Abstract:FeSiAl soft magnetic composites (SMCs) with unique three-shell structured Al2O3–MnO–Al2O3 composite coatings were designed and prepared via sintering ball milled FeSiAl/MnO2 core–shell structured composite powders. The electromagnetic performance of the FeSiAl SMCs was optimized by regulating the average particle size of FeSiAl powders systematically. Owing to the interfacial reaction between MnO2 coating and Al with high reactivity from the FeSiAl alloy cores, the composite coatings were formed. When the average particle size decreased from 144 to15 μm, both the average thickness of the MnO2 coating and the relative density of the FeSiAl SMCs were decreased, resulting in the weakened permeability and deteriorated coercivity as well as the increased hysteresis loss, but the saturation magnetization showed a slight enhancement. And the resistivity was increased when the average particle size was smaller, which led to the obvious reduction of both the inter-particle and intra-particle eddy current losses.

Abstract:Fe-Si/MnO-SiO2 soft magnetic composites (SMCs) are prepared by sintering ball milled Fe-Si/MnO2 core–shell structured composites. The correlation between the coating uniformity and electromagnetic properties have been investigated via adjusting ball milling parameters in detail. The results indicate that uniform MnO2 coating can be transformed into MnO-SiO2 composite coatings with high insulation due to the high temperature reaction between MnO2 and Si. Agate ball is more effective than stainless steel ball to improve the uniformity of MnO2 coating as well as the electromagnetic properties such as significantly higher resistivity, lower core loss and better frequency stability of permeability. Moreover, increasing the ball milling time from 4 h to 24 h can obviously improve the coating uniformity and thus result in the remarkable increase of the resistivity from 2.4 mΩ·cm to 356.9 mΩ·cm. And the core loss and dynamic loss decrease rapidly while the Ms shows a slight decline. When the ball milling time reaches 24 h, the Fe-Si SMCs exhibits superior magnetic properties such as high Ms (181.0 emu/g), very low core loss (361.5 kW/m3 at 100 kHz) and good frequency stability of permeability (65) from 50 Hz to 1000 kHz.

Abstract:Fe-Si soft magnetic composites (SMCs) coated with MnO-SiO2 composite coatings were fabricated via sintering the ball milled Fe-Si/MnO2 composite powders. The transformation mechanism from MnO2 coating to MnO-SiO2 composite coatings was studied. The effect of MnO2 content on the microstructure and magnetic properties of Fe-Si soft magnetic composites has also been investigated systematically. The analysis results indicated that MnO2 would be reduced to MnO by Si in the Fe-Si particles at 780.1 ℃. When the temperature reached 985.8 ℃, the generated MnO and SiO2 would further combine to form 2MnO·SiO2, finally forming the MnO-SiO2 composite coatings. With the increase of the MnO2 content from 0.0 wt% to 10.0 wt%, the MnO-SiO2 composite coatings became thicker, thus the saturation magnetization and permeability decreased gradually. However, exorbitant MnO2 content above 5.0 wt% would result in excessive in-situ Fe existed in the composite coatings and obvious reduction of Si content in the Fe-Si particles due to the above solid-state reactions. Therefore, the increasing trend of the resistivity was weakened. And the 5.0 wt% MnO2 coated Fe-Si SMCs exhibited superior comprehensive performance such as high saturation magnetization (186.5 A·m2/kg), good permeability (71), low total core loss (362.6 mW/cm3 at 50 kHz).

Abstract:Two-dimensional layered material MoS2 was used as a high-resistance insulating material and coated on FeSiCr magnetic powder, and FeSiCr/MoS2 composites with low loss and high permeability were successfully prepared. The morphology and magnetic properties of FeSiCr/MoS2 composites were analyzed by XRD, SEM and B-H analyzer. The results show that although the addition of MoS2 will dilute the magnetic properties of FeSiCr, it still has high permeability and obviously reduces the magnetic loss of FeSiCr powder. At the same time, the addition of MoS2 also improves the frequency stability and quality factor of the composite powder cores. Especially, when the MoS2 content is 1.5 wt%, FeSiCr/MoS2 composites show the best magnetic properties after annealing at 500 °C. with a loss of 330 mW/cm3 and permeability of 66.75 (Bm =20 mT and f =1000 kHz). It can be seen that the MoS2 coating has a good effect on reducing the magnetic loss of powder core, which significantly improves the possibility of application of SMCs at high frequency.

Abstract:Fe-based α-Fe2O3/nano-sized MgO-coated soft magnetic composites were fabricated by powder metallurgy with 800 MPa pressure at room temperature, and then annealed at 400 ℃. A layer of iron oxide α-Fe2O3 was generated on the iron surface by passivation treatment. The processed iron powders were coated with nano-sized MgO by mixing method. The soft magnetic composites with sandwich structure (Fe + iron oxide + nano-sized MgO) resulted in an increased permeability at a higher frequency, and higher eddy current loss compared to that of the resin layer by the two-step annealing method, which indicates that the sandwich structure for the soft magnetic composites exhibited noticeably higher frequency stability. The relationship between compressed load and displacement for two kinds of soft magnetic composites implied that the density and stress release for iron play a leading role in the mechanical properties. The stress field analysis of the internal microstructure by finite element method shows that the cracks and pores are two important factors that affect the mechanical strength for the whole material.

Abstract:The Mn-Zn ferrite nanoparticles with a spinel structure were successfully prepared by using chemical co-precipitation method. The formed magnetic ferrite particles were coated on the surface of Fe-6.5 wt%Si alloy particles with the epoxy resin to prepare the powder core. The influence of magnetic ferrite insulation on the magnetic properties of the powder core was studied. Insulating with a moderate quantity of ferrite was found to improve the effective permeability and the loss of the powder core, while the inadequate insulation and the excessive insulation with ferrite led to the rapid growth of the eddy-current loss at high frequency and the remarkable decrease of the effective permeability, respectively. The effective demagnetizing field determined by the core's density and the magnetic nature of the ferrite were proposed to be the main causes of the variation of the core's magnetic performance. Loss separation fitting revealed that the hysteresis loss is much higher than the eddy-current loss for the core measured at the frequency lower than 120 kHz. This suggested that improving the effective permeability and the loss of the powder core in low-frequency range should focus on the means of reducing the effective demagnetizing field.

Abstract:The FeSiBCuNb amorphous powder prepared by the ball mill crushing was used as the raw material, and the FeSiBCuNb/NiCuZnFe2O4 core–shell structure was prepared by chemical coprecipitation. The soft magnetic powder cores (SMPCs) were then produced from the mixture of the qualified powders with 1 wt% epoxy resin as bonding materials by cold pressing under a compact pressure of 1600 MPa. The evolution of the high-frequency properties for the SMPCs with respect to the annealing temperature was systematically studied. The results show that the prepared NiCuZnFe2O4 were evenly coated on the surface of FeSiBCuNb amorphous powder, forming a fine insulating layer. After annealing at the optimal temperature, the SMPCs exhibit excellent magnetic properties: high effective permeability of 80.6 with high-frequency stability up to 2000 kHz; low core loss of 78.18 W/kg at 100 kHz for Bm = 0.1 T, which effectively reduces the high-frequency loss of the SMPCs. The research results are of great significance for the development and performance optimization of the amorphous/nanocrystalline SMPCs.

Abstract:Fabrication and extensive characterization of hard-soft nanocomposites composed of hard magnetic low-temperature phase LTP-MnBi and amorphous Fe 70 Si 10 B 20 soft magnetic phase for bulk magnets are reported. Samples with compositions Mn 55 Bi 45 + x ⋅ (Fe 70 Si 10 B 20 ) (x = 0, 3, 5, 10, 20 wt.%) were prepared by spark plasma sintering of powder mixtures. Characterization has been performed by X-ray diffraction, scanning and transmission electron microscopy, magnetometry and 57 Fe Mӧssbauer spectroscopy. It was shown that samples contain crystallized and nanometric LTP-MnBi phases with various elemental compositions depending on the degree of Bi clustering. Complex correlations between starting compositions, processes during fabrication, and functional magnetic characteristics were observed. Unexpected special situations of the relation between microstructure and magnetic coupling mechanisms are discovered. Exchange spring effects of different strengths occur, being very sensitive to morpho-structural and compositional features, which in turn are controlled by processing conditions. An in-depth analysis of related microscopic characteristics is provided. Results of this work suggest that fabrication by powder metallurgy routes, such as spark plasma sintering of hard and soft magnetic powder mixtures, of MnBi-based composites with exchange spring phenomena have a high potential in designing and optimization of suitable materials with tunable magnetic properties towards rare-earth–free permanent magnet applications.

Abstract:Fe–Si–Cr–B amorphous and carbonyl-iron powders insulated with phosphoric acid solution were used to prepare soft magnetic composites. The mass ratios of phosphoric acid insulation solution and the carbonyl-iron powder dependences of the magnetic spectrum, the density, and the resistivity were studied. Both the real part and the imaginary part of the core’s complex permeability increased after an initial decrease with the acid mass ratio increasing. This is similar to the variation tendency of the core’s density and opposite to the variation tendency of the core’s resistivity. The amount of the air gap, reflected by the density, was proposed to be the most important factor that has a great influence on the composite’s magnetic properties. The increase of the air gap reduced the effective demagnetizing field and the resistivity. This improved the permeability and the hysteresis loss and deteriorated the eddy-current loss. Carbonyl-iron powder addition was found to improve the moldability and the permeability of the composite based on the Fe-Si-Cr-B amorphous powder, although its loss was higher than that of the amorphous powder. All these findings can be referenced when designing an amorphous-based soft magnetic composite (SMC) core with balanced permeability, loss, and cost for high-frequency inductor within a MHz band.
Preparation of Fe@Fe3O4/ZnFe2O4 Powders and Their Consolidation via Hybrid Cold-Sintering/Spark Plasma-Sintering

Abstract:Our study is focused on optimizing the synthesis conditions for the in situ oxidation of Fe particles to produce Fe@Fe3O4 core–shell powder and preparation via co-precipitation of ZnFe2O4 nanoparticles to produce Fe@Fe3O4/ZnFe2O4 soft magnetic composites (SMC) through a hybrid cold-sintering/spark plasma-sintering technique. XRD and FTIR measurements confirmed the formation of a nanocrystalline oxide layer on the surface of Fe powder and the nanosized nature of ZnFe2O4 nanoparticles. SEM-EDX investigations revealed that the oxidic phase of our composite was distributed on the surface of the Fe particles, forming a quasi-continuous matrix. The DC magnetic characteristics of the composite compact revealed a saturation induction of 0.8 T, coercivity of 590 A/m, and maximum relative permeability of 156. AC magnetic characterization indicated that for frequencies higher than 1 kHz and induction of 0.1 T, interparticle eddy current losses dominated due to ineffective electrical insulation between neighboring particles in the composite compact. Nevertheless, the magnetic characteristics obtained in both DC and AC magnetization regimes were comparable to those reported for cold-sintered Fe-based SMCs.

Effects of the Gas-Atomization Pressure and Annealing Temperature on the Microstructure and Performance of FeSiBCuNb Nanocrystalline Soft Magnetic Composites

Abstract:FeSiBCuNb powders prepared by the gas atomization method generally exhibit a wide particle size distribution and a high degree of sphericity. In addition, the correspondingly prepared nanocrystalline soft magnetic composites (NSMCs) perform good service stability. In this paper, effects of the gas-atomization pressure and annealing temperature on the microstructure and soft magnetic properties of FeSiBCuNb powders and NSMCs are investigated. The results show that the powders obtained by a higher gas-atomization pressure possess a larger amorphous ratio and a smaller average crystallite size, which contribute to the better soft magnetic performance of the NSMCs. After being annealed at 550 °C for 60 min, the NSMCs show a much better performance than those treated by the stress-relief annealing process under 300 °C, which indicates that the optimization of the soft magnetic properties resulting from the precipitation of the α-Fe(Si) nanocrystalline largely overwhelms the deterioration caused by the grain growth of the pre-existing crystals. In addition, the annealed NSMCs prepared by the powders with the gas-atomization pressure of 4 MPa show the best performance in this work, μe = 33.32 (f = 100 kHz), Hc = 73.08 A/m and Pcv = 33.242 mW/cm3 (f = 100 kHz, Bm = 20 mT, sine wave).
Effects of Mn addition on crystallization behavior and soft magnetic properties of Fe–Si–B–P–Cu nanocrystalline alloy

Abstract:Insufficient glass forming ability and narrow annealing temperature window significantly restrict the development and application of Fe-based nanocrystalline soft magnetic alloys with high Fe content. In this work, (Fe 83.3 Si 4 B 8 P 4 Cu 0.7 ) 100-x Mn x (x = 0–7) alloys were designed and fabricated by melt-spinning, and the influences of Mn on glass forming ability, crystallization behavior and magnetic properties of this series of high Fe containing alloys have been systematically investigated. It is found that the fully amorphous structure can be obtained when Mn content is less than 7 at.%. The effective annealing temperature window could be broadened by Mn addition. It is also demonstrated that α-Fe grains could be refined by Mn doping, leading to the decrease in coercivity and the increase in permeability. After annealing at 500 °C for 6 min, the (Fe 83.3 Si 4 B 8 P 4 Cu 0.7 ) 99 Mn 1 nanocrystalline alloy exhibits excellent comprehensive soft magnetic properties including high saturation magnetization of 1.6 T, low coercivity of 3.75 A/m and high permeability of 12,142. Moreover, a magnetic field annealing under a relatively low magnetic field intensity of 0.02 T would suppress the precipitation of α-Fe grain and relieve residual stress, thus resulting in better soft magnetic properties.

Abstract:Fe-based nanocrystalline alloy powder prepared by ball-milling is a potential candidate as a soft magnetic composite (SMC). Since the magnetic properties of particles having a random geometry arising from brittle fracture deteriorate by the presence of a demagnetising field, plastically deformed flake-shaped powders, exhibiting better magnetic properties on account of the suppression of any demagnetising field, are desirable. Microstructure such as grain size, lattice distortion and the distribution of dislocations, are affected by ball-milling treatment which changes the magnetic properties. In this study, Fe-based nanocrystalline alloy sheets are ball-milled with lubricant oil as a process control agent (PCA) and the microstructure of the particles investigated. The PCA effectively suppresses the brittle fracture of the alloy sheet during the ball-milling treatment and plastically deformed flake-shaped particles are then successfully obtained. Transmission electron microscopy reveals that there were few lattice defects in the α-Fe grain of the alloy, which indicated that almost only grain-boundary-mediated processes such as GB diffusion/sliding/migration and grain rotation dominate the deformation mechanism. However, Williamson–Hall analysis based on synchrotron radiation exhibits a slope indicating micro-strain in the α-Fe grains. It is found that the plastic deformation induced by the ball-milling treatment forms a microstructure having lattice distortion but containing few lattice defects. It is considered that a slight growth of the existing grains, which can be induced by thermal treatment, can achieve a strain- and dislocation-free microstructure, which is desirable for soft magnetic alloys.

Effect of magnetic properties in FeSi soft magnetic composites by low melting glass powder as adhesive and insulating agent

Abstract:FeSi/1wt% glass soft magnetic composites are prepared by mechanically mixing, compacting, and annealing, their morphology is examined by SEM, and their magnetic properties are measured by MPMS and B-H analyzer. The morphology of SEM shows that when the annealing temperature is higher than the melting point of the glass, the glass particles between the FeSi balls are deformed into flakes. The sample has higher saturation magnetization and lower power loss. The magnetic permeability and mechanical strength of the sample increase with the increase of annealing temperature, but the best power loss characteristics emerge at annealing temperature of 400 °C.

Abstract:Here, the influence of zinc stearate on the microstructure and soft magnetic properties of the Finemet nanocrystalline soft magnetic composites (NSMCs) was systematically investigated. The results demonstrate that the core loss (Pcv) decreases and the effective permeability (μe) increases of the NSMCs with increasing zinc stearate from 0 wt% to 2.0 wt%, which can be attributed to the reduction of residual stress during compaction. Further increasing zinc stearate up to 3.0 wt%, the Pcv increases sharply, while the μe shows a decreasing trend. It can be considered that the addition of excess lubricant decomposes to CO2 during annealing, which deteriorates the magnetic properties. After annealing at 560 °C, a thin hybrid layer of only about 53.6 nm containing iron phosphate, ZnO, and SiO2 is formed in the NSMCs with 2.0 wt% zinc stearate, which exhibits excellent soft magnetic properties such as low Pcv of 174 kW/m3 and high μe of 66.7 at Bm = 0.1 T for 50 kHz. In addition, loss separation has been carried out and suggests that the addition of lubricant mainly affects hysteresis loss in the total energy loss of NSMCs.

Abstract:In this study, an extremely simple one-step ball milling has been applied to fabricate the flaky Fe3O4/Fe composites. The obtained samples were characterized by X-ray diffraction (XRD), scanning electron microscopy (SEM), vibrating sample magnetometer (VSM), and vector network analysis (VNA). It is acknowledged that the ball-milling process has huge influence on the morphology and electromagnetic absorption capability. Compared with the raw Fe3O4, the saturation magnetization of Fe3O4/Fe composites improved greatly. When the thickness is just 1.25 mm, the reflection loss values below -10 dB can be achieved from 13.8 to 18 GHz, with a maximum reflection loss of -25.9 at 16.1 GHz. Obviously, the Fe3O4/Fe composites can be used as magnetic microwave absorbers due to its simple synthesis for the mass production standards. Moreover, this study also gives new enlightenment to design other magnetism/magnetism composites that can be applied to Ku-band such as satellite communications. (C) 2017 Elsevier B.V. Abstract:The major method used to reduce the magnetic loss of soft magnetic composites (SMCs) is to coat the magnetic powder with an insulating layer, but the permeability is usually sacrificed in the process. In order to achieve a better balance between low losses and high permeability, a novel photodecomposition method was used in this study to create a ZnO insulating layer. The effect of the concentration of diethyl zinc on the formation of a ZnO insulating film by photodecomposition was studied. The ZnO film was best formed with a diethyl zinc n-hexane solution at a concentration of around 0.40 mol/L. Combined with conventional coupling treatment processes, a thin and dense insulating layer was coated on the surface of iron powder in situ. Treating the iron powder before coating by photodecomposition led to a synergistic effect, significantly reduced core loss, and the effective permeability only decreased slightly. An iron-based soft magnetic composite with a loss value of 124 kW/m3 and an effective permeability of 107 was obtained at the frequency of 100 kHz and a magnetic field intensity of 20 mT.

Magnetic Properties and Microstructures of Nanocomposite Nd9Fe85-xMnxB6

Abstract:The structures and magnetic properties of the as-spun and annealed Nd9Fe85-xMnxB6 (x=0, 0.5, 1.0) nano-composite magnetic materials were investigated by XRD, XAFS and vibrating sample magnetometer (VSM). The XRD and XAFS results indicated that the structures of the as-spun Nd-Fe-B nano-composites were largely correlated by the addition of element Mn. With increasing the amount of element Mn, the long-range order of both soft magnetic phase a-Fe and hard magnetic phase Nd2Fe14B largely increased. After annealed at the optimal temperature of 973 K for 5 min, the results implied that the long-range and local structures of the Nd9Fe85B6 were almost the same as those of Nd9Fe84 5Mn0.5B6 and Nd9Fe84Mn1B6. However, the VSM results showed that the coercivity was obviously enhanced from 339 to 398 kA/m for the annealed Nd9Fe85-xMnxB6 nano-composites with the x from 0 to 1. These results were supposed to arise from the exchange coupling between the Nd2Fe14B and α-Fe grains induced by the addition of element Mn.

Abstract:Hybrid soft magnetic composites are fabricated using bimodal amorphous Fe73Si11B11C3Cr2 and crystalline Fe50Co50 powders via MIM. When Fe73Si11B11C3Cr2 powder is partially substituted by Fe50Co50 powder which forms a bimodal distribution, permeability decreases with, but the saturation induction increases with increasing fraction of Fe50Co50. Composites with high fraction of Fe50Co50 have good magnetic saturation and improved bias performances. Core loss is more influenced by particle size distribution. Finer Fe50Co50 powders are distributed in interstices and lead to a more loosely packed structure. On one hand, loosely packed structure increasing the interspacing of magnetic powders gives rise to low eddy current loss. On the other hand, loosely packed structure increases flowability of powders and results in low-viscosity feedstock, which can be molded with low injection pressure resulting in small internal stresses, giving rise to low core loss. As a result, hybrid SMCs with 50% fraction of Fe50Co50 powder exhibits the best comprehensive magnetic properties.

Abstract:Insufficient amorphous forming ability (AFA) and thermal instability have always been the bottleneck restricting the application of high Fe content iron-based nanocrystalline soft magnetic materials. In this work, the effects of micro-compressive stress annealing (MCSA) on microstructure, soft magnetic and mechanical properties of high Fe content FeSiBCuPCMn alloys were systematically investigated. We demonstrate that Mn doping effectively increases the AFA of the alloys and improves the thermal stability of the amorphous matrix. The change of coercivity (Hc) is closely related to the grain size, which depends on the Mn content and annealing process. It clearly shows that a small amount of Mn doping (≤3 at%) and MCSA can inhibit the excessive growth of α-Fe grains and reduce the grain size. Moreover, the low Mn-doped amorphous alloys exhibit good bending ductility even after annealing at appropriate conditions. After MCS-annealing at 420 °C for 10 min, the Mn-doped Fe85−xSi1.3B9P4Cu0.5C0.2Mnx (≤3 at%) nanocrystalline alloys exhibit comprehensive and excellent soft magnetic and mechanical properties, such as high Bs of 1.79–1.87 T, low Hc of 4.6–9.9 A/m and low Hv of 737–867.
