Abstract:Recovery of critical materials from end-of life (EOL) lithium-ion batteries (LIB) is gaining interest as demands for materials grows. Hydrometallurgical processes start with an intermediate product known as black mass which contains critical materials of interest (Co, Ni, Li, and graphite) as well as impurities such as Cu, Al, and Fe. These impurities are deleterious to downstream separation processes, as well as impact functionality of the final products. These impurities effectively compete with most solvent extraction (SX) and metal recovery processes to diminish the overall yields of the desired materials. In this work, a process flowsheet is presented where a previously reported electrochemical leaching (ECL) process is followed by selective precipitation using diammonium hydrogen phosphate (DAP) to remove Cu, Al, and Fe from LIB leachate solutions. The electrochemical leach process removes Cu and produces a pH-adjusted leachate, ca. pH 2, without requiring an extra Cu extraction step. The addition of the precipitant DAP to leachate by slightly adjusting the pH to 3–4 at 45 °C, precipitates 95–99% of Al and Fe as their phosphates and the leachate retains >95% of Co, Ni and Li. After the filtration of phosphate impurities, the solution is ready for further processing, such as SX. As an unexpected result from the leachate processing, 20–30% of the Ni and Co co-crystalize as the double salt after cooling to room temperature, which could provide a shorter route to their recovery.

Abstract:The environmentally-friendly and efficient separation of cathode materials from aluminum (Al) foil is crucial in the recycling process of spent lithium-ion batteries (LIBs) for production of new ones. Here we report a new strategy for such separation. The strategy is based on the combination of a newly-developed green deep eutectic solvent (DES) assisted with microwave treatment to decompose binders in spent LIBs cathode materials. Using this strategy we have achieved a 100 % peeling-off rate of cathode materials from Al foil. The optimum reaction condition for the peeling-off is found as follows: a temperature of 120 °C, a duration of 8 min, and a molar ratio of choline chloride (ChCl): ethylene glycol (EG) of 1: 2. The DES system can be reused up to 9 times. Both the experimental results and the density functional theory (DFT) calculation indicate that DES effectively reacts with polyvinylidene fluoride (PVDF) polymer chains, thereby facilitating the separation of active materials from Al foil. The separation mechanism is ascribed to the dissolution of PVDF by the DES through two reaction paths: 1) the formation of C = C bonds during degradation; 2) the formation of C = O bonds during further oxidation. The established separation strategy is of great promise for industrial applications owing to its environmental-friendliness and high-efficiency.

Abstract:Recycling of spent lithium ion batteries (LIBs) has received increasing attention in recent years, because of the increasing usage of LIBs in electronic products and the potential leakage of heavy metals to the soil when they are disposed to the landfills. Chemical precipitation has been widely applied in the recycling process of spent LIBs. However, most processes are developed based on trial and error, leading to the possibility of recovering the wrong product in the precipitation process or excess usage of chemicals. Solidliquid equilibrium (SLE) phase behavior governs the products to be recovered from the precipitation process and can be used to guide and optimize the process. Case studies on the recycling of LiFePO4 and LiCoxMn1-xO2 have been studied in this paper to demonstrate how the SLE phase behavior can be used to design the recovery process. Both case studies illustrate that pure metal salts can be recovered from the precipitation process with high recovery. The case studies also demonstrate how the SLE phase behavior helps to rationalize the separation process developed by previous researchers based on trial and error. The SLE phase behavior can be utilized to determine the optimal operating conditions such as the amount of precipitant to be added to the system. With the insights provided from the SLE phase behavior, new process alternatives can be generated. Process alternatives can be compared with the base case process to determine the optimal process for recycling metal salts from spent LIBs.

Abstract:Electrolytes in spent lithium‐ion batteries (LIBs) can be collected by a less polar solvent dimethyl carbonate wash, and lithium hexafluorophosphate (LiPF6) can be concentrated by simple aqueous extraction by lowering ethylene carbonate content in the recycled electrolyte. The lithium salt extracting efficiency achieved in this way can be as high as 99.8%, and fluorine and phosphorus of LiPF6 can be fixed in the form of stable metal fluoride and phosphate by hydrothermal method. The lithium hexafluorophosphate (LiPF6) in spent lithium‐ion batteries (LIBs) is a potentially valuable resource and a significant environmental pollutant. Unfortunately, most of the LiPF6 in a spent LIB is difficult to extract because the electrolyte is strongly adsorbed by the cathode, anode, and separator. Storing extracted electrolyte is also challenging because it contains LiPF6, which promotes the decomposition of the solvent. Here we show that electrolytes in spent LIBs can be collected by a less polar solvent dimethyl carbonate (DMC) wash, and LiPF6 can be concentrated by simple aqueous extraction by lowering ethylene carbonate (EC) content in the recycled electrolyte. Due to the similar dielectric constant of EC and water, reducing the content of EC in LIB electrolytes, or even eliminating it, facilitates the separation of water and electrolyte, thus enabling the lithium salts in the electrolyte to be separated from the organic solvent. The lithium salt extracting efficiency achieved in this way can be as high as 99.8%, and fluorine and phosphorus of LiPF6 can be fixed in the form of stable metal fluoride and phosphate by hydrothermal method. The same strategy can be used in industrial waste electrolyte recycling by diluting the waste with DMC and extracting the resulting solution with water. This work thus reveals a new route for waste electrolyte treatment and will also support the development of advanced EC‐free electrolytes for high‐performance, safe, and easily recyclable LIBs.
Efficient separation of electrode active materials and current collector metal foils from spent lithium-ion batteries by green deep eutectic solvent

Abstract:Electrode material separation is an essential element for recycling spent lithium-ion batteries (LIBs), and the key is to decompose/remove the organic polymer binder that is usually polyvinylidene fluoride (PVDF). The density functional theory calculation is used to predict a suitable deep eutectic solvent (DES) for degrading the PVDF binder as required for effective separation of the electrode active materials from current collector foils. The potassium carbonate-ethylene glycol DES was thus identified as an efficient DES for electrode material separation. Investigation of the molecular reaction mechanism revealed that it was the carbonate ions that reacted with the PVDF polymer chains and caused degradation of the polymer, leading to effective separation. The electrode materials could be completely separated under mild reaction conditions (100°C, 20 min), and the DES could be recovered and reused for multiple cycles. The separated electrode materials all had high purities and their crystal structures remained unchanged. The green DES developed in this study provides a highly efficient and environmentally friendly pathway for the pretreatment of spent LIBs.

A sustainable approach for selective recovery of lithium from cathode materials of spent lithium-ion batteries by induced phase transition

Abstract:Recycling of spent lithium-ion batteries (LIBs) has attracted widespread attention because of their dual attributes to environmental protection and resource conservation. Utilization of strong corrosive acids is currently the preferred way to recover valuable metals from spent LIBs, but the extensive use of chemical reagents can pose serious environmental risks. Herein, this research proposes a green process for selective recovery of lithium using the material of spent LIBs itself without adding exogenous reagents, mechanochemistry induced phase transition. The leaching efficiency of Li can reach 94% by employing the copper foil separated from spent LIBs as the co-grinding additive during the mechanochemical reaction process. Then, the high value LiOH·H2O can be prepared through direct evaporation and crystallization without adding any precipitant. Meanwhile, cobalt is almost remained in the leaching residue which can be recovered through a step-by-step separation process. XRD, XPS, and SEM-EDS characterizations show that LiCoO2 and copper foil are transformed into the soluble Li2O, and insoluble CuO and CoO under the mechanical force. Finally, the soluble Li2O is dissolved in water to prepare the LiOH solution, and the insoluble CuO and CoO are transformed into Cu2O and Co(OH)2. On the basis of the experimental investigation, it is proven that the proposed process is suitable for selectively recovering Li from all types of cathode materials without generating salty wastewater or introducing chemical reagents. Thus, the proposed approach can ensure the efficient recovery of valuable metals from spent LIBs while avoiding the potential threat to the environment and human health.

Abstract:Effectively separating graphite and cathode materials from spent lithium-ion batteries (LIBs) and recovering them is essential to close the loop of material used in LIBs. However, the efficient and environment-friendly separation system that selectively recovers electrode materials has not yet been established. This manuscript discusses the process in-depth via a series of experiments. The results suggest that the organics are completely removed at the 505 ℃ roasting temperature, and the floatability difference between the graphite and cathode materials is improved, significantly. Meanwhile, part of Co3+ and Ni3+ changed into Co2+, Ni2+. The flotation experiment results indicate that the graphite and cathode materials can be effectively separated at the dosage of 400 g/t of methyl isobutyl carbinol (MIBC), 200 g/t of diesel, and 3 min of ultrasonic time. The results of leaching experiments illustrate that the leaching efficiencies of Li, Ni, Co, and Mn reached 99.5%, 96.7%, 92.1%, and 99.7%, respectively, by the combination of citric acid and glucose. The research results provide a credible method for the development of closing the loop of spent LIB materials.

Abstract:The conventional recycling methods of spent lithium-ion batteries (LIBs) regard Al/Cu foils as impurities, which are usually removed by deep screening or alkali leaching. Deep screening refers to the process of over-screening the electrode materials by passing the crushed materials of spent LIBs through a screen with a pore size of only 0.075 mm. However, the serious hole-blocking phenomenon of deep screening and the environmental hazards of alkali leaching restrict their practical application. Herein, a combination of mild screening, reduction leaching and selective purification is proposed to achieve green and sustainable recycling of spent LIBs. Specifically, spent LIBs are subjected to discharge, crushing and mild screening to obtain fine-mixture materials under 4-mm sieving, leaving large pieces of Cu/Al foils on the screen mesh, which can be separated as crude products by color sorting. Then, dilute H2SO4 is employed to dissolve the valuable elements in underflow fractions, where residual Cu/Al foils serve as reductants to assist leaching. Eventually, through multi-step precipitates and hydrothermal treatment, a series of promising products (CuO, NaAICO(3)(OH)(2), precursor and Li2CO3) are obtained, at high quality. Abstract:Recycling of spent lithium-ion batteries is of great importance for environmental protection and resusing resources. This work proposes a green and environmentally friendly recycling strategy of LiNi1/3Co1/3Mn1/3O2 cathode material for spent batteries by an electrochemical method. In the designed electrolysis cell, the produced gaseous species from oxidation of solvent molecules occurring at the interfaces between electrode/cathode materials and active particles/binder exert the force to separate bonded particles from current collector. Meanwhile, the efficient leaching of lithium (>98%) into electrolyte was achieved under an electric field without additional leaching process. The Al can also be recovered in the form of metallic foil. The separation of active material, the selective leaching of lithium, and recovery of Al foil are conducted by one-step electrolysis in a short operating cycle. The remaining transition metals in residues were reused to synthesize LiNi1/3Co1/3Mn1/3O2 material. As the cathode material, the regenerated active material delivers an initial capacity of 161 mAh g–1 at 0.1 C and 88.3% remains after 200 cycles. The superior cycling stability is comparable to the unused commercial batteries. This innovative approach can be readily extended to recover other types of cathode materials for spent lithium-ion batteries.

Abstract:The surge of the electric vehicles (EVs) industry in recent decades has produced an enormous amount of spent lithium-ion batteries (LIBs). Cathodes and anodes, accounting for 60% of the total weight and 63% of the total cost of the LIBs, have long been treated or recycled separately, which has significantly increased the environmental burden. Here, we report an innovative targeted electroredox approach, which possesses the potential to output electricity during the leaching process, to achieve the comprehensive recycling of both spent LIBs cathodes (98% Li+, 99% Co2+) and anodes (99% Cu2+ and graphite) with simple pretreatment under mild conditions. The targeted oxidization of Cu and Al not only liberates the anode active materials from the current collector but also suppresses the oxygen evolution reaction on the anode, which induces extremely low energy consumption and global warming potential. A preliminary pilot scale experiment with mixed spent LIBs verifies the efficiency and feasibility of the 2nd generation ECL.

Novel electrochemical process for recycling of valuable metals from spent lithium-ion batteries

Abstract:Effective recovery of Li, Co, Ni and Mn from cathode materials of spent lithium-ion batteries (LIBs) has become a global concern. In this study, electrolysis of copper sulfate to produce sulfuric acid and electrons were utilized to recover Li, Co, Ni and Mn from spent LIBs. The obtained results showed that 93 % of Ni, 91 % of Co, 89 % of Mn and 94 % of Li were leached and 99 % of Cu was deposited during leaching process by adopting the 0.225 mol/L of copper sulfate with a solid/liquid ratio of 15 g/L at a current density of 50 mA/m2 and 80 °C for 4.5 h. Then, a current efficiency of 72 % for the cathode and 30 % for the anode was achieved at a current density of 40 mA/m2, 70 °C and pH 2.5 during electrodeposition process. The Ni-Co deposition followed the principle of anomalous codeposition and the complete deposition time of Co, Ni and Mn were 3 h, 9 h and 10 h, respectively. Eventually, the Ni, Co, Mn, Li and Cu can be recovered as Ni-Co alloy, MnO2 and Li2CO3 and Cu metals with the corresponding recovery rates of 99.40 %, 91.00 %, 90.68 %, 85.59 % and 89.55 %, respectively. This study proposes a promising strategy for recycling cathode materials from spent LIBs without addition of chemical reductants and acids.
Built-in anionic equilibrium for atom-economic recycling of spent lithium-ion batteries

Abstract:Recycling spent lithium-ion batteries (LIBs) is crucial to address environmental and global sustainability issues. Wet chemical extraction of valuable metals is currently the most practical disposal technology, but it is challenging due to excessive chemical consumption and concomitant secondary pollution. In this study, a built-in anionic equilibrium strategy was proposed to recycle spent LiFePO4 (sLFP) cathodes with high atom economy. The selective extraction of lithium and phosphorus was successfully achieved in deionized water under oxygen pressure by the anionic equilibrium between OH- produced by oxygen reduction and PO43- released from sLFP. The formed LiFePO4OH phase limited the lithium leaching efficiency to 65.6%, so the trapped lithium was further extracted by rebuilding the anionic equilibrium after adding phosphoric acid with a low H3PO4/Li molar ratio. The degraded LiFePO4 evolved into a fusiform Fe5(PO4)4(OH)3·2H2O crystal, and 90.19% of lithium and 19.88% of phosphorus in sLFP can be recovered as Li3PO4 products. Therefore, this built-in anionic equilibrium mechanism contributes to reduce chemical consumption and high-saline wastewater, thus providing a sustainable hydrometallurgical recycling route for spent lithium-ion batteries.

Abstract:Efficient and sustainable recycling of metal resources from spent lithium-ion batteries (LIBs) is critical for the metal resources security and environment protection. However, the intact exfoliation of cathode materials (CMs) from current collectors (Al foils) and selective extraction of Li towards the in-situ and sustainable recycling of cathodes from spent LIBs are still pending issues. A self-activated and ultrasonic-induced endogenous advanced oxidation process (EAOP) was proposed in this study for selective removal of PVDF and in-situ extraction of Li from CMs of waste LiFePO4 (LFP) to address the above issues. Over 99 wt% CMs can be detached from Al foils after EAOP treatment under the optimized operation conditions. High purity of Al foil can be directly recycled as metallic forms and nearly 100 % of Li can be in-situ extracted from the detached CMs and then recovered as Li2CO3 (>99.9 % in purity). With induction and reinforcement of ultrasonic, S2O82- was self-activated by LFP to generate an increased amount of SO4•- radicals that will attack the PVDF binders to ensure their degradation. The degradation pathway of PVDF and density functional theory (DFT) calculation can also support the analytical and experimental results. Then, the complete and in-situ ionization of Li can be achieved by the further oxidization of SO4•- radicals from LFP powders. This work provides a novel strategy towards efficient and in-situ recycling of valuable metals from spent LIBs with minimized environmental footprint.
Ultra-fast recovery of cathode materials from spent LiFePO 4 lithium-ion batteries by novel electromagnetic separation technology

Abstract:The separation of electrode materials from current collectors plays a significant role in determining the leaching efficiency of different metals from spent lithium-ion batteries (LIBs). In the presented research, a highly efficient, environmentally sustainable, and cost-effective cathode materials separation strategy was proposed for spent LiFePO 4 batteries. Based on the difference in the thermal expansion coefficient of the binder and aluminum foil, the electromagnetic induction system was examined to harvest cathode materials for the first time, which could provide a high heating rate to erase the mechanical interlocking force between Al foil and coated material, and breaking the chemical bond or Van der Waals forces of the binder. The process avoids the usage of any chemicals such as acids and alkalis, thus eliminating the emission of wastewater. Our system shows ultra-fast separation (3 min) and achieves high-purity of recovered electrode materials and Al foils (99.6% and 99.2%). Furthermore, the morphology and crystalline structure of delaminated electrode materials remain almost the same compared with the pristine materials, which provides a previously unexplored technology to realize sustainable spent battery recycling.

Abstract:The consumption of lithium iron phosphate (LFP)-type lithium-ion batteries (LIBs) is rising sharply with the increasing use of electric vehicles (EVs) worldwide. Hence, a large number of retired LFP batteries from EVs are generated annually. A recovery technology for spent LFP batteries is urgently required. Compared with pyrometallurgical, hydrometallurgical and biometallurgical recycling technologies, physical separating technology has not yet formed a systematic theory and efficient sorting technology. Strengthening the research and development of physical separating technology is an important issue for the efficient use of retired LFP batteries. In this study, spent LFP batteries were discharged in 5 wt% sodium chloride solution for approximately three hours. A specially designed machine was developed to dismantle spent LFP batteries. Extending heat treatment time exerted minimal effect on quality loss. Within the temperature range of 240°C-300°C, temperature change during heat treatment slightly affected mass loss. The change in heat treatment temperature also had negligible effect on the shedding quality of LFP materials. The cathode material and the aluminium foil current collector accounted for a certain proportion in a sieve with a particle size of -1.25 + 0.40 mm. Corona electrostatic separation was performed to separate the metallic particles (with a size range of -1.5 + 0.2 mm) from the nonmetallic particles of crushed spent LFP batteries. No additional reagent was used in the process, and no toxic gases, hazardous solid waste or wastewater were produced. This study provides a complete material recovery process for spent LFP batteries.

Abstract:The environmentally friendly and efficient recovery of valuable metals from spent lithium-ion batteries (LIBs) can mitigate environmental pollution and enhance resource utilization efficiency. This study proposed a process for coating spent NCM cathode powder (LiNi x Co y Mn z O2) on graphite sheets for the electrochemical leaching of lithium. Direct electrooxidation method for leaching from the prepared electrode sheets can achieve the selective leaching rate of Li+ close to 100% in Na2CO3 solution. In addition, the electron transfer mechanism was investigated during the electrooxidation process. Under optimal conditions, the same electrolyte solution was electrolyzed 40 times to enrich lithium by replacing fresh electrode sheets. Since there was almost no leaching of other metals, there was no need to add precipitants to obtain battery-grade Li2CO3 through evaporation and concentration. Direct lithium extraction from spent batteries for efficient lithium recycling

Abstract:The flourishing expansion of the lithium-ion batteries (LIBs) market has led to a surge in the demand for lithium resources. Developing efficient recycling technologies for imminent large-scale retired LIBs can significantly facilitate the sustainable utilization of lithium resources. Here, we successfully extract active lithium from spent LIBs through a simple, efficient, and low-energy-consumption chemical leaching process at room temperature, using a solution comprised of polycyclic aromatic hydrocarbons and ether solvents. The mechanism of lithium extraction is elucidated by clarifying the relationship between the redox potential and extraction efficiency. More importantly, the reclaimed active lithium is directly employed to fabricate LiFePO<sub>4</sub> cathode with performance comparable to commercial materials. When implemented in 56 Ah prismatic cells, the cells deliver stable cycling properties with a capacity retention of ∼90% after 1200 cycles. Compared with the other strategies, this technical approach shows superior economic benefits and practical promise. It is anticipated that this method may redefine the recycling paradigm for retired LIBs and drive the sustainable development of industries.

Abstract:The effective recovery of valuables from anodes coming from spent lithium-ion batteries (LIBs) is of great importance to ensure resource supply and reduce the environmental burden for recycling. In this work, a simple and low energy consumption roasting method was proposed by employing low-temperature eutectic NaOH-KOH as reaction medium, in order to simultaneously separate graphite from Cu foils, extract lithium from it and set it up for reuse as environmental catalyst through one-step water washing process. Our results show that polyvinylidene difluoride (PVDF) was effectively deactivated due to dehydrofluorination/carbonization at a relatively low temperature and short time (150 °C, 20 min) when a mass ratio of 1:1 for eutectic NaOH-KOH to spent LIBs anodes was used, yielding 97.3 % of graphite detached. Moreover, a remarkable lithium extraction efficiency of 93.2 % was simultaneously obtained. Afterwards, the reusability of the recycled graphite was tested by employing it as a catalyst for the treatment of a contaminant organic dye (Rhodamine B) in the presence of NaClO. Our results show that a superior NaClO activation was obtained with the addition of recycled graphite, being this fact closely associated to the abundant active sites formed during the long-term charging/discharging cycles in the original battery. The alkaline-mediated roasting process presented in this work presents an energy-saving scheme to efficiently recover useful components from spent anodes, whereas the reusability example highlighted a useful option for repurposing the severely damaged graphite as an environmental catalyst rather than disposing it in landfills, turning waste into a valuable material.

Abstract:With the popularity of new energy vehicles and various electronic devices, the use of lithium-ion batteries (LIBs) has shown explosive growth, which has resulted in a large number of spent LIBs. Spent LIBs contain a large amount of metal resources, and improper disposal will not only cause waste of resources, but also have potential environmental risks. The existing commercial recycling methods are mainly pyrometallurgy and hydrometallurgy recycling methods, both of which require re-extraction from the electrode material after destroying them to the atomic level for the preparation of new electrode materials, which is a long process with high cost, and involves the application of extreme conditions such as high temperature and strong acid, with inferior economic and environmental benefits. It is a major challenge in the field of battery recycling to develop innovative and clean recycling methods, to simplify the recycling process and to develop ways to reuse the recovered products. In view of the challenge of existing recycling methods, the reporters proposed the idea of direct recycling of electrode materials at the molecular scale, and designed innovative recycling methods such as direct repair of degraded lithium cobalt oxides with deep eutectic solvent (DES), repair of Ni-Mn-Co ternary (NCM) cathode with high failure degree by low temperature molten salt, and thermal regeneration of degraded lithium iron phosphate (LFP) with multifunctional solvent; and closed-loop design of the direct recycling process. In addition, we propose a high-value utilization path for the conversion of degraded electrode materials to high-performance electrode materials and nano-catalysts. It greatly simplifies the recycling process, avoids the use of extreme conditions, and provides a new technical system and theoretical guidance for battery recycling research and industry.

Abstract:With the rapid growth of demand and production capacity for lithium-ion batteries (LIBs), there has been a significant and cumulative increase in the number of spent LIBs, which possess dual attributes of high risk and resource value. However, current research on their recycling and utilization primarily focuses on the cathode and anode materials, neglecting the electrolyte. This article proposes a method for recycling the spent electrolyte as a commercial electrolyte which consists of extracting it as a whole, removing impurities, and adding necessary components, such as organic solvent extraction, vacuum distillation, water leaching, molecular sieve purification, and component supplements. The results show that this method can not only remove organic phosphates that affect the electrolyte performance but also avoid the toxic gases generated by the hydrolysis of LiPF6, subsequently recovering it in the form of LiF, CaF2, Ca3(PO4)2. Furthermore, it enables the purification of organic solvents within the spent electrolyte for reuse and the preparation of a regenerated electrolyte that meets commercial requirements. The regenerated electrolyte exhibits a high ionic conductivity of 2.2 S·cm−1 at 293.15 K and an apparent activation energy of 4.73 kJ/mol, closely resembling that of a commercial electrolyte with the same composition. This research represents a significant breakthrough in electrolyte recycling, enabling the reuse of the electrolyte from spent LIBs and offering guidance for achieving a complete closed-loop recycling of LIBs.
