Aluminium alloy, AlSi10Mg is being used widely because of its light weight and good mechanical properties. The material has good strength, hardness, high corrosion resistance, and good thermal and electrical conductivity. The AlSi10Mg samples were fabricated using the powder bed fusion (PBF) method. The PBF is a widely used additive manufacturing (AM) method that uses powder bed fusion technology to build up near-net shape parts. As-built sample surfaces were characterised in terms of 3D surface roughness parameters. Since fatigue and wear can occur readily during the life cycle of any component, it is important to study the tribological aspects of AlSi10Mg produced by the PBF method. Dry sliding tests were performed using as-built AlSi10Mg samples as stationary blocks against a 6 mm diameter Alumina ball as the counter face. Tests were performed using different loads and velocities ranging from 10–45 N and 1–4 mm/s respectively. Although complex geometries can be fabricated using the PBF method, the surface quality is insufficient for different applications. After chemical polishing of the samples, tribology experiments were repeated, highlighting the substantial impact of surface finishing on both surface properties and tribological behaviour. Furthermore, the tribological behaviour of AMed metal parts is notably influenced by load and velocity parameters. Wear tests underscore that loads and velocities significantly influence the wear behaviour of the component, with contact pressure potentially leading to microstructural modifications due to thermal softening induced by the sliding process.

Abstract:Abstract In this article, friction-stir additive manufacturing, a solid-state process for rapid fabrication of large components, is employed to investigate laminated Al-Mg-Si alloy blocks. The study delves into microstructural changes, hardness distribution, and wear behavior on two distinct surfaces using various parameters such as rotational speed (800 and 1200 rpm), traverse speed (41 and 82 mm/min), and a 50% pin overlap for block fabrication. Macrographs demonstrate the influence of adjacent toolpath overlap on layer integrity through interfacial mixing and consolidation of plastically deformed material. Within the overall stirred zone, re-stirring effects lead to refined grain formation and the dissolution of Mg2Si precipitates, resulting in an uneven micro-hardness distribution due to varying thermal cycles. Notably, specimens with a traverse speed of 41 mm/min exhibit reduced wear loss, attributed to microstructural changes that enhance resistance to plastic deformation during sliding, thereby improving tribolayer stability. This enhancement is attributed to increased hardness arising from refined grains and the strain hardening effect. Interestingly, the study finds that the horizontal surface of the fabricated blocks displays superior wear resistance compared to the vertical surface, due to the more homogeneous microstructure in individual layers. Further analysis using FESEM and EDS unveils the presence of glaze layers, oxide films, galling surfaces, grooving, trimming impacts, ploughing marks, and the accumulation of wear debris within wide pits and on worn-out pin surfaces. Scar morphology reveals that both abrasive and adhesive wear mechanisms contribute to volumetric losses in the specimens.

Abstract:Polymer additive manufacturing has advanced from prototyping to producing essential parts with improved precision and versatility. Despite challenges like surface finish and wear resistance, new materials and metallic reinforcements in polymers have expanded its applications, enabling stronger, more durable parts for demanding industries like aerospace and structural engineering. This research investigates the tribological behaviour of FFF surfaces by integrating copper and aluminium reinforcement particles into a PLA (polylactic acid) matrix. Pin-on-disc tests were conducted to evaluate friction coefficients and wear rates. Statistical analysis was performed to study the correlation of the main process variables. The results confirmed that reinforced materials offer interesting characteristics despite their complex use, with the roughness of the fabricated parts increasing by more than 300%. This leads to an increase in the coefficient of friction, which is related to the variation in the material's mechanical properties, as the hardness increases by more than 75% for materials reinforced with Al. Despite this, their performance is more stable, and the volume of material lost due to wear is reduced by half. These results highlight the potential of reinforced polymers to improve the performance and durability of components manufactured through additive processes.
Improved tribological performance of AISI 316L stainless steel by a combined surface treatment: Surface texturing by selective laser melting and plasma nitriding

Abstract:<p>Surface texturing, which depends on the formation of different patterns on materials, is used to improve the tribological performance of materials. Therefore, the effects of different surface textures fabricated by selective laser melting (SLM) and plasma nitriding on the friction and wear properties of AISI 316L stainless steel were investigated in this study. AISI 316L samples with hexagonal, random, ellipse, triangle, square and the new model (ellipse+triangle) surface textures (patterns) were produced by SLM and they were plasma nitrided at 400 °C for 2 h. Tribological behavior of them was determined by a pin-on-disc type tribo-tester under dry and simulated body fluid (SBF) conditions. XRD, SEM, microhardness tester and 3D surface profilometer were used for characterizations. The results showed that the surface textures and their area density were highly effective on the friction and wear properties and the increasing area density provided better wear resistance. Ellipse geometric pattern had the lowest friction coefficient and wear rate because it trapped wear debris and provided a smooth stress transition in comparison to the sharp-edged textures by enabling hydrodynamic benefit. Plasma nitriding led to decrease friction coefficient and wear rate for all surface textures since it produced a hard compound layer. Also, the best results were obtained from SBF because solid-solid contact was prevented and wear debris was removed by solution.</p>

Abstract:Purpose The purpose of this paper is to investigate the friction and wear mechanisms in lubricated sliding conditions of additively manufactured SS316L parts. The different viscous oils 5W30, 15W40, 20W50 and SAE140 are used. These investigations provide a theoretical basis for the high performance of printed and postheattreated SS316L. Design/methodology/approach Tribological tests were carried out on selective laser melting-made SS316L printed specimens and heat-treated specimens. The parameters in 15 min of test duration are 20 N of load, 200 rpm, 8 mm of pin diameter, 25 mm length, 80 mm of track diameter and EN31 counter disc body. This work presented the phenomena of lubrication regimes and their characterization, as identified by the Stribeck curve, and these regimes affect the tribological properties of additively manufactured SS316L under the influence of industrial viscous lubricants. The results are observed using Scanning electron microscope (SEM), X-ray diffraction (XRD) and wear tests. Findings The observations indicate that additively manufactured SS316L shows a reduced coefficient of friction (COF) and specific wear rate (SWR). This is credited to the utilization of different viscous lubricants. Originality/value This exclusive research demonstrates how various viscous lubricants affect the COF and SWR of printed and post-heat-treated SS316L parts. Lambda (λ), lubricant film thickness (h 0 ), surface roughness and wear mechanisms are studied and reported. Abstract:The tribological properties of additive manufactured titanium alloy reflect its machinability, and further affect the tool wear during machining. This paper investigated the tribological properties of selective laser melting (SLM) processed Ti6Al4V against cemented carbide under dry conditions, with emphasis on the effects of temperature and normal load on the friction process. Adhesive wear is the main wear mechanism between SLM Ti6Al4V and cemented carbide. However, abrasive wear and diffusion wear will also occur under specific conditions. An interesting phenomenon was found that the maximum wear depth reduced obviously at high temperature. The results showed that this was due to the formation of tungsten oxide with lubrication characteristics at high temperature, which reduced the wear.

Selective Laser Melting (SLM) is a widely used process-based on melting powder material through a high laser beam. Process parameters significantly influence the microstructure, surface texture, and mechanical properties of materials in SLM. In this experimental investigation, we have used SLM core parameters, including scan speed, layer thickness, hatch spacing, and laser power, to observe their influence on the tribological behavior of 316L Stainless Steel (SS) samples. Samples were fabricated using SLM, and the wear test was performed according to the ASTM G-99 test standard on a dry sliding wear testing machine, keeping the process parameters (load, speed, wear track diameter, and time) constant for all samples. The Scanning Electron Microscopic (SEM) analysis showed columnar and cellular microstructure of the samples before the wear. In contrast, shallow plowing grooves, delamination marks, and cracks were observed in worn-out samples caused due to formation of abrasive and adhesive wear. Taguchi's statistical design of experiment was used to optimize the selected parameters for response variables like density and specific wear rate. From the Taguchi analysis the high density and minimum specific wear rate values were achieved at a scan speed of 900 mm/s, a laser power of 300 W, and a hatch spacing of 90 μm.The validation of obtained parameters has been done through Analysis of variance (ANOVA) to develop a linear correlation between the chosen parameters.

Aluminum alloys are widely used in various automotive parts because of their high strength-to-weight ratio. However, their tribology properties, such as wear rate, are relatively high, resulting in a shorter life span than expected. Reconstructing the worn area using welding-based additive manufacturing (AM), such as wire arc AM, offers many advantages. However, heat may decrease the strength and hardness of the deposited material. This study intends to investigate the tribology properties of additive-manufactured aluminum alloy and their effects on mechanical deformation via cold forging. In this study, a reciprocating ball-on-flat test based on ASTM G133 is utilized. The additive-manufactured aluminum alloy ER5356 is studied based on three parameters, i.e. forged/unforged condition, speed, and load. In conclusion, cold forging improves the properties of the deposited material. Optimization using the Taguchi method and analysis of variance verifies that cold forging condition is the most significant parameter for the coefficient of friction and wear rate pattern. The SEM observation seems to agree with the wear pattern.

Abstract:Surface Triangular Textured TC4 Alloy specimens were prepared by 3D printing technology (SLM technology: selective laser fusion). Effects of wedge-shaped triangular textures with different texture area occupancy on hardness, friction and wear of the 3D printed TC4 alloy specimens were studied, in comparison with non- textured specimens. SFT -2 M pin-disc friction and wear testing machine was used to perform friction and wear experiments under 46 # mechanical oil lubrication conditions, and MH-500 Vickers hardness tester was used to measure hardness of the specimens. Scanning electron microscope (SEM), energy spectrometer (EDS), and electronic balance instrument were used to characterize the wear scar morphology, element content, wear amount, etc. of the specimens. Using the Fluent module in ANSYS Workbench software, we studied the mechanism for the reduction in the friction coefficient between friction pairs during the relative movement in lubricating oil. Results of the study show that the hardness of the 3D printing specimen is significantly greater than that of the non- textured one. In each group of experiments, the wedge triangular textured specimens showed better tribological properties, and the 3D printed specimen with an area occupancy of 22. 53 % exhibited the smallest average friction coefficient (0.17) and higher wear resistance than other specimens. The dynamic pressure effect due to the wedge triangle texture inside the lubricating oil film is the main reason for the reduced friction coefficient between the friction pairs.

Abstract:The ABD-900AM is a newly developed nickel-based alloy specifically designed for additive manufacturing, and it can be printed using a wide range of process parameters. This alloy, combined with the L-PBF process, allows for the production of dense parts with reference microstructures that are multi-scale, and facilitates the study of the links between these microstructures and their tribological behaviors. To study the relationships between microstructures and tribological behaviors, the parts are built vertically without interlayer rotation. The plane studied are obtained with three scanning directions : 0 ° , 45 ° and 90 ° . These angles allow to generate different microstructures on the planes on which are conducted the microstructural characterizations and tribological tests, for which the sliding direction is always parallel to the building direction. This choice of parameter enables access to different crystallographic textures (200) and (111), and cellular structures with varying morphologies and homogeneity within the melt pools. Tribological tests were performed on these microstructures in a ball-on-flat configuration with alternating motion, without lubrication, and at room temperature. For the three laser angles (0°, 45°, and 90°), the wear volumes are 0.60 ± 0.12 mm 3 , 0.81 ± 0.15 mm 3 , and 1.00 ± 0.09 mm 3 , respectively. The wear resistance is primarily related to the amount of oxide layers formed on the wear track of the samples.

Abstract:Direct metal laser sintering (DMLS) is a cutting-edge manufacturing method for creating metallic components based on a 3D CAD model. Stainless steel, known for its exceptional corrosion resistance and durability, finds wide applications in chemical processing, pharmaceuticals, marine, aerospace, and automotive industries. This study delves into the dry sliding wear behavior of 316L stainless steel fabricated through DMLS when tested against chrome steel and its alumina counterparts under varying loads. The investigation utilized scanning electron microscopy with energy dispersive spectroscopy, a 3D profilometer, and X-ray diffraction to analyze the wear morphology. The results indicated fluctuating average friction coefficient values in the DMLS samples, ranging from 0.90 to 0.62 against chrome steel and 0.90 to 0.68 against alumina. Higher wear rates were observed against alumina in all load conditions compared to chrome steel. Wear values against chrome steel were 68%, 52%, and 26% lower than conventional parts, and, against alumina, were 69%, 45.35%, and 22% lower at 5 N, 10 N, and 20 N tests, respectively, in conventional parts. The chrome steel tests exhibited a mixed wear mechanism involving adhesion, abrasion, and oxidation at all loads, while alumina tests displayed dominant adhesive and abrasion wear at 5 N, transitioning to delamination at higher loads.

Abstract:The degree of surface separation is generally used to determine the lubrication regimes. The smooth functioning of components are possible by providing the lubrication at intermediate zone, which reduces the wear and prevents severe stresses or bearing arrests. This work is also focus on lubrication regime phenomena and its influence on tribological characteristics of additively manufactured 316 steel under novel lubrication environment. The tribology tests were performed on ball-on flat machine under dry, minimum quantity lubrication (MQL), cryogenic and hybrid cryo+MQL conditions. The 100Cr6 ball has been used against additively manufactured 316 steel and the theoretical exploration of lubrication regimes has been discussed along with other tribological characteristics such as wear rate, surface roughness and coefficient of friction etc. The outcome demonstrated that the hybrid cryo+MQL is helpful in providing the good lubrication film and consequently improves the tribological properties.

Abstract:Selective laser sintering (SLS) is a powder bed fusion additive manufacturing process that uses polymer powders to produce functional parts directly from digital 3D models. SLS supports small- to medium-batch fabrication of customized products for various end-use applications. These parts can be used as tooling to support conventional manufacturing and inspection where mechanical and tribological behaviors are important. This article evaluates the friction behavior of parts fabricated by SLS polyamide (PA12) and glass bead-filled polyamide (PA-GF) materials. Pin-on-Disk tribometer was used to characterize the behavior in dry sliding conditions with part build orientation, load, and speed as factors. Taguchi's approach and analysis of variance are used to quantify the influence of these factors on the friction coefficient. Both materials show reduction in friction coefficient with the increase in load; on the other hand, an increase in speed affects adversely. However, the influence of part orientation is comparatively lesser than the other two factors considered in this study. The debris, pin, and disk wear surfaces were examined to learn wear mechanisms. It is observed that surface porosity resulting from the fabrication process plays a significant role in friction behavior. The glass beads in PA-GF material function as reinforcement against load and influences the friction behavior. Low friction and wear characteristics make both materials as a prospective contender for tooling application.
Surface Roughness Improvement by Sliding Friction Burnishing of Parts Produced by Selective Laser Melting of Ti6Al4V Titanium Alloy

Abstract:Selective laser melting is a frequently used, powder bed fusion additive manufacturing technology for producing metallic parts. However, appropriate surface quality cannot be achieved, so post-processing is often necessary. Subsequent machining of surfaces serves multiple objectives such as improvement of dimensional accuracy, changing surface roughness and modification of the residual stress state for higher surface hardness. Beyond its several advantageous properties, Ti6Al4V material has, as its weaknesses, low tribological behavior and wear resistance. Sliding friction burnishing is a conventional chipless and coolant-free environmentally conscious technology for surface modification that is appropriate for simultaneously decreasing surface roughness and increasing surface hardness. Until now, there has been a research gap regarding the diamond burnishing of selective laser melted Ti6Al4V parts. In this study, we investigated how the surface roughness of selective laser melted parts can be modified via sliding friction burnishing. 2D and 3D characteristics of surface roughness were measured by a chromatic roughness measuring device. Indices of surface roughness improvement were defined and studied as a function of selective laser melting parameters. Optimal manufacturing parameters of laser power—P = 280 W and scanning speed u = 1200 mm/s—for effective surface improvement via burnishing are proposed.

Abstract:NiTi alloys fabricated by laser powder bed fusion (LPBF) additive manufacturing technology not only address the compositional instability resulting from complex processes but also solve the challenges of difficult machining of intricate aerospace structures. However, there are very few reports on the wear behavior of LPBF-NiTi alloys. In the present work, the effects of microstructure and thermal treatment, including heat treatment and frictional heat, on the wear behavior of LPBF-NiTi alloy and 100Cr6 ball were analyzed through a series of tribological experiments with different sliding speeds. As the average sliding speed increases (0.079-0.216 m/s), the wear rate of the as-built and heat-treated samples tends to decrease in the range of 2.69 × 10 − 3 - 0.97 × 10 − 3 mm 3 /m. Although the heat-treated LPBF-NiTi alloy is 46% harder than the as-built alloy is, the latter has a higher toughness (505 MJ/m 3 ) and greater transformation strain of SIM (0.097). This leads to a coupling effect of heat treatment and sliding speed on the wear resistance. In addition, the wear track morphologies under different sliding speeds are asymmetric due to the 24% greater acceleration at the far end from the motor and the 2.15 mm deviation between the maximum speed position and the geometric center of the track. The wear modes of the as-built and heat-treated samples included adhesive, abrasive and delamination wear. Moreover, the wear morphologies and dominant wear modes change with the frictionally caused heat release induced by the sliding speed.

Abstract:Laser surface texturing (LST), a surface engineering modification, has been considered as one of the new processes used to improve tribological characteristics of materials by creating artificially patterned microstructure on the contact surface of mechanical components. In LST technology, the laser is optimized to obtain or manufacture the dimples with maximum precision. The micro-dimples reduce the coefficients of friction and also improve the wear resistance of materials. This study investigates the effect of dimple density is investigated. For this purpose, a ball-on-disc type tester is used with AISI 52100 bearing steel as the test material. Discs are textured with a 5% and 10% dimple density. Experimental work is performed with normal loads of 5 N, 10 N, and 15 N under a fixed speed of 150 rpm at room temperature. The effect of the textured surface is compared to that of the untextured one. Experimental results show that the textured surface yields lower friction coefficients compared to those of untextured surfaces. Specifically, the 10% dimple density textured surface shows better friction reduction behavior than the 5% dimple density textured sample, and has an 18% improvement in friction reduction compared with the untextured samples. Microscopic observation using a scanning electron microscope (SEM) shows that the major friction mechanisms of the AISI 52100 bearing steel are adhesion, plastic deformation, and ploughing.

Abstract:This paper presents comparative study of tribological characteristics of μ-plasma arc additively manufactured Ti6Al4V5Cr, Ti6Al4V2.5Cr2.5Ni, Ti6Al4V5Ni alloys with Ti6Al4V alloy. Addition of Cr and/or Ni to Ti6Al4V alloy is found to refine the grains of α-Ti phase and formed harder intermetallic Cr 2 Ti and Ti 2 Ni phases in the developed alloys. It increased their hardness, decreased friction coefficient, wear volume and wear rate, worn scar depth, surface roughness, and thickness of plastically deformed layer. Wear volume and wear rate increased with the applied load for all the four alloys. It is due to increase in contact area with the silicon nitride ball which led to more plastic deformation and subsequently removal of more material from the alloys. Their worn surfaces exhibited shallow grooves along the sliding direction, compacted debris, delamination whereas Ti6Al4V showed deep grooves along the sliding direction and micro-cracks. Ti6Al4V5Cr alloy demonstrated the highest wear resistance followed by Ti6Al4V2.5Cr2.5Ni, Ti6Al4V5Ni, and Ti6Al4V alloys. The developed wear resistant Ti6Al4V5Cr, Ti6Al4V2.5Cr2.5Ni, and Ti6Al4V5Ni alloys will be very useful in avionics, space, automobile, and manufacturing of dies and moulds.

Abstract:Self-lubricating aluminium-based composites reinforced with solid lubricants promise to meet the demand for lightweight materials in green tribological applications. The design advantages granted by additive manufacturing (AM) processes coupled with their capacity for in-situ production of composite materials are yet to be exploited in the realm of Al-transition metal dichalcogenides composites. In this work, laser powder bed fusion (LPBF) was deployed for the in-situ fabrication of Al-WS2 composites for the first time, elucidating the process-structure-property relationships in comparison to reference spark plasma sintering (SPS) samples. The WS2 response to the respective fabrication technique was also firstly investigated through a holistic characterisation. The formation of new phases (W for LPBF, Al5W and Al12W for SPS) provided the potential for microstructural tailoring for optimal tribological performance. For tribological properties, LPBF Al-WS2 exhibited a coefficient of friction (COF) 0.55±0.01 and specific wear rate 3.4±0.3×10-3 mm3/N∙m, slightly better than the SPS counterpart (COF 0.57±0.02, specific wear rate 3.6±0.3×10-3 mm3/N∙m). Furthermore, a novel methodology for studying the evolution of worn surfaces is proposed and validated, by which a tribo-layer formed at lower friction cycles was observed for the LPBF samples, meaning that AM will also be advantageous for the performance aspect of self-lubricating materials.

Abstract:Additive manufacturing has witnessed an upward trend in utilization across diverse industries in recent years. This study examines the tribological properties of polymer composites produced using additive manufacturing. The polymer composites were produced using the fusion deposition modeling process. Subsequently, they undergo thermal spray coating and spin coating processes that deposit hafnium carbide particles onto their surface. The wear test studies were conducted at three distinct temperature levels in accordance with the ASTM standard procedure. The findings demonstrated that the application of a ceramic particle coating led to a substantial decrease in the specific wear rates. Additionally, there were observed differences in the wear rates depending on the specific methods used for applying the coating. The application of thermal coating shown high efficacy in reducing wear rates and safeguarding the underlying materials against material loss. The uncoated PLA-CF material showed a slightly significant amount of material degradation as the test chamber temperature increased, in comparison to the coated specimens. The average specific wear rate of the thermally coated PLA-CF specimen at a temperature of 70 ̊C is 0.000156 kg/Nm.
