the improvement of the specific mechanical properties of the MS-CFRP structures, in comparison to monolithic AISI-304 steel, have been calculated showing an improvement ranging between 115.5% and 122.4%, for the flexural stiffness and in 306.0% and 569.7% for the failure stress, respectively, depending on the process parameters.

Automated Process Based on Functionalized Preform and Net-shape High Performance Resin Transfer Molding for High Volume Structural Applications

Abstract:In this paper, a new process is highlighted for mass production of composite structural parts for the automotive and high-volume aerospace markets. This process follows different steps: (1) Simulation of the process to optimize the design of the 3D part and its corresponding 2D blank, (2) High speed Automated Fiber Placement (AFP) of 2D tailored dry preform blanks made from direct fiber, online fiber spreading and binder application, (3) Preform functionalization to improve its formability and permeability, but also to make handling and trimming easier, (4) Forming of the 2D functionalized preform to 3D shape and net shape trimming, (5) Net shape preform impregnation with High-Pressure-Resin-Transfer-Molding (HP-RTM), thanks to excellent through thickness (z direction) permeability, and preform stability. To assess the process performance and resulting parts, 3D parts and 2D coupons were manufactured using the new developed preforms and Non-Crimp-Fabric (NCF), having in both cases the same fiber and matrix. The performances were evaluated all along the process steps and the results show improvements in several key process parameters, equivalent mechanical performances and increase surface quality, hence resulting in less effort for surface preparation.

Fabrication of Micro-Groove on the Surface of CFRP to Enhance the Connection Strength of Composite Part

Abstract:Carbon fiber-reinforced plastic (CFRP) has the advantages of being light weight, high strength, and corrosion resistant. At present, it is widely used in the lightweight design of automobile parts. The manufacturing of lightweight parts inevitably involves the connection between CFRP and the polymer material. The connection strength between CFRP and the polymer material significantly affects the service life of the composite parts. Taking CFRP and polyamide 6 (PA6) injection-molded composite parts as an example, this paper proposed a technological method to enhance the connection strength between CFRP and PA6. The proposed method was to fabricate micro-groove structures on the CFRP surface by compression molding. These micro-groove structures effectively increased the injection-molding area of the composite parts, thus enhancing the connection strength between CFRP and PA6. This paper presented a detailed study on the compression-molding process of micro-grooves on the CFRP surface, and successfully obtained the appropriate parameters. Finally, PA6 was used for injection molding on the CFRP with micro-grooves at an injection pressure of 8 MPa, an injection temperature of 240 °C, a holding pressure of 5 MPa, and a holding time of 2.5 s. The experimental results show that the micro-groove array structures on the CFRP surface could effectively improve the tensile strength of the connection interface in the composite parts. Compared with the composite part without micro-grooves, the tensile strength of the composite part with micro-grooves was increased by 80.93%. The composite parts prepared in this paper are mainly used in automobile interiors and the research results of this paper meet the actual needs of the enterprise.

Abstract:There is a strong trend in the automotive industry to reduce car body-, chassis- and power-train mass in order to lower carbon emissions. More wide spread use of lightweight short fiber reinforced polymer (SFRP) is a promising approach to attain this goal. This poses the challenge of how to integrate new SFRP components by joining them to traditional sheet metal structures. Recently (1), the clinching technique has been successfully applied as a suitable joining method for dissimilar material such as SFRP and Aluminum. The material pairing PA6GF30 and EN AW 5754 is chosen for this purpose due to their common application in industry. The current contribution presents a verification and validation of a finite strain anisotropic material model for SFRP developed in (2) for the FE simulation of the hybrid clinching process. The finite fiber rotation during forming and separation, and thus the change of the preferential material direction, is represented in this model. Plastic deformations in SFRP are considered in this model via an invariant based non-associated plasticity formulation following the multiplicative decomposition approach of the deformation gradient where the stress-free intermediate configuration is introduced. The model allows for six independent characterization curves. The aforementioned material model allows for a detailed simulation of the forming process as well as a simulative prediction of the shear test strength of the produced joint at room temperature.
