Abstract:The ring formation in rotary kiln is not only relevant with heat transfer process,but also related to materials conveying,release of volatiles and combustion and other physical and chemical reaction. Through analyzing the reasons of ring formation,a series of control measures was present to eliminate ring-formation. The result shows that coal can not only affect the temperature of rotary kiln,but make the character of ring change during the ring formation process. With coal content increase,the melting point of ring declines; meanwhile promoting powder consolidation,which can accelerate the formation of ring.

Abstract:For economic utilization of low grade iron ore resource, a pilot scale study of iron ore direct reduction by rotary kiln (ϕ1.5 m × 15 m) was carried out. In this work, the actual furnace burden and temperature distribution status in rotary kiln were in-situ measured. The location and typical physicochemical condition in rotary kiln for ring substances generation were verified. SEM equipped with EDX, XRD and optical microscopy were applied to analyze the characteristics of ring substances. Extra lab experiments and phase diagram calculation with the help of Factsage 7.0 were performed to reveal the ring formation mechanism. Results showed that ring substances emerged at 5 ∼ 6 m zone of rotary kiln, with high temperature, coal proportion, and metallic iron content of pellets in this region. Pellets bonded together by the sintering of metallic iron on surface, then, molten wrappage cemented them to refractory of rotary kiln forming the ring. Hedenbergite and fayalite produced by interaction of coal ash and iron ore powder developed the molten wrappage. The new understanding of ring formation promised potential for its application in coal fired rotary kiln operation.

Abstract:The forming of rings was a key problem of magnesian flux pellets in rotary kiln, which seriously limited production efficiency. Pellet powder and flux were the raw materials of the ring. Based on this, the bonding strength, melting behavior and microstructure of pellet powder and its mixed powder with flux were investigated. The influence of basicity (R = CaO/SiO2) on ring behavior of pellet powder was analyzed, and ring formation mechanism of magnesian flux pellets was clarified. The results showed that acid pellet powder was not easy to form rings due to lower bonding strength of briquettes. Due to changes in bonding process after mixing of flux, magnesian flux pellet powder produced ferrite and silicate liquid phase with lower melting point, which promoted diffusion and recrystallization of hematite and enhanced compressive strength of briquettes, then finally caused rings to form. Moreover, it is required to control roasting temperature below 1200 °C, which is a necessary condition for magnesian flux pellet powder to form an initial ring which was easy to be destroyed.
Erosion behaviour of rotary kiln refractory and its effects on ringing during steel-rolling oily sludge incineration

Abstract:Rotary kiln incineration is a desirable disposal option for steel-rolling oily sludge. However, ringing remains a key challenge in the highly efficient operation of rotary kilns. This study investigates the erosion behaviour of refractory bricks in a rotary kiln during steel-rolling oily sludge incineration and its effects on ringing. The degree of refractory brick erosion (i.e. iron permeation-depth and quantity) depends on the roasting temperature and time. The iron permeation-depth (3.1 mm) after 36 h of roasting at 1350 °C is greater than that (0.7 mm) after 12 h of roasting at 1200 °C. In the same zones of the refractory bricks, iron permeation increases with the roasting temperature and time. This is because the molten substances generated from the steel-rolling oily sludge erode the refractory bricks, whereas the loosened surface of the eroded refractory bricks is conducive to the continual permeation of molten substances in the refractory bricks. Steel-rolling oily sludge is mixed with refractory brick powder to produce briquettes, which are then used to simulate the permeation and erosion processes. Adding 20% refractory bricks to the briquettes decreases the cohesion strength of the briquettes from 9.07 to 11.71 kN to 2.97-4.44 kN when roasting is performed at 1250 °C for 5-30 min. Although haematite contributes to the high cohesive strength of the rings, the primary components of the refractory brick are transformed into eutectic substances, which decreases the cohesive strength of the rings. These findings provide a useful reference for developing ringing mitigation methods for rotary kilns.

Abstract:Rotary kiln has been widely used in hazardous waste treatment because of its strong adaptability to raw materials, high productivity, and simple processing technology. However, the formation of deposits reduces its performance period and profitability. This study characterized the deposit mineralogy and thermodynamically and experimentally investigated its formation mechanism. The results show that the main phases of the deposit are magnetite, monolithic iron, olivine, and yellow feldspar. They indicate that the deposit formation process was accompanied by the participation of alkaline and iron oxides. The intermediate product Ca2SiO4 can promote the generation of low melting point phases, such as CaFeSiO4 and Ca2Al2SiO7, which are the main phases of deposit materials. Additionally, the reduction intermediate product FeO facilitated the generation of a liquid ferrous mixture (Fe3O4-FeO and Fe3O4-FeO-Fe mixture), which in turn further promoted the growth of the initial deposit phase. The solid deposit formed and attached to the kiln inner wall, along with a decrease in temperature. These results are expected to provide an idea or approach for fundamentally solving the problem of deposits in the rotary kiln.

Abstract:Rotary kiln incineration technology has the advantages of strong material adaptability and a simple treatment process and has been widely used in hazardous waste treatment. However, the actual incineration process has caused problems such as ring formation in the treatment system due to the lack of research on the slagging mechanisms. In this paper, slagging phenomena occurring in the second half of the rotary kiln, the exit flue of the secondary combustion chamber, and the wall of the quench tower are analyzed and discussed in detail through characterization methods. The results indicate that the adhesion of low-melting alkali metal salts on the refractory surface in the second half of the rotary kiln is the key factor in forming the initial slagging layer. In the growth process of the slagging ring, the formed liquid phase can bond incineration residues of different sizes together and form a dense embryo body through liquid phase sintering. The deposition and solidification of molten/semi-molten fly ashes cause slagging formation in the exit flue of the secondary combustion chamber. The slagging phenomenon occurring in the inner wall of the quench tower belongs to the “crystalline-coalesce-hardening” process of the inorganic salts precipitating out of the high-salt wastewater.

Abstract:The deposit-forming problem is one of the main bottlenecks restricting the yield and production benefit of iron ore pellets produced by coal-fired rotary kilns. In order to implement measures to ensure the efficient production of pellets by coal-fired rotary kilns, the mechanism and influencing factors on the deposit formation were reviewed. The pellet powder and coal ash come together to form the material base of the deposit. Meanwhile, the local reducing atmosphere caused by the continued combustion of residual carbon increases the FeO content, resulting in the formation of low-melting-point silicates. Moreover, alkali metal elements in coal ash can also promote liquid phase formation to cause serious deposit aggregation problems. During high-temperature roasting, the liquid phase corrodes the surface of the refractory brick to form the initial deposit, whereafter, it binds the pellet powder and coal ash from the material layer, which causes the deposit to accumulate continuously. The deposit formation of coal-fired rotary kilns is the result of interaction between many factors, which includes the quality of the green pellets, the composition of coal ash, the combustion efficiency of pulverized coal, roasting temperature, FeO content and alkali metal input. Finally, it is recommended that some measures to mitigate deposit formation can be adopted, such as increasing the compression strength of preheated pellets, choosing high-quality raw materials with low alkali metals, improving the combustion of pulverized coal.

Abstract:This paper focuses on the effect of gear steel on distortion due to phase transformation in carburizing and quenching. The carburizing and quenching process of C-rings under suspension was studied by using the finite element method based on the thermo-mechanical theory, considering phase transformation. The phase transformation kinetics parameters, depending on different carbon contents, were measured by Gleeble-3500. The distortion behavior of the carburized C-ring during the cooling stage was analyzed, as well as the carbon concentration distribution and martensite volume fractions. The accuracy of the simulation was also verified by comparing the experimental data with the simulated result of the distortion and microstructure. A reliable basis is provided for predicting the distortion mechanism of gear steels in carburizing and quenching.

Abstract:Rotary kiln is widely used for thermal disposal of solid waste due to its effectiveness and high efficiency in recent years. To further improve the processing efficiency, a newly designed rotary kiln with three-section structure is proposed, and the behaviours of particle motion and heat transfer are investigated. Firstly, a lab-scale rotary kiln is manufactured, and experiments are carried out. Verified by experimental data, a CFD-DEM numerical model is developed to analyze the particle motion and heat transfer characteristics with the effects of inlet flue gas temperature, feeding rate and rotating speed. The results show that the outlet temperature increases linearly with the flue gas temperature, while it is negatively correlated with the feeding rate and rotating speed. In addition, the volumetric heat transfer coefficient in this complex rotary kiln is analyzed, the overall heat transfer coefficient is between 200 and 700 W/(m3 K).

Abstract:As an excellent reducing agent, lime has an important role in the steel production process. Annular Shaft Kiln (ASK) has been widely used in the lime production industry for its low cost, low footprint, high chemical activity, easy construction, and easy maintenance. Due to the high temperature generated inside ASK during operation, it is hard to observe the limestone decomposition process and the field distribution in the lime kiln. The simulation analysis of temperature field, velocity field and decomposition field in the limestone calcination process by CFD provides practical guidance for future lime product quality control, ASK design and operation parameters’ control. This study is based on an ASK that was put into production. Based on the finite volume method, this paper combines the porous medium model and the shrinking core model to establish a set of mathematical models that can describe the temperature and flow field distribution inside the ASK, as well as the limestone decomposition process and the heat and mass transfer process inside the ASK. According to the feedback from the production site, the mathematical model is in good agreement with the production results.

Abstract:Aiming at disclosure the relation between the axis line deflection and contact fatigue life of rotary kiln roller, roller-wheel contact modal is analyzed with different load ratio defined by horizontal divide vertical load with finite element software ANSYS; whose resultant stress curve of exterior surface roller is considered as contact fatigue driving stress, then contact fatigue life model of roller is established with Local Stress and Strain method. Contact fatigue life of one roller with different load ratio is calculated, as well as in the procedure its fatigue damages of every cycle stress-strain value with rainflow counting are provided. Some useful conclusions are drawn that contact peak stresses are principally accounted for fatigue failure and the axis line deflection seriously influence its life. The study is important to prevent roller failure, as well as useful for design & manufacture, and it will provide basis for adjusting and optimizing control of rotary kiln.

Abstract:Abstract Rotary kilns are large-scale unit operations that are critical to many industrial processes such as cement production, pyrometallurgy, and kraft pulping. As expensive, energy-intensive units, it is imperative from both an economic and environmental perspective to ensure efficient operation of the rotary kiln. To provide additional insights for operation and maintenance, rotary kilns are increasingly outfitted with more advanced sensing technology. Leveraging this supplementary data requires strategies and active efforts towards storage, processing, and visualization. In this work we provide a visualization strategy for industrial thermal camera data that is measured along the shell profile of a rotary lime kiln. The proposed strategy assists specifically with the visualization of ring formation at different timescales, but it also serves more generally as a useful tool for operations management. This paper describes the visualization strategy, provides a demonstration with industrial data, and offers open-source resources for interested users to implement it themselves.

Abstract:The casting-rolling compound forming process of ring parts is an advanced plastic forming technology that has been developed due to the merits of high efficiency and energy and material saving. However, cracks often occur during the hot ring rolling process, especially at the edges of the ring parts, which severely affects the forming quality. To predict and try to avoid the occurrence of cracks in the casting-rolling compound forming process of ring parts, the high-temperature fracture behaviors of as-cast 42CrMo steel were investigated by thermodynamic experiment method. The high-temperature tensile tests were carried out using the Gleeble-3500D thermomechanical simulator at various temperatures and strain rates. Stress-strain curves and fracture morphology were examined, through which the sensitivity of stress to temperature and strain rate and the effect of dynamic recrystallization and cavity evolution on fracture were found. The law of critical fracture strains was analyzed, and the model of critical fracture strain as a function of temperature and strain rate was established. Based on Oyane criterion, the thermal ductile fracture criterion was established in conjunction with the model of critical fracture strain. By embedding this thermal damage model into the finite element (FE) model for hot ring rolling of an as-cast 42CrMo ring, the damage prediction for this process was realized, and the thermal ductile fracture criterion was proved to be reliable. From the FE results for hot ring rolling, mechanism of damage and fracture in the hot ring rolling process was analyzed. The damage threshold C f is small, and the damage ratio D is large at the top and bottom edges of the inner surface area of the ring, which have the greatest propensity to cracking in the course of hot ring rolling. This is of great significance in terms of improving the forming quality of ring parts in the casting-rolling compound forming process.

Abstract:More than 50 million tons per year of zinc-bearing dust with large amounts of zinc and iron resources is produced by iron and steel smelting in China, which is classified as hazardous solid waste. The zinc-bearing dust is an important secondary resource, in which the zinc and iron can be recycled as raw materials for the iron and zinc industries after separating them. Rotary kiln reduction is one of the main methods for separating zinc and iron from zinc-bearing dust. In this study, the 5 mm composite pellets containing zinc-bearing dust is prepared by forced disturbed pelleting as reduction charge. The rotary kiln system with controllable temperature field and atmosphere field by multi-point quantitative air suppling is used as the main equipment of reduction. This technology can realize the treatment of raw materials with high iron and zinc content in rotary kiln, but also can effectively improve the production efficiency and the quality of zinc oxide powder, reduce the kiln-ringing. Compared with the conventional rotary kiln method, the processing capacity of zinc-bearing dust increase by 30%. The zinc removal ratio reaches 95% and the ZnO content of zinc oxide powder is 53.93 wt.%. The TFe content and ZnO content of reduction product are 60.56 wt.% and 0.25%, respectively. The annual operation ratio of zinc-iron separation by rotary kiln with zinc-bearing dust is 92%. The metallization rate of reduction product is controllable. The reduction product with metallization rate of 65.97% can be used as a sintering raw material, and the comprehensive energy consumption is 187kgce/t. The reduction product with metallization rate of 88% can 1 be used as a converter steelmaking raw material, and the comprehensive energy consumption is 253.1kgce/t.

Abstract:Quickly eliminating delta ferrites in martensitic heat-resistant stainless steel is a recurring problem. We found that cyclic heat treatment can significantly promote the dissolution of delta ferrites in martensitic heat-resistant stainless steel. Therefore, in this paper, the promoting mechanism of cyclic heat treatment on the dissolution of delta ferrites was examined. The results showed that shape and distribution position have important effects on the dissolution rate of delta ferrites. Under a single heating process, delta ferrites transferred from the boundaries to the interior of austenite grains, with the specific surface area significantly decreasing with heating time, which led to a decrease in the dissolution rate of delta ferrites. Cyclic heat treatment can keep the delta ferrites on the boundaries of austenite grains while maintaining a large specific surface area, which is the reason for the high dissolution rate of delta ferrites under the cyclic heat treatment process.

Abstract:The process management during the transportation of molten steel for gear steel production from BOF to electric furnace shop for further refining in the No.2 plant of a steel and iron company is briefly discussed.The dephosphorus and slag stopping in BOF,and the electricity delivery and calcium disposal in LF,important procedures affecting product quality,are included in the paper.Meanwhile the rolling process is also improved,and the advanced TMCP technique of controlled rolling and controlled cooling(CRCC technology) is adopted.Thus,rolled products with more consistent quality are obtained.

Abstract:For a specific ring rolling, the quantitative design of the rolling billet and feeding strategy is the most important factor to obtain the ideal process. This research focuses on developing the quantitative design methodology for the flat ring rolling in a systematic way. The paper is organized in two parts: billet constraint and feeding interval in the flat ring rolling. In the first part, the constraint conditions for both the piercing process and ring rolling are taken into consideration, deducing the limiting wall thickness and the limiting height of the billet for a specific ring rolling. And for the second part, the expansion of ring outer diameter, the rolling force and rolling temperature, the form error occurrence together with the gripping and penetration condition are included to generate the feeding interval. In the feeding interval created, the response of ring material to the processing parameters must also be considered. So for a specific ring rolling, we established the processing map of the material used. Based on that, a desirable feeding strategy that could obtain a higher efficiency of power dissipation was determined by means of the subroutine VUAMP in ABAQUS. Practical ring rolling experiment was carried out and the microstructure of the finished ring was also observed. The experiment shows that the deformed ring was rolled to the final dimension in a stable manner without macroscopic or microscopic defects, which indicated that the quantitative design of the flat ring rolling process is reasonable.

Abstract:This paper aims to develop a feeding strategy for flat ring rolling process in a systematic way. Firstly, an accurate prediction for ring diameter expansion is quite essential for ring rolling, so a new mathematical model for predicting the diameter expansion of the flat ring in radial-axial rolling process has been proposed, in which the variation of ring cross section and the particularity in initial rolling phase are taken into consideration. Based on the new model, the feeding constraint due to the ring outer diameter expansion can be obtained accurately. Secondly, the gripping and penetration conditions are included in the feeding schedule design. For the gripping condition, the uneven contact pressure distribution of the working rolls on the deformed ring is calculated according to the practical condition, which is different from the traditional assumption as uniform distribution and avoids oversimplification. The rolling force capability constraint is also included in the feeding interval design as the third factor considered. For a hot rolling process, the initial rolling temperature and finish rolling temperature have great influence on the ring performance, microstructure, and forming error formation. Therefore, the rolling temperature constraint is also being considered. The condition for forming error free such as fishtail free is considered as the fifth factor in the feeding interval design. Based on the feeding interval established, the quantitative design of a flat ring rolling process is realized both in simulation and in practical production, which proves the validity of the feeding interval design.
