Abstract:Z-pinning is an effective method to increase the delamination resistance of composite laminate. To optimize the design of z-pinned reinforced composite material, the paper proposes a new three-dimension RVE model for z pinned laminates based on the manufacturing process, which involves the evolution of microstructures inside the laminate. First, an insertion and curing simulation is conducted by the finite element method to obtain an initial three-dimension microstructure RVE grid. Then, use the Delaunay triangulation method to regenerate the grids of resin-rich zone, matrix layer and steel z-pin. Finally, the regenerated grid is transformed into a finite element RVE model. Local material properties and local fiber orientation are determined by the Chamis model and grid geometries, respectively. Periodic boundary conditions are defined to confirm deformation compatibility and continuous stress. The RVE model is used to investigate the effects of z-pinned process parameters on the in-plane compressive strength and micro-damage evolution of laminates, and is eventually verified by the experimental results.

Abstract:This paper develops an ultrasound guided Z-pinning process, which can insert finer Z-pins of o 0.11 mm (in comparison with traditional o 0.28 mm -0.50 mm) with minimal in-plane damage and substantially improve the interlaminar performance of Z-pinned composite laminates. The experimental results show that for unidirec-tional fibre/epoxy laminates reinforced by 0.1 vol% of o 0.11 mm carbon Z-pins, the in-plane strength reduction is only 1.31% in tension and 3.46% in compression, respectively, while the Mode-I fracture toughness can be improved by 11 times in comparison with the unpinned specimens. The results can be attributed to the small damage to the microstructures of the pinned area, where long and narrow resin-rich zone with small in-plane fibre waviness and neglectable out of plane fibre crimp are represented. The interlaminar toughening mecha-nism of fine Z-pinned laminates is elucidated by the bridging law with the establishment the DCB testing model based on the traditional Z-pin reinforcement mechanism.
A Nonlinear Method for Characterizing Discrete Defects in Thick Multilayer Composites

Abstract:Discrete defects in thick composites are difficult to detect for the small size and the structure noise that appears in multilayer composites. In this paper, a nonlinear method, called recurrence analysis, has been used for characterizing discrete defects in thick section Carbon Fiber Reinforced Polymer (CFRP) with complex lay-up. A 10 mm thick CFRP specimen with nearly zero porosity was selected, and blind holes with different diameters were artificially constructed in the specimen. The second half of the backscattered signal was analyzed by recurrence analysis for areas with or without a defect. The recurrence plot (RP) visualized the chaotic behavior of the ultrasonic pulse, and the statistical results of recurrence quantification analysis (RQA) characterized the instability of the signal and the effect of defects. The results show that the RQA variable differences are related to the size of blind holes, which give a probable detection of discrete geometric changes in thick multilayer composites.

Abstract:To detect micro defects in thick-section carbon fiber reinforced composite (CFRP) , the recurrence analysis method was used to analyze ultrasonic signals of tested CFRP.First, small holes were made to simulate micro defects, and an ultrasonic pulse echo method was adopted to test these simulated defects of different sizes.Then, the signal segments around the defect position were selected, and recurrence analysis was performed after proper parameters like embedding dimension (m) , time delay (τ) , and threshold (ε) were chosen.The recurrence plots (RPs) of defect-free signals were compared with those of defective ones and, according to the physical meanings of recurrence quantification analysis (RQA) variables, the changes that appeared in RPs were explained.Finally, ultrasonic transducers with different frequencies were evaluated to determine which one has the best perform-ance.The results show that a 7.5 MHz resolution series transducer is the best choice in our experiment, and while m=7, τ=2, andε=2, the defects may cause dark areas, white bands, and longer diagnosis structure in RPs and correspondingly larger RQA variables.More concretely, the ultrasonic signal of defect-free thick-section CFRP appears in a chaotic state, while defects may break this state and lead to another one.The results will lay a foundation for the quantitative identification and classification of real micro defects.

Abstract:A preliminary backscattered signal model of carbon-fiber-reinforced plastic (CFRP) laminate was established. The backscattered signal model was composed of three sub models, which were concerned with structural signal, scattering signal, and non-acoustic noise. Resonance in structural signal and echoes excited by defects (porosity and rich-resin) were studied. The results showed that: resonance would occur when there was sufficient bandwidth; when the CFRP laminate contained voids, the center frequency of the backscattered signal decreased; and the localized defects, including rich-resin and localized porosity, tended to generate apparent echoes where they located. A simplified backscattered signal model was subsequently put forward, showing certain potential in revealing time-frequency properties of backscattered signals. The newly proposed variational mode decomposition was used for defect modes extraction, successfully avoiding the mode mixing and false modes which easily exist in empirical mode decomposition. Subsequently, the generalized Stockwell transform was adopted for the defects localization. The simulation and experiment denoted the coincidence between the backscattered signal model and the experimental signal, and showed the effectiveness of variational mode decomposition and generalized Stockwell transform in localized defects detection.

Abstract:Conventional through-thickness reinforcement methods for laminated composites, such as Z-pin, encounter issues with in-plane property degradation and complex fabrication processes. To achieve rapid and low-damage reinforcement, a novel approach using short-chopped carbon fibers (SCFs) to form a micron-diameter inter- laminate structure has been proposed. This method employs a discrete micro-polarization-induced fiber injection (DMFI) technique, where polarized SCFs are electrostatically oriented and injected at high speeds into preformed holes in the laminates. The insertion process of SCFs was thoroughly investigated, with optimal inter- laminate conditions determined using high-speed cameras and other equipment. The toughening mechanism of SCFs was explored through various characterization methods, including metallurgical microscopy. This innovative method offers several advantages over the traditional Z-pin reinforced method. Notably, present method eliminates the need for prefabrication of Z-pins and fully leverages the excellent mechanical properties of individual carbon fiber in short length. It provides superior interlaminar mechanical properties, achieving a 392 % improvement compared to the control group and a 15 % improvement compared to 0.1 mm Z-pin reinforcement at the same insertion volume fraction. Additionally, it has minimal impact on the in-plane properties of the laminates, with only a 3.6 % reduction in tensile strength and a 4.1 % reduction in compression strength. Furthermore, it is environmentally friendly, allowing for the recycling and reuse of waste SCFs.

Abstract:This work studies delamination behaviors of carbon fiber/epoxy composite laminates under different loading rates using acoustic emission (AE) that shows large advantage for dynamic monitoring of instantaneous defects by analyzing characteristic signal parameters. Generally, rate-dependent damage behaviors of composites poses challenges to AE signal analysis and failure mode identification during a short time. In order to study dynamic mixed-mode delamination behaviors, the single-leg three-point bending tests for carbon fiber/epoxy composite laminates with initial intralaminar and interlaminar truncation sizes under different loading rates are performed. Effects of the loading rate and layup pattern on the delamination behaviors of composites are studied by analyzing the AE responses including the amplitude and energy.

Abstract:The multilayer structure of fiber-reinforced polymers may be extracted by ultrasonic pulse-echo inspection. Depending on the employed ultrasonic frequency and subsequent processing methodology, different depth resolution and dynamic depth range can be achieved. This study compares the performance of different ultrasonic pulse-echo approaches for extracting the ply-by-ply structure of multilayered composites. The following methodologies are studied: Method 1: 50 MHz, 15 MHz, and 5 MHz ultrasound with low-pass filtering using analysis of the instantaneous amplitude, Method 2: 15 MHz ultrasound with Wiener deconvolution (and autoregressive spectral extrapolation) using analysis of the instantaneous amplitude, and Method 3: 5 MHz ultrasound with lowpass or log-Gabor filtering using analysis of the instantaneous phase. In the simulation study, the performance of the various techniques is investigated on synthetic data representative for a 24-ply carbon fiber reinforced polymer. The robustness of the techniques is evaluated for different signal-to-noise ratios. The various techniques are further investigated on experimental data of a 24-ply cross-ply carbon fiber reinforced polymer. The ply-byply structure is extracted and presented in the form of both B-scan and C-scan images. The thickness of each ply is estimated for quantitative analysis. The obtained results indicate that the 5 MHz ultrasound coupled to analyticsignal analysis with log-Gabor filter shows the best performance for reconstructing the multilayer structure of the studied composites.

Abstract:This paper focuses on the delamination detection in composite beams using electro-mechanical impedance (EMI) signatures, which is directly related to the structure's mechanical impedance. A model of a laminated beam including a delamination as well as installed PZT transducers is presented. Furthermore, the model has to take into account the dynamic behavior of the piezoelectric patches and simulate the presence of the imperfect bonding between the PZT patch and the host laminate based on a classic shear lag law. Then, an analytical expression of impedance involving information on the size and the position of a delamination in this coupled smart structure system is derived via the reverberation matrix method (RMM). Comparison with existent experimental and numerical results is presented to validate the present analysis. The numerical simulations allow us to study more closely the influence of some geometrical parameters such as sensor size and position. The analysis in this paper provides necessary theoretical basis for delamination detection in composite structures.

Abstract:This paper focuses on delamination detection of laminated beams using electromechanical impedance (EMI) signatures, which are directly related to the mechanical impedance of the structure. An accurate model of the laminated beam including a delamination introduced inside as well as installed PZT transducers is established. In the model, we consider the dynamic behavior of the piezoelectric patches as well as the presence of bonding imperfection using a Kelvin-type viscoelastic interface. In order to develop the recursive formulations to reduce the size of the final equations in the method of reverberation-ray matrix (MRRM), new local scattering relations are established for this smart beam with distributed piezoelectric patches and delaminated members. Then, an analytical expression of the impedance, which involves information on the size and position of the delamination in the smart beam, is derived based on the improved MRRM via the recursive formulations. Comparison with existing experimental and numerical results is made to validate the proposed analysis. The numerical simulations allow us to study more closely the influence of some physical parameters, such as transducer size and position, on the EMI signatures. Moreover, the covariance, a kind of non-parametric damage index, integrated with distributed sensor/actuators is also employed to identify the delamination in the laminate.

Abstract:Voids usually have a detrimental effect on the performance of carbon fiber reinforced polymer (CFRP). This paper presents a nonlinear dynamic method, known as recurrence quantification analysis (RQA), for the identification of localized void defects. First, five standard CFRP specimens with known porosity ranging from 0.2 to 5.94% are tested using ultrasonic pulse-echo technique, and the obtained backscattered signals are subsequently analyzed by RQA. The result shows that two RQA characteristic parameters, the recurrence rate and the Shannon entropy, both clearly increase with increasing porosity. Next, the RQA is performed on another CFRP specimen with unknown porosity. Two regions in this specimen containing localized void defects are detected based on the above finding. This result is finally verified by a destructive experiment. The research demonstrates that RQA is an effective new method for the identification of localized void defects in CFRP.

Abstract:The effective detection of delamination defects, especially sub-millimeter delamination defects, in metal-clad plates is of great significance in improving product quality. In this work, the laser ultrasonic (LU) local resonance method is used to locate and characterize the sub-millimeter defects in stainless/carbon steel-clad plates. The influence of the delamination radius on the amplitude and resonant frequency of the laser ultrasound was investigated using 2D axisymmetric finite element (FE) simulations. The simulation results show that both the amplitude and the first resonance frequency (FRF) are effective features for detecting large-scale delamination defects, but the FRF is a better feature for detecting tiny delamination defects. A 304/Q235/304-clad plate specimen was made through a hot rolling bonding process, which contained a large number of self-forming delamination defects. The laser ultrasonic signals of different composite states collected in the experiment have good consistency with the simulated waveforms. The experimental results show that the laser ultrasonic local resonance method is a high-resolution imaging method, which can locate and characterize the sub-millimeter delamination defects in stainless/carbon steel-clad plates.

Abstract:<p>Multiple defects including fiber waviness, resin rich layers, porosity and delamination may initiate in aerospace composite structures during manufacturing and service, and thus potentially cause structural failure. In this paper, ultrasound testing for aerospace composites with complex microstructures was investigated through both simulation and experiment. Ultrasonic testing challenges of aerospace composites were concluded as frequency-dependent inter-ply reflection, interfering reflection from multiple defects, and frequency-dependent wave distortion caused by fiber waviness. Ultrasonic B-scan imaging with both amplitude and phase information at different frequencies are proposed to achieve defect differentiation and characterization for the thick composites with fiber waviness. This research will facilitate the understanding of defect presence in the B-scan images under different frequencies and indicate the direction for improving ultrasonic testing of aerospace composites.</p>

Abstract:The complicated failure mechanisms are always distinct features of composite materials which largely affect the stiffness and strength as well as the structural integrity. Yet, until now there are still no mature methods based on various test approaches for accurately predicting the failure mechanisms and damage evolution behaviors of composite structures by considering the effects of loads, environments, and material defects. This research designs and prepares the [0°16//0°16], [30°16//30°16], and [15°/−15°]3s//[15°/−15°]3s carbon fiber composite specimens with initial interlaminar cracks, and performs the single-leg and over-leg three-point bending mechanical experiments and acoustic emission (AE) tests of composite specimens under 70 °C temperature. The effects of the layup patterns, the loading conditions, and the initial interlaminar crack length on the intralaminar damage and interlaminar delamination behaviors of composite laminates are comparatively studied by analyzing the response process of the AE characteristic parameters including the amplitude, energy, and counting. The AE analysis provides theoretical and technique support for further elucidating the complicated failure mechanisms and their interactions of carbon fiber composite laminates.
Static and dynamic diffuse wave inspection of delaminations in carbon fiber reinforced composites

Abstract:This paper aims to realize a self-reference delamination inspection in CFRPs with diffuse ultrasonic waves. The static experiments are first conducted on samples with a machined defect of 0.5 mm in height which simulates an opening state delamination. The diffusivity decreases with delamination diameter (pristine, 6 mm, 12 mm) at a constant depth and increases with delamination depth (0.25 mm, 0.75 mm) at a given diameter. However, no clear pattern can be found for the dissipation coefficient because of the intrinsic absorption and manufacturing uncertainties. Both coefficients are insensitive to the delamination height under loading. In contrast, the corresponding maximum cross-correlation coefficient from coda wave interferometry shows a variation of 2.4–7 % in different samples. A sharp transition can be found due to the clapping effect when the delamination is fully closed. After then, the static loading is replaced by acoustic stressing pulse from PZT in a closed delamination sample. The low frequency pulse induced reverberation field is sampled by a high frequency diffuse wave semi-synchronously, which mimics a cyclic and low amplitude loading during service. All the dynamic cross-correlation coefficient curves present an ascending trend during voltage ramp-up due to the viscoelastic effect, no matter in the intact zone or delamination zone. When the voltage threshold of 250 V is reached, the clapping effect can be triggered. A descending trend has been found not only when the excitation is right above but also near the delamination. This can be applied as an indicator of the delamination existence regionally without scanning. Such nonlinear measurement system can be expanded to passive imaging and other deficiency inspection in CFRPs with less demanding facilities.

Abstract:It is crucial to ensure the adhesive quality of the interface in composite insulation equipment for power grid security. Due to viscoelasticity of silicone rubber and roughness of interface, the thickness of the local air layer in the defective interface is <100 μm. This kind of defect is called micro‐debonding defect in this paper, and it is significantly smaller than the millimetre‐scale air gaps which could be defected by the x‐ray, THz, and traditional ultrasonic method. It remains challenging to detect the micro‐debonding in composite insulation by non‐destructive testing methods. In this paper, the acoustic model and bi‐linear stiffness model for micro‐debonding in different stages are established. Accordingly, a conjecture is proposed that the bonding property of composite insulation is related to the acoustic impedance of interface and non‐linear distortion of its constitutive relation. The result obtained from numerical simulation with and without defect is compared with the high‐power ultrasonic experimental data to validate the correctness of the theoretical model. In addition, it can be concluded that the non‐linear distortion of high‐power ultrasonic wave can be effectively used to diagnose micro‐debonding defect at the interface of composite insulation in its early stage (1–20 μm).

Abstract:Lamb waves provide sensitive and effective approach for nondestructive inspection of large‐scale composite structures. Traditionally in Lamb wave‐based damage detection systems, the piezoelectric (PZT) wafer transducers are attached on the surface of composite components. However, surface‐bonded PZT wafers are fragile, and they may lose serviceability when external load happens. In this paper, numerical and theoretical investigations are firstly carried out to analyze the Lamb wave features generated by PZT wafers that are located in the mid‐thickness of a thin‐walled plate. Subsequently, the authors integrate the PZT wafer arrays in woven glass fiber reinforced epoxy (WGF/epoxy) laminates with stacking sequence of [90°/0°]4. It is found that the approximate single S0 Lamb wave mode is generated by the built‐in PZT wafers. This makes the received signals very simple and easy to be interpreted. Utilizing the signals obtained by the built‐in and surface‐bonded PZT wafer transmitter‐receiver arrays, damage localization algorithms that considered the slowness profiles are compiled to help locating the defects. The compared results demonstrate that the built‐in PZT strategy has great potential for quantitative non‐destructive evaluation of composite structures.
Inspection of defects in composite structures using long pulse thermography and shearography

Abstract:Long pulse thermography (LPT) and shearography have been developed as primary methods for detecting debonding or delamination defects in composites due to their full-field imaging, non-contact operation, and high detection efficiency. Both methods utilize halogen lamps as the excitation source for thermal loading. However, the defects detected by the two techniques differ due to their distinct inspection mechanisms. In this study, LPT and shearography are employed to evaluate internal damage in various composite structures. The experimental results demonstrate that LPT, when combined with thermal signal processing algorithms, can clearly detect debonding defects in rubber-to-metal bonded plates, whereas excessive adhesive defects can only be identified by shearography. Flat-bottom holes in the CFRP panel can only be detected by LPT, and shearography is particularly effective for detecting composite materials with a metal skin. For the quantitative measurement of defect sizes, the average errors of the rubber-to-metal bonded plate and CFRP panel using LPT are 4.9 % and 2.2 %, respectively, whereas the average errors of the rubber-to-metal bonded plate and aluminum honeycomb panel using shearography are 15.12 % and 95.4 %, respectively. This indicates that LPT is superior to shearography in quantitatively measuring defect sizes. These two nondestructive testing methods, based on different principles, each have their own advantages and disadvantages. Employing a multi-modal inspection method can leverage their complementary advantages, preventing misdetection and leakage of internal defects in composites.

Abstract:This paper presents a new methodology for detecting and quantifying delamination in composite plates based on the high-frequency local vibration under the excitation of piezoelectric wafer active sensors. Finite-element-method-based numerical simulations and experimental measurements were performed to quantify the size, shape, and depth of the delaminations. Two composite plates with purpose-built delaminations of different sizes and depths were analyzed. In the experiments, ultrasonic C-scan was applied to visualize the simulated delaminations. In this methodology, piezoelectric wafer active sensors were used for the high-frequency excitation with a linear sine wave chirp from 1 to 500 kHz and a scanning laser Doppler vibrometer was used to measure the local vibration response of the composite plates. The local defect resonance frequencies of delaminations were determined from scanning laser Doppler vibrometer measurements and the corresponding operational vibration shapes were measured and utilized to quantify the delaminations. Harmonic analysis of local finite element model at the local defect resonance frequencies demonstrated that the strong vibrations only occurred in the delamination region. It is shown that the effect of delamination depth on the detectability of the delamination was more significant than the size of the delamination. The experimental and finite element modeling results demonstrate a good capability for the assessment of delamination with different sizes and depths in composite structures.
