Abstract:Wide softening zones are typical for welded joints of age hardened aluminium alloys. In this study, the microstructure evolution and distribution of mechanical properties resulting from welding processes of the aluminium alloy EN AW-6082 (AlSi1MgMn) was analysed by both in-situ and ex-situ investigations. The in-situ thermal analyses (TMA) included differential scanning calorimetry (DSC), which was used to characterise the dissolution and precipitation behaviour in the heat affected zone (HAZ) of welded joints. Thermo-mechanical analysis by means of compression tests was used to determine the mechanical properties of various states of the microstructure after the welding heat input. The necessary temperature⁻time courses in the HAZ for these methods were measured using thermocouples during welding. Additionally, ex-situ tensile tests were done both on specimens from the fusion zone and on welded joints, and their in-depth analysis with digital image correlation (DIC) accompanied by finite element simulations serve for the description of flow curves in different areas of the weld. The combination of these methods and the discussion of their results make an essential contribution to understand the influence of welding heat on the material properties, particularly on the softening behaviour. Furthermore, the distributed strength characteristic of the welded connections is required for an applicable estimation of the load-bearing capacity of welded aluminium structures by numerical methods.

Abstract:Bolivian hemorrhagic fever (BHF) is a potentially severe febrile illness caused by Machupo virus (family Arenaviridae). Initial symptoms include headache, fever, arthralgia, and myalgia. In the later stages of this illness, patients may develop hemorrhagic manifestations including subconjunctival hemorrhage, epistaxis, hematemesis, melena, and hematuria, as well as neurological signs including tremor, seizures, and coma. During the BHF epidemics of the 1960s, convalescent-phase immune plasma from survivors of BHF was administered to selected patients infected with Machupo virus. However, there is currently a paucity of survivors of BHF who can donate immune plasma, and there is no active program for collection and storage of BHF immune plasma; therefore, we had the opportunity to offer intravenous ribavirin to two of three patients with this potentially life-threatening infection. One patient with laboratory-confirmed Machupo virus infection who received ribavirin recovered without sequelae, as did a second patient with suspected BHF whose epidemiological and clinical features were similar to those of the first patient. This report describes the first use of intravenous ribavirin therapy for BHF in humans, and the results suggest the need for more extensive clinical studies to assess the usefulness of ribavirin for treating BHF.

Abstract:The present research investigates the effects of different welding techniques, namely traditional metal inert gas (MIG), cold metal transfer (CMT), and fiber laser-MIG hybrid, on the microstructural and mechanical properties of joints between extruded EN AW 6181/6082-T6 and cast EN AC 42100-T6 aluminum alloys. These types of weld are very interesting for junctions of Al-alloys parts in the transportation field to promote the lightweight of a large scale chassis. The weld joints were characterized through various metallurgical methods including optical microscopy and hardness measurements to assess their microstructure and to individuate the nature of the intermetallics, their morphology, and distribution. The results allowed for the evaluation of the discrepancies between the welding technologies (MIG, CMT, fiber laser) on different aluminum alloys that represent an exhaustive range of possible joints of a frame. For this reason, both simple bar samples and real junctions of a prototype frame of a sports car were studied and, compared where possible. The study demonstrated the higher quality of innovative CMT and fiber laser-MIG hybrid welding than traditional MIG and the comparison between casting and extrusion techniques provide some inputs for future developments in the automotive field.

Corrosion Performance and Mechanical Strength in Aluminum 6061 Joints by Pulsed Gas Metal Arc Welding

Abstract:In this paper, the analysis of electrochemical corrosion performance and mechanical strength of weld joints of aluminum 6061 in two-heat treatment conditions was performed. The joints were produced by gas metal arc welding in pulsed mode. The original material exhibited precipitates of β and β" phases in a volume fraction (Vf) of 2.35%. When it was subjected to a solubilization process, these phases were present in a Vf = 2.97%. This increase is due to their change in shape and distribution in clusters within the aluminum matrix. After the welding process, the best sample in the solubilization condition reached 117 MPa, while the original material achieved 104 MPa, but all samples showed a fracture in the fusion zone. This is attributed to the heat input that produces high and low hardness zones along the heat-affected zone and the welding zone, respectively. Moreover, the change in microstructure and phase composition creates a galvanic couple, susceptible to electrochemical corrosion, which is more evident in the heat-affected zone than in the other weld regions, exhibiting uniform and localized corrosion, as was evident by electrochemical impedance spectroscopy. The heat from the welding process negatively affects the corrosion resistance, mainly in the heat-affected zone.

Abstract:The paper presents the results of the joining tests of the EN AW-6082 T6 alloy. The materials were joined using the EBW high-energy (electron beam welding) and friction stir welding (FSW) methods. In the case of FSW welding, the following parameters were used: the linear speed was 355 mm/min, and the rotational speed of the welding tool was 710. In the case of EBW welding, the following parameters were used: accelerating voltage U = 120 kV, beam intensity I = 18.7 mA, welding speed v = 1600 mm/min and, in the case of a smoothing weld, U = 80 kV, beam intensity I = 17 mA, and welding speed v = 700 mm/min. Comprehensive microstructural tests of all welded joints (MO, SEM and TEM) and mechanical property tests (tensile and hardness tests) were carried out. The topographies of the fractures after the tensile test were also examined. Based on the results, it was found that the strength properties of the EBW joint were reduced by 23% and the FSW joint by 38% compared to the base material. A decrease in elongation was also noted, with an FSW elongation of 7.2% and an elongation of 2.7% for EBW. In the case of the EBW joint, magnesium evaporation was found in the weld during welding, while in the FSW joint, the dissolution of the Mg2Si particles responsible for strengthening the material during heat treatment to the T6 state was observed.

Abstract:In this paper, metal inert gas (MIG) welding of 6082-T6 aluminum alloy with a thickness of 4 mm was simulated using a double ellipsoidal heat source. Based on the simulation results, the evolution of the microstructure, the strengthening mechanism of mechanical properties, and the corrosion characteristics of the welded joint were studied further. The thermal cycle curve of the welded joint was obtained through numerical simulation. When the heat input was 2.34–2.75 KJ/mm, the temperature of the welded joint reached the melting point of the material. With the increase in welding heat input, the weld metal (WM) organization changed from the dendrite to the cellular crystal transformation and presented a uniform distribution. The precipitation of the strengthened phase was inhibited at 2.75 KJ/mm. When the heat input changed from small to large, the tensile strength and toughness first increased and then weakened. Dimple distribution of tensile fractures was observed with a scanning electron microscope. When the welding heat input was 2.57 KJ/mm, the mechanical properties of the joint were the best. The tensile strength can reach 76.62% of the base material, and the elongation after breaking can reach 59.38% of the base material. However, it was concluded through studying electrochemical corrosion that the corrosion resistance of welded joints under this parameter was the worst. This may be caused by the presence of Cu, Fe, Si, Mg, and other compounds, and was proven to be Mg2Si through EDS analysis.

Abstract:The present study investigates a fatigue property and its microstructural and interface geometrical effect on the resistance element welded (REWed) aluminum (Al)/high-strength steel (Fe) lap joint. The assembled Al/Fe joints were subjected under the fatigue strength up to 80% of tensile-shear loads with 0.1 of the load ratio. As a result, an exceptional fatigue strength has been secured inducing the base material fracture because there are no noticeable interfacial defects at the 10.5 kA welding condition compared to assemblies joined with 3.5–4.5 kA of welding currents. Even, maximum tensile-shear loads exceed 9 kN at the 10.5 kA welding condition. Microstructural developments of base materials and welding interfaces were thoroughly analyzed by an optical microscopy (OM) and electron backscatter diffraction (EBSD), the development of prior-austenite-grain-boundaries (PAGBs) and α '-martensite phases were observed in the welding interfaces at all conditions. Heat affected zone (HAZ) developments of AA5052 were quantitatively analyzed in terms of recrystallization and grain growth, providing significant differences in the fatigue performances and striation, crack propagation developments. In addition, with the help of a finite element (FE) computational modeling, a mechanical stress distribution and strain behavior by geometries of the joining interface are discussed in detail.

Abstract:The paper presents results of investigations of welding sheets of AA2519-Ti6Al4V, a difficult-to-joint components materials, produced by explosive welding with a thin technological interlayer of AA1050. The joining process leads to the formation of intermetalics in the vicinity of joint and generates significant residual stresses. In the next step the laminate was subjected to a heat treatment process in order to improve the mechanical properties by precipitation hardening. This treatment should not be carried out before welding because of negative influence on a ductility of the aluminum alloy. Material in this state was subjected to the tests of chemical composition, microstructure, and microhardness. A tensile test was carried out with accompanying strain analysis by the digital image correlation (DIC) method. Moreover, the residual stresses were determined which were measured by using two methods, the X-ray diffraction and the hole drilling. This approach made it possible to measure the residual stresses both in the plane parallel to the surface and in the cross section of the laminate.

Abstract:The properties of Al–Li alloys have been extensively studied recently for structural applications in automotive and aerospace industry, thanks to their lower density and enhanced modulus of elasticity. In common with many Al alloys, one of the main issues is the loss of toughness and soundness of welded joints consequent upon welding operations, in particular, possible cracking in the weld metal and metallurgical modifications induced in the heat-affected zone. In this work, welding trials were carried out on 8090 Al–Li plates welded by electric arc, using a 5% Mg filler metal. Joints were mechanically and metallurgically characterized through tensile and microhardness tests, optical and scanning electron microscopy, and fractography on both welded and unwelded tensile specimens. Energy dispersive spectroscopy (EDS) measurements were also performed to evaluate chemical composition locally and determine the nature of precipitates.

Abstract:Welding is used for fabricating various components to increase the application of aluminum alloys. When compared to fusion welding, friction stir welding (FSW) is used to join non-ferrous and ferrous with similar and dissimilar materials with fewer defects. In the present work, FSW was carried out between 5 mm thick plates of solid solution-strengthened AA 5052-H32 and precipitate-strengthened AA 6061-T6 alloys. The plates were welded at tool rotational speeds (TRS) of 800, 950, and 1100 rpm. Furthermore, a salt spray test was conducted on both base metals and FSW joints. The scanning electron microscope was accustomed to examining the microstructure of the base metals and different zones. Mechanical characterization was performed to determine the welds' strength and hardness. The phase examination was then performed on the weld nugget zone using X-Ray Diffraction (XRD). To determine the mode of failure, the tensile fracture surfaces of the welded samples were inspected. The study found that the joint prepared at 950 rpm yielded maximum tensile strength of 174.3 MPa, % elongation of 13.8% and a higher hardness of 72 HV related to other joints. The corrosion test results exposed an enhancement in corrosion resistance of maximum tensile strength obtained from the welded joint

Abstract:The friction stir lap welding of AA5083 H111 aluminum alloy and S355J2 grade DH36 structural steel was investigated. A polycrystalline cubic boron nitride with tungsten and rhenium additives tool was used. According to visual inspection, radiographic examination, and tensile test, it was observed that the best results were obtained for rotation speeds of about 700–800 rpm, with a feed speed ranging between 1.3 and 1.9 mm/s. From the fatigue tests, it is possible to state that there was a preferential propagation of cracks in the part of the aluminum alloy base material. Furthermore, a different response to fatigue stress for samples extracted from the same weld at different positions was observed, which introduces an overall variability in weld behavior along the welding direction. The specimens obtained in the second part of the weld endured a larger number of cycles before reaching failure, which can be related to progressively varying thermal conditions, dissipation behavior, and better metal coupling as the tool travels along the welding line.

Abstract:This study aims to investigate a friction stir welded joint between steel and aluminum alloy. FSW is nowadays one of the most interesting joining techniques due to the possibility of connecting materials and thicknesses that are difficult or impossible to weld with traditional techniques. The main advantage is that materials are not affected by thermal cycle problems during solidification and cooling, and the absence of fumes and pollution during the process favors the quality of the welded joint. The life of metal joints could be greatly reduced in a corrosive environment since the less noble material will tend to increase its corrosion rate, while the nobler one will reduce its electrochemical dissolution. Accelerated aging tests (i.e., salt fog test) are used to estimate the lifetime of metal joints in highly aggressive environments. The aim of the present work is to evaluate the durability at a long aging time in the salt spray test (according to ASTM B117) of carbon steel/aluminum alloy joints, obtained by FSW. In this first part, mechanical test results are reported. A deep metallographic and chemical investigation is going to be reported in part two. The current research work investigates the welding direction and residence time in the salt spray chamber. The breakage of all tested samples, evaluated after the tensile tests were carried out, always occurs at the interface of the joint, regardless of the change of direction of the weld on the advancing or retreating side. The welding direction influences the breakage of the joint only before the aging treatment. Specifically, specimens produced in advance are characterized by increased joint strength. On the other hand, the factor that influences the performance of the joints is the exposure time where, starting from the first point of aging, i.e., after two months, there is a decrease in the maximum load of 40%, and the effect of corrosion leads to a significant deterioration of the weld which remains almost similar until the last point of aging.

Investigation into the Effect of RFSSW Parameters on Tensile Shear Fracture Load of 7075-T6 Alclad Aluminium Alloy Joints

Abstract:The aim of the investigations was to determine the effect of parameters of refill friction stir spot welding (RFSSW) on the fracture load and failure mechanisms of the resulting joint. RFSSW joints were made in 7075-T6 Alclad aluminium alloy sheets using different welding parameters. The load capacity of joints was determined under tensile/shear loadings. Finite element-based numerical simulations of the joint-loading process were carried out, taking into account the variability of elasto-plastic properties of weld material through the joint cross-section. The influence of welding parameters on selected phenomena occurring during the destruction of the joint is presented. The considerations were supported by a fractographic analysis based on SEM images of fractures. It was found that there is a certain optimal amount of heat generated, which is necessary to produce the correct joint in terms of its load capacity. This value should not be exceeded, because it leads to weakening of the base material and thus to a reduction in the strength of the joint. Samples subjected to uniaxial tensile shear load showed three types of failure mode (tensile fracture, shear fracture, plug type fracture) depending on the tool rotational speed and duration of welding. Prediction of the fracture mode using FE-based numerical modelling was consistent with the experimental results. The samples that were damaged due to the tensile fracture of the lower sheet revealed a load capacity (LC) of 5.76 KN. The average value of LC for the shear fracture failure mechanism was 5.24 kN. The average value of the LC for plug-type fracture mode was 5.02 kN. It was found that there is an optimal amount of heat generated, which is necessary to produce the correct joint in terms of its LC. Excessive overheating of the joint leads to a weakening of the base metal and thus a reduction in the strength of the joint. Measurements of residual stresses along the axis specimens showed the presence of stresses with a certain constant value for the welded area on the side of the 1.6 mm thick plate.

Abstract:The mechanical property and corrosion sensitivity of a friction stir welded (FSW) AA5086 joint have been investigated. Vickers microhardness and tensile tests showed that the TMAZ/HAZ zone had the lowest microhardness value and the tensile specimen (transverse to the weld) failed in this region. Polarization experiments conducted using samples cut from each zone indicated that the HAZ had the lowest corrosion rate in 3.15 wt.% NaCl. SEM observation of the samples, Raman spectroscopic and XRD characterization of the corrosion products, and weight loss analysis after immersion tests all showed that the corrosion severity of AA5086 decreased from 3.15% NaCl to ASTM seawater and finally to 0.5 M Na2SO4. In addition, less corrosion products were observed from HAZ as compared to the other three regions, which was in agreement with the Raman and XRD analyses.

Abstract:The influence of the process parameters, traverse, and rotational speeds of dissimilar friction stir welded joints of AA2024-O and AA6061-O aluminum alloys on the corrosion resistance was evaluated. Potentiodynamic tests using a 3.5% NaCl solution, open circuit potential, and polarization curves showed the corrosion behavior for the different welding parameters. These data were correlated with those obtained by mechanical tests (microhardness, tensile, and fracture analysis) and microstructure analysis by optical and scanning electron microscopy. It was observed that the combined effect of the parameters influenced the variation of corrosion resistance. This was evidenced mainly by the improvement of corrosion resistance at 1200 rpm–65 mm·min−1, which was related to the tendency of grain size and heat input presented. The corrosive attacks on the welded joints presented greater affectations in the presence of base material 1 (AA6061-O) with higher metallic dissolution. Corrosion attacks abovementioned were presented in different forms, such as pitting, localized, and selective, and they were observed by scanning electron microscopy. Finally, in corrosive and mechanical terms, the best performing condition was 1200 rpm and 65 mm·min−1 compared to the low parameter of 840 rpm and 45 mm·min−1.

Abstract:The electrochemical behavior and mechanical properties of friction stir welded AA5086 and AA6061 Al alloys were investigated. Micro-hardness measurements and tensile tests showed that the heat-affected zone (HAZ) in AA6061 had minimum hardness value (i.e., 88 HV) and served as failure site in the dissimilar weld. Corrosion testing revealed that the minimum value of Icorr appeared in the HAZ 5086 (0.54 uA/cm2) and HAZ 5086 was most resistant to corrosion. The AA 5086 side of the weld showed better corrosion resistance than the AA 6061 side.

Abstract:The trend of using lightweight materials in the automotive industry brings along the necessity of dissimilar welding of aluminum alloys such as AA5754 and AA6061. Hybrid structures in automobiles are subjected not only to mechanical forces but also corrosive effects of the environment. In this study, cold metal transfer welding, which is suitable for welding thin sheets and dissimilar materials, was applied to join AA5754 to AA6061. It was aimed to investigate the effect of weld heat input on mechanical properties and corrosion rate measured by the Tafel extrapolation method in 3.5 wt.% NaCl solution at room temperature. The tensile strength of AA5754-AA6061 joints tended to reduce with increasing heat input. Corrosion test results showed that the increased heat input decreased the corrosion resistance and caused intergranular corrosion besides pitting corrosion.

Abstract:Aluminum–steel joints are increasingly used in the automotive industry to meet the requirements for energy saving and emission reduction. Among various joining technologies, self-pierce riveting (SPR) and resistance spot welding (RSW) are two well-established technologies for fabricating dissimilar joints with stable and high mechanical performance. However, corrosion will occur in these joints inevitably due to different electrochemical properties, which can degrade the surface quality and the mechanical performance, such as strength. This paper presents a method of understanding the corrosion mechanisms in joining aluminum and steel. For this understanding, a hybrid method combining experimental observations, mechanical properties identification, and analytical approaches was used to assess the evolution of the impact of corrosion on the joining performance, such as traction separation curves. The study was conducted on common combinations used in the vehicles, e.g., a 1.2 mm thickness aluminum alloy (AA 6022) and 2.0 mm thickness hot deep galvanized steel (HDG HSLA 340) joined by SPR and RSW. After the fabrication of these joints, accelerated cyclic corrosion tests of up to 104 cycles were performed, which reproduced the environmental conditions to which a vehicle was exposed. By investigating the microstructural evolution within the joints, the corrosion mechanisms of SPR and RSW joints were revealed, including the initiation and propagation. Moreover, the intrinsic impact of the corrosion on the mechanical performance, including the strength, axial stiffness, and crashworthiness, was analyzed by performing a lap-shear test. It showed that as corrosion proceeds, the fracture modes and mechanical performance are affected significantly.

Abstract:The paper presents the possibilities of using light alloy components in vehicle construction. Material 6082 was chosen for use in responsible structural components. The structure and strength parameters of the material in the delivery state were tested. Tested material parameters were compared with normative requirements. The purpose of the paper is to check the mechanical properties of aluminum alloy welded joints by various processes and parameters. Until now, welding of 6082 alloy did not give good and repeatable results. Because of that, two welding methods were analyzed (MIG and TIG) in the field of the quality of welds, strength of welded joints, and material structures obtained as a result of welding with various parameters.
