Abstract:A green and efficient cooling-lubrication method is a guarantee for improving the milling performance of nickel based alloy difficult-to-machine materials to meet the quality requirements of aerospace use. The flood cooling method requires a large amount of cutting fluid and minimum quantity lubrication (MQL) atomization droplets are prone to splashing, both have drawbacks such as being unfriendly to workers and the environment. Electrostatic atomization minimum quantity lubrication (EMQL) can effectively improve the uniformity of droplet distribution, enhance the deposition efficiency, adsorption, and wetting permeability of droplets. However, the current EMQL milling process often uses a contact type charged nozzle structure to charge atomization of the cutting fluid. Due to the lack of electrostatic interfaces, there is a significant threat to the safety of operators and machine equipment. Based on this, this article proposes an EMQL method using a safer needle electrode nozzle structure. Firstly, the electric field distribution characteristics of the needle shaped electrode are studied, and a finite difference model of the static electric field of the needle shaped electrode is established. Secondly, the mechanism of electrostatic atomization of needle shaped electrode cutting fluid is revealed, and a model for the particle size distribution characteristics of conical jet droplets is established. Thirdly, soybean oil was used as a trace lubricating medium for needle shaped electrode electrostatic atomization performance experiments in order to validate the model. The result shows that the average particle size of the measured droplet volume in the experiment is consistent with the theoretical calculation value, with an average percentage error of 6.8 %. Finally, needle shaped EMQL nickel based alloy milling experiments are conducted, and the results show that, compared to pure pneumatic MQL, EMQL reduced milling force by 15.2 %–15.9 %, the arithmetic mean deviation Ra value of the workpiece surface contour decreased by 30.9 %–54.2 %, and the friction coefficient and cutting specific energy decreased by 55 % and 19.6 %, respectively. This study aims to provide theoretical guidance and technical support for high-quality surface cutting of difficult to machine materials.
