Abstract:Achromatic performance is crucial for numerous multi -wavelength optical fiber applications, including endoscopic imaging and fiber sensing. This paper presents the design and nanoprinting of a fiber-integrated achromatic diffractive lens within the visible spectrum (450-650 nm). The 3D nanoprinting is achieved by a high-resolution direct laser writing technology, overcoming limitations in the optical performance caused by the lack of an arbitrary 3D structure writing capability and an insufficient feature resolution in the current manufacturing technology for visible light broadband achromatic diffractive lenses. A three-step optimization algorithm is proposed to effectively balance optical performance with writing difficulty. The characterization results demonstrate excellent achromatic focusing performance, paving the way towards the development of nanoprinted flat optical devices for applications such as optical fiber traps, miniature illumination systems, and integrated photonic chips.(c) 2023 Optica Publishing Group

Abstract:Over the past years, nanostructured metalenses with thin form factors have been extensively studied for their potential in consumer and industrial applications. Despite significant advancements, current metalenses struggle to achieve high numerical aperture (NA), manufacturable structures, broad working bandwidth, and extended depth of focus (DOF) simultaneously. This paper introduces a comprehensive inverse design framework that facilitates the rapid development of polarization-insensitive 3D metalenses, effective in both frequency and spatial domains. The framework employs shape-constrained topology optimization to define horizontal ring profiles, along with discrete particle swarm optimization to manage discretized ring heights. Two immersed silicon carbide metalenses are demonstrated to showcase this framework's capability, providing near-unity NAs for enhanced photon collection. The first design is an extended DOF metalens, exhibiting a DOF over four times the light wavelength and achieving a maximum diffraction efficiency of 23%, close to the theoretical limit. The second design achieves broadband achromaticity, suppressing chromatic aberrations across a wide 300 nm bandwidth (850-1150 nm) while maintaining an average diffraction efficiency of 10%. This methodology serves as a valuable tool for deploying functional metalenses with implications for nanophotonics, quantum optics, and quantum nanotechnology. An effective inverse design framework for polarization-insensitive 3D metalenses, optimized for frequency and spatial domains is introduced. Using shape-constrained topology optimization and discrete particle swarm optimization, silicon carbide metalenses with extended-depth-of-focus and broadband achromaticity is developed across a 300 nm bandwidth, achieving maximum diffraction efficiencies of 23% and 13.6%, respectively. Abstract:The design freedom of Additive Manufacturing offers new opportunities for the design of mounting structures of optical systems, which are not feasible for conventional manufacturing approaches, thus opening up new areas of application for optical systems. We use this to develop a fully monolithic mounting structure for precise positioning of the optical elements, while simultaneously increasing their robustness against harsh environmental conditions. We additively manufacture such a mounting structure for an imaging lens and evaluate its optical performance with interferometric measurement of its wavefront, before and after applying a mechanical shock to the entire system. The results indicate a centering accuracy better than 6~μm, both in the initial positioning as well as the subsequent repositioning after a mechanical shock of 15G.

Large Area Metalenses: Design, Characterization, and Mass Manufacturing

Abstract:Optical components, such as lenses, have traditionally been made in the bulk form by shaping glass or other transparent materials. Recent advances in metasurfaces provide a new basis for recasting optical components into thin, planar elements, having similar or better performance using arrays of subwavelength-spaced optical phase-shifters. The technology required to mass produce them dates back to the mid-1990s, when the feature sizes of semiconductor manufacturing became considerably denser than the wavelength of light, advancing in stride with Moore's law. This provides the possibility of unifying two industries: semiconductor manufacturing and lens-making, whereby the same technology used to make computer chips is used to make optical components, such as lenses, based on metasurfaces. Using a scalable metasurface layout compression algorithm that exponentially reduces design file sizes (by 3 orders of magnitude for a centimeter diameter lens) and stepper photolithography, we show the design and fabrication of metasurface lenses (metalenses) with extremely large areas, up to centimeters in diameter and beyond. Using a single two-centimeter diameter near-infrared metalens less than a micron thick fabricated in this way, we experimentally implement the ideal thin lens equation, while demonstrating high-quality imaging and diffraction-limited focusing.

Abstract:Diffractive optical elements (DOEs) have a wide range of applications in optics and photonics, thanks to their capability to perform complex wavefront shaping in a compact form. However, widespread applicability of DOEs is still limited, because existing fabrication methods are cumbersome and expensive. Here, we present a simple and cost-effective fabrication approach for solid, high-performance DOEs. The method is based on conjugating two nearly refractive index-matched solidifiable transparent materials. The index matching allows for extreme scaling up of the elements in the axial dimension, which enables simple fabrication of a template using commercially available 3D printing at tens-of-micrometer resolution. We demonstrated the approach by fabricating and using DOEs serving as microlens arrays, vortex plates, including for highly sensitive applications such as vector beam generation and super-resolution microscopy using MINSTED, and phase-masks for three-dimensional single-molecule localization microscopy. Beyond the advantage of making DOEs widely accessible by drastically simplifying their production, the method also overcomes difficulties faced by existing methods in fabricating highly complex elements, such as high-order vortex plates, and spectrum-encoding phase masks for microscopy.

A significant increase in the fabricating speed is realized without compromising the dimensional accuracy and surface finish by employing highly parallel projection micro-stereolithography and synergetic effects from grayscale photo-polymerization and a meniscus equilibrium post-curing process. This study opens new possibilities for rapid prototyping of freeform optics.

Fabrication of optical components with nm- to mm-scale critical features using three-dimensional direct laser writing

Abstract:A powerful fabrication strategy based on three-dimensional direct laser writing for the rapid prototyping of opto-mechanical components with critical features ranging from several hundred nm to a few mm is demonstrated here. As an example, a simple optical fiber connector with optical and mechanical guides as well as integrated micro-optical elements with nano-structured surfaces is designed and fabricated. In contrast to established three-dimensional direct laser writing, two different polymers are combined in the fabrication process in order to achieve a drastic reduction in fabrication time by substantially reducing the “optical tool path”. A good agreement between the as-fabricated connector and nominal dimensions has been obtained. The developed approach allows the rapid proto-typing of optomechanical components with multi-scale critical features. It is, therefore, envisioned to substantially accelerate the development cycle by integrating functional mechanical and optical elements in a single component.

Abstract:Targeting the fast prototyping and massive production of complicated lenses, Zhiwei Zhu and co‐workers report a low‐cost volumetric 3D printing method for the ultra‐fast and high‐precision fabrication of miniature lenses with sub‐nanometric roughness (see article number 2200488). The complex‐shaped lenses are generated by the volumetric projection stereolithography and corrected by introducing an iterative learning scheme. Super‐smooth surfaces are guaranteed by the meniscus equilibrium effect.

Abstract:Design flexibility, ease of use, and reduced wastage have made additive manufacturing well suited for producing functional prints in many fields including optics. As surface quality is compromised in many cases, postprocessing or better fabrication techniques are required. Advanced fabrication techniques such as two-photon polymerization lithography (TPL) have enabled nano- and microscale fabrications with high surface quality, while postprocessing improves the surface quality of macroscale structures. However, fabricating mesoscale optical components is still challenging as these structures require a lot of time to fabricate with TPL and postprocessing capabilities are limited at these dimensions. Low-cost resin printers are now equipped with 4K resolution screens claiming pixel sizes of ∼35 μm. Still, improvements in print resolution and surface smoothness could be obtained with a simple modification to the setup. Here, we study the impact of introducing a fiber-optic taper to demagnify the images from the screen of a low-cost hobbyist grade resin printer for mesoscale (100 μm to 5 mm) fabrication, achieving a resolution of ∼15 μm half-pitch. We compared normal and modified printing techniques, with gains in resolution used to fabricate a working Fresnel lens.

Micro-optics fabrication using blurred tomography

Abstract:We demonstrate the fabrication of millimeter-sized optical components using tomographic volumetric additive manufacturing (VAM). By purposely blurring the writing beams through the use of a large etendue source, the layer-like artifacts called striations are eliminated enabling the rapid and direct fabrication of smooth surfaces. We call this method blurred tomography, and demonstrate its capability by printing a plano-convex optical lens with comparable imaging performance to that of a commercially-available glass lens. Furthermore, due to the intrinsic freeform design nature of VAM, we demonstrate the double-sided fabrication of a biconvex microlens array, and for the first time demonstrate overprinting of a lens onto an optical fiber using this printing modality. This approach to VAM will pave the way for low-cost, rapid-prototyping of freeform optical components.

Abstract:Superior performances, such as high processing speed and resolution, make galvano-mirror-based fabricating strategy widely applied, particularly for micro/nano-scale femtosecond laser direct writing (FsLDW). However, the optically limited processing area restricts its applications. Here, we report a simple, low-cost, and universal pre-compensation method that corrected the off-axis optical aberrations to considerably expand the processing area of galvano-mirror-based nano-FsLDW with 3D nano-resolution maintained. A high-quality continuous-surface Fresnel lens was one-step fabricated with a 550- <inline-formula xmlns:mml="http://www.w3.org/1998/Math/MathML" xmlns:xlink="http://www.w3.org/1999/xlink"> <tex-math notation="LaTeX">$\mu \text{m}$ </tex-math></inline-formula> diameter, which surpassed the effective range (~150- <inline-formula xmlns:mml="http://www.w3.org/1998/Math/MathML" xmlns:xlink="http://www.w3.org/1999/xlink"> <tex-math notation="LaTeX">$\mu \text{m}$ </tex-math></inline-formula> ) of the high-numerical aperture objective lens used for high resolution. Abstract:We demonstrate 3D printed aspherical singlet and doublet microoptical components by grayscale lithography and characterize and evaluate their excellent shape accuracy and optical performance. The typical two-photon polymerization (2PP) 3D printing process creates steps in the structure which is undesired for optical surfaces. We utilize two-photon grayscale lithography (2GL) to create step-free lenses. To showcase the 2GL process, the focusing ability of a spherical and aspherical singlet lens are compared. The surface deviations of the aspherical lens are minimized by an iterative design process and no distinct steps can be measured via confocal microscopy. We design, print, and optimize an air-spaced doublet lens with a diameter of 300 µm. After optimization, the residual shape deviation is less than 100 nm for the top lens and 20 nm for the bottom lens of the doublet. We examine the optical performance with an USAF 1951 resolution test chart to find a resolution of 645 lp/mm.

Abstract:This work presents two scalable manufacturing methods of near‐infrared metalenses. The first method produces a 1 cm diameter, 0.53 numerical aperture (NA) polarization‐independent metalens with hydrogenated amorphous silicon. The second method creates a 5 mm diameter, 0.53 NA polarization‐dependent metalens with silicon nanoparticle‐embedded‐resin. Both metalenses exhibit high‐resolution imaging capabilities, making significant progress in metalens production and further metaphotonics technology. Metalenses have revolutionized optical technologies with their superior ability to manipulate light and the potential to replace conventional, bulky optical components. However, their commercialization is hindered by limitations in conventional manufacturing techniques, such as small patterning areas, low throughput, and high cost. In this study, two methods are introduced for scalable and wafer‐scale manufacturing of metalenses operating in the near‐infrared region, aimed at overcoming the abovementioned challenges. The first type of metalens is polarization‐independent and constructed using hydrogenated amorphous silicon cylindrical structures fabricated through direct photolithography. This metalens has a diameter of 1 cm and numerical aperture (NA) of 0.53. The focusing efficiency is confirmed at a 940 nm wavelength, and the focal spot profile approaches the diffraction limit. The second metalens is polarization‐dependent and fabricated using silicon nanoparticle‐embedded‐resin rectangular structures through a cost‐effective nanoimprinting method. This process can produce metalenses with a diameter of 5 mm and an NA of 0.53. Both types of metalenses demonstrate high‐resolution capabilities when imaging a 1951 USAF resolution test target and bioimaging. This research offers innovative pathways for the mass production and large‐scale fabrication of metalenses. It is believed that the work will accelerate the industrialization of metalenses, fostering further advances in optical technology.
